The thickness of the support film is not particularly limited, and is, for example, 20 μm to 300 μm, and preferably 50 μm to 200 μm. However, the thickness is the thickness of the support film before the film raw material B is wet-treated (film raw material B). If the thickness is less than 20 μm, it may be difficult to form a hydrophilic polymer layer. If the thickness exceeds 300 μm, for example, in the wet treatment, it may take a long time for the support film to absorb water, and an excessive load may be required to stretch the support film.

[本発明の利点]
本発明では、塗工ロールを用いてフィルム原反Bの一方面に洗浄液を塗布する。
湿式処理後のフィルム原反の一方面(表面)に異物が付着していても、塗工ロールによってフィルム原反の一方面(表面)に塗布した洗浄液によって、その異物を除去できる。
特に、リバース方式の塗工ロールは、フィルム原反に付着している異物をかき取るようにしてある程度除去した後に、洗浄液を塗布できる。かかるリバース方式の塗工ロールを用いれば、フィルム原反の表面の異物を効果的に除去できる。

[実施例]
<製造装置>
図6乃至図9に示すように、湿式処理装置、洗浄装置及び乾燥装置をこの順で有する製造装置(ただし、フィルム積層ゾーンを有さない製造装置)を用いた。
<湿式処理装置>
製造装置の湿式処理装置は、膨潤処理槽と、染色処理槽と、架橋処理槽と、延伸処理槽と、をこの順で有する。膨潤処理槽の膨潤液として、30℃の純水を用いた。染色処理槽の染色液として、1重量%のヨウ素及び7重量%のヨウ化カリウムを含む30℃の水溶液を用いた。架橋処理槽の架橋液として、3重量%のヨウ化カリウム及び4.5重量%のホウ酸を含む40℃の水溶液を用いた。延伸処理槽の延伸液として、5重量%のヨウ化カリウム及び4重量%のホウ酸を含む60℃の水溶液を用いた。
[Example]
<Manufacturing Equipment>

<Wet treatment device>
The wet treatment device of the manufacturing apparatus had a swelling treatment tank, a dyeing treatment tank, a crosslinking treatment tank, and a stretching treatment tank in this order. Pure water at 30°C was used as the swelling liquid in the swelling treatment tank. An aqueous solution at 30°C containing 1 wt% iodine and 7 wt% potassium iodide was used as the dyeing liquid in the dyeing treatment tank. An aqueous solution at 40°C containing 3 wt% potassium iodide and 4.5 wt% boric acid was used as the crosslinking liquid in the crosslinking treatment tank. An aqueous solution at 60°C containing 5 wt% potassium iodide and 4 wt% boric acid was used as the stretching liquid in the stretching treatment tank.
<洗浄装置>
洗浄装置は、洗浄処理槽と、第1塗工ロール及び第2塗工ロールと、第1乃至第7液除去部と、を有する。
洗浄処理槽の洗浄液として、3.9重量%のヨウ化カリウムを含む27℃の水溶液を用いた。
第1塗工ロールによって塗布する洗浄液として、3.9重量%のヨウ化カリウム水溶液を用い、第2塗工ロールによって塗布する洗浄液として、純水を用いた。なお、第1塗工ロールと洗浄処理槽の洗浄液は、貯留タンクから送られてくる同じ洗浄液である。
第1塗工ロール及び第2塗工ロールは、それぞれ次のグラビアロールを用いた。
グラビアロール:酸化クロム溶射によって形成された酸化クロム製の外周面を有するグラビアロールの前記外周面に、レーザー彫刻によって、凹部(セル)を線数1000線/インチで均等に形成した。セルの平面視形状は、略ハニカム状であり、角度は60度とした。グラビアロールの直径(外周面の直径)は、100mm、外周面の軸芯方向の長さは、1800mmであった。
第1乃至第7液除去部は、エアーを用いた。エアーは、スリット幅1mmのスリット型吐出口から吹き付ける方式で、第1乃至第7液除去部のそれぞれのエアーの風速は、30m/秒とした。第1液除去部のエアーの向きは、それぞれピンチロールの外周面の接線に対して直交する方向とし、第2乃至第7液除去部のエアーの向きは、それぞれフィルム原反の表面に対して鋭角となる方向とした。
<Cleaning Equipment>
The cleaning device includes a cleaning treatment tank, a first coating roll, a second coating roll, and first to seventh liquid removal units.
As a cleaning liquid for the cleaning treatment tank, an aqueous solution containing 3.9% by weight of potassium iodide at 27° C. was used.
The cleaning liquid applied by the first coating roll was a 3.9 wt % aqueous potassium iodide solution, and the cleaning liquid applied by the second coating roll was pure water. The cleaning liquid applied by the first coating roll and the cleaning tank was the same cleaning liquid delivered from a storage tank.
The following gravure rolls were used as the first coating roll and the second coating roll.
Gravure roll: A gravure roll having an outer circumferential surface made of chromium oxide formed by chromium oxide thermal spraying had recesses (cells) uniformly formed at 1000 lines/inch by laser engraving on the outer circumferential surface. The planar shape of the cells was approximately honeycomb, with an angle of 60 degrees. The diameter of the gravure roll (diameter of the outer circumferential surface) was 100 mm, and the length of the outer circumferential surface in the axial direction was 1800 mm.
Air was used in the first to seventh liquid removal sections. The air was blown from a slit-type outlet with a slit width of 1 mm, and the air speed in each of the first to seventh liquid removal sections was 30 m/sec. The direction of the air in the first liquid removal section was perpendicular to the tangent to the outer circumferential surface of the pinch roll, and the direction of the air in the second to seventh liquid removal sections was at an acute angle to the surface of the original film.
<乾燥装置>
乾燥装置は、筺体内に温風を出し、筺体内の雰囲気温度を約60℃に設定したものを用いた。乾燥装置は、筺体内に配置された複数のガイドロールによってフィルム原反が搬送されている間に、フィルム原反を乾燥するものである。

<フィルム原反>
支持フィルムとして、吸水率0.6%、Tg80℃、弾性率2.5GPaの非晶質ポリエチレンテレフタレートフィルム(三菱ケミカル(株)製、商品名「ノバクリア」)を準備した。このフィルムは、幅1600mm、長さ1000mの長尺帯状であり、フィルムの厚みは、100μmであった。
この支持フィルムの一方面に、コロナ処理(処理条件:55W・min/m2)を施し、このコロナ処理面に、PVA水溶液を60℃で塗布し乾燥することにより、厚み10μmのPVA系樹脂層を形成した。なお、前記PVA水溶液は、90重量部のポリビニルアルコール(重合度4200、ケン化度99.2モル%)及び10重量部のアセトアセチル変性PVA(重合度1200、アセトアセチル変性度4.6%、ケン化度99.0モル%以上、日本合成化学工業(株)製、商品名「ゴーセファイマーZ200」)を含む水溶液である。得られた積層体(PVA系樹脂層と支持フィルムの積層体)を、20℃のオーブン内で周速の異なるロール間で縦方向(長手方向)に1.8倍に自由端一軸延伸した(空中補助延伸)。そして、空中補助延伸した積層体を、フィルム原反として用いた。
<Film roll>
As a support film, an amorphous polyethylene terephthalate film (manufactured by Mitsubishi Chemical Corporation, product name "Novaclear") having a water absorption rate of 0.6%, a Tg of 80°C, and an elastic modulus of 2.5 GPa was prepared. This film was a long strip having a width of 1600 mm and a length of 1000 m, and the thickness of the film was 100 μm.
One side of the support film was subjected to corona treatment (treatment conditions: 55 W·min/m 2 ), and a PVA aqueous solution was applied to the corona-treated surface at 60° C. and dried to form a PVA-based resin layer with a thickness of 10 μm. The PVA aqueous solution was an aqueous solution containing 90 parts by weight of polyvinyl alcohol (polymerization degree 4200, saponification degree 99.2 mol%) and 10 parts by weight of acetoacetyl-modified PVA (polymerization degree 1200, acetoacetyl-modification degree 4.6%, saponification degree 99.0 mol% or more, manufactured by Nippon Synthetic Chemical Industry Co., Ltd., product name "GOHSEFYMER Z200"). The obtained laminate (a laminate of a PVA-based resin layer and a support film) was uniaxially stretched at free ends to 1.8 times in the longitudinal direction (longitudinal direction) between rolls with different peripheral speeds in an oven at 20° C. (air-assisted stretching). The laminate that had been air-assisted stretched was then used as a film roll.
<偏光子の製造>
上記フィルム原反を製造装置にセットし、フィルム原反を湿式処理した後、洗浄し、乾燥することによって、図1及び図2に示すような長尺帯状の偏光子を作製した。
具体的には、フィルム原反を、膨潤処理槽の膨潤液に約30秒間浸漬し、染色処理槽の染色液に約60秒間浸漬し、架橋処理槽の架橋液に約30秒間浸漬し、延伸処理槽で延伸して湿式処理した。フィルム原反の最大延伸倍率は、6.0倍とした。
引き続いて、湿式処理後のフィルム原反を、洗浄処理槽の洗浄液に浸漬した後、洗浄処理槽から引き出し、フィルム原反の一方面(PVA系樹脂層の一方面)に第1塗工ロールを用いて洗浄液(3.9重量%のヨウ化カリウム水溶液)を塗布した。この第1塗工ロールによって、前記フィルム原反の一方面に厚み約0.4μmの洗浄液膜が形成される。さらに、フィルム原反の反対面(支持フィルムの反対面)に第2塗工ロールを用いて洗浄液(純水)を塗布した。この第2塗工ロールによって、前記フィルム原反の反対面に厚み約約0.4μmの洗浄液膜が形成される。製造中、各液除去部を稼働させてエアーを送風し、洗浄処理槽のピンチロール及びフィルム原反の表面の液切りを行った。
洗浄後のフィルム原反を乾燥装置に導入して乾燥することにより、長尺帯状の偏光子(支持フィルムと染色されたPVA系樹脂層の積層体)を連続的に作製した。
<Production of Polarizer>

A cleaning solution film having a thickness of about 0.4 μm was formed on one side of the film roll by this first coating roll. Furthermore, a cleaning solution (pure water) was applied to the other side of the film roll (the other side of the support film) using a second coating roll. A cleaning solution film having a thickness of about 0.4 μm was formed on the other side of the film roll by this second coating roll. During production, each liquid removal unit was operated to blow air, and liquid was removed from the pinch roll of the cleaning tank and the surface of the film roll.
The washed raw film was introduced into a drying device and dried, thereby continuously producing a long strip-shaped polarizer (a laminate of a support film and a dyed PVA-based resin layer).
[比較例]
実施例で使用した製造装置の第1塗工ロール及び第2塗工ロールに代えて、液切り部材を用いたこと以外は、実施例と同様にして長尺帯状の偏光子を作製した。
具体的には、液切り部材は、先端部が尖ったステンレス製の板状体(幅1800mm)からなる。洗浄処理槽と乾燥装置の間のフィルム原反の搬送経路において、フィルム原反の一方面に前記液切り部材の先端部を押し当て、さらに、その下流側でフィルム原反の反対面に前記液切り部材の先端部を押し当てた。
塗工ロールに代えて液切り部材を押し当てた状態で、製造装置を稼働することによって、長尺帯状の偏光子を連続的に作製した。
[Comparative Example]
A long strip-shaped polarizer was produced in the same manner as in the Examples, except that a liquid draining member was used instead of the first coating roll and the second coating roll of the production apparatus used in the Examples.
Specifically, the draining member was a stainless steel plate (width 1800 mm) with a pointed tip. In the transport path of the film web between the cleaning tank and the drying device, the tip of the draining member was pressed against one side of the film web, and further, the tip of the draining member was pressed against the opposite side of the film web downstream.
The manufacturing apparatus was operated in a state where a liquid-sucking member was pressed against the film instead of the coating roll, thereby continuously manufacturing long strip-shaped polarizers.
[偏光子の欠陥の有無]
実施例及び比較例で得られた偏光子に、それぞれアクリル樹脂系保護フィルムを紫外線硬化型接着剤を用いて貼り合わすことにより、図4に示すような積層偏光フィルムを作製した。
その積層偏光フィルムの面内に欠陥があるかどうかを確認した。
具体的には、照明とカメラを備える撮像機器を用い、照明とカメラの間に、積層偏光フィルム及び別の検査用偏光フィルムを配置して透過検査を行った。
前記透過検査で得られたカメラの撮像画像から、欠陥の個数を計測した。

the first coating roll is disposed so that its outer circumferential surface contacts one side of the transported original film roll, and the second coating roll is disposed so that its outer circumferential surface contacts the opposite side of the transported original film roll;
The first coating roll can form a cleaning liquid film having a thickness of 0.3 μm to 15 μm on one side of the original film, and the second coating roll can form a cleaning liquid film having a thickness of 0.3 μm to 15 μm on the opposite side of the original film,
The drying device has a housing in which a plurality of guide rolls are arranged.
