電子デバイスは、樹脂基材上に少なくとも1つの機能層を有するものである。以下、電子デバイスの一例として、有機エレクトロルミネッセンス素子(有機EL素子)について説明する。
まず、透明導電部材について説明した後、有機EL素子について説明する。
図1に示すように、透明導電部材10は、樹脂基材11と、樹脂基材11上に形成された光学散乱層12と、光学散乱層12上に形成された透明導電膜15とを備える。
以下、各構成について説明する。
樹脂基材11は、高い光透過性を有していれば、特に制限はない。例えば樹脂基板、樹脂フィルム等が好適に挙げられるが、生産性の観点や軽量性と柔軟性といった性能の観点から透明樹脂フィルムを用いることが好ましい。
また、樹脂基材11は、未延伸フィルムでもよいし、延伸フィルムでもよい。
本発明において機能層とは、他の層には無い機能である、高屈折率、光散乱性やスクラッチ耐性の機能を有する層であり、例えば高屈折率層、光学散乱層、ハードコート層等の機能を有する層を指す。
光学散乱層12は、光取り出し効率を向上させる機能層であり、粒子13と、バインダ14とを含む。
バインダ14は、樹脂成分としてX-Y-X’の構造の成分を含有する。
ここで、X及びX’は各々独立に、少なくとも下記式(1)~(7)のいずれかの構造を有する。
具体的には、例えば、Yが、-R-R’-、-R-S-R’-、-R-S(O)-R’-、及び、-R-S(O)2-R’-のうちのいずれかの構造であり、前記R及びR’は各々独立に、下記式(8)~(12)のいずれかの構造である。
ただし、Yが、-R-R’-である場合、R及びR’の少なくとも1つは下記式(12)である。
ここで、X-Y-X’の構造の成分におけるYに含まれるSの原子数の割合が、Yに含まれるCの原子数に対し2%以上30%以下であることが好ましい。
Yに含まれるSの原子数の割合が、Yに含まれるCの原子数に対して2%以上であれば、屈折率がより向上する。より好ましくは5%以上である。また、Yに含まれるSの原子数の割合が、Yに含まれるCの原子数に対して30%以下であれば、黄変の度合いが軽減される。より好ましくは25%以下である。
Yに含まれる芳香環のCの原子数の割合が、Yに含まれる芳香環のその他の元素の原子数に対して50%以上であれば、屈折率がより向上する。より好ましくは55%以上である。また、Yに含まれる芳香環のCの原子数の割合が、Yに含まれる芳香環のその他の元素の原子量に対して80%以下であれば、素材の安定性がより向上する。より好ましくは70%以下である。
なお、樹脂自体での所望する屈折率の高さが不足する分は、高屈ナノ粒子を添加することで補うことができる。
光学散乱層12の樹脂基材11側の粒子存在体積比率は、50%を超えることが好ましい。更に、光学散乱層12の樹脂基材11側の粒子存在体積比率は、60%以上であることが好ましく、65%以上であることがより好ましい。
また、光学散乱層12の樹脂基材11側の粒子存在体積比率が高くなるほど、光散乱量が増加し、光取り出し効率が向上しやすくなる。
バインダ14は、光の波長633nmにおける屈折率nbが1.50以上2.00未満であることが好ましい。バインダ14の屈折率nbとは、単独の素材で形成されている場合は、単独の素材の屈折率であり、混合系の場合は、各々の素材固有の屈折率に混合比率を乗じた合算値により算出される計算屈折率である。
光学散乱層12の層厚は、散乱を生じるための光路長を確保するためにある程度厚い必要があるが、一方で吸収によるエネルギーロスを生じない程度に薄い必要がある。このため、光学散乱層12の厚さは、250nm以上1000nm以下であることが好ましい。より好ましくは300nm以上であり、また、より好ましくは800nm以下である。
[粒子]
上述のように、光学散乱層12には粒子13として、アスペクト比が2以下の球状粒子が80個数%以上含まれることが好ましい。このアスペクト比が2以下の球状粒子は、平均粒子径が200nm以上500nm以下であることが好ましい。より好ましくは230nm以上、更に好ましくは250nm以上である。また、より好ましくは450nm以下、更に好ましくは400nm未満である。
粒子13の平均粒子径は、電子顕微鏡写真の画像処理により測定することができる。例えば、粒子13を倍率10万倍で撮影し、その画像から粒子13の長辺の長さを測定する。そして、粒子100個分の平均をとったものを粒子13の平均粒子径とする。
バインダ14は、樹脂成分として、前記説明したX-Y-X’の構造の成分を含有するが、樹脂成分は、X-Y-X’の構造の成分のみからなるものであってもよく、後述する他の樹脂成分を含有してもよい。
他の樹脂成分としては、公知のバインダを特に制限なく使用できる。また、他の樹脂成分は、複数種類を混合して使用することもできる。
高屈折率バインダとしては、例えば、リオデュラス(登録商標)TYZシリーズ、リオデュラスTYTシリーズ(東洋インキ社製)、ZrO2微粒子入り樹脂塗料(Pixelligent Technologies社製)、URシリーズ(日産化学社製)、オルガチックス(登録商標)シリーズ(マツモトファインケミカル社製)、PIUVOシリーズ(ケーエスエム社製)、アクリル系樹脂シリーズ、エポキシ系樹脂シリーズ(NTTアドバンステクノロジ社製)、ヒタロイド(登録商標)シリーズ(日立化成社製)等を用いることができる。
これは、X-Y-X’の構造の樹脂成分と、他の樹脂成分とを混合したバインダ14が低屈折のバインダとなった場合、光学散乱層12側から来た光が侵入角度によってはバインダ内に進むことができず、反射されてしまうためである。
具体的には、Si-O-Si結合を有するポリシロキサン(ポリシルセスキオキサンを含む)、Si-N-Si結合を有するポリシラザン、Si-O-Si結合とSi-N-Si結合の両方を含むポリシロキサザン等を挙げることができる。これらは、2種以上を混合して使用することができる。
光学散乱層12で用いられるポリシロキサンとしては、一般構造単位としてのR3SiO1/2、R2SiO、RSiO3/2及びSiO2を含むことができる。ここで、Rは、水素原子、1以上20以下の炭素原子を含むアルキル基、例えば、メチル、エチル、プロピル等、アリール基、例えば、フェニル等、及び不飽和アルキル基、例えば、ビニル等からなる群より独立して選択される。特定のポリシロキサン基の例としては、PhSiO3/2、MeSiO3/2、HSiO3/2、MePhSiO、Ph2SiO、PhViSiO、ViSiO3/2、MeHSiO、MeViSiO、Me2SiO、Me3SiO1/2等が挙げられる。また、ポリシロキサンの混合物やコポリマーも使用可能である。なお、Viはビニル基を表す。
光学散乱層12においては、上述のポリシロキサンの中でもポリシルセスキオキサンを用いることが好ましい。ポリシルセスキオキサンは、シルセスキオキサンを構造単位に含む化合物である。「シルセスキオキサン」とは、RSiO3/2で表される化合物であり、通常、RSiX3(Rは、水素原子、アルキル基、アルケニル基、アリール基、アラアルキル基(アラルキル基ともいう)等であり、Xは、ハロゲン、アルコキシ基等である)。
ポリシルセスキオキサンの分子配列の形状としては、代表的には無定形構造、ラダー状構造、籠型構造、その部分開裂構造体(籠型構造からケイ素原子が一原子欠けた構造や籠型構造のケイ素-酸素結合が一部切断された構造)等が知られている。
光学散乱層12で用いられるポリシラザンとは、ケイ素-窒素結合を持つポリマーで、Si-N、Si-H、N-H等からなるSiO2、Si3N4及び両方の中間固溶体SiOxNy(x=0.1~1.9、y=0.1~1.3)等の無機前駆体ポリマーである。
例えば、電子線硬化の場合には、コッククロフト・ワルトン型、バンデグラフ型、共振変圧型、絶縁コア変圧器型、直線型、ダイナミトロン型、高周波型等の各種電子線加速器から放出される10keV以上1000keV以下、好ましくは30keV以上300keV以下のエネルギーを有する電子線等が使用され、紫外線硬化の場合には、超高圧水銀灯、高圧水銀灯、低圧水銀灯、カーボンアーク、キセノンアーク、メタルハライドランプ等の光線から発する紫外線等が利用できる。
紫外線照射装置としては、例えば、100nm以上230nm以下の範囲内で真空紫外線を発する希ガスエキシマランプが挙げられる。
キセノン(Xe)、クリプトン(Kr)、アルゴン(Ar)、ネオン(Ne)等の希ガスの原子は、化学的に結合して分子を作らないため、不活性ガスと呼ばれる。しかし、放電などによりエネルギーを得た希ガスの原子(励起原子)は、他の原子と結合して分子を作ることができる。
例えば、希ガスがXe(キセノン)の場合には、下記反応式で示されるように、励起されたエキシマ分子であるXe2 *が基底状態に遷移するときに、172nmのエキシマ光を発光する。

誘電体バリア放電ランプの構成としては、電極間に誘電体を介して放電を起こすものであり、一般的には、誘電体からなる放電容器とその外部とに少なくとも一方の電極が配置されていればよい。誘電体バリア放電ランプとして、例えば、石英ガラスで構成された太い管と細い管とからなる二重円筒状の放電容器中にキセノン等の希ガスが封入され、該放電容器の外部に網状の第1の電極を設け、内管の内側に他の電極を設けたものがある。誘電体バリア放電ランプは、電極間に高周波電圧等を加えることによって放電容器内部に誘電体バリア放電を発生させ、該放電により生成されたキセノン等のエキシマ分子が解離する際にエキシマ光を発生させる。
透明導電膜15は、光学散乱層12の面上に設けられている。透明導電膜15は、透明導電部材10において電気を導通させるための導電性材料を含む層である。透明導電膜15としては、例えば、Au、Ag、Pt、Cu、Rh、Pd、Al、Cr等の金属薄膜や、In2O3、CdO、CdIn2O4、Cd2SnO4、TiO2、SnO2、ZnO、ITO、IZO(インジウム・亜鉛酸化物)、IGO(インジウム・ガリウム酸化物)、IWZO(インジウム・タングステン・亜鉛酸化物)、AZO(Alドープ酸化亜鉛)、GZO(Gaドープ酸化亜鉛)、ATO(アンチモン・スズ酸化物)、FTO(Fドープ酸化スズ)、TiN、ZrN、HfN、TiOx、VOx、CuI、InN、GaN、CuAlO2、CuGaO2、SrCu2O2、LaB6、RuO2等の金属酸化物や導電性無機化合物層が挙げられる。これら化合物は結晶性でも非結晶性でもよい。また、IDIXO(In2O3-ZnO)等の非晶質で透明導電部材10を作製可能な材料を用いてもよい。また、導電性ポリマーを使用してもよく、例えばポリアセチレン、ポリ(p-フェニレンビニレン)、ポリピロール、ポリチオフェン、ポリアニリン、ポリ(p-フェニレンスルフィド)等が挙げられる。透明導電膜15には、これらの導電性材料が1種のみ含まれてもよく、2種以上含まれてもよい。
透明導電膜15の形成方法としては、特に制限はなく、従来公知の方法が利用できる。この透明導電膜15の形成方法としては、例えば、ドライプロセスによるCVD法、真空蒸着法、イオンプレーティング法、スパッタリング法等が利用できる。
透明導電膜15は、透明導電部材10の光学散乱層12を構成する観点から、シート抵抗が10000Ω/sq.以下であることが好ましく、2000Ω/sq.以下であることがより好ましい。
次に、上述の構成の透明導電部材10の製造方法を説明する。
透明導電部材10の作製においては、まず樹脂基材11を準備する。樹脂基材11には、必要に応じて予めガスバリア層が形成されたガスバリア性フィルムを樹脂基材11として準備してもよい。
次に、準備した樹脂基材11上に、光学散乱層12を形成する。光学散乱層12の形成は、溶媒にバインダ14と、粒子13とを分散することで光学散乱層形成用分散液を作製し、この分散液を樹脂基材11上に塗布することで形成する。
光学散乱層12を所定のパターンに形成する場合には、グラビア印刷法、フレキソ印刷法、オフセット印刷法、スクリーン印刷法、インクジェット印刷法を用いることが好ましい。
次に、光学散乱層12の形成領域の全面に透明導電膜15を形成する。透明導電膜15は、上述の金属酸化物のスパッタリングターゲットを用いたスパッタリング法やイオンプレーティング法等によって形成することができる。
次に、上述の透明導電部材を用いた有機エレクトロルミネッセンス素子(有機EL素子)の実施形態について説明する。本実施形態の有機EL素子は、上述の透明導電部材の透明導電膜15を第1電極(透明電極)とし、この第1電極上に、発光ユニットと第2電極(対向電極)とが設けられた構成である。このため、以下の有機EL素子の説明では、上述の透明導電部材と同じ構成については、詳細な説明を省略する。
本発明の有機EL素子の構成、材料は、特開2013-89608記載のものを用いることができる。
また、有機EL素子を機械的に保護するために、保護膜又は保護板等の保護部材を設けてもよい。保護部材は、有機EL素子及び封止部材を、透明導電部材10とで挟む位置に配置される。特に封止部材が封止膜である場合には、有機EL素子に対する機械的な保護が十分ではないため、このような保護部材を設けることが好ましい。
次に、図2に示す有機EL素子20の製造方法の一例を説明する。
まず、上述の製造方法により透明導電部材10を作製する。
次に、透明導電部材10上に、正孔注入層、正孔輸送層、発光層、電子輸送層、電子注入層の順に成膜し、発光ユニット21を形成する。これらの各層の成膜方法としては、スピンコート法、キャスト法、インクジェット法、蒸着法、印刷法等があるが、均質な膜が得られやすく、かつピンホールが生成しにくい等の点から、真空蒸着法又はスピンコート法が特に好ましい。更に、層ごとに異なる成膜法を適用してもよい。これらの各層の成膜に蒸着法を採用する場合、その蒸着条件は使用する化合物の種類等により異なるが、一般にボート加熱温度50℃以上450℃以下、真空度1×10-6Pa以上1×10-2Pa以下、蒸着速度0.01nm/秒以上50nm/秒以下、基板温度-50℃以上300℃以下、層厚0.1μm以上5μm以下の範囲内で、各条件を適宜選択することが好ましい。
電子デバイスとしては、有機EL素子の他、有機薄膜太陽電池(OPV:Organic Photovoltaics)、発光ダイオード(LED:Light Emitting Diode)、有機発光ダイオード(OLED:Organic Light Emitting Diode)等、光学特性が必要なものが挙げられる。
図3は、本発明で規定する機能層を有する有機薄膜太陽電池(OPV)の構造を示す模式図である。
図3に示すように、有機薄膜太陽電池30は、機能層(透明部材)31と、透明基材(樹脂基材)32と、透明電極(アノード(ITO))33と、正孔輸送層34と、有機発電層35と、電子輸送層36と、電極(カソード(Ca/Al))37と、がこの順に設けられている。図3に示す有機薄膜太陽電池30は、本発明で規定する機能層31が透明基材32の下部に設けられているため、電力変換効率とスクラッチ耐性が向上する。
図4において、(A)は拡散フィルムなしのもの、(B)は一般の拡散シートを本願規定の樹脂成分を含有する機能層としたもので、透過率90%の拡散フィルムとして用いたもの、(C)はナノバックリングシート(2枚クロス配置)を本願規定の樹脂成分を含有する機能層としたもので、透過率80%の拡散フィルムとして用いたもの、(D)は一般の拡散板を本願規定の樹脂成分を含有する機能層としたもので、透過率65%の拡散フィルムとして用いたものである。
なお、図4は、便宜上、発光ダイオードの上面視の状態を簡略化して図示したものであり、(B)、(C)、(D)は、拡散フィルムを設けたものとして、便宜上、同一の図面としている。
図4の(B)、(C)、(D)に示す発光ダイオードは、本願規定の機能層が拡散フィルムとして発光ダイオードの上面に設けられているため、光取り出し効率とスクラッチ耐性が向上する。
なお、表中のX,X’の数字及びY構成の両端の数字((1)等)は、本明細書中に記載の式(1)~(12)の化合物に対応する。また、表中、PMMAは、ポリメタクリル酸メチルであり、P/Bは、バインダの体積と粒子の体積の合計と、粒子の体積との比率[粒子の体積/(粒子の体積+バインダの体積)]×100である。また、表中、粒子径は、粒子全ての平均粒子径であり、基材側存在率は、基材側の粒子存在体積率である。
実施例に用いる化合物の構造を以下に示す。
実施例1では、本願規定の樹脂成分を含有する機能層を塗設した有機薄膜太陽電池(OPV)素子について特性を評価した。
表2に記載の組成になるように、No.101以外は、X、X′、Yを選択し、開始剤Aを添加した樹脂構成とした。なお、No.101は、機能層を塗設していない、後述のプラスチックフィルムを用いた有機薄膜太陽電池としたものである。
表2に記載の樹脂構成の成分を98質量%、開始剤Aを2質量%含有する塗布液をインクジェット塗布法にて、別途用意した片側に粘着剤が塗設されている厚さ38μmのプラスチックフィルム(藤森工業(株)社製、マスタックTFB ZBO-0421)の粘着剤と反対側に塗布した。その後、簡易乾燥(70℃、2分)し、更に、後述する波長制御IRで基材温度80℃未満の出力条件で5分間乾燥処理を実行した。
(改質処理装置)

上述の試料102の作製において、表2に記載の樹脂構成の条件に変更した以外は、No.102と同様の方法でNo.103の有機薄膜太陽電池を作製した。
上述の試料103の作製において、塗布液の樹脂成分に対し有機チタン化合物(Ti-A)を20質量%添加した以外は、No.103と同様の方法でNo.104の有機薄膜太陽電池を作製した。
光を当てることにより生み出される電力を電力変換効率とし、電力変換効率は、No.101の電力変換効率を1.00とする相対値で求め、1.05倍以上のものを合格とした。
評価は新栄電子計測器(株)社製、太陽光発電アレイテスタ SIV-600を用いて行った。
株式会社 安田精機製作所製、No.650-F トライボテスター(往復摩擦摩耗試験機)を用いて擦過性を評価した。SUS製ボール状摩擦子において、摩擦速度100mm/秒、荷重100gfとして、10往復したときの傷の度合いで評価を行った。明らかに傷が目立つものを×、傷が見えない、又は見えにくいものを○とした。
一方、No.101は、本願規定の樹脂成分を含有する機能層を有しないため、電力変換効率及びスクラッチ耐性に劣った。また、No.102は、Y構成にSを含まないため、電力変換効率に劣った。
実施例2では、本願規定の樹脂成分を含有する機能フィルムを貼り付けたLED照明について特性を評価した。
表3に記載の組成になるように、No.201、No.202以外は、X、X′、Yを選択し、開始剤Aを添加した樹脂構成とした。なお、No.201は、機能フィルムを設けていないLED照明としたものである。
屈折率2.30、平均粒子径290nm、アスペクト比2以下の粒子85個数%のTiO2粒子(堺化学工業(株)製 R-42)と樹脂溶液(東京化成工業(株)社製 メタクリル酸メチル))との固形分比率を5体積%(粒子)/95体積%(樹脂)とした液を調製した。この液を、別途用意した、片側に粘着剤が塗設されている厚さ38μmのプラスチックフィルム(藤森工業(株)社製、マスタックTFB ZBO-0421)の粘着剤と反対側に塗布し、機能フィルムを作製した。
次に、TiO2分散液を100rpmで撹拌しながら、樹脂溶液を少量ずつ混合添加し、添加完了後、500rpmまで撹拌速度を上げ、10分間混合した後、疎水性PVDF0.45μmフィルター(ワットマン社製)にて濾過し、目的の機能フィルム用塗布液を得た。

上述の試料202の作製において、表3に記載の樹脂構成の成分を98質量%、開始剤Aを2質量%含有した塗布液に変更した以外は、No.202と同様の方法でNo.203のLED照明を作製した。
上述の試料203の作製において、表3に記載の樹脂構成の条件に変更した以外は、No.203と同様の方法でNo.204のLED照明を作製した。
上述の試料204の作製において、樹脂成分に対し有機チタン化合物(Ti-A)を20質量%添加した樹脂構成とした以外は、No.204と同様の方法でNo.205のLED照明を作製した。
(全光束)
作製した各試料に対し、積分球を用いて一定電流における光束を測定した。具体的には、5mAの電流密度で全光束を測定した。各試料の発光効率は、No.201の発光効率を1.00とする相対値で求め、1.20倍以上を合格とした。
実施例1と同様の方法で評価した。
一方、No.201は、機能フィルムを有さないため、発光効率に劣った。また、No.202は、X-Y-X’の構造の樹脂成分を含有しないため、発光効率及びスクラッチ耐性に劣った。
実施例3では、本願規定の樹脂成分を含有する機能層をオプティカルフィルム(OCF:Out Coupling Film)として用いた有機EL(OLED)素子について特性を評価した。
〈フィルムの作製〉
[基材]
(基材準備)
樹脂基材として、厚さ100μm、幅350mmのポリエチレンテレフタレート(PET)フィルム(東レ社製のルミラー(登録商標)U48)を準備した。
樹脂基材の易接着面に、JSR株式会社製 UV硬化型有機/無機ハイブリッドハードコート材 OPSTAR(登録商標) Z7501を、塗布、乾燥後の層厚が4μmになるようにワイヤーバーで塗布した後、乾燥条件:80℃、3分で乾燥後、空気雰囲気下、高圧水銀ランプを使用し、硬化条件:1.0J/cm2で硬化を行い、プライマー層(下地層)を形成した。
プライマー層を形成したPETフィルムを120mm×100mmの大きさで切り出し、プライマー層上に、ケイ素含有ポリマー改質層を、以下のようにして形成した。
ケイ素化合物層の成膜条件は、以下のとおりである。
酸素ガス(O2)の供給量:500sccm
真空チャンバー内の真空度:3Pa
プラズマ発生用電源からの印加電力:1.2kW
プラズマ発生用電源の周波数:80kHz
フィルムの搬送速度:0.5m/min
市販のスパッタ装置に、In2O3:ZnO(90質量%:10質量%)のターゲットを取り付け、以下の条件にて、厚さ250nmのIZOからなる陽極を形成した。
アルゴン流量:99sccm
酸素流量:1sccm
出力:5W/cm2
市販の真空蒸着装置の基材ホルダーに固定し、発光ユニットを形成する下記の化合物をそれぞれタングステン製の抵抗加熱ボートに入れ、これら基材ホルダーと各加熱ボートとを真空蒸着装置の真空槽内に取り付けた。次に、真空蒸着装置の真空槽を真空度1×10-4Paまで減圧した後、透明導電部材を移動させながら化合物HT-1を、蒸着速度0.1nm/秒で蒸着し、20nmの正孔輸送層(HTL)を設けた。
次に、化合物A-3(青色発光ドーパント)、化合物A-1(緑色発光ドーパント)、化合物A-2(赤色発光ドーパント)及び化合物H-1(ホスト化合物)を、以下の条件で発光層の厚さが70nmになるよう共蒸着し発光層を形成した。
化合物A-3が膜厚に対し線形に5~35質量%になるように場所により蒸着速度を変化させた。化合物A-1と化合物A-2は膜厚に依存することなく各々0.2質量%の濃度になるように、蒸着速度0.0002nm/秒とした。化合物H-1は64.6~94.6質量%になるように場所により蒸着速度を変化させた。
その後、化合物ET-1を膜厚30nmに蒸着して電子輸送層を形成し、更にフッ化カリウム(KF)を厚さ2nmで形成した。更に、アルミニウム110nmを蒸着して対向電極を形成した。
[接着剤組成物の調製]
ポリイソブチレン系樹脂(A)として「オパノール(登録商標)B50(BASF製、Mw:34万)」100質量部、ポリブテン樹脂(B)として「日石ポリブテン グレードHV-1900(新日本石油社製、Mw:1900)」30質量部、ヒンダードアミン系光安定剤(C)として「TINUVIN(登録商標)765(BASF・ジャパン製、3級のヒンダードアミン基を有する)」0.5質量部、ヒンダードフェノール系酸化防止剤(D)として「IRGANOX(登録商標)1010(BASF・ジャパン製、ヒンダードフェノール基のβ位が二つともターシャリーブチル基を有する)」0.5質量部、及び環状オレフィン系重合体(E)として「Eastotac(登録商標) H-100L Resin(イーストマンケミカル.Co.製)」50質量部を、トルエンに溶解し、固形分濃度約25質量%の接着剤組成物を調製した。
上記で作製したガスバリア層付き支持基板を用意し、これをそのまま、後述するフィルムを貼付する前の基板とした。次に、調製した上記接着剤組成物の溶液を乾燥後に形成される接着層の厚さが20μmとなるように封止基板の陰極側(ガスバリア層側)となる表面に塗工し、120℃で2分間乾燥させて接着層を形成した。次に、形成した接着層面に対して、剥離シートとして、厚さ38μmの剥離処理をしたポリエチレンテレフタレートフィルムの剥離処理面を貼付して、封止基板を作製した。
放置後、剥離シートを除去し、80℃に加熱した真空ラミネーターで有機発光素子の陰極を覆う形でラミネートした。更に、120℃で30分加熱し封止し、「No.301」を作製した。
No.202と同様の方法で、機能層(光学散乱層)の層厚が0.25μmのオプティカルフィルム(OCF)を得た。
その後、試料301と同様に素子作製を行った。作製したオプティカルフィルムを前述の有機EL素子の発光面に貼り付け、評価用素子とした。
上述の試料302の作製において、表4に記載の樹脂構成の成分を98質量%、開始剤Aを2質量%含有した塗布液に変更した以外は、No.302と同様の方法でNo.303の有機EL素子を作製した。
上述の試料303の作製において、表4の樹脂構成の条件に変更した以外は、No.303と同様の方法でNo.304の有機EL素子を作製した。
上述の試料304の作製において、樹脂成分に対し有機チタン化合物(Ti-A)を20質量%添加した樹脂構成とした以外は、No.304と同様の方法でNo.305の有機EL素子を作製した。
(全光束)
作製した各試料に対し、積分球を用いて一定電流における光束を測定した。具体的には、20A/m2の定電流密度で全光束を測定した。各試料の発光効率は、No.301の発光効率を1.00とする相対値で求め、1.20倍以上を合格とした。
実施例1と同様の方法で評価した。
一方、No.301は、OCFを有さないため、発光効率に劣った。また、No.302は、X-Y-X’の構造の樹脂成分を含有しないため、発光効率及びスクラッチ耐性に劣った。
実施例4では、本願規定の樹脂成分を含有する機能層を内部光取出し構造(IES:Internal light extraction structure)として用いた有機EL(OLED)素子について特性を評価した。
No.401の基材はNo.301と同構成であるため、No.301と同様に作製した。
基材のガスバリア層まではNo.401と同様に作製した。
次に、TiO2分散液を100rpmで撹拌しながら、樹脂溶液を少量ずつ混合添加し、添加完了後、500rpmまで撹拌速度を上げ、10分間混合した後、疎水性PVDF0.45μmフィルター(ワットマン社製)にて濾過し、目的の光学散乱層用塗布液を得た。
(改質処理装置)

上述の試料402の作製において、表5の条件に変更した以外は、No.402と同様の方法でNo.403の有機EL素子を作製した。
上述の試料403の作製において、表5に記載の樹脂構成の成分を98質量%、開始剤Aを2質量%含有した塗布液に変更した以外は、No.403と同様の方法でNo.404~415、417~429、434の有機EL素子を作製した。
なお、表中の粒子について、B-34は、屈折率1.64、平均粒子径0.30μm、アスペクト比2以下の割合85個数%のBaSO4粒子(堺化学工業(株)製)、SG-TO100は、屈折率2.40、平均粒子径100nm、アスペクト比2以下の割合90個数%のTiO2粒子(Sukgyung AT Co.,Ltd.製)、MP-6035は、屈折率1.48、平均粒子径450nm、アスペクト比2以下の割合100個数%のアクリル粒子(綜研化学(株)製)、BT-HP9DXは、屈折率2.42、平均粒子径300nm、アスペクト比2以下の割合85個数%のBaTiO3((株)ノリタケカンパニーリミテド製)である。
上述の試料415の作製において、樹脂成分に対し有機チタン化合物(Ti-A)を20質量%添加し、表5の条件に変更した以外は、No.415と同様の方法でNo.416及び430~433の有機EL素子を作製した。
(全光束)
実施例3と同様の方法で全光束を測定した。各試料の発光効率は、試料401の発光効率を1.00とする相対値で求め、1.20倍以上を合格とした。
85℃(dry)の恒温槽に各試料を投入し、24時間ごとに上記発光効率評価と同様の定電流密度における保存前と保存後との電圧上昇率を評価した。評価開始時より電圧上昇が1.0Vを超えた素子、又は、0.5mm以上のダークスポットが発生した素子を不可とし、不可となる期間(日数)を5段階のランクとし、保存性と定義した。
ランク4:保存後、300時間超500時間以内に電圧上昇が1.0Vを超えたもの、又は、0.5mm以上のダークスポットが発生したもの
ランク3:保存後、100時間超300時間以内に電圧上昇が1.0Vを超えたもの、又は、0.5mm以上のダークスポットが発生したもの
ランク2:保存後、24時間超100時間以内に電圧上昇が1.0Vを超えたもの、又は、0.5mm以上のダークスポットが発生したもの
ランク1:保存後、24時間以内に電圧上昇が1.0Vを超えたもの、又は、0.5mm以上のダークスポットが発生したもの
なお、ランク3以上のものを合格とした。
一方、No.401は、IESを有さないため、発光効率に劣った。また、No.402、No.403は、X-Y-X’の構造の樹脂成分を含有しないため、発光効率及び長期保存性に劣った。更に、No.424は、Y構成にSを含まないため、発光効率及び長期保存性に劣った。

Claims (11)
- 請求項1から請求項3のいずれか一項に記載の電子デバイスが有機エレクトロルミネッセンス素子である有機エレクトロルミネッセンス素子。
- 光学散乱層が、前記機能層に粒子及びバインダを含有する光学散乱層である請求項4に記載の有機エレクトロルミネッセンス素子。
- 前記光学散乱層は、前記粒子としてアスペクト比が2以下の球状粒子を80個数%以上含む請求項5に記載の有機エレクトロルミネッセンス素子。
- 前記光学散乱層の厚さが、前記粒子の平均粒子径よりも厚く、前記光学散乱層において、厚さ方向の中心より前記樹脂基材側の領域の前記粒子の粒子存在体積比率が、厚さ方向の中心より、前記光学散乱層上に形成された透明導電膜側の領域の前記粒子の粒子存在体積比率よりも大きい請求項5又は請求項6に記載の有機エレクトロルミネッセンス素子。
- 前記光学散乱層における前記粒子の体積比率が、1体積%以上40体積%以下である請求項5から請求項7のいずれか一項に記載の有機エレクトロルミネッセンス素子。
- 前記粒子と前記バインダとの屈折率差が0.20以上1.00以下である請求項5から請求項8のいずれか一項に記載の有機エレクトロルミネッセンス素子。
- 前記球状粒子の平均粒子径が、200nm以上500nm以下である請求項6、又は請求項6を引用する請求項7から請求項9のいずれか一項に記載の有機エレクトロルミネッセンス素子。
- 前記光学散乱層の厚さが250nm以上1000nm以下である請求項5から請求項10のいずれか一項に記載の有機エレクトロルミネッセンス素子。
