Description
本発明は光学フィルムの製造方法に関するものである。本発明は、特に製造時に使用するロールに起因する品質不良を改善する方法に関するものであり、ロールの表面に付着した異物を除去して欠陥の無い光学フィルムを製造する方法に関するものである。
また本発明は、光学フィルムを製造する工程で使用するロール装置に関するものである。

また上記した実施形態では、剛性付与部材15の断面形状として角管状を例示したが、剛性付与部材15の断面形状は、角管状に限定されるものではなく、図5(a)〜図5(e)の様なL字状、T字状、H字状、溝状の様なものであってもよい。また、剛性付与部材15の断面形状は、H字状に類似したI字状であってもよい。剛性付与部材の断面形状は、四角形を基本形として当該四角形に欠落部26を有するものであることが望ましい。
また、横断面が正方形の剛性付与部材15では、いずれの部位(面)を下保持部材16と溶接固定しても、異物除去用ブレード3全体の曲げ剛性は変化しないが、変形例で示す各断面形状の剛性付与部材では、いずれの部位を下保持部材16と溶接固定するかによって、得られる曲げ剛性は相違する。例えば、図5(c)及び図5(d)に示す断面形状がH字状の剛性付与部材では、図5(c)の様に下保持部材16に対してウェブを直交させた状態で一方のフランジ部を下保持部材16に溶接固定したり、下保持部材16に対してウェブを平行に配置した状態で両方のフランジ部の縁部分を下保持部材16に溶接固定することによって、異なる曲げ剛性を得ることができる。

本発明の実施例として図1に示す構造のロール装置1を試作した。試作した装置の剛性付与部材15の曲げ剛性は、4×1012N・mm2 (4掛ける10の12乗 ニュートン・平方ミリメートル)である。従って保持部及び剛性付与部材の全体の曲げ剛性は4×1012N・mm2 よりも大きい。
本発明の効果を確認するために、以下に示す方法によって異物除去の効果を調べた。ロール本体2の表面に故意に異物を付着させ、ロール本体2を回転してロール本体2の表面を異物除去用ブレード3のブレード本体10で拭って付着させた異物の除去を行い、その効果を評価した。

付着させた異物として直径5μm (マイクロメートル)の球状アクリル樹脂を使用した。前記樹脂をロール本体2の表面に散布し、異物除去用ブレード3による清掃前後における異物除去の様子をマイクロスコープを用いて観察し、清掃後も除去できずに残留していた異物の有無により異物除去の効果を評価した。
その結果を表1に示す。なお、表中のたわみ量は材料形状および負荷応力により計算した計算値である。また、表中の異物除去効果について、丸印は全ての異物を除去出来ていた状態、バツ印は残留異物が存在していた状態を表している。

即ち本実施形態の方法によれば、帯状物の製造工程におけるロール表面に対し、一定以上の剛性を持った保持部材11及び剛性付与部材15によりブレード本体10の長手方向のたわみを最大5μm(マイクロメートル)に抑え、ブレード本体10を略直線状体に保ち、ロール本体2に対し高精度に接触させることで、ロール本体2に付着した異物を常時安定して除去することができる。
そのため従来、除去が困難であったロール表面に固着した異物もしくは微小異物についても効果的に除去が可能である。その際、装置は複雑な機構を有する必要がなく、ロールおよび搬送製品に対しても何ら悪影響を与えることなく異物を除去することが可能である。
本実施形態の光学フィルムの製造方法によると、常時安定した品質の光学フィルムを得ることができ、例えば、フィルムラミネート工程において、本発明を適用することで、ロール付着異物による転写欠陥を解消し、良好な品質のラミネートフィルムを効率的に得ることができる。
