Description
The present invention relates to a honeycomb filter. More specifically, the present invention relates to a honeycomb filter having excellent thermal shock resistance and capable of effectively suppressing leakage of particulate matter such as soot.
Internal combustion engines are used as a power source in various industries. On the other hand, the exhaust gas emitted by the internal combustion engine when the fuel is burned contains particulate matter such as soot and ash. For example, regulations regarding the removal of particulate matter emitted from diesel engines are becoming stricter worldwide, and a honeycomb filter having a honeycomb structure is used as a filter for removing particulate matter. Hereinafter, the particulate matter may be referred to as "PM". PM is an abbreviation for "Particulate Matter".
Conventionally, as a honeycomb filter for removing PM, a honeycomb structure portion having a porous partition wall for partitioning a plurality of cells and a sealing portion for sealing one end of the cells are provided. Those provided are proposed (see, for example,
Such a honeycomb filter has a structure in which a porous partition wall serves as a filter for removing PM. Specifically, the exhaust gas containing PM is allowed to flow in from the inflow end face of the honeycomb filter, and after filtering by collecting PM with a porous partition wall, the purified exhaust gas is discharged from the outflow end face of the honeycomb filter. do. In this way, PM in the exhaust gas can be removed.
In the honeycomb filter, various studies have been made on the shape of the cell partitioned by the partition wall. For example, a honeycomb filter or the like configured so that the cross-sectional area of a predetermined cell and the cross-sectional area of a residual cell are different in a cross section cut in a plane orthogonal to the longitudinal direction of the cell has been proposed (for example, Patent Document). See 1 and 2). As an example, the cross-sectional area of a cell whose inflow end face side is open (hereinafter, may be referred to as “inflow cell”) and a cell whose outflow end face side is open (hereinafter, may be referred to as “outflow cell”) are cut off. A honeycomb filter configured to have a different area can be mentioned. Further, for the purpose of improving the strength of the honeycomb filter, a honeycomb filter or the like in which the shape of the cell in the above cross section is formed into an arc shape at a portion corresponding to a corner portion in a polygon of a quadrangle or more has been proposed. (See, for example,
In the honeycomb filter described in
According to the honeycomb filter described in
Also in the honeycomb filter described in
In the honeycomb filter described in
The present invention has been made in view of the problems of the prior art. The value of the porosity of the porous body constituting the partition wall at the portion partitioning the inflow cell and the outflow cell is defined as porosity A.
The porosity value of the porous body constituting the partition wall at the intersection portion between the two inflow cells is defined as the porosity B among the intersections where the portions partitioning the cells of the partition wall intersect with each other.

The honeycomb filter of the present invention has excellent thermal shock resistance and can effectively suppress leakage of particulate matter such as soot. That is, in the honeycomb filter of the present invention, the porosity A of the partition wall at the portion partitioning the inflow cell and the outflow cell is relatively lower than the porosity B of the partition wall at the intersection between the two inflow cells. Therefore, when cracks occur in the honeycomb filter, cracks are likely to occur at the intersections of the partition walls described above. Since the cracks generated at the intersections of the partition walls occur diagonally with respect to the intersections so as to extend between the inflow cells or the outflow cells, even if such cracks occur, the influence on the leakage of PM. Do not receive. Therefore, according to the honeycomb filter of the present invention, leakage of particulate matter such as soot can be effectively suppressed.
Hereinafter, embodiments of the present invention will be described. However, the present invention is not limited to the following embodiments. Therefore, it should be understood that the following embodiments can be appropriately modified, improved, or the like based on the ordinary knowledge of those skilled in the art without departing from the spirit of the present invention.
(1) Honeycomb filter (first embodiment):
As shown in FIGS. 1 to 4, in the first embodiment of the honeycomb filter of the present invention, either the
The
The
The "cell row in which the
In the
In the present specification, the “intersection point” means a portion where the portions partitioning the cells of the partition wall intersect with each other. Specifically, it refers to the following positions in a cross section orthogonal to the extending direction of the cells of the honeycomb structure portion. The "intersection point" is a partition wall arranged in a grid pattern so as to surround a plurality of cells, the partition wall arranged along the first direction constituting the lattice, and the second partition wall in a direction different from the first direction. It refers to the part where the partition walls arranged along the direction intersect with each other (the part where the grid lines overlap). Here, the "first direction of the grid" includes a direction parallel to the portion partitioning the two cells of the partition wall, and draws a locus like drawing a stroke along the partition wall. Then, in the first direction of the lattice, when the partition wall is bent with respect to this first direction, a direction is selected so that the bending angle of the partition wall with respect to the first direction becomes smaller. The "second direction of the grid" can also be defined in the same manner as the above-mentioned "first direction of the grid".
Hereinafter, in the present specification, the value of the porosity of the
In the present invention, each of the porosity A and the porosity B of the
The sample piece for measuring the porosity A is cut out so as to include the
The sample piece for measuring the porosity B is cut out so as to include the central portion of the
The sample piece produced by cutting out from the
Then, the observation surface of the prepared sample piece is observed by SEM, and an SEM image is acquired. When measuring the porosity A of the
Regarding the
When A / B, which is the value obtained by dividing the porosity A by the porosity B, is less than 0.50, two or
The A / B, which is the value obtained by dividing the porosity A by the porosity B, is 0.50 to 0.95, and preferably 0.55 to 0.90. With such a configuration, it is possible to more effectively suppress the leakage of PM such as soot.
The value of the porosity B is not particularly limited, but is preferably 25 to 80%, more preferably 30 to 75%. If the value of porosity B is less than 25%, it may cause an increase in pressure loss. Further, if the value of the porosity B exceeds 80%, the isostatic strength of the

As shown in FIGS. 5 and 7, in the second embodiment of the honeycomb filter of the present invention, either the
In the
In the

As shown in FIG. 8, in the fourth embodiment of the honeycomb filter of the present invention, at one end of the

(3) Honeycomb filter manufacturing method:
Next, a method for manufacturing the honeycomb filter of the present invention will be described. Examples of the method for manufacturing a honeycomb filter of the present invention include a step of producing a honeycomb molded body, a step of forming a sealing portion at a cell opening, and a step of drying and firing the honeycomb molded body. Can be done.
(3-1) Molding process:
The molding step is a step of extruding the clay obtained by kneading the molding raw materials into a honeycomb shape to obtain a honeycomb molded body. The honeycomb molded body has a partition wall forming a cell extending from the first end surface to the second end surface, and an outer peripheral wall formed so as to surround the outermost periphery of the partition wall. The portion of the honeycomb structure formed by the partition wall becomes the honeycomb structure portion. In the molding process, first, the molding raw materials are kneaded to make clay. Next, the obtained clay is extruded to obtain a honeycomb molded body in which the partition wall and the outer peripheral wall are integrally molded.
The molding raw material is preferably a ceramic raw material to which a dispersion medium and an additive are added. Examples of the additive include an organic binder, a pore-forming material, a surfactant and the like. Examples of the dispersion medium include water and the like. As the molding raw material, the same molding raw material as that used in the conventionally known method for producing a honeycomb filter can be used.
As a method of kneading the molding raw material to form the clay, for example, a method using a kneader, a vacuum clay kneader, or the like can be mentioned.
The extrusion molding can be performed by using a base for extrusion molding in which a slit corresponding to the cross-sectional shape of the honeycomb molded body is formed. For example, as the base for extrusion molding, it is preferable to use a base having slits corresponding to the shape of the cells in the honeycomb filters of the first to fourth embodiments described above.
Here, in extrusion molding, it is preferable to increase the extrusion speed at the time of molding to increase the extrusion pressure. By performing extrusion molding by such a method, the "partition wall at the portion separating the inflow cell and the outflow cell" can be made denser than the other portions. That is, in the obtained honeycomb filter, "the porosity B of the partition wall at the intersection between the two inflow cells" can be relatively increased. As a result, A / B, which is a value obtained by dividing the porosity A of the partition wall at the portion partitioning the inflow cell and the outflow cell by the porosity B of the partition wall at the intersection between the two inflow cells, is 0.5 to 0. It can be adjusted to the numerical range of .95.
(3-2) Sealing process:
The sealing step is a step of forming a sealing portion by sealing the opening of the cell. For example, in the sealing step, the sealing portion is formed by sealing the opening of the cell with the same material as that used for manufacturing the honeycomb molded body. The method of forming the sealing portion can be performed according to a conventionally known method for manufacturing a honeycomb filter.
(3-3) Firing step:
The firing step is a step of firing a honeycomb molded body having a sealing portion formed therein to obtain a honeycomb filter. Before firing the honeycomb molded body on which the sealing portion is formed, the obtained honeycomb molded body may be dried by, for example, microwaves and hot air. Further, for example, the honeycomb molded body before forming the sealing portion is first subjected to a firing step, and the honeycomb fired body obtained by the firing step is subjected to the above-mentioned sealing step. You may.
The firing temperature at the time of firing the honeycomb molded body can be appropriately determined depending on the material of the honeycomb molded body. For example, when the material of the honeycomb molded body is cordierite, the firing temperature is preferably 1380 to 1450 ° C, more preferably 1400 to 1440 ° C. Further, the firing time is preferably about 4 to 6 hours as the keeping time at the maximum temperature.
Hereinafter, the present invention will be described in more detail with reference to Examples, but the present invention is not limited to these Examples.

Alumina, aluminum hydroxide, kaolin, talc, and silica were used as the raw materials for making corgerite. Next, the clay was extruded using a predetermined mold to obtain a honeycomb molded body having a quadrangular cell shape and a columnar overall shape. At the time of extrusion molding, a base for extrusion molding in which a slit corresponding to the cross-sectional shape of the honeycomb molded body is formed is used, and in the extrusion molding, the extrusion speed is increased as compared with the extrusion molding in Comparative Example 1 described later. Specifically, first, the inflow end face of the honeycomb molded body was masked so as to cover the inflow cell. Then, the end portion of the masked honeycomb molded body was immersed in the sealing slurry, and the opening of the unmasked outflow cell was filled with the sealing slurry. After that, the outflow end face of the honeycomb molded body was also filled with the sealing slurry at the opening of the inflow cell by the same method as described above. Then, the honeycomb molded body on which the sealing portion was formed was further dried with a hot air dryer.
Next, the dried honeycomb molded body was fired to prepare a honeycomb fired body. The atmospheric temperature at the time of firing was 1350 to 1440 ° C., and the firing time was 10 hours.
Next, the wall material disposed on the outer peripheral portion of the honeycomb fired body was removed by grinding, and the outer peripheral coating material was applied to the outer peripheral portion to prepare an outer peripheral wall made of the outer peripheral coating material. As the outer peripheral coating material, as ceramic particles, cordierite particles having an average particle diameter of 20 to 50 μm and a 90% particle diameter of 150 μm or less are prepared, and a ceramic slurry prepared by mixing with colloidal silica, alumina fibers, and water is prepared. Using. Regarding the honeycomb filter in which the outer peripheral wall of the honeycomb filter is formed by using the outer peripheral coating material as described above, it is described as "outer peripheral processing" in the column of "method for forming the outer peripheral wall" in Table 1. On the other hand, a honeycomb filter in which the outer peripheral portion of the honeycomb molded body obtained by extrusion molding is used as it is as the outer peripheral wall is referred to as "integral" in the column of "method for forming the outer peripheral wall" in Table 1.
In the honeycomb filter of Example 1, the thickness of the partition wall was 300 μm, and the cell density was 46.5 cells / cm 2 . The cell shape in the cross section orthogonal to the extending direction of the cells of the honeycomb filter was a quadrangle. The column of "cell structure" in Table 1 shows the thickness of the partition wall, the cell density, and the cell shape.
In the honeycomb filter of the first embodiment, the shape of the cross section orthogonal to the axial direction is circular, and as shown in FIG. 3, the
Regarding the honeycomb filter of the first embodiment, "the porosity A of the partition wall at the portion separating the inflow cell and the outflow cell" and "the porosity B of the partition wall at the intersection between the two inflow cells" are obtained by the following method. Was measured. Further, the average porosity and the porosity ratio were obtained from the values of the porosity A and the porosity B. The average porosity is the arithmetic mean value of the porosity A and the porosity B (that is, (A + B) / 2). The porosity ratio is the value of the porosity A to the porosity B (ie, A / B). The results of each are shown in Table 2.
[Measurement method of porosity]
First, a sample piece for measuring the porosity A and the porosity B was cut out from the honeycomb filter. The sample pieces were cut out at 5 locations on each of the inflow end face side and the outflow end face side of the honeycomb filter, for a total of 10 locations. The cutout points on each end face are the center position (first point) of each end face and the midpoint between the center position and the outer peripheral edge of the honeycomb filter on the X-axis and Y-axis that pass through this center position and are orthogonal to each other. It was set to 4 points (2nd to 5th points). The sample piece for measuring the porosity A was cut out so as to include the partition wall in the central portion of the partition wall separating the inflow cell and the outflow cell at each of the above 10 locations. In the sample piece for measuring the porosity A, the length of one side is set to the thickness of the partition wall in the central portion described above, the length of the other side is set to 100 μm in the extending direction of the partition wall on each end face, and the length of the other side is further set to 100 μm. The length was set to 20 mm in the extending direction of the cell. The sample piece for measuring the porosity B was cut out so as to include the central portion of the intersection of the partition walls at each of the above 10 locations. The sample piece for measuring the porosity B had a square having a side length of 100 μm centered on the center of the intersection of the partition walls as an end face, and the axial length was 20 mm in the extending direction of the cell. Next, the prepared sample piece was embedded in an epoxy resin and hardened, and then the surface thereof was polished. Then, each sample piece was cut out by 5 mm in the total length direction, and the cut surface was observed by SEM to acquire an SEM image. As the scanning electron microscope, "model number: S3200-N" manufactured by Hitachi High-Technology Co., Ltd. was used. When measuring the porosity A, an SEM image magnified 100 times was obtained for the central portion of the partition wall on each observation surface of the 10 sample pieces. In addition, when measuring the porosity B, an SEM image magnified 100 times was obtained for the intersection of the partition walls on each observation surface of the above 10 sample pieces. After that, using image analysis software, "area of partition wall S1" and "area of pore portion (void portion) S2" are calculated for each image, and "calculation formula (1): S2 / (S1 + S2)". The porosity of the partition wall imaged in each image was calculated. For the values of S1 and S2, the average value of the porosity at each of the 10 points was used.
(Examples 2 to 30)
The cell structure, the cross-sectional shape, the method of forming the outer peripheral wall, and the porosity A and the porosity B of the partition wall were changed as shown in Tables 1 and 2, and the honeycomb filters of Examples 2 to 30 were prepared. For Examples 3, 4, 7, 8, 15 to 18, 23, 24, 29, 30, the cell shape was set as shown in FIG. That is, in the above-described embodiment, the shape of the inflow cell is an octagon, and the shape of the outflow cell is a quadrangle. Further, in Examples 7 and 8, the cross-sectional shape of the honeycomb filter was an ellipse as shown in FIG. Further, in Examples 13, 14, 17, and 18, the outer peripheral wall was not formed by the outer peripheral coating material, and the outer peripheral portion of the honeycomb molded body obtained by extrusion molding was used as the outer peripheral wall.
For Examples 27 to 30, silicon carbide (SiC) was used as a material for producing the honeycomb filter. The honeycomb filters of Examples 27 to 30 are honeycomb filters having a segment structure.
At the time of producing the honeycomb filters of Examples 2 to 30, the extrusion pressure at the time of extrusion molding was adjusted, and the values of the porosity A and the porosity B of the partition wall were adjusted.
The honeycomb filters of Examples 1 to 30 were evaluated for "heat impact resistance (robustness)" by the method shown below. The results are shown in Table 3.
[Heat-resistant impact resistance (robustness)]
As an evaluation of the heat impact resistance, the test described below was performed on the honeycomb filter, and the robustness of the honeycomb filter was evaluated based on the presence or absence of cracks in the honeycomb filter after the test. Specifically, first, soot of 2 to 12 g / L was deposited inside the honeycomb filters of each Example and Comparative Example. Soot was deposited on an engine bench equipped with a 2.2L diesel engine. Regarding the operating conditions of the engine bench, the engine speed was 2000 rpm and the engine torque was 60 Nm. After that, a regeneration process by post-injection was performed to raise the inlet gas temperature of the honeycomb filter, and when the pressure loss before and after the honeycomb filter began to decrease, the post-injection was turned off and the engine was switched to the idle state. The amount of soot deposited at this time is such that the maximum temperature at the center of the outflow end face is 1000 ° C. at each level of the example, and the amount of soot deposited is the same with the same number in the example and the comparative example. The test was carried out under the conditions. Then, the presence or absence of cracks was visually observed in each of the "partition partition partition between the inflow cell and the outflow cell" and the "intersection point" of the honeycomb filter. Regarding the confirmation of the presence or absence of cracks, in the above-mentioned test, all points of the outflow end face where the temperature was the highest were confirmed. Then, the thermal shock resistance was evaluated based on the following evaluation criteria. The results are shown in Table 3.
Evaluation A: No cracks are confirmed.
Evaluation B: One crack is owned.
Evaluation C: There are consecutive cracks in two or more places.
Further, in the evaluation of thermal shock resistance, a comprehensive judgment was made by the following method based on the evaluation results at the above two locations. The results are shown in Table 3. In this comprehensive judgment, evaluation A is passed, and evaluation B and C are rejected.
Evaluation A: There is no soot leakage and there is one or less cracks.
Evaluation B: There is no soot leakage, but there are continuous cracks in two or more places.
Evaluation C: There is soot leakage.
(Comparative Examples 1 to 30)
The cell structure, the cross-sectional shape, the method of forming the outer peripheral wall, and the porosity A and the porosity B of the partition wall were changed as shown in Tables 4 and 5, and the honeycomb filters of Comparative Examples 1 to 30 were produced. The honeycomb filters of Comparative Examples 1 to 30 were also evaluated for "heat impact resistance (robustness)" by the same method as in Example 1. The results are shown in Table 6.
For Comparative Examples 3, 4, 7, 8, 15-18, 23, 24, 29, 30, the cell shape was set as shown in FIG. Further, in Comparative Examples 7 and 8, the cross-sectional shape of the honeycomb filter was an ellipse as shown in FIG. Further, in Comparative Examples 13, 14, 17, and 18, the outer peripheral wall was not formed by the outer peripheral coating material, and the outer peripheral portion of the honeycomb molded body obtained by extrusion molding was used as the outer peripheral wall. For Comparative Examples 27 to 30, silicon carbide (SiC) was used as a material for producing the honeycomb filter. The honeycomb filters of Comparative Examples 27 to 30 are honeycomb filters having a segment structure. The honeycomb filters of Comparative Examples 1 to 30 are honeycomb filters having the same structure as those of Examples 1 to 30 having the corresponding numbers, except that the values of the porosity A and the porosity B are different.
(result)
The honeycomb filters of Examples 1 to 30 were able to obtain the result of "Evaluation A" satisfying the acceptance criteria in the comprehensive judgment of thermal shock resistance. In particular, in the honeycomb filters of Examples 1 to 30, no cracks were confirmed at "a portion partitioning the inflow cell and the outflow cell (in other words, a substantial wall portion of the partition wall)". Regarding the "intersection between inflow cells", cracks were confirmed in one place, but since these cracks are not affected by soot leakage, even if such cracks occur, they are not affected. It is considered that there is no effect on the performance of the honeycomb filter. Therefore, the honeycomb filters of Examples 1 to 30 can effectively suppress the leakage of particulate matter such as soot.
The honeycomb filters of Comparative Examples 1 to 30 gave the result of "evaluation B" or "evaluation C" which failed in the comprehensive judgment of the heat impact resistance. In particular, in the “part partitioning the inflow cell and the outflow cell”, soot leakage from the honeycomb filter was confirmed for the honeycomb filter in which cracks were confirmed. Further, the honeycomb filter in which cracks are continuously confirmed at two or more places in the "intersection point" is not preferable in that the structural mechanical strength is lowered.
The honeycomb filter of the present invention can be used as a filter for collecting particulate matter in exhaust gas.
