本開示の蓄電デバイス用電極である第1電極18は、柱状体12と、平滑層15とを備える。ここで、「柱状」とは、屈曲しない太さのもののほか、屈曲可能な太さのものも含むものとする。柱状体12は、第1電極活物質を含む繊維体13を結束したものである。この繊維体13は、第1電極活物質としての負極活物質を含む。柱状体12は繊維体13の結束体であることから、その側面側の外周面には、凹凸面14が形成される。この第1電極18は、柱状であればよく、その断面は円形であってもよいし、多角形であってもよい。蓄電デバイス10では、複数の第1電極18が所定方向に配列されている。この第1電極18は、蓄電デバイス10の最も短い辺の方向とは異なる方向に配列されているものとしてもよい。第1電極18は、第1集電体24に接続される端部以外の外周が分離膜20に覆われている。例えば、第1電極18は、蓄電デバイス10全体の負極容量の1/nの容量を有し、n個が第1集電体24に並列接続されているものとしてもよい。この第1電極18は、長手方向に垂直な断面の直径Dが10μm以上であることが好ましく、15μm以上であることがより好ましく、30μm以上であるものとしてもよい。また、第1電極18の直径Dは、800μm以下であることが好ましく、500μm以下であることがより好ましく、400μm以下であるものとしてもよい。この直径Dが10μm以上では、電極構造体としての強度を担保することができ安定した充放電ができる。また、この直径Dが800μm以下ではキャリアのイオンの移動距離が長くなりすぎず、高出力性能が得られる。また、この直径Dが10~500μmの範囲では、単位体積あたりのエネルギー密度をより高めることができる。あるいは、この範囲では、キャリアのイオンの移動距離をより短くすることができ、より大きな電流で充放電を行うことができる。なお、直径d,Dは、平均直径をいうものとする。この柱状体12の長手方向の長さは、蓄電デバイスの用途などに応じて適宜定めることができ、例えば、20mm以上200mm以下の範囲などとしてもよい。柱状体12の長さが20mm以上では、電池容量をより高めることができ好ましく、200mm以下では、負極の電気抵抗をより低減することができ好ましい。

繊維体13は、例えば、金属の繊維体としてもよいし、リチウムイオンを吸蔵放出する炭素材料の繊維としてもよい。炭素材料は、導電性が高く、第1電極18として好ましい。炭素材料としては、例えば、グラファイト類や、コークス類、ガラス状炭素類、難黒鉛化性炭素類、熱分解炭素類のうち1以上が挙げられる。このうち、人造黒鉛、天然黒鉛などのグラファイト類が好ましい。また、繊維体13は、グラファイト構造を有する炭素繊維としてもよい。このような炭素繊維は、例えば、繊維方向である長手方向に結晶が配向したものが好ましい。また、長手方向(繊維方向)に直交する方向に断面視したときに結晶が中心から外周面側に放射状に配向したものであることが好ましい。繊維体13の直径dは、例えば、5μm以上としてもよいし、7μm以上としてもよいし、10μm以上としてもよい。また、繊維体13の直径dは、50μm以下の範囲としてもよいし、25μm以下としてもよいし、20μm以下としてもよい。第1電極18は、複数の繊維体13を撚糸して得られたものとしてもよいし、複数の繊維体13を結着材により結着させたものとしてもよい。結着材は、キャリアイオンの伝導性を有するものが好ましく、例えば、ポリフッ化ビニリデン(PVdF)や、PVdFとヘキサフルオロプロピレンとの共重合体(PVdF-HFP)、ポリメタクリル酸メチル(PMMA)、及びPMMAとアクリルポリマーとの共重合体などが挙げられる。

平滑層15は、導電粒子16と結着材17とを含み、柱状体12の凹凸面14に形成された層である。この平滑層15は、柱状体12の外周面を平滑化する層であり、凹凸面14に充填されているものとしてもよい。平滑層15は、平均の厚さtが30μm以下に形成されていることが好ましい。平滑層15は、凹凸面14を平滑化可能な厚さtを有すればよく、できるだけ薄い方が容量低下を防止する観点から好ましい。この厚さtは、25μm以下が好ましく、20μm以下がより好ましい。また、平滑層15の厚さtは、凹凸面14の平滑化の観点からは、より厚いことが好ましい。この厚さtは、10μm以上が好ましく、15μm以上がより好ましい。平滑層15の厚さtは、凹凸面14の凹凸の大きさに応じて適宜設定すればよい。平滑層15の厚さtは、単セル11の断面を走査型電子顕微鏡(SEM)で観察した画像を取得し、この画像において1本あたり10点以上の検出点を任意に設定し、この検出点における凹凸面14の表面と平滑層15の外表面との距離を測定する処理を各単セル11ごとに行って得られた平均値とする。

導電粒子16は、導電性を有するものとすれば特に限定されず、例えば、金属や炭素の粒子としてもよい。このうち、導電粒子16は、炭素材料の粒子であることが好ましい。炭素材料としては、例えば、グラファイト類や、コークス類、ガラス状炭素類、難黒鉛化性炭素類、熱分解炭素類のうち1以上が挙げられる。このうち、人造黒鉛、天然黒鉛などのグラファイト類が好ましい。黒鉛系の炭素材料は、導電性を有すると共に、キャリアのイオンを挿入脱離可能であることから、導電性及び充放電容量の低下防止の観点からより好ましい。

結着材17は、導電粒子16を凹凸面14上に固定することができれば特に限定されないが、キャリアイオンの伝導性を有することが好ましい。この結着材17は、例えば、PVdFや、PVdF-HFP共重合体、PMMA、及びPMMAとアクリルポリマーとの共重合体などが挙げられる。平滑層15の組成について、平滑層15は、導電粒子16を80質量%以上含むことが好ましい。平滑層15は、導電粒子16を90質量%以上含むことが好ましく、95質量%以上含むものとしてもよい。導電粒子16の含有量が多ければ、導電性や充放電容量の向上を図ることができる。また、平滑層15は、導電粒子16以外が結着材17であるものとしてもよく、結着材17を20質量%以下含むものとしてもよい。

分離膜20は、キャリアイオン(例えばリチウムイオン)のイオン伝導性を有し第1電極18と第2電極22とを絶縁するものであり、セパレータの機能を有する。分離膜20は、第1電極18の平滑層15の表面上に形成されている。分離膜20は、第2電極22と対向する第1電極18の外周面の全体に形成されており、第1電極18と第2電極22との短絡を防止している。この分離膜20は、例えば、樹脂を含む原料溶液から自立膜を作製し、第1電極18の表面をこの自立膜で被覆させることにより形成されてもよいし、原料溶液へ第1電極18を浸漬させてその表面にコートすることにより形成されるものとしてもよい。この分離膜20の樹脂としては、例えば、PVdFや、PVdF-HFP共重合体、PMMA、及びPMMAとアクリルポリマーとの共重合体などが挙げられる。例えば、PVdF-HFP共重合体では、電解液の一部がこの膜を膨潤ゲル化し、イオン伝導膜となる。この分離膜20の厚さTは、例えば、2μm以上であることが好ましく、5μm以上であることがより好ましく、8μm以上であるものとしてもよい。この厚さTが2μm以上では、絶縁性を確保する上で好ましい。特に、分離膜20の厚さTが2μm以上であれば、作製しやすい。また、分離膜20の厚さTは、40μm以下であることが好ましく、30μm以下であることがより好ましく、20μm以下としてもよい。この厚さTが40μm以下では、イオン伝導性の低下を抑制できる点や、セルに占める体積をより低減する上で好ましい。分離膜20の厚さTが2~40μmの範囲では、イオン伝導性及び絶縁性が好適である。分離膜20の厚さTは、単セル11の断面を走査型電子顕微鏡(SEM)で観察した画像を取得し、この画像において1本あたり10点以上の検出点を任意に設定し、この検出点における平滑層15に接する表面と第2電極22に接する表面との距離を測定する処理を各単セル11ごとに行って得られた平均値とする。

分離膜20は、キャリアであるイオンを伝導する電解液を含むものとしてもよい。この電解液は、例えば、非水系溶媒などが挙げられる。電解液の溶媒としては、例えば、非水電解液の溶媒などが挙げられる。この溶媒としては、例えば、カーボネート類、エステル類、エーテル類、ニトリル類、フラン類、スルホラン類及びジオキソラン類などが挙げられ、これらを単独又は混合して用いることができる。具体的には、カーボネート類としてエチレンカーボネート(EC)やプロピレンカーボネート、ビニレンカーボネート、ブチレンカーボネート、クロロエチレンカーボネートなどの環状カーボネート類や、ジメチルカーボネート(DMC)、エチルメチルカーボネート(EMC)、ジエチルカーボネート、エチル-n-ブチルカーボネート、メチル-t-ブチルカーボネート、ジ-i-プロピルカーボネート、t-ブチル-i-プロピルカーボネートなどの鎖状カーボネート類、γ-ブチルラクトン、γ-バレロラクトンなどの環状エステル類、ギ酸メチル、酢酸メチル、酢酸エチル、酪酸メチルなどの鎖状エステル類、ジメトキシエタン、エトキシメトキシエタン、ジエトキシエタンなどのエーテル類、アセトニトリル、ベンゾニトリルなどのニトリル類、テトラヒドロフラン、メチルテトラヒドロフラン、などのフラン類、スルホラン、テトラメチルスルホランなどのスルホラン類、1,3-ジオキソラン、メチルジオキソランなどのジオキソラン類などが挙げられる。この電解液には、蓄電デバイス10のキャリアであるイオンを含む支持塩を溶解したものとしてもよい。支持塩としては、例えば、LiPF6、LiBF4、LiAsF6、LiCF3SO3、LiN(CF3SO2)2、LiC(CF3SO2)3、LiSbF6、LiSiF6、LiAlF4、LiSCN、LiClO4、LiCl、LiF、LiBr、LiI、LiAlCl4などが挙げられる。このうち、LiPF6、LiBF4、LiClO4などの無機塩、及びLiCF3SO3、LiN(CF3SO2)2、LiC(CF3SO2)3などの有機塩からなる群より選ばれる1種又は2種以上の塩を組み合わせて用いることが電気特性の点から見て好ましい。この支持塩は、電解液中の濃度が0.1mol/L以上5mol/L以下であることが好ましく、0.5mol/L以上2mol/L以下であることがより好ましい。
第2電極22は、第2電極活物質としての正極活物質を含み、隣合う分離膜20同士の間を埋めるように設けられている。なお、第2電極22は、分離膜20の外表面に形成されているものとしてもよい。第2電極22は、単セル11の作製時において、第1電極18を内包し断面の外形を六角形状とするものとしてもよい(図1参照)。この形状であれば、正極活物質が外周に形成された第1電極18を結束すると、第2電極22が第1電極18の間に充填されやすく好ましい。この第2電極22は、複数の第1電極18の間に存在するものとすればよく、図1に示すように、外形が六角形状であることに限定されない。第2電極22は、導電材を含み、それ自体に導電性を有するものとし、集電部材などは省略されているものとしてもよい。第2電極22には、いずれかの領域に第2集電体25が接続されている。この第2電極22は、例えば、第1電極18の外周に分離膜20を形成したのち、その外周に第2電極22の原料を塗布して形成されたものとしてもよい。

表1に、実験例1~4の炭素繊維結束体、平滑層、分離膜及び正極の構成、短絡確率をまとめて示す。表1に示すように、炭素繊維結束体の表面に分離膜を直接形成した実験例4では、短絡確率が高かった。このように、7μm程度の直径の炭素繊維を400本程度束ねた炭素繊維結束体は周表面の凹凸が大きいため、溶液塗布型の分離膜を実用的な最大膜厚である30μmで塗布した場合、その上に更に正極を塗り重ねると、正極と負極とが短絡する確率が高いことがわかった。一方、炭素粒子を含む平滑層を形成した実験例1~3では、実験例4に比して短絡確率をより低減することができることがわかった。特に、炭素繊維の平均直径以下のメディアン径を有する導電粒子を用いた実験例1、2では、顕著に短絡確率を低減することができた。更に、この場合には、実験例2のように、分離膜の厚さをより薄くしてもより良好な短絡確率を得ることができることが明らかとなった。なお、本実施例では、各実験例の相対比較を行うことを目的とし、高速で炭素繊維を送り出しながら撚糸及び分離膜、正極の形成を実行しており、短絡確率の絶対値は重要ではないことを付記する。
