Description
本願は2010年9月22日に出願された米国仮出願第61/385,176号の利益を主張し、その内容の全体を参照により本明細書中に取り込む。
本発明は、0.885g/cm3以上の密度を有するプロピレンポリマー、直鎖状エチレンポリマー及び/又は実質的直鎖状ポリマー、可塑剤及び好ましくは炭酸カルシウムである充填材を含む、消音性複合材に関する。詳細には、本発明は、シート押出し、次いで乗物における使用のための消音性シート又はカーペットバッキングに熱成形するのに特に適するように熱性能及び剛性の良好なバランスを有する消音性複合材である。
音源と静かさを維持する領域との間の挿入物体は消音を達成するのに有効な手段であることが長い間知られてきた。鉛のシートは薄く、可とう性があり、しばしば非常に効果的であるが、高価である。それで、騒音源と静かにすべき領域との間に挿入されうる密で薄く可とう性であるシートを得ることが課題となる。
本発明の充填材入り熱可塑性ポリオレフィン組成物は、優れた消音特性を付与しながら、深絞り可能な良好な熱性能及び剛性を示すような組成物である。本発明の組成物はシート押出及び次いで熱成形法で使用し、熱成形品を製造するのに非常に適する。
(i)1〜15質量部、好ましくは5〜10質量部の量の、密度が0.885g/cm3以上であるプロピレンポリマー、好ましくは、ランダムプロピレンコポリマー、
(ii)好ましくは10〜30質量部、好ましくは10〜15質量部の量で存在する、1種以上の直鎖状エチレンポリマー、1種以上の実質的直鎖状エチレンポリマー又はそれらの混合物であって、
(ii.a)約0.873g/cm3未満〜0.885g/cm3の密度、及び/又は、
(ii.b)1g/10分を超え、5g/10分未満であるI2、
を有することを特徴とするもの、
(iii)充填材であって、好ましくは炭酸カルシウム、硫酸バリウム又はそれらの混合物であり、好ましくは60〜80質量部、好ましくは65〜80質量部の量で存在するもの、
(iv)可塑剤であって、好ましくは2〜7質量部、好ましくは3〜7質量部の量で存在するもの、

を含み、質量部は充填材入り熱可塑性ポリオレフィン組成物の合計質量を基準とする。
(A)上記に開示の充填材入り熱可塑性ポリオレフィン組成物を含むシートを押出すること、及び、
(B)前記シートを熱成形品へと熱成形すること、好ましくは熱成形されたアンダーフード断熱材、インナー/アウターダッシュ断熱材、アッパー/サイドカウル断熱材、スローマットアンダーレイ、カーペットアンダーレイ、フロアダンパー、ドア断熱材、ヘッダー断熱材、リアシートボトム/ストレイナ、リアクオータ/ピラートリム、パッケージトレー、リアホイールハウス、トランクトリム、トランクフロア又は感圧ダンパーへと熱成形すること、
の工程を含む、熱成形品の製造方法である。
本発明の充填材入り熱可塑性ポリオレフィン組成物は、成分(i)としてプロピレンポリマーを含む。本発明での使用に適するプロピレンポリマーは文献中でよく知られており、既知の技術により調製されうる。一般に、プロピレンポリマーはアイソタクチック形態であるが、他の形態(例えば、シンジオタクチック又はアタクチック)も使用されうる。本発明で使用されるプロピレンポリマーは好ましくはポリプロピレンのホモポリマーであり、又は、より好ましくはコポリマーであり、例えば、プロピレンとα−オレフィン、好ましくはC2又はC4〜C20α−オレフィンとのランダムもしくはブロックコポリマーである。α−オレフィンは本発明のプロピレンコポリマー中に20モル%以下、好ましくは15モル%以下、さらにより好ましくは10モル%以下、そして最も好ましくは5モル%以下の量で存在する。
比較例A及びB及び例1はプロピレンポリマー、エラストマー、炭酸カルシウム、オイル成分を含む。比較例CはLDPE、エラストマー、炭酸カルシウム及びオイルを含む。すべての比較例及び実施例はさらにステアリン酸及び黒色着色剤濃厚物を含む。サンプルは商業的サイズの装置で配合される。プロピレンポリマー及び/又はLDPE、エラストマー、CaCO3、オイル、ステアリン酸及びカーボンブラック着色剤濃厚物をドライブレンドし、連続的にファレル連続ミキサー(FCM)に供給する。ミキサーは材料がすべてのポリマーを溶融しそして粉末を分散させるのに十分に長く混合させうる十分に大きなサイズのダンプオリフィスで370rpmにて運転し、なおも押出機が供給不足とならない速度で運転する。
表1において、
「PP−1」は高ゴム押出等級プロピレンポリマーであって、密度が0.880g/cm3、MFRが230℃及び2.16kgの荷重下で決定して0.6g/10分であり、ISO曲げ弾性率が80MPaであり、LyondellBasellからHIFAXTM CA10Aとして入手可能である。
「PP−2」はランダムプロピレンコポリマーであって、密度が0.9g/cm3であり、MFRが230℃で2.16kgの荷重下で決定して1.9g/10分であり、ASTM曲げ弾性率が1020MPaであり、The Dow Chemical CompanyからPolypropylene RA131-02Aとして入手可能である。
「SLEP」は実質的直鎖状エチレン−オクテンコポリマーであって、密度が0.875g/cm3であり、MFRが190℃で2.16kgの荷重下で3g/10分であり、The Dow Chemical CompanyからENGAGE(商標)8452 Polyolefin Elastomerとして入手可能である。
「LDPE」は低密度ポリエチレンであって、密度が0.921g/cm3であり、MFRが190℃で2.16kgの荷重下で0.22g/10分であり、The Dow Chemical CompanyからLDPE 132Iとして入手可能である。
「CaCO3」はCarmeuse Natural Chemicalsから入手可能な未被覆炭酸カルシウムであり、ここで、粒子の少なくとも90%はサイズが5ミクロン以下である。
「オイル」はパラフィンオイルであり、Ergon-West Virginia, Inc. からHYPRENE(商標) P150BSとして入手可能であり、ASTM D341による40℃での粘度は471センチストークス(cSt)であり、そして比重は15.6℃で0.894である。
「ステアリン酸」はStearic Acid 70% VEG-FGKとしてACME Hardestyから入手可能である。
「ブラック」着色剤濃厚物はPOLYBLACK(商標)46515FとしてA. Schulmanから入手可能である。
「曲げ弾性率」は3点曲げ弾性率であり、ASTM D747により決定される。
「引張り」は引張り強さであり、ASTM D412により決定される。
「伸び率」は破断点伸び率であり、ASTM D412により決定される。
「剛性」は社内試験であり、少なくとも5つの熱成形品を積み重ね、そして輸送して、もしいかなる様式でもつぶれ及び/又は変形されることがなければ、試験に合格であるが、もしいかなる様式でもつぶれ及び/又は変形されれば、試験に不合格である。
「熱性能」はBMW手法であり、ここで、180mm×50mmの熱成形品のサンプルが、留め具に保持されたフォーム断熱材の18mm上方につり下げられ、180℃のホットプレートから空隙により隔てられ、そして300時間連続で加熱される。もしサンプルがいかなる様式でも溶融せず、液だまりを作らず、分離せず、ブリスターにならず、脆化せず又は変形しなければ、試験に合格であり、もしいかなる様式でも溶融し、液だまりを作り、分離し、ブリスターになり、脆化し又は変形するならば、試験に不合格である。

(i)約1〜約15質量部の、密度が0.885g/cm 3 以上であるプロピレンポリマー、
(ii)約10〜約30質量部の1種以上の直鎖状エチレンポリマー、1種以上の実質的直鎖状エチレンポリマー又はそれらの混合物であって、
(ii.a)約0.873g/cc未満〜0.885g/ccの密度、及び/又は、
(ii.b)1g/10分を超え、5g/10分未満であるI 2 、
を有することを特徴とするもの、
(iii)約2〜約7質量部の可塑剤、
(iv)約60〜約85質量部の粒状充填材、及び、
(v)場合により、1種以上のスリップ剤、耐着火剤、安定剤、着色剤、顔料、酸化防止剤、帯電防止剤、流動促進剤、離型剤又は核生成剤、
から本質的になる、熱可塑性ポリオレフィン組成物であって、質量部は熱可塑性ポリオレフィン複合材の合計質量を基準とする、熱可塑性ポリオレフィン組成物。

(i)前記プロピレンポリマーは5〜10質量部の量で存在し、
(ii)前記1種以上の直鎖状エチレンポリマー、1種以上の実質的直鎖状エチレンポリマー又はそれらの混合物は10〜15質量部の量で存在し
(iii)前記充填材は65〜80質量部の量で存在し、そして
(iv)前記可塑剤は3〜7質量部の量で存在し、
質量部は充填材入り熱可塑性ポリオレフィン組成物の合計質量を基準とする、項目1記載の充填材入り熱可塑性ポリオレフィン組成物。

(ii.b)1g/10分を超え、5g/10分未満であるI 2 、
を有することを特徴とするもの、
(iii)60〜80質量部の充填材、
(iv)3〜7質量部の可塑剤、及び、
(v)場合により、1種以上のスリップ剤、耐着火剤、安定剤、着色剤、顔料、酸化防止剤、帯電防止剤、流動促進剤、離型剤又は核生成剤、
を含む充填材入り熱可塑性ポリオレフィン組成物であって、質量部は充填材入り熱可塑性ポリオレフィン組成物の合計質量を基準とする組成物を含むシートを押出すること、及び、
(B)前記シートを熱成形品へと熱成形すること、
の工程を含む、熱成形品の製造方法。

Claims (8)
- (i)1〜15質量部の、密度が0.885g/cm3以上であるプロピレンポリマーであって、ここで前記プロピレンポリマーが、ポリプロピレンのホモポリマーであるか、又はプロピレン及びエチレンからなるコポリマーである、プロピレンポリマー、
(ii)10〜30質量部の1種以上の直鎖状エチレンポリマー、1種以上の実質的直鎖状エチレンポリマー又はそれらの混合物であって、
(ii.a)0.873g/cm3 以上及び0.885g/cm3 以下の密度、及び、
(ii.b)1g/10分を超え、5g/10分未満であるI2、
を有することを特徴とし、
ここで、前記直鎖状エチレンポリマーが、メタロセンまたはバナジウム系触媒を用いることによって調製され、前記実質的直鎖状エチレンポリマーが、メタロセン系触媒を用いることによって調製される、もの、
(iii)2〜7質量部の可塑剤、
(iv)60〜85質量部の粒状充填材、及び、
(v)1種以上のスリップ剤、耐着火剤、安定剤、着色剤、顔料、酸化防止剤、帯電防止剤、流動促進剤、離型剤又は核生成剤、
からなる、充填剤入り熱可塑性ポリオレフィン組成物であって、質量部は熱可塑性ポリオレフィン組成物の合計質量を基準とする、充填剤入り熱可塑性ポリオレフィン組成物。 - (i)前記プロピレンポリマーは5〜10質量部の量で存在し、
(ii)前記1種以上の直鎖状エチレンポリマー、1種以上の実質的直鎖状エチレンポリマー又はそれらの混合物は10〜15質量部の量で存在し
(iii)前記充填材は65〜80質量部の量で存在し、そして
(iv)前記可塑剤は3〜7質量部の量で存在し、
質量部は充填剤入り熱可塑性ポリオレフィン組成物の合計質量を基準とする、請求項1記載の充填剤入り熱可塑性ポリオレフィン組成物。 - 前記プロピレンポリマーはランダムプロピレンコポリマーである、請求項1記載の組成物。
- 前記充填材は炭酸カルシウム、硫酸バリウム又はそれらの混合物である、請求項1記載の組成物。
- 押出シートの形態である、請求項1記載の組成物。
- (A)(i)プロピレン及びエチレンからなる、1〜15質量部のランダムプロピレンコポリマー、
(ii)10〜30質量部の1種以上の直鎖状エチレンポリマー、1種以上の実質的直鎖状エチレンポリマー又はそれらの混合物であって、
(ii.a)0.873g/cm3 以上及び0.885g/cm3 以下の密度、及び、
(ii.b)1g/10分を超え、5g/10分未満であるI2、
を有することを特徴とし、
ここで、前記直鎖状エチレンポリマーが、メタロセンまたはバナジウム系触媒を用いることによって調製され、前記実質的直鎖状エチレンポリマーが、メタロセン系触媒を用いることによって調製される、もの、
(iii)60〜80質量部の充填材、
(iv)3〜7質量部の可塑剤、及び、
(v)1種以上のスリップ剤、耐着火剤、安定剤、着色剤、顔料、酸化防止剤、帯電防止剤、流動促進剤、離型剤又は核生成剤、
からなる充填材入り熱可塑性ポリオレフィン組成物であって、質量部は充填材入り熱可塑性ポリオレフィン組成物の合計質量を基準とする組成物を含むシートを押出すること、及び、
(B)前記シートを熱成形品へと熱成形すること、
の工程を含む、熱成形品の製造方法。 - 請求項1記載の組成物を含む熱成形品。
- アンダーフード断熱材、アウター/インナーダッシュ断熱材、アッパー/サイドカウル断熱材、スローマットアンダーレイ、カーペットアンダーレイ、フロアダンパー、ドア断熱材、ヘッダー断熱材、リアシートボトム/ストレイナ、リアクオータ/ピラートリム、パッケージトレー、リアホイールハウス、トランクトリム、トランクフロア又は感圧ダンパーである、請求項1記載の組成物を含む熱成形品。
