以上の通り、インクジェットプリンタ1は記録用紙2を搬送機構5により記録用紙排出部15に向かって搬送させながら、インクジェットヘッド3が液滴を噴射させ、記録用紙2に画像や文字などを記録するように構成されている。

続いて、第1の接着剤上に、複数の前記吐出デバイスを配置し、前記間隙部と前記液体流路口とが連通した状態となるように、前記吐出デバイスを前記基板に前記第1の接着剤よりなる第1の接着層で接合する。具体的には、図3(d)に示すように、第1の接着剤24a上には、複数の吐出口40が設けられた吐出デバイス21a、第1の接着剤24b上には吐出デバイス21bを、それぞれ接合する。本実施形態では、第1の接着剤24には、熱硬化型の接着剤を用いているため、吐出デバイス21a、21bを加熱した状態で押圧し、接合している。この際、第1の接着剤24aは、吸熱により硬化作用が働き、所定時間で硬化することで、硬化した第1の接着層25となる。なお、押圧時に第1の接着剤は押し出され、第1の接着層は第1の接着剤の塗布厚よりも薄い厚みとなる。また、第1の接着剤の塗布厚み及び塗布領域は、押圧時の押出量を考慮して、デバイス接合領域外へのはみ出しや基板の液体流路口への垂れ込みが品質に影響しない範囲で行う。なお、接合方法は本実施形態に限られるものではなく、使用する接着剤の物性に応じて、UV光と熱を併用した接合方法、或いは第1の接着剤24以外に、仮止め接着剤を併用した接合方法を用いてもよい。

具体的には、図4(a)に示すように、吐出デバイス21aと、吐出デバイス21bの隣接角部にある、塗布開始位置P1から、第2の接着層26を形成するために、第2の接着剤26aを塗布する。第2の接着剤26aの塗布は、図4(b)に示すように、塗布開始位置P1から塗布された第2の接着剤26aが、塗布終了位置P2に到達した時点で終了する。なお、塗布終了位置P2は、接着剤の物性値によって適宜変更可能である。そして、第2の接着剤26aの塗布終了後、オーブンにてキュア処理を行い、第2の接着剤26aを図4(c)に示すように硬化させることで、第2の接着層26を形成する。本実施形態では、第2の接着剤26aとして100℃以上で硬化する接着剤を使用したため、110℃×1時間のキュア処理を行い、第2の接着層26を形成した。第2の接着層26の形成により、液体流路口23a、23b、23c、23dは、第1の接着層25aと、第1の接着層25bと、第2の接着層26により、囲われる構成となり、外部領域とは遮断されたシール状態が完成する。この第1の接着層25a及び25bと第2の接着層26に囲われる領域が、前述した図6(b)に示す空間30である。第2の接着剤26aの塗布については、塗布開始位置P1、塗布終了位置P2、それぞれにおいて、本実施形態に限定するものではなく、前述の間隙部b、b1、及びb2を、第2の接着剤26aで充填するように塗布できればよい。

なお、図5(a)に示すように、第2の接着剤26aが、吐出デバイス21a、21bの上面より高くならないよう、塗布をする。仮に、図5(b)のように、第2の接着剤26aの塗布面が、吐出デバイス21a、21bの上面(表面)より高くなると、第2の接着剤26aが、吐出デバイスの上面に設けられている吐出口を塞いでしまうことがあり、印字品質が劣化してしまう。第2の接着剤26aの塗布面が吐出デバイスの上面よりも高くならないようするため、第2の接着剤26aは、流動性が高い低粘度の接着剤を選択することが好ましい。具体的には、室温(25℃)における粘度が50Pa・s以下が、好ましく、30Pa・s以下がより好ましい。一方、過剰に低粘度化すると、第2の接着剤が第1の接着層の形成されていない領域(前記空間30の開口面)から吐出デバイス下に侵入し、基板に設けた液体流路口に達することがある。したがって、第2の接着剤の室温(25℃)における粘度は、10Pa・s以上が好ましく、15Pa・s以上がより好ましい。なお、接着剤の粘度は回転式粘度計によって測定された値である。
更に、第2の接着剤26aは、第1の接着層25に接触した状態で高温処理にて硬化反応し、第2の接着層26を形成するため、第1の接着層25と線膨張係数の近い接着剤を選択することが好ましい。それにより、それぞれの接着層における、熱膨張状態から常温に戻る際の収縮差を軽減することができ、接合部分の剥離といった品質低下の問題を防止することが可能となる。

また、図6(a)には、図5(a)のc部の拡大断面図が記されており、本実施形態で使用されている第2の接着剤26aには、液体流路口23cに空間30の開口面から第二の接着剤26aが入り込まないよう、フィラー27が含有されている。フィラー27の最小粒径は、硬化した第1の接着層25a、25bの厚みTより、大きく設定されており、図6(b)に示すように、液体流路口23b及び23cに第2の接着剤26aが入り込まないようにしている。なお、図6(b)では、液体流路口23に接着剤26aが入り込まない状態を明確にするため、接合済みの吐出デバイス21bを取り除いた状態を示している。本実施形態では、硬化した第1の接着層25の厚みTは0.03mm以内とし、フィラー27の最小粒径を0.05mm以上としたが、これに限るものではなく、構成部品の厚み公差や、その他、後工程の製法条件によっては、適宜変更可能である。
そして、ここでは図示しないが、その後、電気配線基板、ヘッドカバー、インクジェットプリンタとの取付用基準治具をそれぞれ接合し、インクジェットヘッド3が完成する。

次に、図7(c)に示すように、吐出デバイス21aを加熱した状態で、第1の接着剤24c上に押圧し、接合を行う。この際、接触領域eの第1の接着剤24cが、吐出デバイス21aの側壁部を伝うように上方に***する。***した第1の接着剤24cは、吐出デバイス21aからの吸熱により硬化作用が働き、所定時間で硬化し、吐出デバイス21aの側壁部に***部71が形成される。続いて、吐出デバイス21aの接合領域に隣接する吐出デバイス21bの接合領域に、同様に加熱した吐出デバイス21bを押圧し、接合を行う。しかしながら、図7(d)に示すように、吐出デバイス21bの押圧時に***部71と接触する場合がある。***部71と、吐出デバイス21bが接触することで、吐出デバイス21bの接合精度がずれてしまい、品質不良の原因となってしまう。

前記第1の接着剤上に、複数の前記吐出デバイスを配置し、前記間隙部と前記液体流路口とが連通した状態となるように、前記吐出デバイスを前記基板に前記第1の接着剤よりなる第1の接着層で接合する工程と、
前記基板上に、前記第1の接着層により接合された隣接する前記吐出デバイス間の間隙部に、第2の接着剤を充填し、前記第1の接着層の厚みよりも厚い第2の接着層を形成する工程と、
