成形装置30は、ドクターブレード法を用いてシートを形成する装置であり、発泡性スラリーSが貯留されるホッパ31、ホッパ31から供給された発泡性スラリーSを移送するキャリヤシート32、キャリヤシート32を支持するローラ33、キャリヤシート32上の発泡性スラリーSを所定厚さに成形するブレード(ドクターブレード)34、発泡性スラリーSを発泡させる恒温・高湿度槽35、発泡したスラリーを乾燥させる乾燥槽36を備えている。なお、ローラ33間のキャリヤシート32は、支持プレート37によって支えられている。

なお、発泡工程時にスラリーの表層部分およびキャリヤシートに接している面においては泡がつぶれやすく、金属分が堆積しやすい。このため、厚さ方向の中央部分に比較して、これらの部分は気孔率が低く、密に形成される傾向がある。

以上説明した方法によれば、所望の厚さ、気孔率、開口率等を有し、燃料電池用セパレータ10に適した中実の骨格11aを有する金属多孔質体11を製造することができる。また、上述の方法によると、厚さの中央部分に比較して表層部分の気孔率が低いので、全体の気孔率に対して開口率が低い金属多孔質体11が得られる。

次に、上述のようにして得られた金属多孔質体11の両面から所定深さまで空隙11bに樹脂を充填し、所定厚さのシール層13を形成する。シール層13の厚さは、充填される樹脂のシール性に応じて適切に設定される。
シール層形成工程においては、たとえば、図4(a)に示すように、容器に保持した液状樹脂P1に、所定深さまで金属多孔質体11を浸漬することにより、開口部11cを通じて所定深さまで液状樹脂P1を充填する。そして、空隙11bに充填された液状樹脂P1を固化させる方法により、金属多孔質体11の一方の面にシール層13を形成することができる。このようにして金属多孔質体11の片面にシール層13を形成した後、図4(b)に示すように、金属多孔質体11を裏返して同じ工程を行う。これにより、流路12aを有する多孔質層12を挟むように、金属多孔質体11の両面にそれぞれ所定厚さのシール層13を形成することができる。なお、液状樹脂を空隙11bに充填するには、スクリーン印刷等、他の方法を採用してもよい。
