低くすることを目的とする。 【構成】ダンボール(1) に低温キュアー可能なレゾルシ
ン樹脂を含浸させる。

Description

【発明の詳細な説明】
【0001】
【産業上の利用分野】本発明は主として自動車の天井
材、ドアトリム等に使用される内装基材に関するもので
ある。
【0002】
【従来の技術】従来、この種の内装基材としてはフェノ
ール樹脂含浸ダンボールが用いられていた。
【0003】
【発明が解決しようとする課題】しかしながら、フェノ
ール樹脂は200℃付近の高温キュアーが必要であり、
このような高温キュアーではダンボールの劣化が起る
し、耐熱性のない表皮材を貼着して一体成形することが
不可能であり、更にフェノール樹脂は耐水性や可撓性に
乏しいと云う問題点があった。

【課題を解決するための手段】本発明は上記従来の課題
を解決するための手段として、ダンボールにレゾルシン
樹脂を含浸させるものである。
【0005】本発明に用いられるレゾルシン樹脂とは、
レゾルシン、アルキルレゾルシン等のレゾルシン系化合
物とホルムアルデヒドとの縮合物である。
【0006】上記レゾルシン樹脂をダンボールに含浸せ
しめるにはダンボールの片面または両面にレゾルシン樹
脂溶液を塗布するか、またはレゾルシン樹脂溶液中にダ
ンボールを含浸させる。レゾルシン樹脂の含浸量は通常
ダンボール1m2 あたり樹脂分として60〜80g程度
とする。
【0007】このような内装基材により自動車の天井
材、ドアトリム等の内装材を製造するには該内装基材表
面に表装材を貼着する。該表装材としては、ポリプロピ
レン繊維、ポリエステル繊維、ポリアミド繊維、アクリ
ル繊維、アセテート繊維等の合成繊維の不織布、起毛布
等の繊維系表装材、ポリ塩化ビニルシート、ポリアミド
シート等のプラスチックシートや該プラスチックシート
とポリエチレン発泡体シート、ポリプロピレン発泡体シ
ート、ポリウレタン発泡体シート等のプラスチック発泡
体シートとの積層シート等のプラスチック系表装材等が
用いられる。
【0008】ダンボールは成形時に深絞り部分に亀裂、
しわ等を生じ、このような亀裂やしわが表装材表面に凹
凸となって出現し外観を損ねるので、ダンボールと表装
材との間には緩衝材を介在させることが望ましい。この
ような緩衝材としてはポリウレタン発泡体、フェルト等
があるが、上記緩衝材にはダンボールと同様レゾルシン
樹脂を含浸させておくことが望ましい。
【0009】上記緩衝材をダンボール表面に貼着するに
は接着剤、ホットメルト型接着剤等が用いられるが、緩
衝材に含浸されているレゾルシン樹脂自体を接着剤とし
て使用してもよい。また上記緩衝材と上記表装材との接
着も接着剤、ホットメルト型接着剤等を用いても、緩衝
材に含浸されているレゾルシン樹脂自体を接着剤として
用いてもよい。
【0010】本発明の内装基材で内装材を製造するに
は、本発明の内装基材と表装材、あるいは本発明の内装
基材と緩衝材と表装材とを重合し、該重合物をホットプ
レスにより圧着するとともに所定形状に成形する一体成
形方法を採用することが望ましい。

【作用】レゾルシン樹脂は130〜150℃の低温キュ
アーが可能であるから、本発明の内装基材の成形温度も
150℃以下に下げることが出来る。またレゾルシン樹
脂はフェノール樹脂よりも耐水性、可撓性に富む。

【実施例】ダンボールの両面に50重量%の5−メチル
レゾルシン樹脂水溶液をロールコーターにより各面36
g/m2 (樹脂分)の割合で塗布し自然乾燥する。厚み
3mm、比重0.017のポリウレタンシートに上記5−
メチルレゾルシン樹脂水溶液を絞り率100%として含
浸させ自然乾燥する。
【0013】図1に示すように上記レゾルシン樹脂含浸
ダンボール(1) の表面に上記レゾルシン樹脂含浸ポリウ
レタンシートからなる緩衝材(2) を介してポリプロピレ
ン繊維不織布からなる表装材(3) を重合し、140℃に
加熱したプレス成形型(4) の上型(4A)と下型(4B)間にセ
ットし、図2に示すように3Kg/cm2 の圧力で2分間の
プレス成形およびダンボール(1) 、緩衝材(2) 、表装材
(3) の圧着を行ない自動車の天井形状に成形する。成形
後はトリミングおよびピアシング等の後加工をして図3
に示すような成形天井(5) が得られる。

【発明の効果】したがって本発明の内装基材は低温成形
が出来るから、耐熱性のない表装材でもこれを重合して
一体的に成形することが可能となる。
