Description
樹脂成形体と金属体を一の面で重ね合わせて接合されてなる接合構造体が、塩害環境下におかれた場合、金属体が塩害により腐食し、樹脂成形体と金属体との接合部に隙間が形成され、この部分に隙間腐食による腐食物が生成される。隙間に生成された腐食物は、時間の経過に伴い成長し、樹脂成形体と金属体との隙間が拡大するとともに、樹脂成形体を金属体から剥離させようとする力(剥離力)が発生することで、樹脂成形体と金属体とが分離してしまうおそれがある。
本発明の第2の態様によると、樹脂成形体、金属体、および電子部品を備える電子制御装置の製造方法は、樹脂成形体と金属体とで画成された収容空間に電子部品を配置し、樹脂成形体と金属体の主面とを互いに押圧接触させた状態で、主面とは反対側の面にレーザ光を照射し、レーザ光による熱により樹脂成形体を変形させて、金属体の主面と連続した側面の一部に樹脂成形体の変形部を接触させる。
−第1の実施の形態−
図1は本発明の一実施の形態に係る電子制御装置100の概略を示す斜視図であり、図2は電子制御装置100の概略を示す分解斜視図である。本実施の形態に係る電子制御装置100は、自動車に搭載され、エンジンを電子制御するエンジンコントローラユニット(ECU)である。図2に示すように、電子制御装置100は、エンジン制御用の回路基板5と、樹脂成形体1と、金属ベース4とを備えている。
樹脂選定工程S110では、結晶性樹脂と、アロイ化する非結晶性樹脂とを選定する。選定の際、以下の選定条件を満足するように、結晶性樹脂および非結晶性樹脂をそれぞれ選定する。選定された結晶性樹脂および非結晶性樹脂をアロイ化し、ペレット状のポリマーアロイを形成する。

図6に示す射出成形工程S120では、樹脂選定工程S110で得られたペレット状のポリマーアロイを加熱溶融し、射出成形機(不図示)により射出成形することで樹脂成形体1を形成する。例えば、射出成形機のノズルは、カバー1aの中央部に対応する位置に配置される。ノズルの射出口から射出されたポリマーアロイは、中央部から周囲に拡がり、カバー1aおよびコネクタ1bが一体的に成形される。
組立準備工程S130では、樹脂成形体1と、電子部品6が実装された回路基板5と、金属ベース4とを準備する。
組立工程S140では、電子部品6が実装された回路基板5を樹脂成形体1の凹部1cに配置し、コネクタ1bの端子ピンと回路基板5とをスポットフロー(局所半田付け)などによって半田接合し、両者を電気的に接続する。回路基板5を樹脂成形体1に接着剤、熱カシメ、ねじ止めなどにより固定する。接着剤を用いて固定する場合、紫外線硬化接着剤、あるいは、室温で硬化する2液接着剤を用いて固定することで、工程時間の短縮化(短タクト化)を図ることができるので好適である。
表面改質処理工程S145では、大気圧プラズマ処理を樹脂成形体1および金属ベース4の接合面に施す。表面改質処理工程S145では、大気圧下でプラズマを発生させ、樹脂成形体1の樹脂接合面1dおよび金属ベース4の金属接合面4dに向けてプラズマを照射する。これにより、樹脂接合面1dに酸素官能基が生成、増大され、表面エネルギーが増大する。また、金属接合面4dに大気圧プラズマ処理を施すと、表面の洗浄や強固な酸化膜の形成によって、表面エネルギーは増大する。なお、表面改質工程は、射出工程の後以降及び接合前であればどの部分で行っても良い。また、金属ベース4の金属接合面4dには、さらに、トリアジン処理や化成処理を施すことも有効であり、少なくとも1μm以上の酸化膜を形成しておくことが好ましい。ADC12は、腐食しやすいため、化成処理の中でもアルマイト処理が有効である。レーザ照射部までアルマイト処理が行われている場合は、塩害耐性向上のみならず、レーザ光の吸収率を増大させることができるので、設備の低コスト化や高速接合にも有効となる。また、コストを優先にした場合、アルマイト処理よりも腐食耐性は低いが、三価クロム処理も有効である。この場合、アルマイト処理と同様に、設備の低コスト化や高速接合の効果が期待できる。
レーザ接合工程S150において、レーザ光10を照射する際、金属ベース4の表面で反射した反射光がレーザ光源に照射されると、レーザ光源が劣化してしまうおそれがある。このため、レーザ光10の反射光がレーザ光源に照射されないように、斜めにレーザ光10を照射する。2工程でレーザ照射する場合を以下に示す。
第1加圧工程S152では、図8(a)および図9(a)に示すように、押圧治具190の縁部が矩形状の金属ベース4の一辺に沿うレーザ照射面11の近傍に位置するように、押圧治具190を位置決めし、押圧治具190を上方から金属ベース4に当て、金属ベース4を下方に向けて押圧する。これにより、金属ベース4の金属接合面4dを構成する主面101と、樹脂成形体1の樹脂接合面1dとが互いに押圧接触される。なお、金属接合面4dおよび樹脂接合面1dには、それぞれ微小な凹凸が形成されているため、「金属接合面4dと樹脂接合面1dとが互いに押圧接触される」とは、樹脂接合面1dと金属接合面4dとが全領域に亘って押圧接触されることを意味するものではなく、一部に隙間が形成されていることを含む。金属ベース4に対する押圧治具190の接触面積を大きくするほど、金属ベース4の反りや、金属ベース4と樹脂成形体1との密着性の低下を抑制できる。なお、本実施の形態では、樹脂成形体1と金属ベース4との最大隙間量が20μm程度となるように押圧治具190を押圧した。
第1レーザ照射工程S154は、押圧治具190により樹脂成形体1と金属ベース4とが互いに押圧接触された状態で行われる。第1レーザ照射工程S154では、図8(a)および図9(a)、図9(b)に示すように、矩形状の金属ベース4の一辺に沿うレーザ照射面11、すなわち金属接合面4dを構成する主面101とは反対側の面にレーザ光10を照射し、図8(a)において破線で模式的に示すように、始点(A点)から終点(B点)まで一直線状にレーザ光10を走査し、金属接合面4dと樹脂接合面1dとを接合する。
第2加圧工程S156では、図8(b)および図9(a)に示すように、押圧治具190の縁部が矩形状の金属ベース4の三辺に沿うレーザ照射面11の近傍に位置するように、押圧治具190を位置決めし、押圧治具190を上方から金属ベース4に当て、金属ベース4を下方に向けて押圧する。これにより、金属ベース4の金属接合面4dと、樹脂成形体1の樹脂接合面1dとが互いに押圧接触される。樹脂成形体1と金属ベース4との最大隙間量は20μm程度である。
第2レーザ照射工程S158は、押圧治具190により樹脂成形体1と金属ベース4とが互いに押圧接触された状態で行われる。第2レーザ照射工程S158では、図8(b)および図9(a)、図9(b)に示すように、矩形状の金属ベース4の三辺に沿うレーザ照射面11にレーザ光10を照射し、図8(b)において破線で模式的に示すように、始点(A点)から終点(B点)まで略コ字状にレーザ光10を走査し、金属接合面4dと樹脂接合面1dとを接合する。第1レーザ照射工程S154と同様、レーザ光10が照射された部分にはレーザ照射痕140が形成され、金属ベース4の外側側面111には外側バリ21cが密着し、金属ベース4の内側側面112には内側バリ22cが密着する。
(1)樹脂成形体1と金属ベース4の主面101とが接合され、金属ベース4の主面101と連続した側面(外側側面111および内側側面112)の少なくとも一部が、樹脂成形体1に設けられた側方接触部(外側バリ21cおよび内側バリ22c)に接触している。これにより、樹脂成形体1と金属ベース4とが接合されてなる電子制御装置100が塩害環境下におかれた場合に、主面101における接合部において高い接合強度を長期に亘って維持できるので、樹脂成形体1と金属ベース4とが分離することを抑制できる。すなわち、本実施の形態によれば、塩害環境下においても長期に亘って気密性を確保できる、塩害に対する寿命が向上した電子制御装置100を提供できる。
図10を参照して、第2の実施の形態に係る電子制御装置について説明する。図10(a)および図10(b)は、第2の実施の形態に係る接合方法を説明する断面模式図である。図中、第1の実施の形態と同一もしくは相当部分には同一符号を付し、説明を省略する。以下、第1の実施の形態との相違点について詳しく説明する。
(15)外側側面111から所定の距離だけ離れた位置に突起部221を位置させ、レーザ光10を金属ベース4に照射し、樹脂成形体1を溶融変形させることで、突起部221と外側側面111とで挟むように、突起部221と外側側面111との間に外側バリ21cを形成することができる。治具31を用いる場合、精密な位置調整や定期的な清掃が必要となるが、本実施の形態によれば、精密な位置調整や定期的な清掃が必要ないので、生産性をさらに向上できる。
図10(c)は、第2の実施の形態の変形例に係る接合方法を説明する断面模式図である。図10(c)に示すように、本変形例では、樹脂成形体1の外側バリ21cと金属ベース4との接触界面の外縁を封止する封止部231が形成されている。封止部231は、レーザ接合工程S150の後に、接着剤を樹脂成形体1の外側バリ21cと金属ベース4との接触界面の外縁に塗布することにより形成できる。
図11を参照して、第3の実施の形態に係る電子制御装置について説明する。図11は、第3の実施の形態に係る接合方法を説明する断面模式図である。図中、第2の実施の形態と同一もしくは相当部分には同一符号を付し、説明を省略する。以下、第2の実施の形態との相違点について詳しく説明する。

(18)金属ベース4の外周部に樹脂成形体1に向かって突出する第1突出部331を設け、第1突出部331の頂部主面101aを樹脂成形体1に押し付けるようにした。これにより、押圧治具190に必要な加圧力を低減させることができる。
図12は、第3の実施の形態の変形例1に係る接合方法を説明する断面模式図である。図12(a)に示すように、第3の実施の形態の変形例1では、第1突出部331の外方に、第1突出部331を囲むように第2突出部332が設けられている。第2突出部332は、第1突出部331と同様に、樹脂成形体1に向かって突出しており、平面視で矩形環状を呈している。第2突出部332の突出高さH2(薄肉部から頂面までの−Z方向長さ)は、第1突出部331の突出高さH1よりも低い。
上述では、金属ベース4の中央部に押圧治具190を配置し、加圧する例について説明したが、本発明はこれに限定されない。たとえば、図13(a)において二点鎖線で示すように、金属ベース4の外側端部、すなわちレーザ照射面11よりも外側に押圧治具390を配置し、加圧してもよい。
図13(a)は第3の実施の形態の変形例3に係る接合方法を説明する断面模式図であり、図13(b)は第3の実施の形態の変形例3に係る金属ベース4の平面模式図である。なお、図13(a)および図13(b)では、説明の便宜上、窪み331p,332pの大きさを誇張して図示している。
図13(c)は、第3の実施の形態の変形例4に係る接合方法を説明する断面模式図である。図13(c)に示すように、金属ベース4の外周部を第3の実施の形態の変形例1(図12参照)よりも側方に延在させた延在部341を形成してもよい。延在部341は、樹脂成形体1の外周部において上方に突出する突起部421と近接して対向配置されている。
図14を参照して、第4の実施の形態に係る電子制御装置について説明する。図14は、第4の実施の形態に係る接合方法を説明する断面模式図である。図中、第3の実施の形態と同一もしくは相当部分には同一符号を付し、説明を省略する。以下、第3の実施の形態との相違点について詳しく説明する。

(22)金属ベース4の厚みを厚くすることなく、第3突出部551の長さを長くすることで、金属ベース4の側面と樹脂成形体1との接触面積を増加させて接合強度を向上できるので、設計自由度が高い。

図15(b)は、第5の実施の形態の変形例に係る接合方法を説明する断面模式図である。図15(b)に示すように、第5の実施の形態の変形例では、第3突出部551の基端部に溝561が形成されている。レーザ接合工程S150において、溶融変形部は溝561の全体には充填されず、溝561の底部に空間部561Sが形成される。
(変形例1)
上述した実施の形態では、カバー1aとコネクタ1bとが射出成形により一体成形されている例について説明したが、本発明はこれに限定されない。回路基板5を覆うカバー1aと、端子ピン(不図示)を保持するコネクタ1bとを別体としてもよい。この場合、コネクタ1bとカバー1aとは、レーザ溶着、超音波溶着、熱板溶着等の各種溶着方法により結合してもよいし、接着剤やスナップフィットを用いて結合してもよい。
変形例1では、カバー1aとコネクタ1bとを溶着等で結合する例について説明したが、本発明はこれに限定されない。カバー1aとコネクタ1bとは結合しなくてもよい。この場合、カバー1aおよびコネクタ1bのそれぞれを金属ベース4にレーザ接合する。なお、カバー1aおよびコネクタ1bのいずれか一方を金属ベース4にレーザ接合し、他方を接着剤等で金属ベース4に結合させてもよい。レーザ接合と接着剤とを併用する場合であっても、各部品の全てを接着剤で結合する場合に比べて接着剤の使用量を低減することができる。
上述した実施の形態では、第1レーザ照射工程S154で一直線状にレーザ光10を走査し、第2レーザ照射工程S158でコ字状にレーザ光10を走査することで、金属ベース4の外縁を1周走査するようにした(図8参照)。すなわち、金属ベース4のレーザ照射面11を全周に亘って走査する工程を2手順に分けた例について説明したが、本発明はこれに限定されない。1手順で、レーザ光10を全周走査するようにしてもよい。
加圧工程(S152,S156)において、押圧治具190,390をヒータ等で加熱し、加熱した状態で金属ベース4を加圧してもよい。この場合、樹脂成形体1をアロイ材のガラス転移温度Tg以上の温度(たとえば、100℃程度)まで加熱することで、加熱しない場合に比べて埋め込み量を増加できる。なお、回路基板5に搭載する電子部品6の耐熱性を考慮すると、150℃が上限となる。また、ポリマーアロイの結晶化温度以上であってポリマーアロイの溶融開始温度以下の温度に樹脂成形体1を加熱した状態でレーザ接合することが好ましい。これにより、レーザ接合後も結晶化が遅く進み、接合後の急冷をも抑制できるため、熱応力も低減できる。また、ヒータ等で加熱した状態で、レーザ接合する場合、レーザ接合に必要なレーザエネルギーを大幅に低減できるメリットもある。
押圧治具190,390に、レーザ光10を透過する耐熱性および透過率の高いガラス板を設け、レーザ光10をガラス板を介してレーザ照射面11に照射してもよい。
上述した実施の形態では、金属ベース4にレーザ照射面11を設けて、金属ベース4にレーザ光10を照射する例について説明したが、本発明はこれに限定されない。樹脂成形体1の透過率が高い場合、樹脂成形体1にレーザ光10を照射して、レーザ接合してもよい。
上述した実施の形態では、外側バリ21cと内側バリ22cの双方を設ける例について説明したが、本発明はこれに限定されない。上述した実施の形態のように、収容空間Sが密閉空間とされる場合など、収容空間S側から接合部に塩水が侵入することが無い場合には、内側バリ22cは省略してもよい。なお、上述したように、収容空間Sが密閉空間とされている場合であっても内側バリ22cを設けることで、樹脂成形体1と金属ベース4との接触面積を増加できるので、信頼性を向上できる。
上述した実施の形態では、金属ベース4の材料にアルミダイキャスト(たとえば、JISADC12)を採用する例について説明したが、本発明はこれに限定されない。放熱性が確保できるのであれば、メッキ鋼板、ステンレススチール等の種々の金属により金属ベース4を形成することもできる。
上述した実施の形態では、樹脂側の酸素官能基を生成、増大させる処理および金属側の表面洗浄、強固な酸化膜形成する処理として、大気圧プラズマ処理の例について説明したが、本発明はこれに限定されない。大気圧プラズマ処理に代えて、減圧プラズマ処理を施してもよい。なお、大気圧プラズマ処理は、生産性の点で減圧プラズマ処理に比べて有効であり、減圧プラズマ処理は、様々な気体を付与できる点で有効である。その他、プラズマ処理に代えて、たとえば、UVオゾン、エキシマレーザ、短パルス照射などのドライ処理を施してもよい。
表面改質処理は、少なくとも樹脂成形体1の樹脂接合面1dに施すことが好ましく、さらに金属ベース4の金属接合面4dに施すことがより好ましい。樹脂側もしくは金属側の一方のみでも効果は大きい。
上述した実施の形態で説明した突起部221,421,441や突出部331,332、溝442の角度や形状は、任意に設定することができる。
上述した実施の形態では、ガラスファイバーをポリマーアロイに添加する例について説明したが本発明はこれに限定されない。ポリマーアロイの剛性を向上させるために、無機物からなる種々の無機フィラーを添加することができる。たとえば、ガラスファイバーに代えて、ガラスフレークや特殊形状のガラスなどを添加してもよい。また、ガラスファイバーに代えて、カーボンファイバーを添加することもできる。これにより、剛性の向上に加え、電磁波シールド性を向上することができる。電磁波シールド性を向上できる無機フィラーとして、導電カーボン(たとえば、ケッチェンブラック、アセチレンブラック、カーボンビーズ、黒鉛等)を採用することもできる。なお、無機フィラーをポリマーアロイに添加しない場合も本発明の範囲内である。
樹脂成形体1の材料であるポリマーアロイには、各種添加剤、たとえば、酸化防止剤、紫外線吸収剤、熱安定剤、帯電防止剤等の安定剤や結晶核剤、可塑剤、潤滑剤などを添加してもよい。添加剤の含有量は、接合強度の向上効果を阻害しない程度に設定することが好ましい。
上述した実施の形態では、金属ベース4が矩形平板状に形成され、樹脂成形体1に凹部1cが形成されている例について説明したが、本発明はこれに限定されない。たとえば、金属ベース4に回路基板5を収容する凹部を設け、樹脂成形体1を平板状としてもよい。
上述した実施の形態では、自動車に搭載されるエンジンコントローラとしての電子制御装置100に本発明を適用した例について説明したが、本発明はこれに限定されない。樹脂成形体と金属体とが接合されてなる接合構造体を備えた種々の電子制御装置に本発明を適用することができる。
上述した実施の形態では、樹脂成形体1をポリマーアロイにより形成する例について説明したが、本発明はこれに限定されない。たとえば、PBT樹脂(ノンアロイ)により樹脂成形体1を形成してもよい。
上述した電子制御装置100の製造方法は、あくまでも一例であって、種々の製造方法により電子制御装置100を製造することができる。たとえば、上述した実施の形態では、組立工程S140において、回路基板5を樹脂成形体1の凹部1cに配置、固定してから、金属ベース4を樹脂成形体1に接合する例について説明したが、本発明はこれに限定されない。回路基板5を金属ベース4に配置、固定してから、樹脂成形体1を金属ベース4に接合してもよい。
上述した実施の形態では、樹脂成形体1と金属ベース4との最大隙間量が20μm程度の例について説明したが、本発明はこれに限定されない。なお、樹脂成形体1と金属ベース4との隙間量が大きくなるほど接合強度は低下するので、隙間量はできるだけ低減することが望ましい。隙間量が100μmを超えると、樹脂成形体1と金属ベース4とをレーザ接合することができない。このため、隙間量は100μm以下とする必要がある。ただし、隙間量が50μmよりも大きく100μm以下の場合は、樹脂成形体1の熱分解によって、レーザ接合部11aにボイドが多く残存することになるので、接合強度を長期的に維持することが難しい。このため、樹脂成形体1と金属ベース4とを加圧した状態で、できる限り隙間量を小さくしておくことが好ましく、50μm以下とすることが好ましい。
上述した実施の形態では、樹脂成形体1と金属ベース4とをレーザ光10により接合する例について説明したが、本発明はこれに限定されない。本発明は、加圧熱接合、振動接合、超音波接合により、樹脂成形体1と金属ベース4とを接合した場合にも適用できる。耐湿および塩害耐性の良好な接着剤でも同様に効果を発揮できる。特に、耐湿の良い接着剤とする場合、架橋密度が高いつまり弾性率が高い接着剤となりうる。接着剤により樹脂成形体1と金属ベース4とを接合する場合、弾性率の高い、すなわち変形しにくい接着剤ほど、本発明の効果が顕著に得られる。接着剤で樹脂成形体1と金属ベース4とを接合する場合、外側バリ21cや内側バリ22cに代えて、同様の機能を有する側方接触部を予め成形しておき、側方接触部を接着剤により金属ベース4の側面に接着させる。あるいは、金属ベース4を樹脂成形体1の外周に沿って矩形枠状に形成される側方接触部に圧入してもよい。なお、レーザ接合を行うことで、電子制御装置100に用いられる接着剤の総量を低減でき、低コスト化、生産性の向上が可能となるので、樹脂成形体1と金属ベース4とはレーザ接合することが好ましい。また、金属ベース4の側面に接触する側方接触部としての機能を有する外側バリ21cや内側バリ22cをレーザ接合工程の際に形成し、金属ベース4の側面に溶着することができるので、生産性や密着性の観点からもレーザ接合により樹脂成形体1と金属ベース4とを接合することが好ましい。
金属ベース4の表面粗さを大きくした場合は、PC樹脂やPET樹脂など、PBT樹脂と同様のエステルを含む樹脂をアロイ材とした樹脂成形体1との接合強度の向上効果が大きくなる。これは、結晶化速度が遅くなるほど密着性向上の効果が大きいためと考えられる。このため、成形性を悪化させない程度に、PBT共重合体を併用することで、結晶化速度を遅らせ、接合強度の向上を図ることも有効である。ただし、PBT共重合体単体のみに非結晶性樹脂をアロイすることは、成形性が大幅に悪化するため、あくまで併用することが有効である。

Claims (7)
- 樹脂成形体、金属体、および電子部品を備える電子制御装置であって、
樹脂成形体と金属体の主面とが接合され、
前記金属体の主面と連続した側面の少なくとも一部が、前記樹脂成形体に設けられた側方接触部に接触しており、
前記樹脂成形体には、前記金属体の側面とで前記側方接触部を挟む突起部が設けられ、
前記側方接触部の配向は、前記突起部の配向とは異なっている、電子制御装置。 - 樹脂成形体、金属体、および電子部品を備える電子制御装置であって、
樹脂成形体と金属体の主面とが接合され、
前記金属体の主面と連続した側面の少なくとも一部が、前記樹脂成形体に設けられた側方接触部に接触しており、
前記樹脂成形体と前記金属体とで前記電子部品を収容する収容空間が画成され、
前記金属体の外周部には、内側の厚肉部に対して肉厚の薄い薄肉部が外側に形成されてなる段部が設けられ、
前記金属体の主面は、前記薄肉部に形成され、
前記金属体の側面は、前記薄肉部の側面と、前記厚肉部の側面と、を有し、
前記樹脂成形体の側方接触部は、前記薄肉部の側面の少なくとも一部に接触する外側接触部と、前記厚肉部の側面の少なくとも一部に接触する内側接触部と、を有している、電子制御装置。 - 請求項2に記載の電子制御装置において、
前記金属体は、前記収容空間に沿って、前記樹脂成形体に向かって突設された環状の突出部と、前記突出部の内側において凹設された環状の溝を有している、電子制御装置。 - 樹脂成形体、金属体、および電子部品を備える電子制御装置の製造方法であって、
前記樹脂成形体と前記金属体とで画成された収容空間に電子部品を配置し、
前記樹脂成形体と前記金属体の主面とを互いに押圧接触させた状態で、前記主面とは反対側の面にレーザ光を照射し、
前記レーザ光による熱により前記樹脂成形体を変形させて、前記金属体の主面と連続した側面の一部に前記樹脂成形体の変形部を接触させる、電子制御装置の製造方法。 - 請求項4に記載の電子制御装置の製造方法において、
前記金属体の側面から所定の間隔をあけて配置された前記樹脂成形体の突起部、または、治具によって、前記樹脂成形体の変形を規制する、電子制御装置の製造方法。 - 請求項4に記載の電子制御装置の製造方法において、
前記金属体には、前記樹脂成形体に向かって突出する第1突出部が設けられ、
前記主面と反対側の面には、前記レーザ光が照射されることでレーザ照射痕が形成され、
前記レーザ照射痕は、前記第1突出部の突出方向に投影したときに、前記第1突出部と重なる、電子制御装置の製造方法。 - 請求項6に記載の電子制御装置の製造方法において、
前記金属体には、前記樹脂成形体に向かって突出する第2突出部が設けられ、
前記レーザ照射痕は、前記第2突出部の突出方向に投影したときに、前記第2突出部と重ならない、電子制御装置の製造方法。
