【発明の属する技術分野】
本発明は、燃料電池に供給する原料ガスを加湿するのに好適に用いられる加湿装置に関する。

【従来の技術】
一般に、燃料電池は、水素等の燃料ガスと空気(酸素)等の酸化剤ガスを、電解質を介して反応させることにより、電気エネルギーを得るものである。電解質として固体高分子膜を用いた固体高分子電解質型燃料電池の電池セルは、固体高分子電解質膜とその両側に配置された電極とで構成されている。
この固体高分子電解質型燃料電池では、固体高分子電解質膜として例えばプロトン交換基を有するイオン交換膜を用いている。この膜は、飽和含水状態でプロトン交換を行うことによって、イオン導電性電解質として機能する。そのため、固体高分子電解質型燃料電池は、一般に、電池反応を行う電池部と、電池部へ供給する原料気体を加湿する加湿部とを備えた構成となっている。

この加湿部の従来例としては、例えば、特開平11−354142号公報に、電池部からの排出気体に含まれている水蒸気を、水蒸気を選択的に透過する半透膜を介して原料ガスとを接触させる自己加湿部が記載されている。
また、特開平6−132038号公報には、前記加湿部として、原料気体が導入される原料気体用流路と、電池部からの排出気体が導入される排出気体用流路と、これらの流路を分離する水蒸気透過膜とで構成され、排出気体に含まれている水蒸気を、水蒸気透過膜を透過させて排出気体用流路から原料気体用流路内に入れ、この水蒸気と原料気体用流路内の原料ガスとを接触させることにより、原料ガスを加湿するものが記載されている。

また、特開平8−273687号公報には、水蒸気透過膜が中空糸膜であることを特徴とする加湿装置が記載されている。
ここで、空気(酸化剤)側で、電池部から排出された気体には、電池反応で生成された水蒸気、加湿部から供給されて固体高分子電解質膜に吸収されなかった水蒸気、加湿部から供給されて電池反応に使用されなかった酸素と酸素以外の空気成分(窒素等)が含まれている。この排出気体をそのまま原料ガスと混合すると、電池部へ供給される原料ガスの酸素濃度が変化するため、前記加湿部は、水蒸気は透過するが他の気体は透過させない気密性が要求される。

また、原料気体は、電池部で損失される圧力降下を考慮して、加湿部に高い圧力で供給されるため、加湿部の原料気体用流路と、電池部から排出される気体が導入される排出気体用流路には圧力差が発生する。そこで、前記加湿部の原料気体用流路と排出気体用流路を分離する水蒸気透過膜と加湿器には、耐圧性が要求される。
これらの要求に対し、先の従来技術には次のような問題点があった。

特開平11−354142号公報のスタック型の自己加湿部は、膜面積を広くとりかつ加湿装置の容積をコンパクトにするには、セパレータを薄くする必要があり、セパレータの加工にコストがかかってしまう。
また、特開平6−132038号公報の、蛇腹状に折り畳んだ水蒸気透過膜では、折り畳んだ水蒸気透過膜は平面状であるため、耐圧性を持たせるには、圧力を保持する容器の壁厚を厚くするもしくは、リブを入れる必要があり、コンパクト化が難しい。また、箱形のため機密的にシールするのも難しいという問題がある。

また、特開平8−273687号公報の、中空糸膜状の水蒸気透過膜では、中空糸束は密集して容器内に納められているため、中空糸外側の気体の接触効率が悪く、加湿性能が低いという問題がある。
また、水蒸気透過膜に関しては、特開平11−354142号公報には、自己加湿部の半透膜の材質については何ら記載がない。また、特開平6−132038号公報では、水蒸気透過膜の例として旭硝子社製の「SUNSEP−W」が挙げてある。この「SUNSEP−W」の材質は、スルフォン酸基を有するフッ素系の共重合体である。また、特開平8−273687号公報では、水蒸気透過膜として、パーフルオロカーボンスルホン酸等のイオン交換膜で中空糸膜であることを特徴とする加湿装置が提案されている。

上記のような水蒸気透過膜の厚さは小さいほどよい。それは、水分が水蒸気透過膜を透過する際に、移動距離が短い方が水分の透過速度を早くすることができ、また、パーフルオロスルホン酸系イオン交換樹脂は非常に高価な材料であり、その使用量を出来る限り減らして製造コストを小さくすることができるからである。
しかし、薄いパーフルオロスルホン酸系イオン交換膜単独で使用するには、必要な機械的強度を与えるために、一定の厚みをもたせなければならない。そのため、水蒸気透過膜の厚さを小さくするには限度があった。

また、原料気体は、電池部で損失される圧力降下を考慮して、加湿部に高い圧力で供給されるため、加湿部の原料気体用流路と、電池部から排出される気体が導入される排出気体用流路には圧力差が発生する。そこで、前記加湿部の原料気体用流路と排出気体用流路を分離する水蒸気透過膜には、耐圧性が要求される。

【発明が解決しようとする課題】
本発明の課題は、従来技術に見られる前記問題点を解決し、コンパクト性と、水蒸気透過性能に優れ、コスト的に安く、耐圧強度が高く使用寿命の長い燃料電池用の加湿装置を提供することにある。

【課題を解決するための手段】
本発明者らは、前記課題を解決すべき鋭意検討を重ねた結果、シート状の水蒸気透過膜をひだ折りにして、円筒プリーツ状に丸め、その合わせ目、および、円筒の両端を気密的にシールした構造をとることにより、単位体積あたりの膜面積が広くとれるため加湿性能が高く、円筒形をとるため、高い耐圧性を有することを見出し、本発明を完成するに至った。

すなわち、本発明は以下の通りである。
(1)電池反応を行う電池部と、電池部へ供給する原料気体を加湿する加湿装置とを備えた燃料電池であり、
前記電池部は、固体高分子電解質膜とその両側に配置された電極とからなる電池セルを有するものであり、
前記加湿装置は、カートリッジがハウジング内に収められた加湿装置であり、
前記カートリッジは、
両端が開口している内筒と、内筒の一端部に設けられたドーナツ板状の第1の端板と、内筒の他端部に設けられたドーナツ板状の第2の端板と、内筒の外周に設けられた、ひだ折りされた円筒プリーツ状の水蒸気透過膜と、円筒プリーツ状の水蒸気透過膜のさらに外周に設けられた外筒と、を備え、
円筒プリーツ状の水蒸気透過膜の両端が、前記第1の端板及び第2の端板で気密的にシールされ、
内筒は、内筒の両端の壁面を貫通する連通孔を有し、内筒の中心部の両端が、整流板で気密的に塞がれていることで、内筒の内側の空間から連通孔を経て円筒プリーツ状の水蒸気透過膜の隙間内へと繋がる内側流路が形成されているカートリッジであり、
前記カートリッジと前記ハウジングがシールされて、前記カートリッジの内側流路と、水蒸気透過膜の外側の外側流路が気密的に分離され、
前記ハウジングが、気体導入口1、気体排出口1、気体導入口2、及び気体排出口2を有し、
気体導入口1から、外側流路を経て、気体排出口1に繋がる原料気体用流路、及び、気体導入口2から、内側流路を経て、気体排出口2に繋がる排出気体用流路が形成された加湿装置であり、
電池部からの排出気体に含まれている水蒸気を、水蒸気透過膜を透過させて排出気体用流路から原料気体用流路内に入れ、この水蒸気と原料気体用流路内の原料ガスとを接触させることにより原料ガスを加湿することを特徴とする燃料電池。

【発明の実施の形態】
以下、本発明の実施形態について図1〜3を用いて詳細に説明する。
図1は、本発明の加湿装置の一実施形態を示す燃料電池システム概略構成図である。
この燃料電池システムは、原料ガスとして、水素からなる燃料ガスと空気からなる酸化剤ガスを用い、水素側はメタノールの改質反応で得られ、加湿状態で供給されるため、空気側にのみ加湿部を備えた構成となっている。すなわち、この燃料電池は、電池反応を行う電池部1と、空気側の加湿部2とを備えている。電池部1は、固体高分子電解質膜と、その両側に配置された電極(酸化極および燃料剤極)とからなる電池セルを、内部に有するものである。

加湿部2は、原料気体が導入される原料気体用流路21と、電池部1からの排出気体が導入される排出気体用流路22と、これらの流路を分離する水蒸気透過膜23とで構成されている。
この加湿部2の原料気体用流路21の気体導入口211には、空気供給源であるコンプレッサー3が配管31で接続されている。この原料気体用流路21の気体導出口212は、電池部1の酸化剤極側のガス通路の入口と、配管32で接続されている。排出気体用流路22の気体導入口221は、電池部1の酸化剤極側のガス通路の出口と、配管33で接続されている。排出気体用流路22の気体導出口222には、排気用の配管34が接続されている。

水素供給源4は、電池部1の燃料極側のガス通路の入口と、配管41で接続されている。電池部1の燃料極側のガス通路の出口には、排気用の配管42が接続されている。
この燃料電池によれば、電池部1の酸化剤極側のガス通路の出口から配管33には、電池反応で生成された水蒸気、加湿部2の原料気体用流路21から供給されて固体高分子電解質膜に吸収されなかった水蒸気、加湿部2の原料気体用流路21から供給されて電池反応に使用されなかった酸素と酸素以外の空気成分(窒素等)を含む気体が排出される。この排出気体は、配管33から、加湿部2の排出気体用流路22内に導入される。

ここで、水蒸気透過膜23は、この排出気体用流路22内の排出気体に含まれている気体のうち水蒸気のみを透過して、水蒸気以外の気体を透過させない。そのため、排出気体用流路22内の排出気体に含まれている気体のうち水蒸気のみが排出気体用流路22から原料気体用流路21内に入る。そして、この原料気体用流路21内で、排出気体に含まれていた水蒸気とコンプレッサー(空気供給源)3から供給された空気(原料ガス)が接触して、空気が加湿される。この加湿された空気が、配管32から電池部1の酸化剤極側のガス通路の入口に導入される。

したがって、この加湿部2によれば、電池部1へ供給される空気の酸素濃度を変化させずに、十分な加湿作用を得ることができる。その結果、特に自動車用として好適な燃料電池が得られる。
なお、この実施形態の燃料電池は、原料ガスとして、水素からなる燃料ガスと空気からなる酸化剤ガスを用い、水素側はメタノールの改質反応で加湿状態で供給されるため、空気側にのみ加湿部2を備えている。しかしながら、本発明の加湿装置はこれに限定されず、水素等からなる燃料ガス側にのみ加湿部を設けた構成、燃料ガス側と酸化剤ガス側の両方に加湿部を設けた構成にも適用できる。

また、本発明の加湿装置は、燃料電池の加湿部以外の用途にも適用できる。
図2を用いて、本発明の加湿装置の実施例についてさらに説明する。
図2は、本発明の加湿装置の断面の1例を示す概略図である。
水蒸気透過膜23は、カートリッジ5と呼ばれる円筒内に、ひだ折り状に折られ収納されている。そして、カートリッジの円筒の内側と外側は水蒸気透過膜23および後述するカートリッジ構成部材により、気密的にシールされている。

さらに、このカートリッジは、ハウジング6と呼ばれる密閉可能な容器に取り付けられて使用される。
このとき、カートリッジはOリング等のシール材7を用いてハウジングに固定され、カートリッジとハウジングの隙間が、気体の流路となるように構成される。
これにより、ひだ折り状に折られた水蒸気透過膜に囲まれた円筒の内側の空間(内側流路8)を、燃料電池の排出気体用流路22とし、水蒸気透過膜とハウジングに挟まれた空間(外側流路9)を、燃料電池の原料気体用流路21とする、本発明の加湿装置が構成される。

原料気体は、気体導入口211からハウジング内に入り、水蒸気透過膜とハウジングの隙間から構成される外側流路9を通り、気体排出口212から排出され、燃料電池へ供給される。
一方、燃料電池の排出気体は、気体導入口221からハウジング内に入り、円筒状の水蒸気透過膜に囲まれた内側流路8を通る。水蒸気透過膜と接触した気体は、再び気体排出口222から排出される。

このように、この加湿装置は、2種類の流体が水蒸気透過膜を介して向流接触になるように構成されている。
また、内側の流路を排出気体用流路、外側の流路を原料気体用流路としたが、逆の構成をとることもできる。
図3は、本発明加湿装置のカートリッジ構成の一例を示す概略図である。
本発明の加湿装置のカートリッジは、両端が開口している内筒50、内筒50の一端部50aに設けるドーナツ板状の第1の端板51a、内筒50の他端部50bに設けるドーナツ板状の第2の端板51b、内筒50の外周にひだ折りされた円筒プリーツ状の水蒸気透過膜23、および水蒸気透過膜23のさらに外周にある外筒52を主な構成要素とする。

内筒50、端板51、外筒52の材質は、圧力、温度、腐食に対する耐性を有するものであれば金属製でも樹脂製でも特に限定されるものではない。
これらの素材の組み合わせは、同一であっても違っても構わない。
強度構造部材として作用する内筒50は円筒形であり、内側流路と外側流路を隔てる水蒸気透過膜にかかる、軸線方向の荷重に対して十分な強度を有している。

内筒50の両端の壁面53a、53bには、連通孔54が形成されている。連通孔54は、気体を内側流路から、円筒プリーツ状の水蒸気透過膜23の隙間に導入するための役割をする。
一方、内筒50の中心部の壁面55には、連通孔は存在しない。さらに、壁面55の両端は、整流板56で気密的に塞ぎ、円筒内を気体が素通りしないようにする。整流板56の固定方法は、エポキシ等の接着剤による方法、溶接法等を適宜選択できる。また、整流板の形状は、気体の流れをスムースにし圧力損失を抑える目的で、円錐形等の形状をとることもできる。

このような連通孔54と整流板56を有する内筒の構成とることにより、気体は、連通孔54の一端から円筒プリーツ状の水蒸気透過膜の隙間内に導入され、水蒸気透過膜と接触し、再び他端からカートリッジの外へ排出されるため、接触効率を飛躍的に改善することができる。
内筒50の両端の開口部(連通孔を有する部分)壁面53aおよび53bの長さは、気体の流量により随時設計される。すなわち、流量が多い場合には、開口部を広くとり、気体が円筒プリーツ状の水蒸気透過膜に導入するときの圧力損失を低くする必要がある。好ましい開口部の長さは特に限定されるものではないが、円筒長の5〜40%、さらに好ましくは10〜30%の長さである。

また、中心部(連通孔の無い部分)壁面55の長さは、気体と水蒸気透過膜の接触時間により設計される。すなわち、中心部壁面55が短い場合には接触時間(距離)が短くなり、十分な湿度の交換ができない。長すぎると、圧力損失が大きくなり、系全体の効率が損なわれる。好ましい中心部壁面の長さは特に限定されるものではないが、円筒長の20〜90%であり、さらに好ましくは40〜80%である。

連通孔54の形も、丸形、四角、長方形、菱形等、特に限定されるものではないが、丸形が一般的で加工性に優れるため好ましい。
連通孔54の開孔率も圧力損失を低くするために、強度を損なわない範囲で大きい方が好ましい。好ましい開孔率の範囲は特に限定されるものではないが、20%〜85%、さらに好ましくは30〜80%である。
端板51は、内筒50の外周側に環状に突出したドーナツ板状をしている。さらに端板51の外周には、ハウジングとのシールに用いるOリング等のシール面57をもつ構造をとることができる。

端板の外周部にはさらに外筒52が設けられ、水蒸気透過膜を保護する。外筒の壁面には、その厚み方向に貫通する気体流通用の連通孔59を、ほぼ全域にわたって有する。連通孔59の形も、丸形、四角、長方形、菱形等、特に限定されるものではないが、丸形が一般的で加工性に優れるため好ましい。連通孔59の開孔率も圧力損失を低くするために、強度を損なわない範囲で大きい方が好ましい。好ましい開孔率の範囲は特に限定されるものではないが、20%〜85%、さらに好ましくは30〜80%である。

内側流路の管径すなわち内筒の径は、水蒸気透過膜の膜面積と、水蒸気透過膜や補強用のネット等のプリーツを構成する部材の厚みにより設計される。内筒の円周上には、水蒸気透過膜をひだ折りにしたときにできる折り山が一列に並ぶ。多くの膜面積を詰め込もうとすると山数が多くなり、内筒径も大きくなる。また、プリーツの構成部材が厚いと折り山の曲率も大きくなり、内筒の円周上に多くの山を詰め込むことができない。

本発明の加湿装置のカートリッジの内径は特に限定されるものではないが、内径をカートリッジの外径の半分程度に設計するのが、単位体積当たりの膜面積を最大にできるため好ましい。
本発明の加湿装置のカートリッジの組立方法は、まず、シート状の水蒸気透過膜をひだ折りにして、円筒プリーツ状に丸め、その合わせ目を接着剤等を用いて気密的にシールする。次ぎに、その円筒プリーツ状の水蒸気透過膜に、内筒50および、外筒52を挿入し、さらに、円筒の両端を、第1の端板51aと第2の端板51bを用いて、接着剤58でシールする。

シールの方法は、特に限定されるものではなく、いずれも従来から知られた公知技術によって行われる。例えば、エポキシ系樹脂やウレタン系樹脂等の接着剤により固定される。
水蒸気透過膜は、膜の保護と圧力に対する強度を保つため、補強材とともにひだ折り状に折られる。補強剤は、通常ネットや不織布等が用いられる。ネットの材質は金属、樹脂、金属に樹脂のコーティングをしたもの等が一般的に用いられ、不織布は、主に樹脂製のものが使用される。

これらの補強剤の素材は、耐熱性や耐圧性を考慮して適宜選択でき、単独および組み合わせて用いることができる。
また、補強材の表面開孔率は、気体と水蒸気透過膜の接触効率、加湿性能、補強材としての強度の観点から決定される。
好ましいネットの開孔率は特に限定されるものではないが、30〜80%が好ましく、さらに好ましくは50〜80%である。

不織布は通常、水蒸気透過膜の保護の目的で使用される場合が多い。好ましい不織布の目付量は特に限定されるものではないが、気体の水蒸気透過膜への接触性を考慮して10〜100g/m2が好ましく、さらに好ましくは15〜80g/m2である。
カートリッジを納めるハウジングは、カートリッジを納めて密閉可能な容器で、内側の流路と外側の流路が気密的に分離できる構成であれば特に限定されるものではないが、胴体部と両端に蓋のある構成とした方が、使用済みのカートリッジは交換でき、ハウジングは繰り返し使用できるため、経済性がよく好ましい。
本発明に用いられる、パーフルオロスルホン酸系イオン交換樹脂としては、下記一般式(1)で表される単位の共重合体が好適に用いられる。

膜厚は、特に限定されるものではないが5〜200μm、好ましくは10〜100μmである。膜厚が薄いほど、水蒸気透過速度は速くなる。また、膜厚の下限値は、シートに必要とされる機械的強度によって決まる。
本発明に用いられる、高分子樹脂多孔膜の表面および細孔中に硬化させる、パーフルオロスルホン酸系イオン交換樹脂としては、同様に一般式(1)で表される単位の共重合体が好適に用いられる。

特に、水蒸気透過性能の点で一般式(2)で表される旭化成(株)社製、商品名Aciplex−SSが好適に用いられる。Aciplex−SSは、溶液の状態で入手可能なため、高分子樹脂多孔膜にコーティングするのに加工性に優れる。
本発明に用いられる高分子樹脂多孔膜の素材としては、特に限定されるものではないが、ポリエチレン、ポリプロピレン、ポリスルホン、ポリフッ化ビニリデン、ポリアクリルニトリル、ポリカーボネート、ポリテトラフルオロエチレン、ポリテトラフルオロエチレン/ヘキサフロロプロピレン共重合体、ポリエーテルエーテルケトン(PEEK)、ポリエーテルケトン(PEK)等が挙げられる。

耐熱性、耐薬品性の点でポリプロピレン、ポリフッ化ビニリデン、ポリテトラフルオロエチレン、ポリエーテルエーテルケトン(PEEK)、ポリエーテルケトン(PEK)が特に好ましい。
このような高分子樹脂多孔膜の孔径は、特に限定されるものではないが、多孔膜の製造上の観点から0.01μm以上が好ましく、透湿性樹脂を均一にコーティングする観点から10μm以下が好ましい。より好ましくは0.1〜5μmである。

また、本発明に用いられる高分子樹脂多孔膜の空孔率は、特に限定されるものではないが、透湿性能の観点から20%以上が好ましく、多孔膜の強度の観点から98%以下が好ましい。より好ましくは30〜95%である。
