Description

【発明の詳細な説明】 〈産業上の利用分野〉 本発明は接着技術に関し、更に詳しくは繊維強化プラス
チック(F RP)製の自動車車体部品同士を接着する
ための装置及びその方法に関する。
〈従来技術及び発明が解決しようとする課題〉近年の車
両設計においては、以前は主流であった金属部品をより
軽量のプラスチック部品に代替しようとする傾向が大き
い。特に、ボンネット。
ドア、屋根その他の自動車車体外側組立部分について、
金属ソートに代えてFRP製品を用いることは、種々の
利点をもたらす。十分な剛性と機械的強度を組立部品に
与えるために、このFRPエクステリアバネルを更に補
強材で補強することが、時として必要とされる。
補強材を熱硬化FRP部品に接着する場合、従来は輻射
加熱力が主として採用されていた。しかしながら輻射加
熱法による加熱速度は概して極度に緩慢であり、不均一
な接着をもたらしたり、或は接着剤によ一ンて生じる熱
が過度に高熱となって該接着剤が燃焼したり外皮部材か
ら露出したりする不利をもたらすことがあった。誘導加
熱法による場合には、一般に、接着剤や加熱領域におい
て金属粒子(metallic particles)
を用いることが要求される!こめ、極めて高精度な表面
特性が要求される自動車の車体エクステリアバネルアセ
ンブリに8ける接着方法としては実際上採用することが
困難である。
誘電加熱法の適用についても試みがなされているが、単
一の細長い電極を用いて約120cm(約4フインチ)
を越える部品を34MHzにて接着しようとすると、意
外にも不均一な加熱が生ずることが判明している。かか
る現象が生ずる理由については必ずしも完全に解明され
ていないが、該単一の電極の長さが交流電圧源の波長の
1/15に近くなり、従って10%或はそれ以上の熱変
化を生ずるために、該細長い電極における様々な領域に
輻射エネルギーのピーク点が存在し、これが故に不均一
加熱が生ずるものと考えられる。即ち、2つの対向配置
された電極の長さに沿って様々な電圧上昇が発生し、故
に部品加熱が不均一となるものと考えられる。
〈課題を解決するための手段及び作用〉本発明は上記し
た従来技術の遭遇する課題に鑑み、補強材をFRP車体
車体エクスアリア部材して迅速に接着するための方法及
び装置を提供することを主目的とする。
本発明の他の目的は、FRP車体車体エクスアリア部材
面特性を損なわずにこれに補強材を接着することのでき
る方法及び装置を提供することにある。
本発明の更に別の目的は、補強材をFRP車体車体エク
スアリア部品して接着させるに際し、これら部品の寸法
に拘わらずに均等な接着を実現することのできる方法及
び装置を提供することにある。
かかる目的を達成するために創案された本発明は、硬化
した繊維強化プラスチック部品を補強材に接着する技術
であって、未硬化の熱硬化性接着剤を、上記硬化した繊
維強化プラスチック部品とそれに対する上記補強材とに
おける夫々の接合面の間に介在せしめることによって、
1つのアセンブリを形成し、該アセンブリを2つの電極
間に配置せしめ、次いで該接着剤を硬化させるに十分な
時間これら電極に高周波信号を印加せしめることを特徴
としている。
〈実施例〉 本発明は既述したように、特に、自動車のボンネット、
ドア、屋根、バンパ等の車体エフステリアのアセンブリ
における強化された製品に関する。
本発明によれば、主として車体エフステリアにおけるF
RP製品であるところの第1部材と、同様にFRP製品
であることが好ましいが他のプラスチック製品や或は金
属製品であっても良い補強材であるところの第2部材と
を接着させる迅速な手法が提供される。ある場合、例え
ばバンバ・アセンブリにおけるような場合には、第1部
材と第2部材とは相互に補強し合う。即ち、第2s材は
自動車アセンブリの外側面の一部を実際に構成して信号
灯やヘッドライト等の自動車造作を配置せしめるごとを
可能にする。
本発明は以下において自動車のボンネット・アセンブリ
の製造に関して詳細に記述されるが、特許請求の範囲の
各項に画定される本発明はこの特別の適用に限定される
ものでないことが当業者には理解されるであろう。
符号IOによって概括的に示されるボンネット・アセン
ブリが図示されている。アセンブリIOは約0.2〜0
.3mm(約0.08−0.12インチ)の厚さを持つ
比較的薄い外皮部材12と補強材14とから構成される
。外皮部材12はFRP製品であり、好ましくは真空下
において圧縮成形された熱硬化性のシートモールディン
グコンパウンド(sheet moldingcomp
ound −S M C)材料より成る。かかる成形技
術は本出願人に譲渡された米国特許第4,488.86
2号、第4,551.085号及び第4.612,14
9号に記述されている。
本発明は、外皮部材12が約900cm2を越える比較
的大きな表面積を有し少なくとも一つの長さ寸法が約1
20cm以上である、ボンネット、屋根その他の自動車
エフステリア車体パネルである場合に、特に好適な実用
性を発揮する。これらのパネルは、通常の場合、十分な
機械的剛性を備えるために補強されることを要し、また
その外面は円滑で美的であることが自動車製造上重要で
ある。
この基準は一般に「A級面」として参照される。
非限定的な具体例として、アセンブリ10は米国フォー
ド社のミニパン用のボンネットであり、その外寸は略]
、 42cm×56cm (56インチX22インチ)
であり、厚さは外皮部材公約2 、5 mm(0,1イ
ンチ)に補強材公約2.3mm(0,09インチ)を加
えて計約4.8mm(0,19インチ)である。
好ましくは、補強材14も同様にFRP製品より成る。
図示の実施例において、補強材14は平面「8の字形」
に成形され、第3図及び第4図により明瞭に示される如
く各々の脚は断面帽子(hat)状に設計されている。
かかる帽子状断面形状は、盛り上がったドーム部16と
その両端に接続されるべく対向配置されている一対の7
ランジ部18とによって特徴付けられている。
補強材I4を外皮部材12に接着するために、第3図乃
至第6図に示されるように、接着剤22をフランジ部1
8上に塗布した後、補強材14を逆さにして外皮部材1
2の内面上に載置する。接着剤22は硬化時に誘電性(
dielectric properties)に変化
を示す熱硬化性樹脂である。この接着剤は好ましくは架
橋結合されていない(uncrossedlinked
)ポリマー及びモノマーより成る樹脂を主体とし、残部
が硬化剤ないし触媒より成る。現時点においてはエポキ
シ樹脂接着剤が特に好ましいものと認められるが、ポリ
ウレタン樹脂接着剤も使用可能である。これらの接着剤
は、その接着性を発揮するために化学変化に頼ることの
ない糊、例えば動物性の糊とは明らかに区別される。後
述するところから明らかなように、本発明においては上
述した接着剤の特性を利用することによって大きな利点
をもたらすことができる。非限定的な具体例によれば、
かかる接着剤22はロード社(Lord Corpor
ation)製のエポキシ接着剤“Lor、d320/
 322’である。
第6図を参照しながら説明すると、外皮部材と接着剤と
補強材とから成るアセンブリは、次いで誘電ヒータ(d
ielectric heater) 26の室27に
移送される。これは各種の態様によって実現可能である
。本実施例においては、外皮部材12の底面の外側端に
接触する複数の触手21上にアセンブリを載置する。触
手21はローラ23上に乗って滑車を構成し、ピストン
機構25によってアセンブリを第6図右方向に移送する
。アセンブリはかくして誘電ヒータ26の室27に搬送
され、外皮部材12がネスト20上に支持される所定位
置に到達する。第4図により明瞭に示される如く、ネス
ト20の上面は外皮部材12のA級面の輪郭に合致する
よう成形されており、接着工程中においてアセンブリを
安定的に支持する。坏スト20は小さな誘電損特性(I

teristics)を示すものでなければならない。
本実施例においてネスト20はアルミニウム製であるが
他の材料例えば真ちゅうも使用可能である。
接着工程の間中外皮部材12の外面を約4.4〜65.
6°C!(40−150°F)の一定温度に維持するた
めに、導入口23から排出口25に向けて冷媒を循環せ
しめる。
ネスト20はアース34された電極板30に取り付けら
れている。ネスト20と電極板30とより成る組立体は
水圧ピストン32によって駆動される。外皮部材と接着
剤と補強材とから成るアセンブリをネスト20上に配置
した後、水圧ピストン32を作動させてネストを上昇さ
せ、もって該アセンブリを支持触手21から離隔ぜしめ
、ホスト20内の外皮部材12を浮遊させる。ピストン
32は引き続きネスト20を上昇させて、符号36で概
括的に示される上方電極アセンブリに向かわせる。
電極アセンブリ36は、フレーム40(第4図及び第5
図参照)によって所定位置に保持された一連のセグメン
トないし電気絶縁された凝集器部材38を有している。
各々の凝集器部材38は略U字形をなし、下方に突出す
る一対の脚部42が一体的に形成されている。この脚部
42は、第4図に明瞭に示される如く、補強材14のフ
ランジ部18に対応するような形状に形成されている。
一対の脚部42間に形成される凹部44は補強材14の
ドーム部16のためのクリアランスを与える。凝集器部
材38は、高周波電圧源46からのエネルギーを、接着
剤22が塗布された特定の領域において集中させる働き
をなす。
電極アセンブリ36には、更に、凝集器部材38上に被
着された複数の電極板48を有している。
第4図においてかかる電極板として3つの電極板48.
50.52が示されているが、実際には第5図に示され
るようにより多数の電極板が用いられることを理解すべ
きである。電極板48.5052もまたアルミニウムや
真ちゅうのような導電性の素材によって構成されている
。これら電極板の各々は、上方電極54と該上方電極と
電極板48.50.52との間に夫々設けられたエアギ
ャップ49.51.53とによって示されるように、高
周波電圧源46に接続されている。
電極板48,50.52と上方電極54との間のエアギ
ャップないし間隔、即ち凝集器部材38を介して電極板
の下方に存在する加熱されるべき領域を調節するだめの
配慮がなされる。電極板と上方電極との間の間隔は、加
熱されるべき材に与えられるエネルギー量に対して影響
を与える。本実施例では、エアギャップ49.51.5
3の寸法を調節することによって、下方の接着剤に実際
に発生する熱量を調節している。これによって均一な加
熱を実現し、均一な接着強度を発揮せしめることが可能
となる。各々の凝集器部材38の下方において実際に発
生する熱を独立して調節することは、アセンブリ10の
大きさやそれによって生ずる不均一性に拘わらず、該ア
センブリに対して実質的に均一な加熱を与えることを可
能にする。
かかる調節は各種の方法によって実現可能である。
第4図において、この機能は、各電極板48,50.5
2とその関連する凝集器部材38とを連結する伸縮自在
管56によって与えられる。凝集器部材38の大きさと
その加熱されるべき水平領域とに応じて、複数の伸縮自
在管56を介して1以上の電極板を取り付けることがで
きる。
電圧源46は電極アセンブリ36と下方電極板30との
間に高周波静電界を発生させる。電圧源46から与えら
れる実効電圧(RMS voltage)は、例えば3
00〜8,0OOV であり得る。3OOV未満の電圧
は接着剤22を効果的に加熱するに不十分であると考え
られるため好ましくない。逆に8,0OOV を越える
と電極板48.50.52と接地(ground)との
間に深刻な電気絶縁の問題が生じ始めるために、これも
好ましくない。電圧源46は25〜40MHzの発振な
いし交流周波数を与える。10MHz未満の周波数では
、接着剤22を加熱するために必要な電圧が過大となっ
て同一の加熱時間を期し難くなりと共にアーク放電が生
ずる可能性が大となる(greater probab
ility of arcing occuring)
ので、好ましくないと考えられる。llOMHzを越え
る周波数もまた好ましくないと考えられる。なぜならば
、必要とされる電極板48.50.52の数が過大とな
り、接着剤の均一加熱を達成することがより困難となる
からである。更に、llOMHzを越える周波数の場合
、凝集器部材38間の接続がより複雑化するため、夫々
の電極板48,50.52の調整がより交錯化すること
になる。最適な周波数は、電極アセンブリにおけるアー
ク放電を最小に抑制しつつ十分に急速に短時間で加熱を
行うことのできるような数値のものであると考えられる
。更にまた、周波数が余りに高いと、接着剤22の加熱
が余りに急速に行われ過ぎて、その内部における化学反
応が温度上昇に追従できない場合があることを理解しな
ければならない。
本発明は大量生産に特に適している。非限定的な具体例
によれば、ネスト20を第4図に示す位置に上昇せしめ
た後、一定周波数及び一定電圧にて15〜120秒の間
室界を形成することによって、良好な接着強度が得られ
た。ここにおいて周波数及び電圧が「一定」であるとは
、加熱サイクルの間中周波数及び電圧を故意に変化させ
ることなく、顕著な二重の加熱率(significa
nt dualheating rate)を達成させ
ることを意味する。本発明者等による予期せざる発見に
よれば、この工程は、外皮部材12の円滑な外側面を損
傷させる恐れのある過熱を未然に防止する安全機構を内
蔵する。第7図を参照して、2つの予め硬化された熱硬
化FRP部品を接着するために化学的に反応し得る熱硬
化性接着剤を用いることにより、接着剤に発生する熱が
、接着剤を比較的急速にその硬化温度(Th)の直後に
移行させるに十分であることが認められる。しかしなが
ら、−旦接着剤が硬化すると、印加される電界が均一で
あっても、その内部に発生する熱は低下する傾向にある
。かかる減少は完全には理解されていないが、接着剤の
硬化部分と未硬化部分との間における導電性の差に起因
するものと考えられる。この特定の具体例では、電圧源
46は、34MHzの周波数と約4゜400vの電圧で
30〜40秒の開駆動される。
これによってもたらされる加熱時間は、接着剤の均一硬
化をもたらすに十分であると共に、生産効率の観点から
十分に迅速である。この後、ビストン32を下降せしめ
、接着されたアセンブリをヒータ26から取り出す。
本発明による方法及び装置の一実施例について詳述し図
示されているが、本発明はかかる特定の実施例に限定さ
れることなく、種々の変形態様を取り得ることに留意し
なければならない。例えば、外側の繊維強化プラスチッ
クの第1部品と、中間の金属部品と、内側の繊維強化プ
ラスチックの第2部品とから製造される自動車ドアのよ
うに3つ或はそれ以上の部品から成るアセンブリを製造

〈発明の効果〉 本発明によれば、極めて短時間の間に、FRP部品を補
強材に接着させることが可能であり、しかもその際に該
FRP部品の表面特性を損なうことがない。本発明によ
れば、比較的大きなFRP部品に適用しても均一な加熱
が確保されるため、特に自動車のボンネットやドア等の
車体部品と補強材とを接着させるために好適に適用され
得る。

Claims (1)

  1. 【特許請求の範囲】 (1)硬化した繊維強化プラスチック部品を補強材に接
    着する方法であって、 未硬化の熱硬化性接着剤を、上記硬化した繊維強化プラ
    スチック部品とそれに対する上記補強材とにおける夫々
    の接合面の間に介在せしめることによって、1つのアセ
    ンブリを形成し、該アセンブリを2つの電極間に配置せ
    しめ、次いで該接着剤を硬化させるに十分な時間これら
    電極に高周波信号を印加せしめることを特徴とする接着
    方法。 (2)上記繊維強化プラスチック部品が自動車の外側車
    体パネルである、請求項1記載の接着方法。 (3)上記補強材が一対のフランジ部とこれらフランジ
    部の頂端部を接続するドーム部とを有し、かくして概し
    て断面ハット形をなしており、該フランジ部と上記繊維
    強化プラスチック部品との間に上記接着剤が塗布される
    ことを特徴とする、請求項2記載の接着方法。 (4)上記接着剤がエポキシ樹脂と硬化剤とを含有して
    成る2成分系エポキシ接着剤である、請求項1記載の接
    着方法。 (5)上記補強材もまた、硬化した繊維強化プラスチッ
    ク製品である、請求項3記載の接着方法。 (6)自動車の車体外皮部材を補強材に接着する方法で
    あって、 該外皮部材と該補強材とを、該補強材を一対のフランジ
    部とその頂端部を接続するドーム部とを有して断面ハッ
    ト形となるように形状付けながら、熱硬化性シートモー
    ルディングコンパウンド(SMC)のチャージを圧縮成
    形することによって形成し、 熱硬化性のものであって樹脂と硬化剤とを含有して成る
    2成分系のエポキシ樹脂接着剤を、該補強材の該フラン
    ジ部に塗布し、 該補強材を該外皮部材上に配置してアセンブリを形成し
    、 該アセンブリを誘電ヒータ内の電極間に挿入し、 該電極間に2分間を越えない時間だけ交流電気信号を印
    加して、接着された補強パネル・アセンブリを形成し、 該補強パネル・アセンブリを離型させることを特徴とす
    る接着方法。 (7)上記外皮部材が自動車のボンネツトの形をなして
    いる、請求項6記載の接着方法。(8)上記外皮部材が
    2〜3mmの厚さを有する、請求項6記載の接着方法。 (9)繊維強化プラスチック製品である自動車車体外皮
    部材を、一対のフランジ部とその頂端部を接続するドー
    ム部とを有して断面ハット形をなしている繊維強化プラ
    スチック製品である補強材に接着するために用いられる
    装置であって、該外皮部材をその外側面が下側となるよ
    うに支持し、その上に該補強材を載置せしめ、更に該外
    皮部材の内側面と該補強材の間に化学反応し得る接着剤
    を介在させるよう適合せしめられたアセンブリと、 該アセンブリを2つの電極間において移動させる移動手
    段と、 該外皮部材の外側面の表面品質を損なわずに該接着剤を
    硬化させるに十分な時間だけ、該電極間に高周波信号を
    印加する電圧源手段とを有して成ることを特徴とする接
    着装置。 (10)上記電極が120cm以上の長さを有する、請
    求項9記載の接着装置。 (11)上記外皮部材の外側面を実質的に一定温度に維
    持するための冷却手段を更に有する、請求項9記載の接
    着装置。 (12)上記アセンブリが金属製のネスト部材を有し、
    上記冷却手段が該ネスト部材に冷媒を循環させる手段を
    有して成る、請求項11記載の接着装置。
