Description
ディーゼルエンジン、定置ガスタービン、および他のシステムにおける炭化水素の燃焼は、NO(一酸化窒素)およびNO2(二酸化窒素)を含む窒素酸化物(NOx)を除去するために処理しなければならない排気ガスを生じ、形成されるNOxの大部分はNOである。NOxは、人におけるいくつかの健康問題を引き起こし、スモッグの形成や酸性雨を含めたいくつかの有害な環境影響も引き起こすことが知られている。排気ガス中のNOxからの人々や環境の影響をどちらも軽減させるために、これらの望ましくない成分を、好ましくは他の侵害性または毒性の物質を生じない方法によって排除することが望ましい。
本発明の触媒物品は、アンモニアスリップ触媒(「ASC」)とも呼ばれる1つまたは複数のアンモニア酸化触媒を含んでいてもよい。過剰なアンモニアを酸化し、それが大気へと放出されることを防止するために、1つまたは複数のASCが、SCR触媒と共に、またはその下流に含まれていてもよい。一部の実施形態では、ASCは、SCR触媒と同じ基材に含まれていてもよい、またはSCR触媒とブレンドし得る。ある特定の実施形態では、アンモニア酸化触媒材料は、NOxまたはN2Oの形成の代わりに窒素へのアンモニアの酸化を助けるように選択され得る。好ましい触媒材料としては、白金、パラジウム、またはその組合せが含まれる。アンモニア酸化触媒は、金属酸化物上に担持される白金および/またはパラジウムを含み得る。アンモニア酸化触媒は、ゼオライトなどのモレキュラーシーブ上に支持された白金および/またはパラジウムを含み得る。一部の実施形態では、触媒は、それだけには限定されないがアルミナを含めた高表面積担体上に配置する。
本発明のシステムは、1つまたは複数のSCR触媒を含んでいてもよい。
本発明の実施形態は、1)モレキュラーシーブ上に分散させた白金族金属、および2)モレキュラーシーブ上に分散させた卑金属の組合せを含み得る。一部の実施形態では、組合せは、ブレンドまたは混合物を含み得る。一部の実施形態では、モレキュラーシーブ上に分散させた白金族金属は、ASCの機能性などの酸化的機能性を提供し得、上記のアンモニア酸化触媒の節において記載したように調製物され得る。一部の実施形態では、モレキュラーシーブ上に分散させた卑金属は、SCR触媒の機能性を提供し得、上記のSCR触媒の節において記載したように調製物され得る。
本発明の触媒物品およびシステムは、1つまたは複数のディーゼル酸化触媒を含んでいてもよい。酸化触媒、特にディーゼル酸化触媒(DOC)は当該技術分野で周知である。酸化触媒は、COをCO2および気相炭化水素(HC)へ、およびディーゼル粒子の有機画分(可溶型有機画分)をCO2およびH2Oへと酸化するように設計されている。典型的な酸化触媒は、白金を含み、任意選択でアルミナ、シリカ-アルミナ、およびゼオライトなどの高表面積無機酸化物担体上のパラジウムも含む。
本発明の触媒は、それぞれフロースルー基材またはフィルター基材をさらに含み得る。一実施形態では、触媒はフロースルー基材またはフィルター基材上にコーティングされていてよく、好ましくは薄め塗膜手順を使用してフロースルー基材またはフィルター基材上に配置されている。
システムは、窒素性還元剤を排気システム内のSCRおよび/またはSCRF触媒の上流に導入するための手段を含んでいてもよい。窒素性還元剤を排気システム内に導入するための手段は、SCRまたはSCRF触媒の直接上流にあることが好ましい場合がある(たとえば、窒素性還元剤を導入するための手段とSCRまたはSCRF触媒との間に介在する触媒が存在しない)。
本発明の放出処理システムは、微小粒子状物質、NOx、および一酸化炭素を含む排気流を放出するディーゼルエンジン、ならびに本明細書において記載される触媒物品を含み得る。システムは、触媒物品の上流にあるSCR触媒を含み得る。一部の実施形態では、SCR触媒は、触媒物品と近位結合している。一部の実施形態では、SCR触媒および触媒物品は単一の基材上に位置し、SCR触媒は基材の入口側に位置し、触媒物品は基材の出口側に位置する。
本発明の触媒物品は、所望の触媒活性および選択性を提供し得る。従来、触媒物品は、上層または前方層においてSCRの機能性を、また底層または後方層においてASCの機能性を含んでいる。驚くべきことに、モレキュラーシーブ上の白金族金属を上層および底層の両方に含めることが、NH3変換に対する様々な利点および利益、ならびに所望の選択性および触媒活性を有する区域化されたASC立体配置を提供することが見出された。
アルミナ底層およびSCR上層上にPtを有する二重層調製物を、参照例として使用した。
底層を、ZSM-5(SAR=2000のMFI骨格)に対して3重量%のPtおよびCu-AEIのブレンドを含む薄め塗膜を使用して、セラミック基材に塗布した。薄め塗膜をセラミック基材に塗布し、次いで、減圧を使用して薄め塗膜を基材内に引き込んだ。物品を約500℃で約1時間、乾燥し、か焼した。物品上へのPtおよびCu-AEIのローディングは、それぞれ0~3g/ft3および0~0.9g/in3で変化した。
エージング条件:空気中の10%H2O下で580℃を100時間
試験条件:500ppmのNH3、10%O2、4.5%H2O、4.5%CO2、バランスN2;SV=150000h-1
使用した命名法:底層のPtローディングxg/ft3/上層のPtローディングyg/ft3=x/y
底層および上層において様々なPt分布を有するPt-ゼオライトブレンド触媒に対して参照用触媒を比較した、NH3変換、N2O選択性、およびNOxの再形成を、図9および図10に示す。明らかな利益が、参照用触媒と比較して、全てのPt-ゼオライトブレンド触媒で見られる。Pt-ゼオライトブレンド触媒上でのPtローディングの分布を変化させることによって、NH3変換およびN2選択性を調整することができる。たとえば、Pt(3/0)からPt(2.5/0.5)では、NH3変換は、選択性を大きく変化させることなく改善する。Pt分布が(2/1)および(1.5/1.5)に変化する場合、N2O選択性に対する影響は最小で、NH3変換のさらなる改善が見られる。しかし、NOxの再形成は、参照用触媒およびPt(3/0)のPt-ゼオライトブレンド触媒と比較して実質的に増大し、このことは、NH3変換およびN2O選択性がNOx選択性よりもはるかに重要である酸化触媒および下流の第2のSCR/ASCの適用にとって理想的であり得る。Ptを上層に含めること、および2つの層の間でPt分布を変化させることの柔軟性は、従来の2層化されたアンモニアスリップ触媒においては達成不可能な、個々のシステムの標的および要件に基づいて最良のシステムの性能を達成するためにNH3変換および選択性を調整するための別の設計パラメータを提供する。
Claims (21)
- 微小粒子状物質、炭化水素、CO、およびアンモニアを含有する排気ガス流を処理するための触媒物品であって、
a.軸長を規定する入口端および出口端を有する基材、
b.1)モレキュラーシーブ上に分散させた白金族金属、および2)モレキュラーシーブ上に分散させた卑金属を含む、第1の触媒コーティング、
c.1)モレキュラーシーブ上に分散させた白金族金属、および2)モレキュラーシーブ上に分散させた卑金属を含む、第2の触媒コーティング
を含み、
a.第1の触媒コーティングが、出口端から入口端に広がり、基材の軸長全体未満を覆っており、
b.第2の触媒コーティングが、入口端から出口端に広がり、基材の軸長全体未満を覆っており、第1の触媒コーティングの一部と重複する、触媒物品。 - 微小粒子状物質、炭化水素、CO、およびアンモニアを含有する排気ガス流を処理するための触媒物品であって、
a.軸長を規定する入口端および出口端を有する基材、
b.1)モレキュラーシーブ上に分散させた白金族金属、および2)モレキュラーシーブ上に分散させた卑金属を含む、第1の触媒コーティング、

a.第1の触媒コーティングが、基材の軸長全体を覆っており、
b.第2の触媒コーティングが、基材の軸長全体を覆っており、第1の触媒コーティングと重複する、触媒物品。 - 第1および/または第2のコーティング中の白金族金属が、白金、パラジウム、またはその組合せを含む、請求項1から4のいずれか一項に記載の触媒物品。
- 第1および/または第2のコーティング中のモレキュラーシーブがゼオライトを含む、請求項1から4のいずれか一項に記載の触媒物品。
- 第1および/または第2のコーティング中の卑金属が、銅、鉄、またはその組合せを含む、請求項1から4のいずれか一項に記載の触媒物品。
- 第1のコーティングおよび第2のコーティングがそれぞれ、ゼオライト上に分散させた白金およびゼオライト上に分散させた銅を含む、請求項1から4のいずれか一項に記載の触媒物品。
- 第1のコーティングが、第2のコーティングよりも高い白金族金属ローディングを含む、請求項1から4のいずれか一項に記載の触媒物品。
- 第1のコーティングおよび第2のコーティングが、等価の白金族金属ローディングを含む、請求項1から4のいずれか一項に記載の触媒物品。
- 第1のコーティングが、0g/m 3 (0g/ft3 )より大きく353.1g/m 3 (10g/ft3 )以下、または35.3g/m 3 (1g/ft3 )から176.6g/m 3 (5g/ft3 )の白金族金属ローディングを含む、請求項1から4のいずれか一項に記載の触媒物品。
- 第2のコーティングが、0g/m 3 (0g/ft3 )より大きく176.6g/m 3 (5g/ft3 )以下、または35.3g/m 3 (1g/ft3 )から105.9g/m 3 (3g/ft3 )の白金族金属を含む、請求項1から4のいずれか一項に記載の触媒物品。
- 第1のコーティング中の白金族金属と第2のコーティング中の白金族金属との重量比が、20:1から1:3、20:1から1:1、10:1から1:2、10:1から1:1、6:1から1:1、3:1から1:1、または3:0.5から1:1である、請求項1から4のいずれか一項に記載の触媒物品。
- 第1の触媒コーティングおよび第2の触媒コーティングが重複して、3つの区域、すなわち、主にNOxを除去するための第2の触媒コーティングからなる第1区域、主にアンモニアをN2に酸化するための第1の触媒コーティングおよび第2の触媒コーティングからなる第2区域、並びに主に一酸化炭素および炭化水素を酸化するための第1の触媒コーティングからなる第3区域を形成する、請求項1から4のいずれか一項に記載の触媒物品。
- 基材が、押出成形されたSCRを含む、請求項1から4のいずれか一項に記載の触媒物品。
- 第1のコーティングおよび第2のコーティングが、基材の出口端に位置する、請求項15に記載の触媒物品。
- a.微小粒子状物質、NOx、および一酸化炭素を含む排気流を放出するディーゼルエンジン、
b.請求項1から16のいずれか一項に記載の触媒物品(「ASC」)
