失禁パッド10において表面シート2として用いる不織布1は、高伸度繊維を含む繊維ウエブの構成繊維同士の交点を融着部にて熱融着して繊維シートを形成する融着工程と、前記繊維シートを延伸する延伸工程とを備える不織布の製造方法によって製造される。表面シート2として用いる不織布の製造方法の一実施態様について、上述した不織布1の好ましい製造方法を例に挙げ、図6を参照しながら説明する。図6には、不織布1の製造方法に用いられる好ましい製造装置100が模式的に示されている。製造装置100は、エア−スルー不織布の製造に好適に用いられるものである。製造装置100は、製造工程の上流側から下流側に向けて、ウエブ形成部200、熱風処理部300、延伸部400、及び下側シート接合部500をこの順で備えている。尚、下側シート接合部500は、表面シート2(不織布1)と下側シート8であるセカンドシートとを熱融着によって接合する場合に備えるものである。

以上のように、製造装置100を用いた不織布1の製造方法によれば、図5に示す構成繊維11を備えると共に、側部域13cの繊維密度が、頂部域13aの繊維密度或いは底部域13bの繊維密度よりも小さく形成された凹凸構造の不織布1を連続的に効率よく製造することができる。また、製造された不織布1は、凹凸ロール402によって、凹凸形状に変形された状態のまま、下側シート接合部500のシート合流部に搬送される。シート合流部には、ロール状巻回物8’から巻き出されたセカンドシート用の帯状の下側シート8が供給されており、凹凸形状の不織布1は、帯状の下側シート8と重ねた状態とされて、凹凸ロール402とフラットロール501との間に導入される。凹凸ロール404とフラットロール501との間においては、凹凸形状の不織布1における非肌側凸部22と帯状の下側シート8とが、凹凸ロール402の各柱状凸部402aとフラットロール501の周面との間で加熱及び加圧されて接合する。このようにして、不織布1からなる表面シート2が、各柱状凸部401において下側シート8に接合された帯状の複合シートが得られる。帯状の複合シートは、巻き取った後に、失禁パッド10の製造ラインに導入されるか、巻き取ることなく、失禁パッド10の製造ラインに導入される。
