5.形状変化試験
実施例2、実施例3、実施例4、実施例5、実施例7、比較例1、比較例2、比較例3及び比較例4で作製した表面処理炭素繊維フィルム及び、比較例5として未処理の炭素繊維(使用糸:PAN系、密度:タテ糸7.9本/25mm、ヨコ糸7.9本/25mm、厚さ:86μm、質量:63g/m2)を用いて下記の比較評価試験を行った。
予め、クレゾールノボラック型エポキシ樹脂(商品名:EPICRON N−695、(株)DIC製)10質量部、フェノールノボラック樹脂(商品名:PHENOLITE TD−2090、(株)DIC製)5質量部、イミダゾール系触媒(商品名:1B2PZ、(株)四国化成製)0.1質量部、球状シリカ(商品名:SC−2050−SE、(株)アドマテックス製)85質量部及びMEK溶剤50質量部からなる高フィラー含有エポキシ樹脂組成物のスラリーを調製した。
各表面処理炭素繊維フィルムあるいは炭素繊維を、スクイズロールつきの簡易コーターを用いて上記高フィラー含有エポキシ樹脂組成物スラリーに含浸したのち、100℃で10分乾燥後、金型にセットし、温度:200℃、圧力:2MPa、加圧時間:70分でプレスして、フィルムの目開き、よじれなど形状変化を目視で観察した。また、得られた炭素繊維フィルムの両面に、接着層およびその最外層に銅箔(福田金属製、厚さ:18μm)を配置し、熱プレス機にて150℃で30分間加圧成型し、更にこれを150℃で1時間二次硬化させて積層板を得た。得られた積層板を用いて図1のような形状の基板を作製した。作製した基板に対し、IRリフロー(最高温度260℃)を3回行なった後の基板の長手方向の反り(単位mm)を測定した(寸法安定性)。また、リフロー後の表面の色の変化を目視で観察した(耐熱変色性)。
その時のその結果を表2に記載した。

Each surface-treated carbon fiber film or carbon fiber was impregnated into the high filler-containing epoxy resin composition slurry using a simple coater with a squeeze roll, dried at 100 ° C. for 10 minutes, and set in a mold at a temperature of 200. Pressing was performed at 0 ° C., pressure: 2 MPa, and pressurization time: 70 minutes, and changes in shape such as opening and twisting of the film were visually observed. Further, on both surfaces of the obtained carbon fiber film, a copper foil (made by Fukuda Metals, thickness: 18 μm) is disposed on the adhesive layer and the outermost layer, and pressure-molded at 150 ° C. for 30 minutes with a hot press machine, Furthermore, this was secondarily cured at 150 ° C. for 1 hour to obtain a laminate. A substrate having a shape as shown in FIG. 1 was produced using the obtained laminate. The warpage (unit: mm) in the longitudinal direction of the substrate after performing IR reflow (maximum temperature 260 ° C.) three times on the prepared substrate was measured (dimensional stability). Moreover, the change of the color of the surface after reflow was observed visually (heat-resistant discoloration property).
The results are shown in Table 2.

実施例1で得られた表面処理炭素繊維フィルム2枚を付加型シリコーン樹脂接着剤(製品名:KE−109、信越化学工業(株)製)によって貼りあわせ、熱プレス機にて圧力2MPa、150℃で30分間加圧成型し、更にこれを150℃で1時間2次硬化させて積層板を得た。得られた積層板について下記評価を行った。評価結果を表3に示す。

未処理のガラスクロス(使用糸:E250、密度:タテ糸59本/25mm、ヨコ糸57本/25mm、厚み:87μm、質量:95g/m2)を用いて、クレゾールノボラック型エポキシ樹脂(製品名:EPICRON N−695、(株)DIC製)10質量部、フェノールノボラック樹脂(製品名:PHENOLITE TD−2090、(株)DIC製)5質量部、イミダゾール系触媒(製品名:2E4MZ、(株)四国化成製)0.1質量部、球状シリカ(製品名:SC−2050−SE、(株)アドマテックス製)85質量部及びMEK溶剤50質量部からなるエポキシ樹脂組成物のスラリー溶液に含浸し、100℃×10分間乾燥し、未硬化状態のエポキシ樹脂含浸ガラス繊維フィルムを得た。得られた未硬化状態のエポキシ樹脂含浸ガラス繊維フィルムを4枚用い、熱プレス機にて圧力2MPa、150℃で30分間加圧成型し、更にこれを150℃で1時間二次硬化させて積層板を得た。得られた積層板を用いて、実施例8と同様にして、外観、耐熱変色性を評価した。結果を表3に記載した。

表3の結果から、実施例8〜10の積層板では、本発明の表面処理炭素繊維フィルムを用いているため、プレス時の形状変化が少ないことから寸法安定性に優れ、表面の色の変化がないことから耐熱変色性に優れた基板を提供できる。また、エポキシ樹脂などを含まずに積層板を製造しているため、従来の炭素繊維基材の欠点である基材の縒れ、目開きを抑えた積層板を得ることも可能になる。
一方、比較例6のガラスクロスを用いた積層板においては、プレス時の形状変化があり、表面の色の変化があることから、寸法安定性、耐熱変色性に劣るものであったため、上記のように基板に用いるのは不適当であると考えられる。
