Description
The present invention relates to cosmetic materials.
There are a wide variety of design expressions for decorative materials, but among them, for example, there are decorative materials with patterns that imitate woven fabric made of carbon fiber (hereinafter, may be referred to as "carbon fiber woven fabric style"), as shown in Patent Document 1. Such patterns have a unique aesthetic feel and are applied to a variety of decorative materials.
Due to the recent diversification of tastes and the demand for realistic design expression, decorative materials with conventional carbon fiber fabric-like patterns tend to be monotonous, and there are situations in which decorative materials with carbon fiber fabric-like patterns that give a different impression are desired.
The objective of the present invention is to provide a decorative material that can achieve a different appearance than ever before, particularly in the expression of carbon fiber fabric.
The present invention will be described below.
One aspect of the present invention is a decorative material having an uneven pattern formed on its surface, comprising a substrate and a pattern-forming layer having unevenness provided on one surface of the substrate, the pattern-forming layer having a first region that is a region that is long in one direction in a planar view of the decorative material, and a second region that is a region that is long in one direction in a planar view of the decorative material, the one direction of the first region and the one direction of the second region are arranged so that their orientations are different, and the first region and the second region are arranged in multiples, a plurality of convex stripes are arranged on the inside of the first region and the inside of the second region, and at least one of the convex stripes of the first region and the convex stripes of the second region are configured to extend in a curved shape in a planar view of the decorative material.
The present invention makes it possible to create decorative materials with a completely different appearance than ever before, particularly in the expression of carbon fiber fabric.
Each embodiment will be described below with reference to the drawings. The present invention is not limited to these embodiments. Note that in the drawings shown below, the size and proportions of components may be altered or exaggerated for ease of understanding. Also, for ease of viewing, illustrations of parts that are not necessary for explanation and repeated reference symbols may be omitted.
FIG. 1 is an enlarged plan view (top view) of a portion of a decorative material 10 according to one embodiment, viewed from the pattern-forming layer 12 side.
For convenience, arrows (x, y, z) indicating directions, i.e., a coordinate system, are also shown in Fig. 1 and the following figures as necessary. Here, the x and y directions are in-plane directions in the decorative material 10, and the z direction is the thickness direction. Therefore, Fig. 1 is a view (plan view) of the decorative material 10 from the pattern-forming layer 12 side, particularly from the z direction.
As can be seen from FIG. 1, the decorative material 10 of this embodiment is formed to have a pattern resembling carbon fiber fabric as a whole.
FIG. 2 shows an enlarged view of the portion indicated by A in FIG.
Moreover, Fig. 3(a) shows a perspective view in which a part of the decorative material 10 is enlarged and shown in a schematic manner in order to more clearly explain the configuration of the decorative material 10. Fig. 3(b) shows a part of Fig. 3(a) in a plan view in an enlarged manner.
FIG. 4 shows a cross section taken along the line IV-IV in FIG.
As can be seen from FIGS. 1 to 4, the decorative material 10 is configured to have a substrate 11 and a pattern-forming layer 12 provided on one surface of the substrate 11.
Each component is explained in more detail below.
The substrate 11 is a sheet-like member that holds the pattern-forming layer 12 and provides strength to the decorative material 10. The substrate 11 may be in the form of a film, sheet, or plate. Generally, they are called films, sheets, and plates in order of thickness, but in this embodiment, the difference in thickness between these substrates is not essential or important. Therefore, in this specification, the essence of the present invention and the interpretation of the claims will not change even if the terms film, sheet, and plate are appropriately replaced with other terms.
The substrate 11 may be made of any material having the same functions as conventionally known decorative materials, and the material is not particularly limited. For example, the substrate material is usually made of polyolefin resins such as polyethylene, polypropylene, olefin-based thermoplastic elastomers, and ionomers; acrylic resins such as polymethyl methacrylate and polybutyl methacrylate; thermoplastic polyester resins such as polyethylene terephthalate and polybutylene terephthalate; thermoplastic urethane resins, vinyl chloride resins, ABS resins (acrylonitrile-butadiene-styrene copolymers), and styrene resins; thermosetting resins such as melamine resins, unsaturated polyester resins, and two-component curing urethane resins; or ionizing radiation curing resins that are monomers or prepolymers such as radical polymerization acrylates or cationic polymerization epoxys that are cured by ionizing radiation (ultraviolet rays, electron beams, etc.). When the substrate material is resin, it may be colored with a known coloring agent. In addition, paper, nonwoven fabric, metal, wood, etc. can also be used in the form of sheets, boards, three-dimensional objects, etc., by appropriately laminating them with the above-mentioned resin materials.
There are no particular limitations on the thickness of the substrate, but in the case of a sheet-like or film-like substrate, a thickness of, for example, about 20 μm to 1000 μm is used, and in the case of a plate-like substrate, a thickness of, for example, about 1 mm to 20 mm is used.
The pattern-forming layer 12 is provided on one surface of the substrate 11 and is a layer that imparts a pattern to the decorative material, and in this embodiment, is configured to impart a carbon fiber fabric-like pattern to the decorative material 10.
The pattern-forming layer 12 has the following two forms (two-layer laminate and single layer) in relation to the substrate 11. Since which form is adopted is not essential to the present invention, the pattern-forming layer 12 is illustrated in the form of a single layer (below (2)) in Figs. 3, 4, and 6 for the sake of simplicity.
(1) The pattern-forming layer 12 is constructed as a layer separate from the substrate 11, and this is laminated on one side of the substrate 11 to form a two-layer laminate consisting of the substrate 11 and the pattern-forming layer 12.
(2) A single layer structure in which the pattern forming layer 12 and the substrate 11 are combined into one layer.
As can be seen from FIGS. 1 to 4, the pattern forming layer 12 in this embodiment has the following configuration.
The pattern forming layer 12 has a first region 13 that is rectangular in plan view and a second region 14 that is rectangular in plan view, and multiple first regions 13 and multiple second regions 14 are arranged in the xy plane. When reproducing the design and appearance of a normal woven fabric, it is preferable that the first regions 13 and second regions 14 are arranged without gaps, with adjacent regions abutting their sides in the positional relationship shown in Figure 1 and subsequent figures. However, depending on the desired design and appearance, the arrangement may be different from the illustrated form, with at least a partial gap between adjacent regions (a third region where neither the first region 13 nor the second region 14 exists).
The form of forming the outlines of the first region 13 and the second region 14 is not particularly limited, and several forms are possible. For example, as described below, the outlines may be virtual rectangles surrounding the convex line group 13a arranged in the first region 13 and the convex line group 14a arranged in the second region 14. In this embodiment, as shown by dotted lines in Figures 3(a) and 3(b), the first region 13 and the second region 14 are rectangles formed by virtual envelope lines surrounding the convex line group 13a and the convex line group 14a.
In addition, when the first region 13 and the second region 14 have a step with the adjacent region, the step may form a boundary, which forms the contours of the first region 13 and the second region 14. In addition, in order to form the boundary between the first region 13 and the second region 14, convex or concave lines may be provided surrounding these regions, which form the contours of the first region 13 and the second region 14. That is, the envelope portion shown by the dotted line in Figures 3(a) and 3(b) may be a bank-like or groove-like contour region having a predetermined width and height, which may serve as the boundary between adjacent regions. Alternatively, a configuration may be adopted in which a plurality of the above-mentioned boundary forms are combined to form the contour.
3(a) and 3(b), in this embodiment, the first regions 13 are arranged such that the long sides of the rectangle face the y direction and the short sides face the x direction. The first regions 13 adjacent to each other with no gap between them are aligned in the x direction with a half pitch of the long sides in the y direction and a one pitch offset in the x direction.
On the other hand, the second regions 14 are arranged such that the long sides of the rectangle face the x direction and the short sides face the y direction. The second regions 14 adjacent to each other with no gap between them are aligned in the y direction with a half pitch of the long sides in the x direction and a one pitch shift in the y direction.
Then, the second region 14 is arranged so that the short side of the first region 13 overlaps with no gap between them in a part of the long side of the first region 13 where adjacent first regions 13 do not overlap. Similarly, the second region 14 is arranged so that the short side of the first region 13 overlaps with no gap between them in a part of the long side of the second region 14 where adjacent second regions 14 do not overlap.
By arranging the first regions 13 and the second regions 14 as described above, it is possible to simulate a form resembling carbon fiber fabric.
In addition to the above-mentioned rectangular regions, the regions may be rhombic to form a so-called diamond pattern. In this case, the sides of the rectangle or rhombic shape do not have to be straight lines, and may be narrow or have a sinusoidal waveform when viewed from above.
That is, the first region and the second region are each long in one direction, and are arranged such that the one direction of the first region and the one direction of the second region are oriented in different directions. If the first region and the second region are rectangular, the direction of the long side of the rectangular region means the one direction, and if the first region and the second region are rhombic, the direction of the long diagonal of the rectangular region means the one direction.
Furthermore, on the inside of the first region 13 and the second region 14, a group of convex lines 13a and a group of convex lines 14a are formed, each of which is composed of an array of multiple convex lines.
As can be seen from Figures 3(a) and 3(b), a plurality of protruding wires 13b extending linearly in the same direction are arranged inside the first region 13 in this embodiment, and a group of these protruding wires 13a is formed by assembling them. Among them, in this embodiment, a plurality of protruding wires 13b extending in the direction along the long side of the first region 13 are arranged in parallel to each other in the direction along the short side of the first region 13. This makes it possible to simulate a state in which a plurality of carbon fibers are bundled together.
However, this is not limited to this, and the extending direction and arrangement direction of the protruding wires 13b can be set appropriately.
On the other hand, in the present embodiment, a plurality of curved protruding wires 14b are arranged inside the second region 14. Among them, in the present embodiment, a plurality of arc-shaped protruding wires 14b are arranged concentrically with each other. This allows a decorative material to have a carbon fiber fabric-like appearance different from conventional materials while simulating a state in which a plurality of carbon fibers are bundled together.
However, the shape of the curve of the convex streaks 14b is not particularly limited, and the planar shape may be a regular or irregular curve such as an ellipse, a parabola, a hyperbola, an elliptical function curve, a cycloid, a Bessel function curve, etc. This also makes it possible to produce a decorative material with a carbon fiber fabric-like appearance that is different from conventional ones.
In other words, at least one of the first and second regions has multiple convex stripes that extend in a curved shape within that region, which allows for a decorative material with a carbon fiber fabric-like appearance that is different from previous products.
The specific sizes of the height, width and length of the convex filaments included in the convex filament group in the first region and the convex filament group in the second region are not particularly limited, but from the viewpoint of forming a carbon fiber woven pattern in the decorative material, it is preferable that they are fine. From this viewpoint, it is preferable that the convex filaments have the following form.
The width of the protruding stripes (the size in the direction perpendicular to the extending direction of the protruding stripes) is preferably 10 μm or more and 150 μm or less at the widest part of the protruding stripes.
The height (size in the z direction) of the protruding stripes is preferably 5 μm or more and 80 μm or less at the highest part of the protruding stripes.
The length of the protruding stripes (the size of the protruding stripes in the extending direction) is determined by the size of the region.
In this embodiment, the multiple protruding lines in each region extend in the same direction within the region, but they do not necessarily have to be strictly parallel. They also do not necessarily have to be aligned in the same direction. However, from the viewpoint of having a carbon fiber woven texture, it is preferable that the multiple protruding lines in each region extend in roughly the same direction within the region.
The gap between adjacent convex filaments is not particularly limited, but is preferably very small from the viewpoint of forming a carbon fiber fabric-like pattern in the decorative material. From this viewpoint, when expressing a denser carbon fiber fabric-like pattern, an arrangement in which there is no gap (zero gap) between adjacent convex filaments is possible, and when expressing a more sparse carbon fiber fabric-like pattern, gaps can be provided between the convex filaments. The gap is preferably slightly smaller than the width of the convex filaments, and may be 20 μm or more and 140 μm or less.
The cross-sectional shape of the cross section perpendicular to the extending direction of the convex wires 13b and 14b is not particularly limited and can be set appropriately. In this embodiment, as shown in FIG. 4, the convex wires have a rectangular cross section, but the cross-sectional shape is not limited to this and may be a standard shape such as a semicircle, semi-ellipse, triangle, pentagon, hexagon, or a combination of these shapes.
FIG. 5 is a diagram for explaining a decorative material 110 according to another embodiment, and is a diagram viewed from the same perspective as FIG. 3(b).
In this embodiment, the first region 113 of the pattern forming layer 112 also has convex lines 113b formed with convex lines 14b extending in a curved shape similar to the second region 14. That is, in this embodiment, both the first region 113 and the second region 14 are decorative materials made of convex lines having convex lines extending in a curved shape.
Here, the shape of the protruding wires, such as the extension form, arrangement mode, thickness, height, etc. of the protruding wires, may be the same as or different from that of the first region 113 and the second region 14.
This type of decorative material can be used to create a carbon fiber fabric-like decorative material with a different appearance than ever before.
Figure 6 shows a diagram illustrating yet another form of cosmetic material 210. Figure 6 is a view from the same perspective as Figure 3(a), and is an enlarged perspective view of a portion of cosmetic material 210.
As can be seen from this figure, in the decorative material 210 of this embodiment, the second region 214 of the pattern forming layer 212 is formed to protrude higher than the first region 13. In this way, a difference in height may be created between the first region and the second region to form a step. The maximum difference in height between the first region 13 and the second region 214 may be, for example, about 5 μm or more and 100 μm or less. This makes it possible to create a decorative material with an even more different appearance. Even in this case, a group of convex lines is formed in which multiple convex lines extending in a curved shape are arranged in at least one region when viewed in a plane.
In particular, in this embodiment, the second region 214 is configured so that it becomes higher from one side of the long side of the rectangle in plan view to the other side. As a result, while it has a carbon fiber fabric-like texture, there are some discontinuous areas with steps formed in them, making it a decorative material with an appearance that is different from previous ones.
Next, an example of a method for manufacturing a cosmetic material will be described using the cosmetic material 10 as an example. However, the method for manufacturing a cosmetic material is not limited to this.
The manufacturing method described below includes a step of producing a grayscale image, a step of producing a copy image, a step of producing a plate, and a step of forming a pattern-forming layer.
In the process of creating a grayscale image, the uneven pattern in plan view (a carbon fiber woven uneven pattern) to be expressed on the pattern forming layer 12 is created as a grayscale image consisting of large and small optical densities. For example, in this embodiment, the graphic design drawing software "Illustrator" made by Adobe Systems Incorporated was used to create grayscale image data (areas, unevenness, and a composite image of both) in TIFF format with 8-bit image grayscale (256 grayscales) and a resolution of 2540 dpi.
In the process of creating a plate image, the obtained grayscale image is converted into a conversion program from optical density to unevenness, i.e., the plate depth of the embossed plate, and the plate depth of the convex stripe pattern as a binary image is generated and positioned on a two-dimensional virtual plane, the XY plane, corresponding to the gradation image of the pattern, to obtain the plate image as digital data.
In this case, the minimum value of optical density (e.g., 0) is made to correspond to the minimum value of the unevenness data (e.g., 0 μm), and the maximum value of optical density (e.g., 255) is made to correspond to the minimum value of the plate depth data (e.g., 250 μm), thereby converting the grayscale image data consisting of the distribution of optical density P(X,Y) at each coordinate (X,Y) on a two-dimensional plane into embossed plate depth data H(X,Y) consisting of the distribution of plate depth D(X,Y) at the same coordinates.
Here, a planar image of the pattern forming layer as shown in Figures 1 and 2 is generated as a binary image according to the conditions for generating the convex lines. The optical density P(X,Y) of this planar image is converted into plate depth data H(X,Y) according to the above-mentioned correspondence relationship, and the data is stored in a storage device. In this way, a plate image is obtained.
In the plate preparation process, an embossing plate (a molding die for decorative materials) is prepared based on a copy image, the plate having a surface with the same planar shape as the uneven pattern shown in Figs. 1 and 2 and an inverse uneven shape.
Here, what is meant by the meaning of the unevenness pattern of the surface height distribution D(X,Y) of the decorative material 10 and the surface unevenness pattern of the embossed plate with the plate depth distribution H(X,Y) being "the same shape in a plan view but inversely uneven" is that the following relationship holds when the unevenness shape on the embossed plate surface is faithfully transferred to the surface of the decorative material.
D(X, Y)=-H(X, Y)
Specifically, the manufacturing process of the embossed pattern comprises the following steps (1) to (4).
(1) Metal Roll Preparation Step A metal roll 20 for embossing was prepared as shown in Fig. 7. The metal roll 20 is a hollow iron cylinder having a rotary drive shaft 21 at both axial ends, the surface of which is plated with a copper layer. The surface of the metal roll 20 was roughened by grinding with a grindstone to prevent a decrease in engraving efficiency due to specular reflection of the engraving laser light.
(2) Laser Beam Engraving Step As shown in Fig. 7, the surface of the metal roll 20 prepared in step (1) is engraved using a laser beam direct engraving machine based on the plate depth data created in the plate image creation step. This results in the formation of an inverted uneven shape (where the parts that correspond to the convex stripes on the decorative material are concave stripes on the embossed plate surface) that is the same shape in plan view as the uneven pattern on the decorative material surface as shown in Fig. 1.
Therefore, the shape that the concave-convex pattern in the embossing plate should have is an inverted form of the concave-convex relationship of the concave-convex pattern formed by the convex lines in the decorative material described above, and can be considered in the same way.
The metal roll 20 is driven by an electric motor via its rotary drive shaft 21, and rotates around the rotary drive shaft 21 as a central axis. The surface of the metal roll 20 is scanned with a fiber laser beam P emitted from a laser head 22, which has an oscillation wavelength of 1024 nm, a laser spot diameter of 10 μm, and an output of 360 W. In this case, the laser beam is switched ON-OFF (switching between irradiation and non-irradiation) according to the density value of the uneven pattern image data created as described above, and a recess having a depth of 10 μm is formed at the irradiation position by evaporating the metal by one laser beam irradiation. In this example, the scanning of the metal roll surface with the laser beam is repeated, for example, 25 times. In addition, in order to prevent the evaporated metal from becoming powder and remaining or adhering to the surface of the metal roll 20, the laser beam irradiation is performed in a state where the engraving liquid T is sprayed from the engraving liquid discharge port 23 onto the laser beam irradiation area on the surface of the metal roll 20.
In this case, for example, at the position coordinates of the image density corresponding to a plate depth of 50 μm on the uneven pattern image data, the laser light is irradiated (ON) only for the first five of a total of 25 scans, and the laser light is not irradiated (OFF) for the remaining 25 scans to obtain the desired depth.
The laser light scanning was completed to form a desired uneven shape on the surface of the metal roll 20 .
(3) Electrolytic Polishing Step After the engraving liquid was washed away, electrolytic polishing was carried out to remove metal residue adhering to the surface of the metal roll 20.
(4) Chromium Plating Step After step (3), a chromium layer having a thickness of 10 μm was formed on the surface of the metal roll by plating.
By the above steps, a plate (a mold for decorative materials, in this embodiment an embossed plate) can be obtained that has a surface with an inverted uneven shape of the uneven pattern formed on the surface of the pattern-forming layer 12.
Next, in the step of forming a pattern-forming layer, the prepared plate (embossing plate) is used to emboss the substrate 11 to obtain the decorative material 10. The embossing may be performed by any suitable known method, and is not particularly limited. Representative methods of embossing include, for example, the following.
A resin sheet made of a thermoplastic resin such as a polyolefin resin is used as the substrate. The substrate is heated and softened, and an embossing plate is pressed onto the surface of the substrate to form the uneven pattern of the embossing plate on the surface of the resin sheet. The resin sheet is then cooled and solidified to fix the uneven pattern on the resin sheet. The resin sheet with the uneven pattern formed thereon is then released from the embossing plate.
Here, various embossing methods will be further explained. For example, there are the following methods (A) to (E).
(A) A resin sheet serving as a substrate is heated and softened, and an embossing plate is pressed against the resin sheet to perform embossing.
(B) The resin sheet (substrate) that serves as the surface sheet and the resin sheet (second substrate) that serves as the base sheet are thermally fused together by the heat and pressure applied when the embossing plate is pressed, thereby performing embossing by a doubling embossing method that simultaneously performs embossing and lamination.
(C) A resin sheet (substrate) to be used as a surface sheet is melt-extruded from a T-die and brought into contact with a cylindrical embossing plate also serving as a cooling roller, and embossed simultaneously with the formation of the surface sheet. At this time, a resin sheet (second substrate) to be used as a base sheet inserted on the back side of the surface sheet is heat-sealed to perform doubling embossing simultaneously with the formation of the film.
(D) As disclosed in JP-A-57-87318 and JP-A-7-32476, an uncured liquid material of an ionizing radiation curable resin is applied to the surface of a cylindrical embossing plate. A base sheet made of a resin sheet or the like is then placed on top of the coating, and the uncured liquid material is cured by irradiating with ionizing radiation to form a cured product. At this time, the cured product is adhered to the base sheet, and then released from the embossing plate to form a substrate made of the base sheet and the cured product on the base sheet, thereby embossing the substrate.
(E) Impregnated paper, such as titanium paper, impregnated with uncured thermosetting resin such as melamine resin, is placed on a backing material such as core paper or wood plywood, and the layers are heat-pressed to laminate and integrate them to produce a thermosetting resin decorative material. At this time, an embossing plate is inserted into the surface side of the impregnated paper, and the surface is embossed at the same time as the thermosetting resin is impregnated and cured to form the decorative material.
