Description
The present invention relates to a controller, a system, a method and a program.
Conventionally, methods have been known for improving product quality assurance and process management, in which data from each manufacturing process is statistically calculated to evaluate the target state, such as statistical quality control and statistical process control (hereafter referred to as "statistical control methods"). Statistical control methods detect quality or process abnormalities based on the results of this evaluation.
In statistical control methods, a control chart is created using statistical methods based on data from each manufacturing process. In a control chart, for example, control limit lines (standard deviation) are drawn up and down, and statistical values (e.g., average, maximum, minimum, etc.) of quality characteristics (e.g., product thickness, length, or weight) for each group are plotted between the control limit lines, which serve as thresholds. In addition, in a control chart, for example, a center line indicating the total average value is drawn, and quality statistics for each group are plotted on both sides of the center line. If the statistical values exceed the control boundary line or continue in only one direction relative to the center line, the quality of the controlled object is judged to be abnormal.
For example, the following
In statistical control methods like the one above, thresholds are maintained based on data collected in the past, so if the quality characteristics of the target change midway through, the thresholds are maintained based on the target's data before the change. For this reason, statistical control methods like the one above have the problem of falsely detecting an abnormality even when there is no problem with the quality of the target.
The present invention aims to provide a controller, system, method, and program that can detect abnormalities in the above-mentioned statistical management method, even if the quality characteristics of the target change, without being affected by the numerical values before the change.
A controller according to one aspect of the present disclosure includes an acquisition unit that sequentially acquires time-series numerical values generated from an output signal of a sensor that monitors the state of an object, a detection unit that sequentially detects abnormalities in the object based on a calculation result obtained by inputting the numerical values newly acquired by the acquisition unit into an evaluation function, an update unit that sequentially updates the evaluation function based on the numerical values newly acquired by the acquisition unit, and a determination unit that determines the validity of the evaluation function based on the calculation result of the evaluation function, and the update unit initializes the evaluation function when the determination unit determines that the evaluation function is invalid.
According to this aspect, the validity of the evaluation function that is successively updated can be judged, and if it is judged that the evaluation function is not valid, it can be initialized. Therefore, even if the quality characteristics of the object change, the state of the object can be evaluated and anomalies can be detected without being affected by the numerical values before the change.
In the above aspect, the evaluation function may be a function that standardizes the numerical values.
According to this aspect, it is possible to detect abnormalities in a target without changing the thresholds for detecting abnormalities such as the control value or the median value for each time series value.
In the above aspect, the detection unit may not use the evaluation function until the time series values acquired by the acquisition unit exceed a stable number set to stabilize the evaluation of the evaluation function from the start of acquisition.
According to this aspect, in the statistical management method, the evaluation function is used only when the number at which the evaluation of the evaluation function becomes stable is exceeded, so the state of the target can be evaluated with high accuracy.
In the above aspect, the determination unit may determine that the evaluation function is invalid when the detection unit has obtained a set number of consecutive calculation results in which the target is detected as abnormal, and the update unit may initialize the evaluation function based on the determination of the determination unit, and then re-update the initialized evaluation function based on the respective numerical values obtained in the calculation results in which the target is detected as abnormal a set number of consecutive times.
In statistical management methods, the evaluation function immediately after initialization may be unstable due to an insufficient number of time series values to be input. According to this aspect, the evaluation of the evaluation function can be stabilized by re-updating it with the respective values that have been obtained from calculation results that have been detected as abnormal, i.e., the time series values after the quality characteristics have changed.
In the above aspect, the device may further include a first output unit that references a storage unit that stores a plurality of judgment methods in the judgment unit and outputs each of the plurality of judgment methods selectable by the user, and a first reception unit that receives a selection of the output judgment method from the user, and the judgment unit may judge the validity of the evaluation function updated by the selected judgment method.
According to this aspect, the validity of the evaluation function can be judged using a judgment method that reflects the user's intention, rather than relying on a single judgment method.
In the above aspect, a second output unit outputs an execution timing for initialization in the evaluation function in a manner selectable by the user, a second reception unit receives the output selection of the execution timing from the user, and the update unit may initialize the evaluation function based on the selected execution timing.
According to this aspect, the evaluation function can be initialized at an execution timing that reflects the user's intention.
A method according to another aspect of the present disclosure has a controller sequentially acquire time series numerical values generated from an output signal of a sensor that monitors the state of an object, sequentially detect abnormalities in the object based on a calculation result obtained by inputting the numerical values newly acquired by the acquisition unit into an evaluation function, sequentially update the evaluation function based on the numerical values newly acquired by the acquisition unit, determine the validity of the updated evaluation function based on the calculation result of the evaluation function, and initialize the evaluation function when the determination unit determines that the evaluation function is invalid.
A program according to another aspect of the present disclosure causes a controller to sequentially acquire time-series numerical values generated from an output signal of a sensor that monitors the state of an object, sequentially detect abnormalities in the object based on a calculation result obtained by inputting the numerical values newly acquired by the acquisition unit into an evaluation function, sequentially update the evaluation function based on the time-series numerical values, determine the validity of the updated evaluation function based on the calculation result of the evaluation function, and initialize the evaluation function if it is determined that the evaluation function is invalid.
The present invention aims to provide a controller, system, method, and program that can detect anomalies in the above-mentioned statistical management method, even if the quality characteristics of the target change, without being affected by the numerical values before the change.

Figure 1 is a diagram showing an overview of a
As shown in FIG. 1, the
The
The
The
The
Figure 2 is a diagram showing the functional blocks of the
The
The
The "evaluation function" is a function that evaluates the state of the
The
Here, an example of an anomaly detection process in the
In this example, the upper control limit (UCL) in the control chart is set to "+3" and the lower control limit (LCL) is set to "-3." Also, the central control value (CL) in the control chart is set to "0."
3A, when the 100th value, X100 , is plotted as an outlier, NL100 is also plotted as an out of control value (OOC: Out of Control) that exceeds the upper limit control value. In this way, the abnormality of X(n) can be evaluated by the size of NL.
When the run length is equal to or greater than a set upper limit (7 in this example), an
The
For example, when the evaluation function uses statistics such as the average value or standard deviation, the value may become 0 or an extremely large value until a certain number of numerical values in the time series can be acquired. With the above configuration, the
The
Conventionally, when detecting an anomaly in the
Now, referring to FIG. 3(b), an example of the abnormality detection process in the
As shown in Fig. 3(b), in NL n , a run is generated starting from NL 1000 corresponding to X 1000 , which is the point where a change occurs in the time series numerical values (hereinafter also referred to as a "change point"), that is, the point where the quality characteristic of the object 100 changes. This run is a series of consecutive points plotted on a control chart, and is a series of points only on one side, such as above or below the control center value (CL). Also, in the control chart, if the length of the run exceeds a predetermined number (for example, "7" or "8"), it can be determined that the quality of the object is abnormal.

The

[Modification]
Although the present invention has been described based on the above embodiment, the following cases are also included in the present invention.
(1) In the above embodiment, one variable ( Xn ) is used as a time-series value, that is, an example is described in which the quality state of one object is evaluated, but this is not limiting. For example, the evaluation function may use two variables ( X1n and X2n in this example).
With reference to Figure 7, an example of a specific process for sequentially updating and initializing an evaluation function with two variables executed by the
As shown in FIG. 7, the
Next, the
If the signs of the current standardized value (NL1 n ) and the previous standardized value (NL1 n-1 ) are the same (Yes in S52), the
If the signs of the current standardized value (NL2 n ) and the previous standardized value (NL2 n-1 ) are the same (Yes in S55), the
If the maximum value (Max(SPC1, SPC2)) of the incremented numbers of runs is equal to or greater than the set upper limit (SPC max ) (Yes in S58), the
If the maximum value (Max(SPC1, SPC2)) of the incremented numbers of each run is smaller than the set upper limit value (SPC max ) (No in S58), and if "n" is smaller than 7 (Yes in S60), the process transitions to step S59.
In step 60, the squared value of the Mahalanobis distance ( MDn ), which will be described later, can in principle be calculated from n ≥ 4. However, when the value of n is small, MDn is unstable, so in this example, the decision branch is made so that calculation starts from n = 7.
Here, we will add some supplementary information to the above statement that "in principle, it can be calculated from n≧4." When n is "1," there is no data from the previous period, so MD n cannot be calculated. When n is "2," the data from the previous period is one sample, so the correlation cannot be calculated, and MD n cannot be calculated. When n is 3, the data from the previous period is two samples, so the correlation coefficient is 1, so the inverse matrix (formula (5)) cannot be calculated, and MD n cannot be calculated. In this way, MD n cannot be calculated up to n<4.
If the maximum value (Max(SPC1, SPC2)) among the incremented numbers of runs is smaller than the set upper limit (SPC max ) (No in S58), and if "n" is 7 or more (No in S60), the squared value of the Mahalanobis distance (MD n ) is calculated (S61) as shown in formulas (4) to (7). Note that in formula (6), Cov 0 =0.
If the square of the Mahalanobis distance (MD(n)) is smaller than the set management value ( MDmax ), the
If the square of the Mahalanobis distance ( MDn ) is equal to or greater than the set management value ( MDmax ), the
According to the above method, when the squared Mahalanobis distance ( MDn ) is equal to or greater than the control value ( MDmax ), i.e., when MDn is an outlier, the values (mean, standard deviation, covariance) calculated from the corresponding time series numerical values can be excluded from the statistics that have been successively updated up to now.
The
An example of an anomaly detection process in the
7(a), for example, when X1 100 and X2 100 , which are the 100th time series values, are plotted as outliers, MD 100 is also plotted as out of control (OOC) that exceeds the upper control limit. In this way, the abnormality of X1 n and X2 n can be evaluated by the magnitude of MD n .
7B, for example, a run occurs starting from MD 57 corresponding to X1 57 and X2 57 , which are change points of the time series values, i.e., points where the quality characteristics of the
As shown in Figure 8(a), if the time series values of X1 and X2 are evaluated individually to detect abnormalities, they may be evaluated as normal because they are within the range of the control limit line. However, even in such cases, the Mahalanobis distance between these two variables plots an out-of-control value (MD 137 ) that exceeds the upper control limit. In this way, it can be seen that an abnormality that cannot be detected by an evaluation function of one variable can be detected by an evaluation function of two variables.
Figure 8(b) is a scatter plot of the two values in the time series of Figure 8(a). As shown in Figure 8(b), it can be seen that the two values in the time series, that is, the MD 137 value, which indicates how far away they are from the center when considering the correlation between two variables, is abnormally high and out of the distribution.
(2) In the above embodiment, an example was described in which the time series values were standardized by dividing by n (the number of data items) as shown in formulas (2) and (3), but this is not limiting. Other examples of standardizing the time series values include (a) setting an upper limit on n, (b) using a constant value for n, and (c) preparing a small value such as 0.1 as a parameter and multiplying by this value instead of dividing by n.
