波形スプロケット1の外周端にはスプロケット歯3が形成されている。スプロケット歯3の加工は、ホブ盤等を用いた機械加工により別途に行うことも可能であるが、プレスによる打ち抜き加工により成形することも可能で、例えば軽減孔7a、7bを形成するための金型20U、20Lにより、軽減孔7a、7bとともにプレス成形することもできる。また、波形スプロケット1の表裏に交互に突出する波形部2の成形も、軽減孔7a、7bやスプロケット歯3とともに同時にプレス成形することもできる。
波形スプロケット1の外周部にはスプロケット歯3に対応する位置において表裏に交互に突出する波型形状とされた波形部2がプレス成形により形成されている。波形部2には、各波の頂部2aと、頂部2aから隣接する頂部2aに至る傾斜部2bとが周方向に交互に形成され、波形部2の頂部2aの外周端にスプロケット歯3の歯先3aが配置され、波形部2の傾斜部2bの周方向の途中部の外周端に歯底3bが配置されている。スプロケット歯3の先端部の頂面側にはスプロケット歯3の先端部をプレス成形により湾曲させてなるガイド面3cが形成され、このガイド面3cによりチェーン10に対してスプロケット歯3が円滑に噛合できるように構成されている。ただし、このガイド面3cは切削により形成することも可能である。

スプロケット歯3の歯数は、図1に示す波形スプロケット1では36枚に設定したが、エンジン出力等に応じて任意の枚数に設定できる。ただし、奇数枚に設定する場合には、図6〜図8に示す波形スプロケット1Aのように、隣接する少なくとも1組の波の頂部2a間の傾斜部2AbのピッチP2を、他の波の頂部2a間の傾斜部2bのピッチP1の2倍に設定して、傾斜部2Abの周方向の途中部の外周端部にスプロケット歯3Aを形成することになる。このようなスプロケット歯3Aを奇数枚設けることで、歯数が奇数の波形スプロケットを製作できるが、スプロケット歯3Aを偶数枚設けて、歯数が偶数の波形スプロケットを製作することも可能である。

スプロケット歯3は、チェーン10に適正に噛み合うように、スプロケット歯3における波形部2の厚さ(隣接するスプロケット歯3間の最大厚さ)T3が、チェーン10の平行な内プレート11の間隔巾T2よりもやや薄くなって、チェーン10との噛合時に適正なクリアランスが確保されるように整合されている。波形部2の形成範囲は、少なくとも外周部にスプロケット歯3を形成可能な範囲であれば任意の範囲に設定できる。

スプロケット歯3を形成することによる、歯底半径の変動や、チェーン10のローラ13に対する波形スプロケット1の噛合面9の捩じれなどを防止するため、上下の金型20U、20Lには、スプロケット歯3の歯先3aと波形スプロケット1の回転中心とを結ぶ半径方向の線分L上において、押圧痕8bから半径方向の外方側へ延びる変形防止突部26が対面状に突出形成され、波形部2のプレス成形の途中部において上下の変形防止突部26間で素材金属板を挟持することで、素材金属板30Aの中央部側から外周部側への肉の移動を防止するように構成されている。この変形防止突部26により波形スプロケット1の表裏面にスプロケット歯3に対応させて変形防止痕8cが形成される。この変形防止突部26は、スプロケット歯3の歯先3aと波形スプロケット1の回転中心とを結ぶ半径方向の線分L上であれば任意の位置に設けることが可能であるが、後述のように、波形部2を形成することによる、歯底半径の変動や噛合面9の捩じれは、軽減孔7a、7bに対応する周方向位置において大きくなるので、変形防止痕8cは軽減孔7a、7bよりも外周側において軽減孔7a、7bに接近させて形成することが好ましい。ただし、小型な波形スプロケット1においては、図1に示すように、少なくとも外周端部が軽減孔7a、7bよりも外周側に配置されるように、押圧痕8bの外周側において押圧痕8bに接近させて形成することができる。

変形防止突部26の形状は、長方形や正方形、円形や小判型など任意の形状に形成することができる。また、変形防止突部26の周方向の長さは、短すぎると歯底半径の変動や噛合面9の捩じれを効果的に防止できないので、少なくとも歯先3aの周方向長さよりも大きく設定することが好ましい。また、変形防止突部26は、スプロケット歯3に対応させて個々に設けることが好ましいが、周方向に連続的に形成することも可能である。また、波形部2を成形する金型20U、20Lに対して変形防止突部26を出没可能に設けたり、金型20U、20Lを、波形部2を成形する成形部とそれ以外とに分割構成したりするなどして、変形防止突部26で素材金属板30Aを挟持してから、波形部2を成形できるように構成することもできる。

先ず、外径打抜工程において、波形スプロケット1の板厚と同じ板厚の金属板を打ち抜いて、図11(a)に示すような波形スプロケット1と同じ直径の平坦な円板状の素材金属板30Aを製作する。

次に、外周波付工程において、前述の金型20U、20Lを用いて、スプロケット歯3を成形した平坦な素材金属板30Cに対して、スプロケット歯3の周方向中央部が頂部2aとなるように、素材金属板30Cの外周部に周方向に沿って表裏に交互に突出する波形部2を、該波形部2の波の頂部2aの外端部にスプロケット歯3が配置されるようにプレス成形するとともに、取付部5を裏面側へ突出成形して、図11(d)に示すような素材金属板30Dを製作する。このとき、変形防止突部26により素材金属板30Cを挟持して、波形部2を成形することによる歯底半径の変動や噛合面9の捩じれを防止することになる。変形防止突部26による素材金属板30Cの挟持は、波形部2の成形当初から行うことが好ましいが、金型20U、20Lの構造を簡素にするため、成形途中から行うことになる。

次に、焼入れ工程において、素材金属板30Dが炭素鋼板からなる場合には、いわゆる高周波加熱装置を用いて、スプロケット歯3の温度を変態点温度以上に加熱した後、水噴き付けなどにより、急冷し、焼入れ処理を施し、また素材金属板30Dがステンレス鋼板からなる場合には、10℃/分以上で50℃/分以下の緩やかな冷却速度、例えば常温にて緩やかに冷却することにより焼入れ処理を施して、波形スプロケット1を得ることになる。ただし、焼入れは、スプロケット歯3のみに施すこともできるし、波形スプロケット1全体に施すこともできる。

次に、前記製造方法にて製作した波形スプロケットの評価試験について説明する。
実施例として、JIS S20CMの炭素鋼板を用いて、前述の手順で直径が150mmで、スプロケット歯の枚数が36枚の波形スプロケット1を製作した。また、比較例として、金型20U、20Lに代えて、変形防止突部26を省略した金型を用いて波形部2を成形した以外は、実施例と同一成形方法で波形スプロケットを製作した。

そして、波形スプロケット1の中心を挟んで両側の歯底3b間の距離(以下、単に歯底間直径という)Dを、デジタルノギス(株式会社ミツトヨ製のCD-20C)とマイクロメータ(株式会社ミツトヨ製のOM-150(特注品))を用いて、各歯底3bについてそれぞれ測定するとともに、チェーン10のローラ13に対する波形スプロケット1の噛合面9の捩じれを評価する数値として、デジタルノギスで測定した歯底間直径Dと、マイクロメータで測定した歯底間直径Dの差を求めた。その結果を表1〜表3と図12〜図15に示す。なお、図16に示すように、デジタルノギスでは平行配置された測定子Na間の距離D1を測定できることから、歯底間直径Dの最大値を測定することができ、またマイクロメータでは、対面配置された尖鋭な1対の測定子Maにより、波形スプロケット1の厚さ方向の途中部間の距離D2を測定することで、歯底間直径Dの中間値を測定できる。このため、双方の距離D1、D2の差が零に近い程、噛合面9に捩じれが少ないことが分かる。また、図12〜図15においてグラフの外周に記載した「1」〜「36」は、図1に示す波形スプロケット1の歯底3bに対応させて記載したもので、「1」は図1の矢印Aで示す歯底3bに対応する位置を示すものとする。また、図12〜図15では、測定した各歯底3bの歯底間直径Dの壱の位以下の数値のみを半径方向に表わした。

表1及び図12〜図15から、変形防止突部26を設けた金型20U、20Lで波形部2をプレス成形した実施例1〜3では、変形防止突部26を設けない金型で波形部2をプレス成形した従来例と比較して、歯底間直径Dの変動、特に軽減孔7aに対応する周方向位置と、軽減孔7a間に対応する周方向位置とにおける歯底間直径Dの変動が、大幅に少なくなっていることが分かる。そして、このように実施例1〜3の波形スプロケット1では歯底間直径Dの変動が少なくなるので、チェーン10に対して繰り返し荷重が作用することを防止して、チェーン10の耐久性を向上できるとともに、波形スプロケット1からチェーン10が外れるという不具合を防止できることが分かる。
