[1]固体電解質被覆正極活物質粉末
まず、本発明の固体電解質被覆正極活物質粉末について説明する。
(ただし、式(1)中、Mは、Ta、Sb、Nbの中から選ばれる1種以上の金属元素であり、0.1≦x<0.7を満たす。)
これに対し、上記のような条件を満たさない場合には、満足のいく結果が得られない。
構成粒子P1を構成する母粒子P11は、電気化学的なリチウムイオンの吸蔵・放出を繰り返すことが可能な正極活物質で構成されたものである。特に、当該正極活物質は、Liおよび遷移金属Tの複合酸化物で構成されるリチウムイオン二次電池用正極活物質である。
母粒子P11を被覆する被覆層P12は、固体電解質、特に、下記式(1)で表されるガーネット型の固体電解質で構成されたものである。
(ただし、式(1)中、Mは、Ta、Sb、Nbの中から選ばれる1種以上の金属元素であり、0.1≦x<0.7を満たす。)
これにより、前述した効果がさらに顕著に発揮される。
構成粒子P1は、前述した母粒子P11および被覆層P12を有していればよく、さらに、他の構成を有していてもよい。このような構成としては、例えば、母粒子P11と被覆層P12との間に設けられた少なくとも1層の中間層、母粒子P11の外表面のうち被覆層P12で被覆されていない部位に設けられかつ被覆層P12とは異なる材料で構成された他の被覆層等が挙げられる。
次に、本発明の固体電解質被覆正極活物質粉末の製造方法について説明する。
第2の加熱工程は、前記固体状の混合物に熱処理を施し、前記リチウムイオン二次電池用正極活物質の粒子を母粒子として、その表面に、下記式(1)で表わされるガーネット型の固体電解質で構成された被覆層を形成する工程である。
(ただし、式(1)中、Mは、Ta、Sb、Nbの中から選ばれる1種以上の金属元素であり、0.1≦x<0.7を満たす。)
[2-1]混合液調製工程
混合液調製工程では、金属元素Mを含む金属化合物、リチウム化合物、ランタン化合物およびジルコニウム化合物が溶解しているとともに、Liおよび遷移金属Tの複合酸化物で構成されるリチウムイオン二次電池用正極活物質の粒子が分散している混合液を調製する。
これにより、熱処理、特に、第1の加熱工程での熱処理および第2の加熱工程での熱処理を比較的低温で行った場合でも、母粒子P11に対する密着性に優れる被覆層P12を好適に形成することができる。その結果、最終的に得られる固体電解質被覆正極活物質粉末P100の信頼性をより優れたものとすることができる。
第1の加熱工程では、混合液調製工程で得られた混合液に、熱処理を施し、固体状の混合物を得る。
これにより、第2の加熱工程で、ガーネット型の結晶相を有する固体電解質を形成する際に経る結晶相転移が実質的に1回になるため、結晶相転移にともなう元素の偏析や熱分解による夾雑結晶の生成が抑制され、被覆層P12を構成する固体電解質の各種特性がさらに向上する。
第2の加熱工程では、前述した第1の加熱工程で得られた固体状の混合物に熱処理を施し、リチウムイオン二次電池用正極活物質の粒子を母粒子P11として、その表面に、上記式(1)で表わされるガーネット型の固体電解質で構成された被覆層P12を形成する。これにより、固体電解質被覆正極活物質粉末P100が得られる。
特に、第1の加熱工程で得られる固体状の混合物が、オキソアニオンを含むものである場合、第2の加熱工程での加熱温度は、例えば、700℃以上1000℃以下であるのが好ましく、730℃以上980℃以下であるのがより好ましく、750℃以上950℃以下であるのがさらに好ましい。
これにより、前述した効果がより顕著に発揮される。
次に、本発明を適用したリチウムイオン二次電池について説明する。
このようなリチウムイオン二次電池は、高負荷での充放電性能に優れている。
図2は、リチウムイオン二次電池の構成を模式的に示す概略断面図である。特に、図2では、リチウムイオン二次電池の一例としてのコイン型電池を示している。
セパレーター4としては、例えば、ポリオレフィン、ポリエステル等で形成された織布、不織布、微多孔フィルム等が挙げられる。
[4]固体電解質被覆正極活物質粉末の製造
(実施例1)
まず、ランタン源としての硝酸ランタン六水和物と、ジルコニウム源としてのテトラブトキシジルコニウムと、アンチモン源としてのトリ-n-ブトキシアンチモンと、タンタル源としてのペンタエトキシタンタルと、溶媒としての2-n-ブトキシエタノールとを所定の割合で含む第1の溶液を調製し、リチウム化合物としての硝酸リチウムと、溶媒としての2-n-ブトキシエタノールとを所定の割合で含む第2の溶液を調製した。
混合液の調製に用いる原料の種類・使用量、リチウムイオン二次電池用正極活物質の種類・使用量を調整して、固体電解質被覆正極活物質粉末の構成が表1に示すものとなるようにした以外は、前記実施例1と同様にして固体電解質被覆正極活物質粉末を製造した。
本比較例では、リチウムイオン二次電池用正極活物質としてのLiCoO2粒子に被覆層を形成することなく、当該LiCoO2粒子の集合体をそのまま、正極活物質粉末とした。言い換えると、本比較例では、固体電解質被覆正極活物質粉末の代わりに、固体電解質で被覆されていない正極活物質粉末を用意した。
スパッタ装置を用いて、リチウムイオン二次電池用正極活物質としてのLiCoO2粒子の表面に、LiNbO3で構成された被覆層を3nm成膜して固体電解質被覆正極活物質粉末を製造した。
本比較例では、リチウムイオン二次電池用正極活物質としてのLiNi0.5Co0.2Mn0.3O2粒子に被覆層を形成することなく、当該LiCoO2粒子の集合体をそのまま、正極活物質粉末とした。言い換えると、本比較例では、固体電解質被覆正極活物質粉末の代わりに、固体電解質で被覆されていない正極活物質粉末を用意した。
まず、以下のようにして、前記各実施例および比較例2、3の固体電解質被覆正極活物質粉末を用いて、電気測定セルを製造した。また、比較例1、4については、固体電解質被覆正極活物質粉末の代わりに、固体電解質で被覆されていない正極活物質粉末を用いた以外は、各実施例および比較例2、3と同様にして、電気測定セルを製造した。
得られたスラリー中における固体電解質被覆正極活物質粉末、アセチレンブラック、ポリフッ化ビニリデンの含有量比は、90:5:5であった。
形成された正極を直径13mmに打ち抜き、セパレーターとしてのセルガード#2400(旭化成社製)を重ねて、溶質としてLiPF6を含み、かつ、非水溶媒としてエチレンカーボネートとジエチルカーボネートとを含むキシダ化学社製の有機電解液(LBG-96533;1mol/L LiPF6 EC:DEC(1:1v/v%))を注液し、本荘ケミカル社製のリチウム金属箔を負極として、CR2032型コインセルに封入して電気測定セルを得た。

- Liおよび遷移金属Tの複合酸化物を含むリチウムイオン二次電池用正極活物質で構成された母粒子と、下記式(2)で表されるガーネット型の固体電解質で構成され、前記母粒子の表面の少なくとも一部を被覆する被覆層とを有する粒子を、複数個備えることを特徴とする固体電解質被覆正極活物質粉末。

(ただし、式(3)中、Mは、Nbであり、0.15≦x≦0.3を満たす。) - Liおよび遷移金属Tの複合酸化物を含むリチウムイオン二次電池用正極活物質で構成された母粒子と、下記式(4)で表されるガーネット型の固体電解質で構成され、前記母粒子の表面の少なくとも一部を被覆する被覆層とを有する粒子を、複数個備えることを特徴とする固体電解質被覆正極活物質粉末。

(ただし、式(4)中、Mは、TaおよびSbの2種であり、0.1≦x<0.7を満たす。) - 前記被覆層の平均厚さは、0.002μm以上0.300μm以下である請求項1ないし3のいずれか1項に記載の固体電解質被覆正極活物質粉末。
- Liおよび遷移金属Tの複合酸化物を含むリチウムイオン二次電池用正極活物質で構成された母粒子と、下記式(1)で表されるガーネット型の固体電解質で構成され、前記母粒子の表面の少なくとも一部を被覆する被覆層とを有する粒子を、複数個備え、
前記被覆層の平均厚さが、0.004μm以上0.080μm以下であることを特徴とする固体電解質被覆正極活物質粉末。

(ただし、式(1)中、Mは、Ta、Sb、Nbの中から選ばれる1種以上の金属元素であり、0.1≦x<0.7を満たす。) - 前記母粒子の平均粒径は、1.0μm以上30μm以下である請求項1ないし5のいずれか1項に記載の固体電解質被覆正極活物質粉末。
- 前記リチウムイオン二次電池用正極活物質は、LiCoO2である請求項1ないし6のいずれか1項に記載の固体電解質被覆正極活物質粉末。
- 金属元素Mを含む金属化合物、リチウム化合物、ランタン化合物およびジルコニウム化合物が溶解しているとともに、Liおよび遷移金属Tの複合酸化物で構成されるリチウムイオン二次電池用正極活物質の粒子が分散している混合液を調製する混合液調製工程と、
前記混合液に熱処理を施し、固体状の混合物を得る第1の加熱工程と、
前記固体状の混合物に熱処理を施し、前記リチウムイオン二次電池用正極活物質の粒子を母粒子として、その表面に、下記式(1)で表わされるガーネット型の固体電解質で構成された被覆層を形成する第2の加熱工程とを有することを特徴とする固体電解質被覆正極活物質粉末の製造方法。
