【発明の属する技術分野】
本発明は、布材から立体物を形成する縫製装置及び縫製方法に係り、特に、自動車のヘッドレストカバーを作成するための立体物縫製装置,立体物縫製方法に関する。

【従来の技術】
自動車の座席シートの上方には、乗員の頭部に対応して、枕状のヘッドレストが設けられている。ヘッドレストは、表皮材を予め所定の立体形状に形成し、表皮材でクッション材を被覆することにより形成されている。

【発明が解決しようとする課題】
従来では、上記のような立体形状の表皮材を得るために、予め所定形状に裁断された布材を作業員がミシン縫いすることにより形成していたが、このように手作業により表皮材を形成する場合は、一定の品質を保つことが困難であるという問題があった。また、作業者に習熟が要求されるので、生産性を高めることが容易でなかった。

このため、図18に示すような立体物の製造装置50が提案されている。図18の製造装置50は、上プレス体58と下プレス体59とでヘッドレストカバーのパーツを立体的に保持し、所望の方向に移動することが可能な保持移動装置51と、パーツを縫合する接合装置52とを備えており、バルーン53を使用してパーツを立体的に保持したまま、パーツ同士を接合させることにより、歪みのないヘッドレストカバーを作成可能とするものである。

しかし、図18に示す立体物の製造装置50は、保持移動装置51と接合装置52を用いているため設置のために広い場所が必要とされ、また、パーツを立体的に保持するためのバルーン53や、上プレス体58及び下プレス体59に接続されパーツを吸引固定するバキューム装置を使用しており、さらに、立体的に保持されたパーツを所望の方向に移動させるために、回動軸54〜57を複数箇所に設けた構成とされており、装置構成が複雑になるという問題があった。

本発明は、かかる問題点に鑑み、布材を立体形状に形成するための縫製工程において、手作業をなくし、品質の安定と生産性の向上を図ることのできる立体物縫製装置及び立体物縫製方法を提供することを目的とする。

本発明の他の目的は、簡単な構成で、布材を所望の立体形状に形成することが可能な立体物縫製装置及び立体物縫製方法を提供することにある。

【課題を解決するための手段】
上記課題は、本発明の請求項1に係る縫製装置によれば、立体物を形成する縫製装置であって、縫い針を備えたミシン本体と、布材がセットされるテーブルと、該テーブル上面から突出した可動可能な布送り手段と、前記布材の縫い代を前記縫い針の下に引き寄せたり或いは遠ざける保持部を備えた調整手段と、前記布材を縫製の進行方向の逆方向から支持する支持手段と、を備え、前記布送り手段は、平坦状の布材を移動させる第1の布送り手段と、縫製により立体形状となった布材を移動させる第2の布送り手段とを備えたことにより解決される。

このように、本発明の縫製装置によれば、立体物を作成するための縫製装置を自動化することにより、生産性が向上するとともに品質を安定させることができ、また、複雑な機構を用いていないので設備費を嵩ませることなく、生産コストを低減することが可能となる。

また、布材が少なくとも二層である場合、布材が摩擦により互いにくっつきながら動いてしまうのを防止するために、布材分離手段を設けた構成としても良い。すなわち、本発明の請求項2に係る縫製装置は、立体物を形成する縫製装置であって、縫い針を備えたミシン本体と、布材がセットされるテーブルと、該テーブル上面から突出した可動可能な布送り手段と、前記布材の縫い代を前記縫い針の下に引き寄せたり或いは遠ざける保持部を備えた調整手段と、前記布材を縫製の進行方向の逆方向から支持する支持手段と、少なくとも二層に配設された前記布材の間に介在する布材分離手段と、を備え、前記布送り手段は、平坦状の布材を移動させる第1の布送り手段と、縫製により立体形状となった布材を移動させる第2の布送り手段とを備えたことを特徴とする。

以下、本発明の一実施の形態を図面に基づいて説明する。なお、以下に説明する部材,配置等は本発明を限定するものでなく、本発明の趣旨の範囲内で種々改変することができるものである。

図1乃至図17は本発明方法及び装置の一実施例を示すもので、図1及び図2は裏面を表側にしたヘッドレストカバーの斜視図、図3はヘッドレストカバーを構成する布部材の説明図、図4乃至図6はワーク形成装置によるワークの作成工程を示す説明図、図7乃至図14はカバー形成装置によるヘッドレストカバーの作成工程を示す説明図、図15は制御部のハード構成を示すブロック図、図16及び図17はプログラムによる処理の流れを示すフローチャートである。

本例では、内部に空洞部を有する立体物が製造されるものであり、ここでは、図1に示すような自動車のヘッドレストカバーCを例にして説明する。立体物を製造するために、ワーク形成装置10と、立体物縫製装置としてのカバー形成装置20とが用いられる。ワークWとは、布材を半袋状に縫合したパーツのことである。ワークWは最終的には他の布材とともに縫合されてヘッドレストカバーCとなるものである。

ヘッドレストカバーCは、布地、本皮、塩ビシート等の合皮を用いて袋状に形成されている。ヘッドレストカバーCは、図1及び図2に示すように、乗員の頭部側に位置する前面1と、前面1の反対側に位置する背面2と、座席側を向いた底面3とを備えている。底面3には、樹脂を流入させるための開口4が1箇所、ステーの挿通孔5が三箇所、それぞれ設けられている。

なお、図1及び図2は、ヘッドレストカバーCの裏面を表側にした状態を示しており、図中に示された符号30は、ヘッドレストカバーCの縫い代30である。このように、ヘッドレストカバーCは複数の布材を縫製することにより形成されている。

ヘッドレストカバーCを構成する布材は、図3に示すように、前面側布材1a、背面側布材2a、底面側布材3aから構成されている。前面側布材1aは、一端側が円弧状に形成され、他端側に向けて幅が大きく形成された長尺の部材であり、他端側にはステー(図示せず)の挿通孔5が設けられている。また、左右一対の切欠部1cが設けられている。

背面側布材2aは、台形状に形成されている。また、底面側布材3aには、上記前面側布材1aの切欠部1cと整合するように、左右一対の切欠部3cが設けられている。

上記各布材の周縁部には、複数の凹部1b,2b,3bが設けられている。凹部1b,2b,3bは、布材が縫合されたときに一致する位置に設けられている。この凹部1b,2b,3bは、カバー形成装置20において、係合手段を制御するために設けられているものである。

次に、上記布材からヘッドレストカバーCを作成するための各装置について説明する。ヘッドレストカバーCを作成するために、本例では、ワーク形成装置10とカバー形成装置20が使用される。

本例のワーク形成装置10では、ヘッドレストカバーCの前面側に位置する前面側布材1aと、底部側に位置する底面側布材3aとが縫合され、ワークWが形成される。ワークWは、カバー形成装置20にて、ヘッドレストカバーCの背面側に位置する背面側布材2aと縫合され、製品としてのヘッドレストカバーCが形成されるものである。

ワーク形成装置10は、図4で示すように、ミシン本体11と、布材が配設される加工テーブル12と、布材を固定する押え部13と、前面側布材1aと底面側布材3aとの間に介在するスペーサとしての板ばね14とを備えている。

ミシン本体11は縫い針11aを備えている。縫い針11aは、先端に設けられた針穴に糸11bが通されており、上下に昇降して、布材の縫合を行うように構成されている。

制御信号としては、係合手段の動きを開始させる作動開始信号、係合手段の動きを停止させる作動停止信号、係合手段から布材へ与える力を制御する係合力制御信号がある。

調整手段28の先端には、歯部を有するローラー28aが取着されている。このローラー28aは、背面側布材2aまたはワークWに係合して、ミシン本体21の縫い針21a側に引き寄せたり、逆に縫い針21aから遠ざける動作を行い、これにより、背面側布材2aとワークWとの縫い代30が、縫い針21aの下に適性に位置するように調整される。

また、ローラー28aについては、回転スピードも制御される。ローラー28aの回転スピードが変わることにより、布材を引き寄せたり、或いは遠ざける力を変化させ、布材の縫製方向を適切に調整することが可能となるものである。

支持手段29は、縫製を行っているときに、作成中のヘッドレストカバーCを、縫製の進行方向の逆方向から支えて、適性位置に保持するように作動するものである。

支持手段29の先端には、ローラー29aが取着されており、このローラー29aにより、作成中のヘッドレストカバーCに無理な力をかけることなく支持できるように構成されている。支持手段29により、縫製箇所の位置ずれを防止するとともに、一定に揃った縫い目で縫製を行うことが可能となる。

上記構成からなるカバー形成装置20により、ヘッドレストカバーCが作成される。ヘッドレストカバーCの作成工程としては、先ず最初に、図8に示すように、背面側布材2aがテーブル22上にセットされる。背面側布材2aは、板部材26の下側に配設され、さらに押え部24により固定される。次いで、図9に示すように、板部材26の上から、背面側布材2aと中表になるように、ワークWがセットされる。

背面側布材2aとワークWがセットされると、縫製が開始される。縫製が開始される際は、押え部24の固定部材24bが上昇して、背面側布材2aの固定を解除する。そして、縫い針21aが昇降を開始して、背面側布材2aとワークWの一部が縫合され始める。

図10に示すように、縫製が開始されたと同時に、第1の布送り手段27aがワークWに係合し、図中右側に向けてワークWを移動させる。このようにワークWをずらすことにより、ワークWと背面側布材2aとの縫い代30が、順次、縫い針21aの下へ移動される。

また、縫製が開始されるときには、調整手段28がワークWに係合して、ローラー28aを回転させて、ワークWを縫い針21a側に引き寄せながら、縫い代30が縫い針21aの下に適性に位置するように調整を行う。

第1の布送り手段27aが最終端まで移動し終わり、縫製が進んで、検知手段23が最初の凹部を検知すると、次いで、図11に示すように、第2の布送り手段27bが延出し、背面側布材2aに係合して移動を開始する。第2の布送り手段27bは、図中右側に向けて背面側布材2aを移動させ始める。

第1の布送り手段27a及び第2の布送り手段27bの動作により、ヘッドレストカバーCの底部側から頂部側にかけての半周に該当する部分が縫合される。なお、第2の布送り手段27bが移動しているときも、調整手段28により、布材の縫い代30が常に縫い針の下の位置に来るように調整が行われる。

なお、ヘッドレストカバーCの周囲は曲線状であるため、調整手段28の布材への係合力を変化させながら、縫い代30の調整を行う必要がある。このように、調整手段28の係合力を変更させる場合は、予め、布材1a,2a,3aの周縁部の形状が変化する箇所に凹部1b,2b,3bを設けておき、この凹部1b,2b,3bが検知手段23により検知されたときに、調整手段28のローラー28aの速度及び回転方向を変化させて、布材への係合力を変更させるようにする。

上記のように、ヘッドレストカバーCの底部側から頂部側にかけての半周に該当する部分が縫合されると、続いて図12に示すように、第2の布送り手段27bが後退し、ヘッドレストカバーCの頂部側に該当する所定範囲の縫製が行われる。

そして、その後、検知手段23からの検知信号を受けて、再度第2の布送り手段27bが突出し、右側に移動しながら作成中のヘッドレストカバーCを回す。これにより、ヘッドレストカバーCの頂部側から底部側にかけての、残り半周に該当する部分が縫合される。
