電気脱イオン装置用のモジュール 発明の分野
本発明は、電界の影響下で、液体中でイオンを輸送するようになされた、新規
な電気脱イオン装置に関する。発明の背景
液体中のイオン又は分子の濃度を減少させることにより、液体の純化を行うこ
とは、技術的に重要な関心事であった。多くの技術を用いて、液体の純化及び分
離、あるいは、液体混合物からの特定のイオン又は分子の濃縮が行われてきた。
周知のプロセスとしては、電気透析法、液体クロマトグラフ法、薄膜濾過法、逆
浸透法、イオン交換法、及び、電気脱イオン法が挙げられる。本明細書で使用す
るように、電気脱イオンという用語は、イオン交換樹脂の如きイオン交換材料が
、アニオン性の隔膜すなわち薄膜とカチオン性の隔膜すなわち薄膜との間に設け
られているプロセスを指称するものである。これとは対照的に、電気透析という
用語は、アニオン性の隔膜とカチオン性の隔膜との間に設けられるイオン交換材
料を用いないプロセスに関するものである。
現代の意味における電気脱イオンまで最終的に進化したプロセスを用いて液体
を処理するための早期の示唆は、米国特許第2,689,826号及び同第2,
815,320号(Kollsman)に記載されている。上記米国特許第2,
689,826号は、プロセスストリームすなわちプロセス流れからイオンを除
去するための、電気透析装置及び電気透析プロセスを記載している。イオンは、
流れが、アニオン性の透過膜及びカチオン性の透過膜によって部分的に形成され
る減少チャンバを通過する際に、その流れから除去される。イオンは、それぞれ
の透過膜を通過し、予め選択されたイオンを所定の方向へ輸送する電位の影響を
受けている濃縮チャンバの中の第2の液体の中へ入る。その処理されている液体
は、イオンが欠乏(不足)し、一方、上記第2の液体は、上記輸送されたイオン
で富化され、そのようなイオンを濃縮された状態で搬送する。
上記米国特許第2,815,320号は、アニオン性の隔膜とカチオン性の隔
膜との間の充填材料として、イオン交換樹脂から形成されたマクロ孔質ビーズを
用いることを記載している。上記イオン交換樹脂は、イオンの輸送通路として作
用すると共に、上記隔膜の間で、イオンを移動させるための大きな導電ブリッジ
の役割も果たす。上記両米国特許は、電気脱イオンの基本的な構造の骨格並びに
理論を、技術として示している。
より最近には、大幅に改善された電気脱イオン装置が、米国特許第4,925
,541号(Giuffrida et al.)、及び、米国特許第4,93
1,160号(Giuffrida)に開示されており、本明細書においては、
これら米国特許を参照する。
上記米国特許においては、減少チャンバ及び濃縮チャンバが、セルの対として
設けられ、各々の対は、幅が約414mm(16.3インチ)で長さが約857
mm(33.75インチ)の矩形状の形態を有している。各々のセル対は、第1
のプロセス流れ(希釈流)から汚染物を除去する希釈隔室と、第2のプロセス流
れ(濃縮流)の中に上記汚染物を濃縮する濃縮隔室とを備えている。参考として
、上記希釈隔室の中のプロセス流れは、希釈流すなわち希釈する流れと称され、
また、上記濃縮隔室の中のプロセス流れは、濃縮流すなわち濃縮する流れと称さ
れる。
上記希釈隔室は、ポリプロピレンから成形されたスペーサによって形成され、
このスペーサは、上記矩形のセルの形態と同じ寸法、並びに、約2.29mm(
0.090インチ)の厚みを有している。この隔室には、ビーズ(球状体)の形
態を有するのが好ましい、イオン交換樹脂が充填される。上記スペーサと同じ矩
形の寸法を有する電気透析膜が、そのスペーサの両側に接合され、上記希釈隔室
の頂部壁及び底部壁を形成する。上記電気透析膜は異なっており、一方は、アニ
オン性の交換膜であるが、他方は、カチオン性の交換膜である。約274mm(
1.08インチ)の幅、約654mm(25.75インチ)の長さ、及び、約2
.29mm(0.090インチ)の深さを各々有する一連の平行な浅い通路が、
希釈隔室を通って流れるプロセス流れ(希釈流)のための流通路を形成する。上
記希釈流は、希釈隔室の中へ流れ、マニホールドを介して上記各通路の中へ導か
れる。上記マニホールドは、流れを邪魔してその流れを上記全体の通路に均一に
分配するように設計された、多数の障害物を備えている。上記スペーサは、対角
線の方向において向かい合ったコーナー部に設けられた流入口及び流出口を備え
ており、流入口から流出口までの総ての流通路の間の圧力降下を均等化している
。
上記濃縮隔室も、上記希釈隔室と同じ矩形の寸法を有するスペーサによって、
形成されている。上記濃縮隔室のスペーサは、希釈隔室のスペーサよりも薄くす
ることができるが、じきに説明するように、幾つかの用途においては、濃縮スぺ
ーサは、希釈スペーサと同じ厚みを有する。一般的には、濃縮隔室は、この濃縮
隔室を通って流れる濃縮流を混合する役割を果たす、不活性スクリーンを収容し
ている。そうではなく、装置が、極性反転モードで作動される場合、あるいは、
総てが充填された非極性反転モードで作動される場合には、上記スクリーンは、
イオン交換樹脂又はイオン交換樹脂の混合物で置き換えられる。
上記イオン交換樹脂及び隔膜は、上述の米国特許第4,925,541号及び
米国特許第4,931,160号に記載されたものとすることができる。そうで
はなく、上記樹脂及び隔膜は、1990年12月17日に出願された係属中の米
国特許出願シリアルNo.07/628,338、並びに、その一部継続出願で
あり、1992年2月25日に出願された、米国特許出願シリアルNo.07/
841,021に記載されたものとすることができ、本明細書においては、上記
米国特許出願を参照する。
電気脱イオンユニットを組み立てる際には、アルミニウムの端部プレートで裏
当てされた成形ポリプロピレンの端部ブロックの間に、上記各セル対を積み重ね
て圧縮する。上記端部プレートは、上記端部プレートの周囲に沿って設けられる
タイバーによって、互いに関して取り付けられる。上記端部ブロック、端部プレ
ート及びタイバーは、閉鎖機構と呼ばれる。
上述の電気脱イオン装置は、商業的に広い用途が見い出されているが、現在の
セルの設計には幾つかの欠点が存在する。例えば、希釈スペーサの両側に設けら
れる隔膜の作用領域は、各々の流通路の境界として作用する領域である。一般に
、隔膜の全作用領域すなわち作用面積は、約1,793cm2 (278平方イン
チ)であり、この面積は、隔膜の全面積の約50%でしかない。残りの50%の
隔膜
の面積は、使用することができず、その理由は、そのような面積すなわち領域は
、スペーサの不透過性の領域に接触しているか、ガスケット又は接着剤によって
シールされているからである。電気脱イオン装置の全体的な効率は、イオン交換
に使用可能な隔膜の全面積に部分的に依存するので、イオン交換性能は、使用で
きない隔膜の表面積を極力減少させることにより、向上させることができる。セ
ル対を通る流量が、最少流量から最大流量へ変化する時には特に、通路全体に流
れを分配することも関心事である。
個々の電気脱イオンユニットの流量キャパシティ(処理流量)は、セル対を増
やすことによってのみ増大させることができるが、これは、上記閉鎖機構を分解
してセル対を挿入することを必要とすると共に、より長いタイバーを装着するこ
とを必要とする。
最後に、各セル対の周辺部は、周囲環境からシールする必要がある。これは、
一般にはエラストマである接着剤を用いて行う。現在の矩形の電気脱イオンモジ
ュールは、時として、漏洩を受けることがあり、これは、内側ケーシングの中に
収容された小型の電気脱イオンユニットの場合には特に、望ましくない。
従って、イオン交換膜を最大限に利用することを可能とする電気脱イオン装置
に対する需要が存在する。
また、それぞれの希釈隔室と濃縮隔室との間にシールを保持するための、より
簡単でより確実な手段を有する電気脱イオン装置に対する需要も存在する。
モジュール型の設計の電気脱イオン装置に対する別の需要も存在する。
更に、より高いレベルの自動操作を用いて製造することのできる電気脱イオン
装置に対する需要も存在する。発明の摘要
本発明は、新規なモジュール型の設計を有する電気脱イオン装置に関する。す
なわち、本発明の電気的な脱イオン装置は、概ね円盤状の形態を有する濃縮セル
及び希釈セルを備える。個々のセルは、円形、あるいは、例えば六角形の如き多
角形とすることができる。流れが、モジュールの一端部から他端部まで概ね平行
である通常の矩形の電気脱イオンモジュールとは異なり、濃縮セル及び希釈セル
を通るプロセス流れの流通路は、半径方向である。この流通路は、例えば、プロ
セス流れに螺旋状のあるいは円弧状の流通路をもたらすバッフルすなわち邪魔板
の如き通路手段をモジュールに設けることにより、長くすることができる。
本発明の電気脱イオン装置は、種々の理由から、自動化された製造に適してい
る。そのような理由の中でも、新規なモジュールの設計が、隔室にイオン交換樹
脂を充填すなわち装填する前に、完全な電気脱イオンのスタックを組み立てるこ
とを可能とする。上記スタックを組み立てると、該スタックをその軸線の周囲で
回転させながら、スラリの形態の樹脂のサスペンションをスタックの中央のポー
トを介してスタックの中へ圧送することにより、樹脂の充填を行うことができる
。上記回転力は、充填すべき隔室の中で樹脂を均一に分配させる。モジュールは
、スロット付きの外周部あるいは流通路を有しており、これらスロット付きの外
周部あるいは流通路を通って、プロセス流れが各々のモジュールに入る。このよ
うな構造の結果、充填の際には、上記樹脂のキャリア液体が、大きなバリアすな
わち障壁に遭遇することはなく、充填された樹脂を通って流れ、上記スタックの
外周部を通って各セル対から出る。
充填サイクルの間に、スラリの組成が変わることがあるので、樹脂の組成又は
ビーズのサイズは、各セルの中における樹脂の半径方向の位置の関数として、任
意に設定することができる。これは、例えば、樹脂の組成、あるいは、ビーズの
サイズを、各セルにわたって、ある勾配で変えることを可能とする。
また、本発明の設計は、より望ましい閉鎖機構を可能とし、この閉鎖機構にお
いては、各セル対が、端部プレートの間で圧縮されており、上記端部プレートは
、これら端部プレートの周囲に設けられた中央のロッド、あるいは、タイバー、
又はクランプ等によって、一体に保持することができる。モジュールは、概ね円
盤状の形状を有しているので、上記端部プレートも、そのような形態を有するこ
とになる。端部プレートはまた、均一で線対称の応力を生ずるドーム形状を含む
ことができる。上記円盤状のモジュールはまた、圧力ハウジングとして、円筒形
のシェル(外殻)又はパイプを用いることを可能とする。
最後に、円盤状のあるいは六角形状のモジュールの射出成形は、矩形の形状を
有するモジュールに比較して、設計するのがより簡単であるので、本装置は更に
、製造プロセスを単純化する。すなわち、モジュールを形成するために使用され
る
融解プラスチックは、充填すべき窮屈なコーナー部がないので、半径方向内方あ
るいは半径方向外方へ流れることができる。
従って、本発明の一つの目的は、概ね円盤状の希釈隔室及び濃縮隔室を備えた
、電気脱イオン装置を提供することである。
本発明の別の目的は、プロセス流れの流通路が、半径方向あるいは螺旋方向す
なわち渦巻方向である、電気脱イオン装置を提供することである。
本発明の更に別の目的は、自動化技術を用いて組み立てることのできる、電気
脱イオン装置を提供することである。
本発明の更に別の目的は、樹脂が充填された隔室を備え、その樹脂の組成が、
その隔室にわたって不均一である、電気脱イオン装置を提供することである。
本発明の他の目的は、イオン交換膜の使用可能なイオン交換面積を極力大きく
する、電気脱イオン装置を提供することである。
本発明の更に別の目的は、濃縮隔室と希釈隔室との間に漏洩が生ずる可能性を
低減あるいは排除する、電気脱イオン装置を提供することである。
本発明の更に別の目的は、射出成形によって形成されるイオン交換隔室を備え
た、電気脱イオン装置を提供することである。
本発明の更に別の目的は、そのスタックを組み立てた後に、イオン交換樹脂を
充填することのできる隔室を備えた、電気脱イオン装置を提供することである。
本発明の上記及び他の目的並びに特徴は、添付の図面及び発明の詳細な説明の
項において、より詳細に説明する。図面の簡単な説明

従来技術の電気脱イオン装置においては、そのような装置は、アノードと、カ
ソードと、これらアノード及びカソードの隔室と、一連の濃縮隔室と、一連の減
少隔室とを備えている。
図1を参照すると、従来技術の一つの電気脱イオン装置10は、電極9及び電
極11によってその境界が形成された、1つのステージ12を備えている。端部
プレート13に隣接しているのは、電極9及び所望の分配装置(マニホールド)
を収容する端部ブロック17である。電極スペーサ18が、端部ブロック17に
隣接して設けられており、上記電極スペーサ18は、この電極スペーサを通る液
体の乱流を生じさせるスクリーン19を備えている。イオン透過膜20が、電極
スペーサ18の外周部21にシールされている。可撓性材料から形成されたスペ
ーサ22が、スクリーン24を備えている。上記スペーサ及びスクリーン24は
、本電気脱イオン装置の濃縮隔室を備えている。
減少隔室の構造体は、イオン透過膜26と、剛性材料から形成されたスペーサ
28と、イオン透過膜30とを備えている。イオン透過膜26、30は、スペー
サ28の両面で、該スペーサ28の外周部32にシールされている。イオン交換
樹脂のビーズ34が、リブ(図示せず)を備える中央の空所の中に収容され、隔
膜26、30によって、該中央の空所の中に保持されている。ステージ12の中
で純化すべき液体が、スペーサ22、28、並びに、隔膜26、30を備える少
なくとも1つのユニットに通される。スペーサ22、28、並びに、隔膜26、
30を備える上記ユニットは、通常は5乃至250の個数だけ繰り返され、ステ
ージ12の中に、合理的な液体流通容積をもたらしている。可撓性材料から形成
されたスペーサ38、並びに、スクリーン24及びイオン交換膜40が、端部の
濃縮隔室を形成している。電極スペーサ42が、電極11を収容する端部ブロッ
ク44に隣接して設けられている。端部プレート50が、電極スペーサ42に隣
接する側とは反対側で、端部ブロックの電極アセンブリに隣接して設けられてい
る。ボルト56、58、60、並びに、第4のボルト(図示せず)が、装置10
の全長にわたって伸長し、装置の要素を適所に保持している。
図2を参照して、電気脱イオン装置の種々の隔室を通る液体の流通路を説明す
る。2ステージ型のすなわち二段式のデバイスが示されているが、単段式の又は
多段式のデバイスを用いることもできる。純化すべき液体が、入口62に入って
、第1の減少隔室22を通り、次に、第2の減少隔室28を通る。液体は、製品
流れの出口64から回収される。濃縮液体が、入口66に入って、濃縮隔室22
を通り、次に、廃棄流れの出口68を通ってドレーンに至る。液体電解質が、入
口70から電極隔室19、42に循環され、出口72を介してドレーンへ廃棄さ
れる。
本発明の電気脱イオン装置の一実施例が、図3に示されている。図3において
は、電気脱イオン装置100は、圧力容器106の中に収容されて交互に設けら
れる、一連の減少隔室102及び濃縮隔室104を備えている。各々の隔室10
2、104は、例えば、円形又は六角形の形状であるのが好ましい、概ね円盤状
の形態を有するように製造されている。隔室102、104は、交互に積み重ね
られて、中央のタイロッド108の周囲にセル対を形成しており、各隔室は、交
互に設けられるアニオン性の交換膜及びカチオン性の交換膜によって、分離され
ている。従って、例えば、隔室スタックの任意の中央部分105において、隔室
及び隔膜から成る連続体を以下の順序で繰り返すことができる。すなわち、濃縮
スペーサ、カチオン性の交換膜、希釈スペーサ、及び、アニオン性の交換膜の順
序である。カチオン性の交換膜及びアニオン性の交換膜は、希釈スペーサ及び濃
縮スペーサの一方又は両方に取り付けることができるが、隔膜が、希釈隔室を構
成するスペーサに取り付けられている形態が好ましい。
本装置を、本明細書で参照する米国特許第4,956,071号(Giuff
rida et al.)に詳細に記載されている如き、極性反転モードで運転
する場合には、希釈隔室及び濃縮隔室は、希釈スペーサ及び濃縮スペーサと同様
に、同一である。そのような場合には、上記両隔室は、奇数のイオン透過膜から
各々形成された「二重隔室」と呼ぶことができる。イオン透過膜は、アニオン性
の透過膜及びカチオン性の透過膜が、二重隔室のスタックの軸方向の厚みに沿っ
て、交互に設けられるように配列される。
通常の装置、及び、極性反転型の装置の両方において、交互に設けられた隔室
スタックの両端部には、端部プレート110、112が設けられ、これら端部プ
レートは、例えば、ネジ付きのナット114、116によって、タイロッド10
8の端部に保持されている。このアセンブリの一方又は両方の端部には、バネワ
ッシャ118を設けることができ、このバネワッシャは、少なくとも一方のナッ
トと隣接する端部プレートとの間に位置し、アセンブリに弾性的な圧縮を与えて
る。端部プレート110、112は、圧力容器106の内部に概ね対応する断面
を有している。端部キャップ110、112にそれぞれ形成された溝124、1
26の中に、Oリング120、122を設け、これにより、各々の端部キャップ
を圧力容器の中で効果的にシールすることができる。そうではなく、上記デバイ
スをシールするための手段は、逆浸透装置で使用される如き、標準的な圧力容器
の端部キャップに適合するように設計することができる。
入口ポート128が、端部キャップ110、112の間の適当な点において、
圧力容器106に設けられている。そうではなく、入口ポート128は、端部キ
ャップの一方に設けることができる。入口ポート128は、装置の外部と供給チ
ャンバ130との間に連通をもたらし、該供給チャンバは、濃縮/希釈隔室のス
タックの外周と圧力容器106の内部との間の領域として形成された、スペース
を備えている。
使用の際には、プロセス流れは、入口ポート128を通って流れ、プロセス流
れチャンバ130に入る。プロセス流れは、上記プロセス流れチャンバから、希
釈隔室及び濃縮隔室の各々の外周部からそれぞれの中央に向かう半径方向に、希
釈隔室及び濃縮隔室の中へ流入する。希釈隔室及び濃縮隔室は、交互に積み重ね
られているので、希釈隔室の外周部に押圧されるプロセス流れの部分は、希釈隔
室の中へ入って希釈流となり、一方、濃縮隔室の外周部に押圧されるプロセス流
れの部分は、濃縮隔室の中へ入って濃縮流となる。
通常の電気脱イオン装置と同様に、希釈隔室の一方の表面は、アニオン性の透
過膜によって形成され、一方、希釈隔室の反対側の表面は、カチオン性の透過膜
によって形成されている。上述の係属中の米国特許出願シリアルNo.07/6
28,338において言及されているような特殊な用途に関しては、アニオン性
の隔膜及びカチオン性の隔膜を、中性の隔膜で置き換えることができる。端部キ
ャップ110、112の中にそれぞれ設けられ、外部電源(図示せず)に接続さ
れた電極132、134が、隔膜スタックの前後に電流を与える。電極132、

34は、環状であるのが好ましく、各々の端部キャップの内方を向いた部分に形
成された環状の凹所の中に収容されるのが好ましい。各々の電極の電極入口13
6、138、及び、電極出口140、142が、上記電極と隔室スタックとの間
に流体連通をもたらす電極隔室144、146に液体を供給する流れをもたらす
。電極スクリーン148、150を各々の電極隔室の中に設け、各々の電極隔室
の中の液体流れに乱流を生じさせることができる。いずれかの電極に直ぐ隣接す
る隔膜は、電解質溶液を、希釈するのか、濃縮するのか、あるいは、一定の濃度
に保持するのかに応じて、カチオン性の隔膜、アニオン性の隔膜、あるいは、中
性の隔膜とすることができる。
電極は、駆動力を生じ、この駆動力は、希釈流の中に含まれているカチオン(
陽イオン)を、カチオン性の透過膜を通して、このカチオン性の透過膜に隣接す
る濃縮流の中へ輸送する。同様に、上記電極は、希釈流の中のアニオン(陰イオ
ン)をアニオン性の透過膜を通して、このアニオン性の透過膜に隣接する濃縮隔
室の中へ輸送する。従って、希釈流が、各々の希釈隔室の中心に向かって、内方
へ流れる際に、そのような希釈流は、イオンを剥奪され、従って、純化される。
これとは反対に、濃縮流は、イオン富化を受け、そのイオン濃度が高められる。
希釈隔室102及び濃縮隔室104は共に、製品流れ出口152、及び、廃棄
流れ出口(図3には示されていない)をそれぞれ形成するための手段を備えてい
る。製品流れ出口152は、各々の希釈隔室102と流体連通しており、各々の
濃縮隔室104と流体連通することなく、これら濃縮隔室を素通りできるように
構成されている。同様に、廃棄流れ出口は、各々の濃縮隔室104と連通し、希
釈隔室102と連通することなく、これら希釈隔室を素通りできるように構成さ
れている。
希釈隔室又は濃縮隔室に使用される代表的なスペーサの一実施例が、図4に示
されている。隔室が、スペーサ154によって概ね形成されており、このスペー
サは、例えば、ポリオレフィン又はフッ化炭化水素ポリマーの如き、比較的不活
性な熱可塑性ポリマーから形成される。図4に示すスペーサは、六角形の形状を
有するように構成されているが、上述のように、そのような形状に限定する意図
はない。スペーサの外周部は、複数のスロット付きの隔室入口156を備えてお
り、これら隔室入口は、プロセス流れが、供給チャンバ130から隔室の中へ流
入するのを許容する。複数の湾曲したバッフル(邪魔板)158が、隔室入口と
スペーサの中心との間に、比較的湾曲した流通路159を形成している。各々の
スペーサ154は、タイロッド108を収容するための軸方向の孔162を包囲
する中央ハブ160を備えている。希釈隔室の場合には、上記ハブ160は、希
釈流が、隔室を通って製品流れ出口152に入るのを許容する出口ポート164
と、濃縮流が、隔室に連通することなく、該隔室を素通りするのを許容する通過
通路166とを備えている。
同様に、スペーサ154が濃縮隔室を形成する場合には、出口ポート164が
、濃縮流が廃棄流れ出口の中へ流れることを許容し、一方、通過通路166は、
製品流れを濃縮隔室から隔離した状態で、濃縮隔室を通る製品流れの流通路を形
成する。
電気脱イオン装置においては、隔室の少なくとも希釈隔室に、イオン交換樹脂
が充填されるので、スペーサ154の各邪魔板158の間のスペースが、イオン
交換樹脂を収容することになる。また、イオン交換膜が、図示のように、スペー
サの上方及び下方に設けられることになる。従って、例えば、アノードが、図4
の隔室に対して、該図面の紙面の上方に位置し、また、カソードが、該紙面の下
方に位置している場合(希釈隔室の場合)には、スペーサの頂面は、アニオン性
の透過膜に接触し、スペーサの底面は、カチオン性の透過膜に接触することにな
る。
上述のように、図4のスペーサが、希釈隔室102を形成する場合には、濃縮
隔室104を形成する各スペーサは、図4のスペーサの両側に設けられることに
なる。各々の濃縮隔室のスペーサは、希釈隔室のスペーサと同一になるように形
成することができる。スタックの組み立ての際には、隣接するスペーサを、タイ
ロッド108の周囲で、隣接するスペーサに対して相対的に、約60゜回転させ
、これにより、他の総てのスペーサの通過通路が、各々のスペーサに隣接する隔
室と連通できるようにする。その結果、各々の隔室が、隣接する隔室から隔離さ
れるが、偶数のスペーサから離れている隔室と流体連通している、セルスタック
が構成される。
濃縮隔室の場合には、各邪魔板の間のスペーサには、イオン交換樹脂を充填す
る必要はないが、じきに説明する理由から、樹脂が充填された濃縮隔室を設ける
ことが望ましい場合がある。
本発明の設計は、矩形の隔室を用いる従来技術の電気脱イオン装置に比較して
、幾つかの利点をもたらす。例えば、円形又は六角形のセルの設計は、希釈流及
び濃縮流の半径方向内方に向かう流通路を形成する。この半径方向内方に向かう
流れは、極めて優れた流れの分配を生じさせる。また、希釈流及び濃縮流が、各
々の隔室の中央ハブにあるそれぞれの出口に向かって流れるので、線速度、従っ
て、物質移動速度が増大する。
また、通常の電気脱イオン装置とは異なり、希釈チャンバ(希釈隔室)と濃縮
チャンバ(濃縮隔室)との間のシールは、各セル対の中心にある出口の周囲で行
うだけで良い。各々の隔室のスペーサの周部は、流入口(均一なプロセス流れか
らの)を形成するので、通常の電気脱イオン装置の場合のように、各々の隔室の
縁部をシールする必要性は、排除される。これは、二重の効果をもたらす。第一
に、各々の隔室の間に広がるシールを設ける必要がなくなっているので、組み立
てプロセスが大幅に簡素化される。第二に、シール作業が極めて少なくなる(ス
ペーサの中心の周囲にだけ必要とされるので)ので、隔膜とスペーサとの間をシ
ールすることにより生ずる、隔膜の表面積のロスすなわち損失が、排除される。
イオン交換には、シールされていないイオン交換膜だけを用いることができるの
で、隔膜のシール作業が極めて少なくなることは、隔膜の単位面積当たりの交換
面積が、より効果的になる。これは、本デバイスの構造に使用される隔膜の単位
面積当たりの隔膜効率を増大することに、直接繋がる。
また、本設計は、圧力容器の中で使用するのに、より適している。これにより
、外部の漏洩が事実上排除され、また、タイロッドによる、より簡単でより効果
的な閉鎖機構がもたらされ、更に、必要に応じて再調整又は交換を行うために、
容易に取り外すことのできる、積み重ねられた希釈隔室及び濃縮隔室から成るカ
ートリッジを有するユニットを提供することができる。
上述のように、希釈隔室に、また、場合よっては、濃縮隔室にも、イオン交換
樹脂が充填される。そのような樹脂は、隔室スタックを組み立てる前に、好まし
くは、隔室スタックを組み立てた後に、それぞれの隔室の中に設けることができ
る。樹脂の充填は、スラリの形態の樹脂のサスペンションを、製品流れ出口を介
して、また、濃縮隔室を充填する必要がある場合には、廃棄流れ出口を介して、
スタックの中へ圧送することにより、実行される。樹脂の充填の間には、積み重
ねられた隔室は、それぞれの中心軸線の周囲で、回転される。そのような回転力
は、充填すべき隔室の中にスラリを分配する。スロット付きの周部(すなわち、
隔室入口)は、樹脂を保持し、一方、キャリア液体を、充填された樹脂を通して
、スタックから流出させる。各セル対が充填されると、多孔質のスラット(細長
い薄板)を充填ポートの中央に挿入し、上記樹脂を隔室の中に収容する。上記ス
ラットにはスロットを形成し、これにより、細かい樹脂で通路が閉塞される可能
性を極力少なくするのが好ましい。
上述の充填技術は、充填サイクルの間に、スラリの組成を変えることを可能と
する。従って、樹脂の組成は、セルの中の樹脂の半径方向の位置の関数として、
任意に調節することができる。
スペーサの寸法及び設計、特に、希釈スペーサは、最適化しなければならない
。約102mm(4インチ)程度の流通路しか必要としない、電気脱イオン研磨
用途に関しては、純粋な半径方向の流路、並びに、約224乃至254mm(9
−10インチ)の直径を有するディスク又は多角形を用いることができる。通路
の長さを増大する必要がある用途においては、図4の湾曲した邪魔板を用いて、
その通路長さを約330mm(13インチ)あるいはそれ以上まで増大させるこ
とができる。
上述のように、濃縮隔室は、イオン交換樹脂を含むことができる。そうではな
く、濃縮隔室には、不活性なすなわちイオン導電性のスクリーンすなわち網を単
に充填し、隔室の中に乱流を発生させることができる。これも上述したように、
希釈隔室及び濃縮隔室の間のシールは、各セル対の中心付近の出口の周囲にだけ
必要である。シール操作は、接着剤、溶剤接合、熱、超音波溶接、誘導溶接、及
び、他のポリマー材料接合方法により、実行することができる。
本発明の設計は、従来技術の矩形のセル対よりもかなり高い隔膜の利用率を達
成する。円盤状の各セル対用の円形の隔膜は、各々の円の中心を六角形のパター
ン(六角形の最密充填)に配列した状態で、隔膜のシートから切り出すことがで
き、これにより、隔膜の廃棄率は、約10%にしかならない。六角形、方形ある
いは矩形の隔室の設計の場合には、イオン交換膜は、複数の六角形、方形又は矩
形の形状にそれぞれ切り取ることができ、隔膜材料は、事実上廃棄されない(無
駄がない)。隔膜の効果的な領域の追加のロスは、スペーサの中央ハブの領域、
並びに、総ての邪魔板の下の領域においてのみ生ずる。
上述のように、希釈隔室及び濃縮隔室に使用されるスペーサは、同一のものと
することができるが、必ずしもそのようにする必要はない。例えば、用途に応じ
て、希釈隔室及び濃縮隔室の厚みは、互いに変えることができる。例えば、極性
反転モードで装置を運転することが望ましい用途においては、希釈スペーサ及び
濃縮スペーサは、同一の形状及び厚みを有することができる。非反転型の用途の
場合には、濃縮隔室を形成するために使用されるスペーサを、希釈隔室を形成す
るために使用されるスペーサよりも薄くし、高い回収条件で適正な流速を確実に
生じさせることができる。
濃縮隔室が、イオン交換樹脂で充填される場合には、より大きな物質移動速度
、より良好な製品の品質、並びに、セル対当たりのより小さな電気抵抗を得るこ
とができる。
また、イオン交換樹脂を収容する濃縮隔室の使用は、装置を極性反転モードで
運転することを可能とする。このモードにおいては、電極の極性を逆転すなわち
反転させ、これにより、アノードを備える電極をカソードに変更させ、また、カ
ソードを備える電極をアノードに変更させることができる。そのような反転すな
わち逆転が生ずると、減少隔室は、濃縮隔室になり、また、濃縮隔室は減少隔室
になる。隔室が切り替えられるので、製品出口は、廃棄流れ出口となり、廃棄流
れ出口は、製品出口になる。極性反転モードにおける本装置の作用は、本装置の
中における微粒子、有機物及びスケール(垢)の発生を防止することのできるシ
ステムすなわち装置をもたらす。極性反転型の運転に関するより詳細な説明は、
米国特許第4,956,071号(Giuffrida et al.)に記載
されており、本明細書においては、上記米国特許を参照する。
極性反転モードにおける電気脱イオン装置の運転は、効果的であり、家庭用の
軟水器の如き、家庭的な用途に良く適した装置を提供する。そのような装置の1
つが、図5に概略的に示されている。
図5においては、図3に示す如き電気脱イオン装置100が、サージタンク1
80の1つの壁部に組み込まれており、従って、圧力容器を必要としていない。
井戸又は都市の上水道の如き供給源からの水が、ソレノイド作動型の、あるいは
、モータ作動型の弁181、及び、逆止弁182を通って、サージタンク用の入
口/出口パイプ184の中に流入する。ワンパス型(一回だけ通過させる)の用
途においては、サージタンク180の内圧が、原水を電気脱イオン装置100に
通し、その原水を純化させる。次に、純化された水は、製品パイプ186を介し
て、その後の処理段階(処理ステージ)又はユーザヘ供給することができる。
そうではなく、循環型の用途においては、電気脱イオンスタックからの排出水
は、循環ポンプ188を介して、サージタンク180へ戻るように循環される。
サージタンクを用いることにより、ピーク流量の需要を満足させることができ、
同時に、比較的小型の電気脱イオンユニットを連続的に運転して、タンクの内容
物を脱塩すなわち純化することができる。小型の電気脱イオンユニットを可能と
することにより、本装置の全体的なコストを低減することができる。
使用の際には、電気脱イオン装置100から出た希釈流は、循環ライン190
を介して、循環ポンプ188へ供給される。製品水は、最終的には、入口/出口
パイプ184を介して、タンク180から引き出すことができる。そうではなく
、切り替え機構すなわち弁機構を装置に追加し、これにより、ワンパス型の用途
と同様に、製品パイプ186を介して、循環流から製品水を引き出す選択枝をユ
ーザに与えることができる。廃棄物パイプ192が、濃縮された廃棄流れをサー
ジタンクから出して、ドレーンへ通すことができるようにする。
また、図5に示す装置は、極めて大量の水が必要とされる場合、あるいは、電
気脱イオンを必要としない水が必要とされる場合には、サージタンク及び電気脱
イオン装置を完全にバイパス(迂回)させることにより、余剰水をユーザへ直接
流すことを可能とする。
サージタンク180から、入口/出口パイプ184を介して、ユーザに脱イオ
ン水を供給する場合には、ソレノイド作動型の、あるいは、モータ作動型の弁1
81は、閉じられる。そうではなく、サージタンク及び電気脱イオンユニットを
バイパスして、供給源すなわち水源からの水を直接使用しようとする場合には、
弁181は開放される。
本発明の別の実施例が、図6に示されている。図6は、プロセス流れが、それ
ぞれの希釈隔室及び濃縮隔室に入る前に、上記プロセス流れを希釈流及び濃縮流
に分けるようになされたスペーサ254を示している。じきに説明するように、
図6に示すタイプのスペーサ254は、図4の実施例のスペーサに比較して、有
用な隔膜表面積を減少させるが、外部の圧力容器を排除することを可能とし、モ
ジュールを通るツーパス型(2回通過する)の流通路に適した装置を提供し、こ
れにより、全体的なプロセス効率を向上させる。
図6に示すスペーサ254は、濃縮隔室又は希釈隔室に使用することができる
。しかしながら、説明を簡単にするために、図6のスペーサは、希釈隔室に使用
される場合について説明する。
スペーサ254は、ポリプロピレンの如き、比較的不活性な熱可塑性ポリマー
から形成される。このスペーサは、隔室を通る流通路259を形成する複数の湾
曲した邪魔板258を備えた、比較的すなわち概ね円形の形状を有するように設
計されている。希釈流は、セルの外周部から隔離された希釈流入口256を介し
て、希釈隔室の中へ供給される。上記入口は、プリチャンバ(予備室)の壁部2
61によって形成される希釈流プリチャンバ257と連通している。希釈流プリ
チャンバ257は更に、複数の混合バリア260を備えており、これら混合バリ
アは、上記プリチャンバを通る希釈流を混合し、よどみゾーンすなわち不均一な
圧力の領域の形成を防止する。上記チャンバは更に、複数の入口スロット262
を備えており、これら入口スロットは、希釈流が、個々の流通路259に入る際
に、該希釈流を更に混合する。
運転の際には、希釈プロセス流れが、モジュールに入り、図6の方向に直交す
る方向において、希釈流入口256を通過する。希釈隔室に出会うと、その流れ
の一部は、希釈流入口256からプリチャンバ257に入る。次に、この流れは
、、入口スロット262を通って、流通路259に流入し、この流通路において
、電気脱イオンプロセスを受け、該プロセスによって、汚染物成分は、隣接する
濃
縮隔室の中へ搬送される。図4に示すスペーサの場合と同様に、希釈流は、製品
流れ出口252を介して、チャンバを出る。同時に、濃縮流が、濃縮流入口26
4、並びに、増大した濃縮流を収容する濃縮流通過通路266を通って流れ、そ
の際に、濃縮流と希釈流との間の連通が防止される。希釈流出口252、及び、
濃縮流通過通路266は、ハブ268の中に収容される通路によって形成され、
上記ハブは、上述の態様でスペーサをスタックの形態に保持するためのタイロッ
ド272を収容するための軸方向の孔270を有している。
上述の実施例においては、濃縮流出口及び希釈流出口の流れは、互いに隔離さ
れていたが、濃縮隔室及び希釈隔室のプロセス流れ入口は、共通の供給源を共有
していたことに留意する必要がある。反対に、図6の実施例においては、希釈流
入口(あるいは、濃縮隔室を有するスペーサの場合には、濃縮流入口)は、物理
的に互いに分離されている。従って、スペーサの外周部で、原料流れを希釈成分
及び濃縮成分に分割するのではなく、図6に示すスペーサは、隔室スタックの上
流側のある点で、プロセス流れを希釈成分及び濃縮成分に分けることを必要とす
る。これにより、標準的なデバイス、及び、極性反転型のデバイスの両方に関し
て、濃縮物の循環を行うことが可能となり、これにより、濃縮物の流れの高い速
度を可能にすると同時に、高い水の回収率を維持するという利点がもたらされる
。
上記早期の分離の結果として、スペーサは、その外周部でシールする必要があ
る。隔室スタックの上面及び下面に隣接して設けられるイオン交換膜も、それぞ
れの外縁部に沿ってシールされるようになり、これにより、シールされない隔膜
の面積が減少する結果、隔膜の全体的な効率が減少する。しかしながら、隔膜の
表面積が幾分失われるが、隔膜の効率は、通常の電気脱イオン装置の効率よりも
、依然として高い。また、本設計は、電気脱イオンモジュールを通るツーパス型
の流通路の可能性をもたらす。そのような形態すなわち構造が、図7に示されて
いる。
図7は、濃縮隔室304及び希釈隔室302から成るスタックを通るツーパス
型の流通路を備え、除去機能が向上されたシステムを提供する、電気脱イオン装
置300を示している。そのような設計は効果的であり、希釈流のツーパス型の
流れは、与えられた寸法のモジュールに関して、より高い製品の品質をもたらす
か、あるいは、ある品質を達成するに必要なモジュールの寸法の減少をもたらす
。従って、そのような設計は、モジュールが、より小さなカートリッジの形状を
有しながら、同一の除去率を達成することを可能とする。
同様に、濃縮流のツーパス型の流れは、濃縮隔室におけるイオンの高い回収率
を可能にすると同時に、濃縮物循環ポンプを用いることなく、濃縮隔室の中に、
必要とされる大きな流量速度維持する。じきに説明するように、そのような設計
はまた、濃縮隔室及び希釈隔室から成るスタックを収容するために、圧力容器を
用いる必要性を排除する。そのような設計は、上述のシングルパス(ワンパス)
型のアセンブリの隔膜利用率よりも低い隔膜利用率(約65%)を生ずるが、そ
のような隔膜利用率は、通常の電気脱イオン装置を用いて達成することのできる
隔膜利用率よりも依然として高い。図7に示すように、電気脱イオン装置300
は、交互に設けられる希釈隔室302及び濃縮隔室304を備えており、これら
希釈隔室及び濃縮隔室は、一緒に積み重ねられ、端部キャップ310、312に
よって、中央のタイロッド308の周囲に保持される。上述の実施例と同様に、
ナット314、316、並びに、これらに関連するバネワッシャ318を用いて
、隔室スタックの両端部をシールする。電極132、134は、上述したような
電極である。
電気脱イオンモジュールのツーパス型の運転は、電気脱イオンスタックの中の
ある点で、原料入口を通る流れを選択的に阻止することにより、行うことができ
る。図7に示す例では、スタックの第1の半部320においては、希釈流が、希
釈隔室の周囲からその中心に向かって内方へ流れ、また、スタックの第2の半部
においては、希釈流が、中心から周囲へ向かった流れ、これにより、モジュール
を通る流通路の効果を倍増させている。流れは、流入口をもたない分離スペーサ
324を設け、このスペーサを電気脱イオンスタックの2つの半部320、32
2の間の分割線に位置決めすることにより、容易に阻止することができる。
出口だけがシールを必要とする図4とは異なり、希釈流と濃縮流との間のシー
ルは、セル対の中心の出口ポート、並びに、各セルの外周部の周囲に設けられた
入口スロットにおいて必要である。各セル対をスタックに組み立てた後に、希釈
スペーサ及び濃縮スペーサの外周部は、融接、あるいは、後に述べる他の方法に
よって、シールすることができる。上述の例と同様に、濃縮隔室及び希釈隔室に
イオン交換樹脂が充填される場合には、装置は、極性反転モードで使用できるよ
うにすることができる。
上述の電気脱イオンスタックを製造するための1つの方法は以下の通りである
。上述の第1の実施例の場合には、未調整の乾燥したカチオン性の交換膜及びア
ニオン性の交換膜を、中央ハブの出口ポートの周囲で、希釈スペーサに接合し、
これにより、希釈流出口ポート及び濃縮流出口ポートが、互いに隔離すなわち絶
縁される。接合は、接着剤、溶剤、超音波溶接、融接、あるいは、他の適宜な方
法によって、行うことができる。セル対は、接合された隔膜を有する各々の希釈
スペーサの頂部の1つの濃縮スペーサと共に組み立てられる。セル対は、出口ポ
ートの周囲でだけ、超音波溶接又は他の方法によって、互いに接合される。組み
立てた後に、セル対から成るスタックは、隔膜調整タンクの中へ浸漬され、当該
技術分野で周知のように、隔膜を調整する。
モジュールの組み立てプロセスの間に、該モジュールは、隔膜の調整の間に、
完全に締め付けてはならないことに注意する必要がある。その理由は、そのよう
な完全な締め付けは、隔膜に皺を形成することがあるからである。従って、モジ
ュールは、緩められた状態で調整されるのが好ましく、その理由は、その調整作
業の間に、隔膜が膨張することができるからである。隔膜を調整した後に、モジ
ュールを完全に締め付けることができる。
隔膜の調整プロセス、並びに、モジュールの締め付けプロセスの後に、スタッ
クをその中心軸線の周囲で回転させる装置にスタックを装着し、その回転と同時
に、イオン交換樹脂の希釈されたスラリを、中央ハブの出口ポートを介して、希
釈隔室の中へ導入する。そのスラリは、出口マニホールドを下って、前後に伸長
するチューブで分配することができ、これにより、個々の隔室の中へ均一な樹脂
の流れを確実に入れることができる。
スラリ中のアニオン性の樹脂、及び、カチオン性の樹脂の割合は、キャリア流
体へ入るそのような樹脂を別個に計量することにより、連続的に変化させること
ができ、これにより、隔室の中の各樹脂の成分勾配すなわち組成勾配をもたらす
ことができる。上記スタックの回転によって生ずる遠心力が、スラリを各隔室の
中へ均一に分配する。上記樹脂は、スペーサのスロット付きの外周部によって保
持され、スラリのキャリア流体は、充填された樹脂を通って流れ、セル対のスタ
ックの外周部を通ってセル対の外へ出る。セル対が充填された後には、多孔質の
スラットを、中央の充填ポートの中へ挿入し、その樹脂を収容させることができ
る。上記スラットは、樹脂の細かい成分すなわち組成によって通路が閉塞される
可能性を極力少なくするように、スロットを有しているのが好ましい。また、上
記スラットは、取り外し可能とし、これにより、使用の間に、樹脂が腐ったり、
閉塞したり、あるいは、損傷を受けた場合には、流動化及び逆洗によって、樹脂
の交換を可能とするように設計することができる。
セルスタックの組み立て及び充填の後に、電極を含む端部プレートを追加し、
完成されたスタックを、スタックの中心を通るロッドによって、圧縮させる。上
述のように、上記ロッドの両端部には、ネジが形成されており、ロッドの端部の
各ナットとの間にバネワッシャを追加し、これにより、スタックに作用する圧縮
力を維持することができる。次に、完成されたモジュールを、圧力容器の中へ挿
入して使用できるようにする。
極性反転型のセルの場合には、その製造プロセスは、濃縮隔室にも、同じ方法
を用いてイオン交換樹脂を充填する点を除いて、上述の方法と同一である。濃縮
隔室が希釈隔室よりも薄くすることのできる、非極性反転型のスタックの設計と
は異なり、極性反転型の用途の場合には、濃縮スペーサは、希釈隔室に使用され
るスペーサと同じ厚みになるように、設計される。
図6に示すタイプのスペーサを用いる場合には、その組み立てプロセスは以下
の通りである。
未調整の乾燥したカチオン性の交換膜及びアニオン性の交換膜を、中央のポー
トの周囲で、希釈スペーサに接合し、これにより、希釈流出口ポート及び濃縮流
出口ポートを互いに隔離すなわち分離する。上の例と同様に、接合は、接着剤、
溶剤、超音波溶接、融接、あるいは、他の適宜な方法によって、行うことができ
る。各セル対は、接合された隔膜を有する各々の希釈スペーサの頂部の1つの濃
縮スペーサと組み立てられる。これも上の例と同様に、セル対は、超音波溶接又
は他の方法によって、中央のポートの周囲で互いに接合される。隔膜は、上の例
と同様に、隔膜調整タンクの中へ浸漬することにより、調整される。隔膜が調整
された後に、超音波溶接又は他の方法によって、セル対を周部のポートの周囲で
互いに接合する。別の実施例として、隔膜は、一時に予め接合され、接合の前に
均一に予調整された、半分のセルとすることができる。これは、スタックに一時
に1つのセルを形成することを可能とする。
上述のように、セルスタックを回転させ、スラリの形態で樹脂を加える方法を
用いて、セル対にイオン交換樹脂を充填する。スタックが、完全に組み立てられ
、端部プレート間で圧縮された後に、希釈スペーサ及び濃縮スペーサの外周部を
融接して、スタックを完全にシールし、外部への漏洩を防止する。ツーパス型の
スタックが必要とされる場合には、その製造プロセスは、上述のプロセスと同じ
であるが、スタックの中間のスペーサには、入口ポートを設けず、これにより、
分離スペーサの箇所において、スタックの外周の周部のポートの中への液体の流
入を阻止する点が異なる。
上述のように、モジュールのセルを一時に1つのセル毎に組み立てて接合し、
その後、そのアセンブリ又はサブアセンブリが完成した時に、所望の樹脂をセル
に充填することが可能である。均等例
