Description

The present invention relates to an ultrasonic bonding method and an ultrasonic bonding structure.

Conventionally, there has been an ultrasonic bonding method for ultrasonically bonding a joint between one member and another member (see, for example, Patent Document 1 below). In the ultrasonic bonding method, a protrusion called an energy director (hereinafter referred to as "ED") is provided on the surface of one member that will be the joint, and the joint between the one member and the other member is butted together via this ED, and ultrasonic vibrations are applied to this joint. As a result, the ultrasonic vibrations are applied intensively to the ED, so that the ED, which has heated up to its melting temperature in a short time, can be welded to the surface that will be the joint of the other member.

Incidentally, among the resin products that are joined using the ultrasonic joining method described above are automobile parts such as lamp bodies. Automobile parts are used in environments where high G (gravitational acceleration) is present, so stress is repeatedly applied to the joints from all directions.

On the other hand, the stress applied to the joint is not uniform, but is almost always concentrated at the end of the ED. For this reason, if the joint is designed assuming that stress is applied uniformly to the ED, the stress applied to the joint may be estimated lower than it actually is. As a result, if the joint's retention performance is insufficient, there is a high possibility that malfunctions will occur in the joint during use.

The present invention was proposed in light of the above-mentioned conventional circumstances, and aims to provide an ultrasonic bonding method and ultrasonic bonding structure with excellent retention performance.

The second step surface 13a is provided so as to surround the periphery of the first step surface 12a.

As shown in Figures 2(A) and (B), the other member 20 has a step recess 21 on the surface 20a that forms the joint 30 (hereinafter referred to as the "other joint surface"), where the surface 21a that faces the first step protrusion 12 (hereinafter referred to as the "bottom surface") is recessed.

The step recess 21 has a rectangular bottom surface 21a in plan view, and the other joining surface 20a side is recessed to correspond to the first step protrusion 12.

When ultrasonically bonding the joint 30 between one member 10 and the other member 20, one joining surface 10a of the one member 10 and the other joining surface 20a of the other member 20 are placed facing each other, as shown in Figures 3(A) and (B).

From this state, as shown in Figures 4(A) and (B), the joint 30 between one member 10 and the other member 20 is butted together via a pair of EDs 11.

At this time, the first step protrusion 12 is engaged with the step recess 21a. The second step surface 13a is in contact with the other joining surface 20a. Furthermore, the pair of EDs 11 are in contact with the bottom surface 21a of the step recess 21.

From this state, the horn H of the ultrasonic welding machine is pressed against the surface of one of the members 10 opposite the one of the joining surfaces 10a, while ultrasonic vibrations are applied to the joining portion 30 via the horn H. This causes the ultrasonic vibrations to be concentrated on the pair of EDs 11, so that the pair of EDs 11, which have heated up to their melting temperature in a short time, can be welded to the other joining surface 20a of the other member 20 along their entire circumference.

In the ultrasonic bonding method of this embodiment, when the above-mentioned ED 11 is welded to the other bonding surface 20a of the other member 20 over the entire circumference, it is possible to evacuate the air inside the ED 11 through the hole 14. This makes it possible to prevent the air from expanding inside the ED 11 and applying stress to the bonding portion 30.

(Ultrasonic bonding structure)
Next, an ultrasonic bonding structure bonded using the ultrasonic bonding method of this embodiment will be described.

The ultrasonic bonding structure of this embodiment includes a bonding portion 30 that is bonded using the ultrasonic bonding method described above. In the bonding portion 30, the bonding surfaces 10a, 20a of one member 10 and the other member 20 that face each other are welded via the ED 11 that protrudes in a ring shape (circular shape) described above.

As a result, the ultrasonic bonding structure of this embodiment can provide excellent retention performance at the bonded portion 30. In other words, the bonded portion 30 using the ED 11 protruding in the ring shape (circular shape) described above has an excellent ability to disperse stress applied from all directions.

In addition, in the ultrasonic bonding structure of this embodiment, by providing a pair of adjacent EDs 11 as described above, it is possible to further improve the retention performance of the bonded portion 30. In particular, by changing the rotational-torsional stress applied to the bonded portion 30 into a shear stress, it is possible to improve the retention performance of this bonded portion 30.

Next, a specific example of one member 100 shown in FIGS. 5 to 7 will be described.
Fig. 5 is a plan view showing the configuration of one member 100. Fig. 6 is a plan view showing joint 30A of one member 100. Fig. 7 is a perspective view showing joint 30A of one member 100. In the following description, description of the same parts as those of the one member 10 will be omitted and the same reference numerals will be used in the drawings.

In this embodiment, one member 100 is part of a resin product that constitutes an automobile part, and multiple joints 30A are arranged around its periphery.

The multiple joints 30A have basically the same configuration as the joint 30, except that the shape of the first step protrusion 12 is different. That is, in this joint 30A, as shown in Figures 6 and 7, the first step protrusion 12 has a constricted shape in plan view between a pair of EDs 11.

The step recess 21 of the other member 20 is recessed to correspond to the second step protrusion 13. As a result, when the joint 30A between the one member 100 and the other member 20 is butted together, the second step protrusion 13 is engaged with the step recess 21a.

At this time, by increasing the area of engagement between the bottom surface 21a of the step recess 21 and the second step surface 13a of the second step protrusion 13, it is possible to suppress misalignment between the one member 100 and the other member 20 at the joining portion 30A during ultrasonic joining. On the other hand, it is possible to reduce the area of the first step surface 12a around the ED 11.

The present invention is not necessarily limited to the above-described embodiment, and various modifications can be made without departing from the spirit of the present invention.
For example, in the above embodiment, a hole 14 is provided in one of the members 10, 100, but it is also possible to provide a hole that penetrates the other member 20 at a position facing the inside of the ED 11.

As a result, when the above-mentioned ED11 is welded to the other joint surface 20a of the other member 20 over the entire circumference, the air inside the ED11 can be degassed through the holes on the other member 20 side. This makes it possible to prevent the air from expanding inside the ED11 and applying stress to the joints 30, 30A.

In addition, the ED 11 is not limited to the circular shape described above, and even if it is a ring-shaped protrusion such as an elliptical or oval shape, excellent holding performance can be obtained in the holding parts 30 and 30A.

ED11 may also be roughly ring-shaped, with a portion of the ring-shaped protrusion cut out as described above, or with a portion of the ring-shaped protrusion with a reduced height.

In the joints 30, 30A, when the mutually facing joint surfaces 10a, 20a of one member 10 and the other member 20 are welded around the entire circumference by the ED 11 protruding in a roughly ring shape, it is possible to obtain excellent holding performance in the joints 30, 30A, similar to the case where the above-mentioned ring-shaped protruding ED 11 is used.

On the other hand, when an ED11 that protrudes in a roughly ring shape is used, a portion of the ED11 may be open after welding. In this case, it is sufficient that 90% or more of the entire circumference of the ED11 is closed. Also, it is sufficient that the width of the open portion of the ED11 after welding is 1 mm or less.

As a result, even when the opposing joining surfaces 10a, 20a of one member 10 and the other member 20 are welded over substantially the entire circumference, it is possible to obtain excellent holding performance in the holding parts 30, 30A.
