線状低密度ポリエチレンフィルム
本発明は線状低密度ポリエチレン(LLDPE)フィルムに関する。本明細書
中の全ての密度は他に記載しない限りg/cm3単位である。
本発明は広く、少なくとも0.900g/cm3の密度及び15〜25のMFR
を示す線状低密度ポリエチレンを含んで成るフィルムに関する。
本発明の一面にしたがい、ASTM D−1003により測定して3〜20の
範囲の曇り度、ASTM D−1709により測定して約100〜2000の落
槍衝撃値、0.3〜1.2重量%のヘキサン抽出物含量を示すフィルムであって
、エチレンと炭素数3〜10のアルファオレフィンを含み、かつ0.900〜0
.929の密度、15〜25のMFR、2.5〜3.0のMw/Mn及び95℃
〜135℃の融点を有する前記フィルムが提供される。
好ましくは、本フィルムは0.01〜5.0、好ましくは0.1〜5.0、さ
らに好ましくは0.5〜3.0、そして最も好ましくは0.8〜2.0のMI(
I2)であることを特徴とする。
アルファオレフィンは好ましくはヘキセン−1である。
落槍衝撃値は好ましくは800〜2000である。
好ましくは密度は0.911〜0.929、さらに好ましくは0.911〜0
.922である。
フィルムがASTM D882により測定して0.7〜3000psi(4.
8〜21000kPa)、さらに好ましくは1.4〜3000psi(9.6〜
21000kPa)の引張降伏を特徴とすることか好ましい。
本発明の他の面にしたがい、乾燥状態であり溶媒を含まない合成されたままの
(as-synthesized)(合成後に他の加工をしていない)組成物が提供される。この
組成物は球形で、非−多孔質の、0.015〜0.035インチ(0.38〜0
.89mm)の平均粒子サイズ及び25〜36 lb/ft3(400〜577
kg/m3)の沈降(settled)嵩密度を有する粒子を含み、この粒子
は、0.911〜0.929の密度、15〜20のMFR及び2.5〜3.0の
Mw/Mnを有する、エチレンとアルファオレフィンとのコポリマーである。
本組成物は本発明によるフィルムに関して上述した全ての特徴の組合せを備え
得る。
本発明の他の面にしたがい、乾燥状態であり溶媒を含まない合成されたままの
組成物を製造するためのガス相における方法が提供される。この組成物は球形で
、非−多孔質の、0.015〜0.035インチ(0.38〜0.89mm)の
平均粒子サイズ及び25〜36lb/ft3(400〜577kg/m3)の沈降
嵩密度を有する粒子を含み、この粒子は、0.911〜0.929の密度、15
〜20のMFR及び2.5〜3.0のMw/Mnを有する、エチレンとアルファ
オレフィンとのコポリマーである。本方法は、60℃〜95℃の温度、100〜
350psi(690〜2400kPa)の圧力においてエチレンを触媒と接触
させることを含み、ここで触媒は反応性ヒドロキシル基を有しかつジルコノセン
(zirconocene)化合物及びアルミノキサン(aluminoxan
e)で含浸されたシリカ(Al対Zrの比は50〜500)から成る。コポリマー生成物
触媒法により製造された本発明のLLDPE生成物は種々の新規な特性を有す
る。
コポリマー生成物は0.1〜2ppmのZrを含有し得る。本組成物は0.0
15〜0.035インチ(0.38〜0.89mm)の平均粒子サイズ及び25
〜36 lb/ft3(400〜577kg/m3)の沈降嵩密度を有する。この
粒子は球形であり、非−多孔質である。
生成物は低密度であり、0.902の程度に低いことを特徴とする。本明細書
中ての用途のために、密度は0.900より大きく、一般には0.910より大
きく、好ましくは0.911〜0.929、最も好ましくは0.915〜0.9
22である。
重要なことに、狭い分子量分布の低密コポリマーは1〜0.01のMIで製造
される。本発明の低密度生成物は0.01〜5、一般には0.1〜5、好ましく
は0.5〜4、最も好ましくは0.8〜2.0の範囲であることができるMIを
示す。インフレートフィルム用には、コポリマーのMIは好ましくは0.5〜1
.5であり、キャストフィルム用にはMIは好ましくは2〜4である。
本発明の低密度生成物は15〜25、好ましくは15〜20のメルトフロー比
(MFR)を示す。実施例の生成物中では、MFRは16〜18である。MFR
はI21/I2(I21はASTM D−1238条件Fにしたがい190℃で測定
し、I2はASTM D−1238条件Eにしたがい190℃で測定)の比であ
る。
本生成物の融点は95℃〜135℃である。さらに、ヘキサン抽出物含量は非
常に低く、典型系には0.3〜1.0重量%である。本生成物のMw/Mnは2
.5〜3.0であり、Mwは重量平均分子量であり、Mnは数平均分子量であり
、それぞれGPC(ゲル透過クロマトグラフィー)によって測定された分子量分
布から計算される。
フィルムへと製作したとき、このコポリマーのフィルムはASTM D192
2により測定して、縦方向に50〜600、好ましくは220〜420、そして
横方向に200〜700、好ましくは200〜600のバランスのとれた引裂強
度を示す。これらはまたASTM D882により測定して10000〜600
00psi(69〜410MPa)、好ましくは22000〜45000psi
(150〜310MPa)の高いモジュラス値及びASTM D882により測
定して0.7〜3000psi(4.8〜21000KPa)、好ましくは1.
8〜2300psi(12〜16000KPa)の高い引張降伏値を与える。
フィルムへと製作したとき、本コポリマーのフィルムは曇り度試験ASTM
D−1003により測定した優秀な光学的品質を示す。これは曇り度が好ましく
は約3〜約20、好ましくは4〜10であることを意味する。曇り特性の劣った
フィルムは10より大きい曇り度を示す。LLDPEの光学的性質の重要性はL
LDPE樹脂の意図される用途に依存する。通常のLLDPEの乏しい光学的特
性(曇り度>10、及び光沢<50)は、フィルムの光学性が重要な用途におけ
るそれらの使用を著しく制限することは一般に受容されている。
改善された光学的性質(曇り度<10、及び光沢>70)を有する本発明のL
LDPEはその用途領域を著しく拡げる。
フィルムへと製作したとき、本フィルムはASTM D−1709,A法によ
り測定した落槍衝撃特性を示す。例えば、本発明のフィルムは従来公知の触媒で
製造したフィルムを越える優秀な落槍衝撃値を示す。本発明のフィルムはAST
M D−1709により測定して100〜2000、好ましくは150〜150
0の落槍衝撃値を示す。最も好ましいフィルムは0.911〜0.922の密度
及び800より大、概して800〜1500、そして生成物か非破壊性であると
特徴づける測定値までの落槍衝撃値、例えば2000の落槍衝撃値を示す。
上記の性質は実施例に概略した標準の製作条件下に3/4インチ(1.9cm
)ブラベンダー押出機、2 1/2”(6.4cm)ブランプトンフィルム押出機ま
たは3 1/2”(8.9cm)グロースターフィルム押出機で製造した1ミル(2
5ミクロン)のフィルムについてのものである。フィルムの性質が作製条件を最
適化することによって、またはLDPEの添加若しくは核剤の添加によってさら
に修正され得ることは本技術分野に詳しい者に明らかである。
本コポリマーは本発明にしたがい、エチレンと1種以上のC3〜C10アルファ
オレフィンとで製造される。本コポリマーは少なくとも80重量%のエチレン単
位を含有する。本発明において使用されるコモノマーは好ましくは3〜8個の炭
素原子を含有する。適切なアルファオレフィンはプロピレン、ブテン−1、ペン
テン−1、ヘキセン−1、4−メチルペンテン−1、ヘプテン−1及びオクテン
−1を含む。好ましくはアルファオレフィンコモノマーは1−ブテン、1−ヘキ
セン、及び1−オクテンである。最も好ましいアルファオレフィンはヘキセン−
1である。したがって、2種のモノマー単位を有するコポリマー及び3種のモノ
マー単位を有するターポリマーも可能である。そのようなポリマーの特定の例は
エチレン/1−ブテンコポリマー、エチレン/1−ヘキセンコポリマー、エチレ
ン/4−メチル−1−ペンテンコポリマー、エチレン/1−ブテン/1−ヘキセ
ンターポリマー、エチレン/プロピレン/1−ヘキセンターポリマー及びエチレ
ン/プロピレン/1−ブテンターポリマーを含む。
本発明の重合反応においては、連鎖移動剤として水素が使用し得る。触媒に対
して不活性の全てのガス及び反応体もガス相に存在できる。
これらの生成物は触媒の存在下、好ましくは下記の、スラリーまたは流動床触
媒重合のいずれかの条件下で製造される。ガス相流動床法で製造するときは(試
験プラント規模)、生成物は乾燥しており、溶媒を含まず、そして0.015〜
0.035インチ(0.38〜0.89mm)の平均粒子サイズ及び25〜36
lb/ft3(400〜577kg/m3)の沈降嵩密度を有する、球形で非多孔
質の粒子を含む。触媒
本発明の樹脂及びフィルムを製造するのに使用する触媒組成物は、少なくとも
約2000gポリマー/g触媒または約1000kgポリマー/g遷移金属の活
性を有するメタロセンの形態の1種の遷移金属を含有する。
この触媒は担体、アルミノキサン及び少なくとも1種のメタロセンを含む。
担体の金属は固体で、粒状、多孔質の無機または有機物質であるが、好ましく
はケイ素及び/またはアルミニウムの酸化物のような無機物質である。担体物質
は約1ミクロン〜約250ミクロン、好ましくは約10ミクロン〜約150ミク
ロンの平均粒子サイズを有する乾燥粉末の形態で使用される。もし必要であれば
、処理した担体物質を篩いにかけて、粒子が好ましくは150ミクロン未満の平
均粒子サイズを有することを確実にし得る。このことは狭い分子量のLLDPE
を形成してゲルを減少させるために高度に望ましい。担体の表面積は少なくとも
3m2/g、好ましくは少なくとも約50m2/g〜約350m2/gである。担
体がシリカであるときは、それを好ましくは約100℃〜約850℃、最も好ま
しくは約250℃に加熱する。担体物質は、本発明の触媒組成物を生成するため
に少なくともいくつかの活性ヒドロキシル(OH)基を有しなければならない。
最も好ましい態様において、担体はシリカであり、第1触媒合成工程における
使用の前に、約1.8ミリモル/gの表面ヒドロキシル基濃度を達成するために
シリカを窒素と共に流動し、そして約250℃で約4時間加熱することによって
脱水される。最も好ましい態様のシリカは高い表面積の非晶質シリカ(表面積=
300m2/g)であり、これはW.R.Grace and Company
のDavison Chemical部門により、Davison952−18
36、Davison952またはDavison955の商品名で市販されて
いる物質である。シリカは例えばスプレードライ法により得られるような球形の
粒子である。
触媒を形成するために、全ての触媒前駆体成分をアルミノキサンで溶解でき、
そして担体と反応させることができる。担体物質をアルミノキサン溶液、好まし
くはメチルアミノキサンと下記の方法で反応させる。アルミノキサンの等級は次
の式によって示されるオリゴマー性線状及び/または環式アルキルアルミノキサ
ンを含む:オリゴマー性線状アルミノキサンについてはR-(Al(R)-O)n
−AlR2、オリゴマー性環式アルミノキサンについては(-Al(R)-O-)m
(式中、nは1〜40、好ましくは10〜20、mは3〜40、好ましくは3〜
20であり、RはC1〜C8のアルキル基で好ましくはメチルである)。
メチルアルミノキサン(MAO)は非常に広い分子量分布の(通常は約100
0の平均分子量の)オリゴマーの混合物である。MAOは典型的にはトルエン中
の溶液に保存される。
担体へのアルミノキサンの組込みの好ましい態様において、触媒合成の間の担
体物質へのアルミノキサンの組込みにおける1つの制御因子はシリカの気孔体積
である。この好ましい態様において、担体物質を含浸する方法は、アルミノキサ
ン溶液中でシリカのような担体物質のスラリーを形成することがない、アルミノ
キサン溶液の注入(infusion)による。アルミノキサンの溶液の体積は
、溶液の体積がシリカの気孔体積を越えるスラリーを形成することなく、担体物
質の気孔を満たすのに充分である。したがって好ましくは、アルミノキサン溶液
の最大体積は担体物質試料の全気孔体積でありそれを越えない。アルミノキサン
溶液の最大体積はシリカのスラリーが形成されないことを保証する。したがって
、担体物質の気孔体積が1.65cm3/gであるとすると、アルミノキサンの
体積は担体物質の1.65cm3/g以下である。この条件の結果として、含浸
された担体物質は、担体の気孔が内部の溶液で満たされるにもかかわらず含浸の
直後に乾燥しているようにみえる。
溶媒は加熱及び/または窒素のような不活性ガスによって誘導される正圧下に
、担体物質のアルミノキサンが含浸された気孔から除去され得る。もし使用する
なら、この工程における条件は、含浸した担体粒子の凝集及び/またはアルミノ
キ
サンの架橋を(除去しないにしても)減じるために制御される。この工程におい
て、溶媒は約40℃〜約50℃の比較的低い高温で実行される蒸発によって除去
できる。溶媒は約40〜約50℃と定義した温度よりも高い温度で蒸発すること
によって除去できるが、非常に短い加熱時間計画が使用されなければならない。
好ましい態様において、担体を溶液と反応させる前にメタロセンがアルミノキ
サンの溶液に添加される。メタロセンを含むアルミノキサン溶液最大体積は担体
物質試料の全気孔体積である。Alとして表現されるアルミノキサンとして与え
られるアルミニウムの、Mと表現されるメタロセン金属(例えばZr)に対する
モル比は50〜500、好ましくは75〜300、最も好ましくは100〜20
0である。本発明の追加の利点はこのAl:Zr比が直接に制御できることであ
る。好ましい態様において、アルミノキサン及びメタロセン化合物は担体との反
応の前に約20〜80℃で0.1〜6.0時間互いに混合される。メタロセン及
びアルミノキサンのための溶媒は芳香族炭化水素、ハロゲン化炭化水素またはハ
ロゲン化芳香族炭化水素のような適切な溶媒であることができ、好ましくはトル
エンである。
メタロセン化合物は式CpmMAnBp(式中、Cpは非置換または置換シクロ
ペンタジエニル基、Mはジルコニウムまたはハフニウムであり、A及びBはハロ
ゲン原子、水素またはアルキル基を含む基に属する。)を有する。メタロセン化
合物の上記の式において、好ましい遷移金属原子Mはジルコニウムである。メタ
ロセン化合物の上記の式において、Cp基は非置換のモノーまたはポリ置換シク
ロペンタジエニル基であることができる。シクロペンタジエニル基の置換基は好
ましくは直鎖または分岐C1〜C6アルキル基であることができる。シクロぺンタ
ジエニル基は、インデニル、テトラヒドロインデニル、フルオレニルまたは部分
的に水素化されたフルオレニル基のような2環式または3環式の基の一部並びに
置換された2環式または3環式の基の一部であることができる。メタロセン化合
物の上式のmは2に等しい場合には、シクロペンタジエニル基は−CH2−、−
CH2−C2−、−CR'R"−及び−CR'R"−CR'R"−(式中、R’及びR”
は短アルキル基または水素である)、−Si(CH3)2−、
−Si(CH3)2−CH2−CH2−Si(CH3)2−及び同様の架橋基のような
ポリメチレンまたはジアルキルシラン基によって架橋されていることもできる。
メタロセン化合物の上式中の置換基A及びBがハロゲン原子であるときは、それ
らはフッ素、塩素、臭素または沃素の基に属する。メタロセン化合物の上式中の
置換基A及びBがアルキルまたは芳香族基であるときは、それらは好ましくはメ
チル、エチル、n−プロピル、イソプロピル、n−ブチル、イソブチル、n−ペ
ンチル、n−ヘキシルまたはn−オクチルのような直鎖または分岐のC1〜C8ア
ルキル基である。
適切なメタロセン化合物はビス(シクロペンタジエニル)メタルジハライド、
ビス(シクロペンタジエニル)メタルヒドリドハライド、ビス(シクロペンタジ
エニル)メタルモノアルキルモノハライド、ビス(シクロペンタジエニル)メタ
ルジアルキル及びビス(インデニル)メタルジハライド〔ここでメタルはチタン
、ジルコニウムまたはハフニウムであり、ハライド基は好ましくは塩素であり、
アルキル基はC1〜C6アルキルである〕を含む。メタロセンの例示の、限定では
ない例はビス(シクロペンタジエニル)ジルコニウムジクロライド、ビス(シク
ロペンタジエニル)ハフニウムジクロライド、ビス(シクロペンタジエニル)ジ
ルコニウムジメチル、ビス(シクロペンタジエニル)ハフニウムジメチル、ビス
(シクロペンタジエニル)ジルコニウムヒドリドクロライド、ビス(シクロペン
タジエニル)ハフニウムヒドリドクロライド、ビス(ペンタメチルシクロペンタ
ジエニル)ジルコニウムジクロライド、ビス(ペンタメチルシクロペンタジエニ
ル)ハフニウムジクロライド、ビス(n−ブチルシクロペンタジエニル)ジルコ
ニウムジクロライド、ビス(イソ−ブチルシクロペンタジエニル)ジルコニウム
ジクロライド、シクロペンタジエニル−ジルコニウムトリクロライド、ビス(イ
ンデニル)ジルコニウムジクロライド、ビス(4,5,6,7−テトラヒドロ−
1−インデニル)ジルコニウムジクロライド、及びエチレン−〔ビス(4,5,
6,7−テトラヒドロ−1−インデニル)〕ジルコニウムジクロライドを含む。
本技術の態様内で利用されるメタロセン化合物は結晶質の固体として、芳香族炭
化水素中の溶液として、または支持された形態で使用できる。
メタロセン化合物及びアルミノキサンを粒状の形態として含む本触媒はエチレ
ンとより高級なアルファオレフィンとのガス相重合及び共重合のための流動床反
応器に供給される。プロセス条件
ポリマー粒子の焼結温度よりも低い温度で流動床反応器を操作することが重要
である。焼結が起こらないことを確実にするために、焼結温度よりも低い操作温
度が望まれる。本発明の方法におけるエチレンコポリマーの製造のために、約6
0℃〜115℃の温度が好ましく、約75℃〜95℃の温度が最も好ましい。
流動床反応床は約150〜350psi(1〜2.4MPa)の圧力、圧力の
増加がガスの装置体積熱容量を増加するので熱移動に有利である範囲でのより高
い温度で操作される。
「希釈剤」ガスがコモノマーと共に使用される。これは重合反応器中の条件下
で非反応正である。希釈ガスは窒素、アルゴン、ヘリウム、メタン、エタン等で
あることができる。
流動床反応器において、床を通るガス状反応混合物の表面ガス速度は流動のた
めに必要な最小の流れを越えなければならず、好ましくは最小流れよりも少なく
とも0.2ft/秒(6cm/秒)上である。通常、表面ガス速度は5.0ft
/秒(1.5m/秒)を越えず、最も普通には2.5ft/秒(0.77m/秒
)以下であるのが満足なものである。ガス状モノマーの供給流れ(不活性ガス希
釈剤と共にまたはそれなしで)は空間時間収量(space time yield)約2〜10
ポンド/時間/床体積の立法フィートで反応器内に供給される。
本発明にしたがう線状低密度ポリエチレンポリマーを製造するための特に望ま
しい方法はUS−A−4481301に開示される単一流動床反応器装置による
ものである。
フィルムの製造のために、生成物は潤滑剤、ミクロタルク、安定剤、抗酸化剤
、相溶剤、顔料等のポリマーに慣用的に添加される種々の全ての添加剤を含み得
る。これらの化学薬品は生成物を酸化に対して安定化するために使用できる。例
えば、400〜1200ppmのヒンダードフェノール、700〜2000pp
mのホスフィット、250〜1000ppmの帯電防止剤及び250〜1000
ppmのステアリン酸塩から成る添加剤パッケージ(樹脂粉末への添加用)がペ
レット化のために使用できる。本ポリマーはインフレートフィルム押出機、例え
ばスタ
ーリング押出機に直接添加して例えば約0.5〜5ミル(13〜130ミクロン
)の厚さを有するフィルムを製造できる。
以下の実施例は本発明の重要な特徴をさらに例示する。
実施例において製造したポリマーの性質を次の試験方法によって決定した。
密度 ASTM D−1505 − プラックを製造し、平衡結晶度に
近づけるために1時間状態調節した。密度の測定は密度勾配カラ
ム中でおこなった(g/cm3で報告)。
メルトインデックス
ASTM D−1238 − 条件E(MI),190℃で測定
したI2−10分あたりのグラム数で報告。
高負荷メルトインデックス
ASTM D−1238−条件F
(HLMI),I21 上記メルトインデックス試験で使用された
重量の10.5倍で測定
メルトフロー比 I21/I2 実施例1
触媒の製造に使用した原料はDavison 952−1836シリカ505
g、メチルアルミノキサン−トルエン溶液(30重量%MAO)698g、ビス
(n−ブチルシクロペンタジエニル)ジルコニウムジクロライド7.148gを
含んでいた。
触媒製造の工程は以下に記載のとおりである。
1.空気を使用して洗浄(purge)し、955シリカを250℃で4時間脱
水した。次に、冷却しながら窒素で洗浄した。
2.シリカを混合容器に移した。
3.ビス(n−ブチルシクロペンタジエニル)ジルコニウムジクロライド7.1
48g及びメチルアルミノキサン698gをボトルに加えた。
4.メタロセンがMAO溶液に溶解するまでボトル中で触媒溶液を攪拌した。
5.MAO及びメタロセン溶液を、脱水した955シリカの入った混合容器に、
触媒溶液が充分にシリカ床に分散することを確実にするためにシリカ床を激しく
攪拌しながら、ゆっくりと移した。
6.添加後、触媒の攪拌を30分続けた。
7.45℃で5時間、窒素でパージすることによって触媒の乾燥を開始した。
8.150ミクロンよりも大きい粒子を除くために触媒を篩にかけた。
9.触媒は次の分析値を有した:

1.樹脂の性質
商業的なチーグラー触媒で製造された標準的なエチレン−ヘキセンコポリマー
に比較するとき、ガス相法により製造した実施例1のメタロセンで製造した樹脂
は(1)より狭い分子量分布、(2)さらに均一な短鎖分岐分布、(3)より低
い融点、(4)より低い抽出物及び(5)より低い曇り度の特徴を示した。
1.0のI2、0.918の密度の樹脂の重要な樹脂の性質の例を次に示す。
2.末端用途の性質
これらのメタロセンLLDPE樹脂は変性せずに商業的な装置で容易に加工で
