【発明の属する技術分野】
本発明は、基材を無端ベルト基体に成型して無端ベルトを製造するベルト製造方法、無端ベルト及び画像形成装置に関するものである。

【従来の技術】
従来、電子写真方式の画像形成装置において、次のようなプロセスで画像を形成するものが知られている。即ち、感光体等の潜像担持体に形成した静電潜像を現像手段によってトナー像に現像した後、このトナー像を転写紙や中間転写体に転写するプロセスである。かかる画像形成装置では、無端ベルトを用いて像を搬送する機構を備えていることが多い。例えば、静電潜像やトナー像を搬送することができる潜像担持体たる感光体ベルト、潜像担持体上で現像されたトナー像を転写するための転写媒体を搬送する搬送ベルト、潜像担持体上のトナー像を中間転写する中間転写しながら搬送する中間転写ベルトによって像を搬送するのである。

これらベルトの製造方法として、熱可塑性樹脂等の基材を型から押し出して無端ベルト基体に成型するものが知られている。具体的には、円筒状の外型と、その内部に設けられた内型との間に形成される円形状スリット内に基材を充填しながら、反対側に押し出して成型するのである。かかるベルト製造方法によれば、個々の無端ベルト基体を1本ずつ成型するのではなく、幅方向に連続させて一体に成型した後に分割することが可能なので、大量生産が容易で低コスト化を図ることができる。しかしながら、成型に使用される型は、それの加工や組付の精度限界によって外型と内型とが微妙に偏心しているため、無端ベルト基材に周方向の厚み偏差を生じさせてしまう。具体的には、図1に示すように、肉薄部分の反対側が肉厚部分になるような無端ベルト基材80を成型してしまうのである。現状の技術において、0.1[mm]厚の無端ベルト基材の成型では±0.01[mm]程度の厚み偏差が生じてしまう。このような厚み偏差のある無端ベルトは、これを張架する駆動ローラによって駆動されると、無端移動速度(以下、単に移動速度という)が不安定になる。感光体ベルト、搬送ベルト、中間転写ベルトの何れであっても、移動速度が不安定であると転写像を乱すという不具合を引き起こしてしまう。

かかる不具合を抑え得るベルト製造方法として、無端ベルト基体を遠心成型するものが知られている。遠心成型は、円筒状の型を回転させながらその内周面に基材を供給する成型法であり、無端ベルト基体を均一な厚みに仕上げることができる。このため、上述のような不具合を抑えることができるのである。しかしながら、成型に長時間を要し、且つ、何本もの無端ベルト基体を一体に成型し得るような大規模な型を用いることが困難であるため、大量生産を難しくしてしまう。

一方、特開2000−310897号公報には、転写ベルトの移動速度を速度センサによって検知しながら、検知結果を駆動モータの回転速度にフォードバックさせる画像形成装置が開示されている。かかる画像形成装置によれば、上述のような厚み偏差のある転写ベルトを用いても、これを安定した速度で移動させることができる。しかしながら、速度センサ、転写ベルト専用の駆動モータ、複雑なフィードバック制御手段などが必要になるため、コスト面で不利になってしまう。

本発明は、以上の背景に鑑みてなされたものであり、その目的とするところは、大量生産に適した成型が可能で、しかも複雑なフィードバック制御に頼らずに移動速度の不安定化を抑えることができる無端ベルト、これを製造するベルト製造方法、及び、その無端ベルトを用いる画像形成装置を提供することである。

【課題を解決するための手段】
上記目的を達成するために、請求項1の発明は、基材を無端ベルト基体に成型する成型工程を実施して無端ベルトを製造するベルト製造方法において、上記成型工程で得た無端ベルト基体に、ベルト幅方向に直線状に延びる目印を付した後、その無端ベルト基体をベルト幅方向に複数に分割する分割工程と、分割された複数の無端ベルト基体を、互いの該目印の位置をベルト周方向にずらした状態で接合する接合工程とを実施することを特徴とするものである。
請求項2の発明は、請求項1のベルト製造方法において、上記分割工程で分割された2つの上記無端ベルト基体を、上記接合工程で互いの上記目印の位置をベルト周方向にベルト半周分だけずらした状態で接合することを特徴とするものである。
これらのベルト製造方法においては、成型後の無端ベルト基体にベルト周方向の厚み偏差が生じていたとしても、その無端ベルト基体をベルト幅方向に複数に分割してそれぞれをベルト周方向にずらして接合することで、ベルト幅方向に肉厚部分と肉薄部分とを混在させる。この肉厚部分とは一方の無端ベルト基体における厚みの最大偏差部分であり、肉薄部分とはもう一方における厚みの最大偏差以外の部分である。かかる無端ベルト基体が用いられた無端ベルトでは、駆動ローラによる張架位置で肉厚部分に影響されてベルト全体の移動速度を速めようとする力が、肉薄部分の影響によって抑えられる。よって、複雑なフィードバック制御に頼らずに移動速度の不安定化を抑えることができ、しかも、個々の無端ベルト基体を1本ずつ成型せずに型から連続して押し出して一体に成型するといった大量生産に適した成型が可能な無端ベルトを製造することができる。
請求項3の発明は、無端状の無端ベルトであって、請求項1又は2のベルト製造方法によって製造されたことにより、ベルト周方向に厚み偏差のある複数の無端ベルト基体が、それぞれ最大偏差部分をベルト周方向に互いに合わせないように接合されて1つのベルト体となっていることを特徴とするものである。
この無端ベルトにおいては、一方の無端ベルト基体における厚みの最大偏差部分(肉厚部分)と、もう一方におけるそれ以外の部分(肉薄部分)とをベルト幅方向に混在させている。このため、駆動ローラによる張架位置で最大偏差部分に影響されてベルト全体の移動速度を速めようとする力が、肉薄部分の影響によって抑えられる。よって、大量生産に適した成型が可能で、しかも複雑なフィードバック制御に頼らずに移動速度の不安定化を抑えることができる。
請求項4の発明は、像を搬送する無端ベルトを用いて画像を形成する画像形成装置において、該無端ベルトとして請求項3の無端ベルトを用いたことを特徴とするものである。
請求項5の発明は、請求項4の画像形成装置であって、潜像を担持する潜像担持体と、該潜像を現像する現像手段とを有する像形成ユニットが複数設けられ、各潜像担持体上でそれぞれ現像された可視像を転写体に重ね合わせて転写する転写手段し、且つ、該転写体、又はこれを介して上記像を搬送する搬送体として上記無端ベルトを用いることを特徴とするものである。
これら画像形成装置においては、大量生産に適した成型が可能で、しかも複雑なフィードバック制御を用いることなく移動速度の不安定化を抑え得る請求項3の無端ベルトを用いることにより、低コスト化を図りながら、該無端ベルトの移動速度の不安定化に起因する画像の乱れを抑えることができる。

【発明の実施の形態】
以下、本発明を適用した画像形成装置の一実施形態として、カラーレーザプリンタ(以下「レーザプリンタ」という)について説明する。
まず、本レーザプリンタの基本的な構成について説明する。
[全体構成]
図2は、本実施形態に係るレーザプリンタの概略構成図である。このレーザプリンタは、イエロー(Y)、マゼンダ(M)、シアン(C)、黒(K)の各色の画像を形成するための4組のトナー像形成部1Y、1M、1C、1K(以下、各符号の添字Y、M、C、Kは、それぞれイエロー、マゼンダ、シアン、黒用の部材であることを示す)が、図示しない転写紙の移動方向における上流側から順に配置されている。トナー像形成部1Y、1M、1C、1Kは、像担持体としての感光体ドラム11Y、11M、11C、11Kなどを備えている。

また、本レーザプリンタは、像形成ユニットたる上記トナー像形成部1Y、1M、1C、1Kの他、潜像形成手段としての光書込ユニット2、給紙カセット3,4、レジストローラ対5、転写ユニット6、ベルト定着方式の定着ユニット7、排紙トレイ8や、図示しない手差しトレイ、トナー補給容器、廃トナーボトル、両面・反転ユニット、電源ユニットなども備えている。

上記光書込ユニット2は、光源、ポリゴンミラー、f−θレンズ、反射ミラー等を備え、画像データに基づいて各感光体ドラム11Y、11M、11C、11Kの表面にレーザ光を走査しながら照射する。

[感光体ドラム等]
図3は、上記トナー像形成部1Y、1M、1C、1Kのうち、イエローのトナー像形成部1Yの概略構成を示す拡大図である。なお、他のトナー像形成部1M、1C、1Kについてもそれぞれ同じ構成となっているので、これらの説明については省略する。図3において、トナー像形成部1Yは、上述のように感光体ユニット10Yと現像装置20Yとを備えている。感光体ユニット10Yは、感光体ドラム11Yの他、ドラム表面に対し、潤滑剤を塗布するブラシローラ12Y、クリーニングを施す揺動可能なカウンタブレード13Y、除電処理を施す除電ランプ14Y、一様帯電処理を施す非接触型の帯電ローラ15Y等を備えている。感光体ドラム11Yとしては、その表面に有機感光体(OPC)層を有するものが用いられている。

上記感光体ユニット10Yにおいて、交流電圧が印加された帯電ローラ15Yによって一様帯電せしめられた感光体ドラム11Yの表面に、上記光書込ユニット2で変調及び偏向されたレーザ光が走査されながら照射されると、ドラム表面に静電潜像が形成される。

[現像装置]
上記現像装置20Yは、現像ケース21Yの開口から一部露出させるように配設された現像ローラ22Y、第1搬送スクリュウ23Y、第2搬送スクリュウ24Y、現像ドクタ25Y、トナー濃度センサ(Tセンサ)26Y、粉体ポンプ27Y等を備えている。

上記現像ケース21Yには、磁性キャリアとマイナス帯電性のYトナーとを含む現像剤が内包されている。この現像剤は上記第1搬送スクリュウ23Y、第2搬送スクリュウ24Yによって撹拌搬送されながら摩擦帯電せしめられた後、現像剤担持体としての現像ローラ22Yの表面に担持される。そして、上記現像ドクタ25Yによってその層厚が規制されてから感光体ドラム11Yと対向する現像領域に搬送され、ここで感光体ドラム11Y上の上記静電潜像にYトナーを付着させる。この付着により、感光体ドラム11Y上にYトナー像が形成される。現像によってYトナーを消費した現像剤は、現像ローラ22Yの回転に伴って現像ケース21Y内に戻される。第1搬送スクリュウ23Yと、第2搬送スクリュウ24Yとの間には仕切り壁28Yが設けられており、これにより、現像ローラ22Y、第1搬送スクリュウ23Y等を収容する第1供給部29Yと、第2搬送スクリュウ24Yを収容する第2供給部30Yとが上記現像ケース21Y内で分かれている。第1搬送スクリュウ23Yは、図示しない駆動手段によって回転駆動せしめられ、第1供給部29Y内の現像剤を現像ローラ22Yの表面に沿って図中手前側から奥側へと搬送しながら現像ローラ22Yに供給する。

図4は現像装置20Yを示す縦断面図である。図示のように、上記仕切り壁28Yは、第1供給部29Yと第2供給部30Yとを各搬送スクリュウの両端付近でそれぞれ連通させる2つの開口部を備えている。

上記第1搬送スクリュウ23Yによって第1供給部29Yの端部付近まで搬送された現像剤は、仕切り壁28Yに設けられた一方の上記開口部を通って第2供給部30Y内に進入する。上記第2供給部30Y内において、第2搬送スクリュウ24Yは、図示しない駆動手段によって回転駆動せしめられ、第1供給部29Yから進入してきた現像剤を第1搬送スクリュウ23Yとは逆方向に搬送する。第2搬送スクリュウ24Yによって第2供給部30Yの端部付近まで搬送された現像剤は、仕切り壁28Yに設けられたもう一方の上記開口部を通って第1供給部29Y内に戻る。透磁率センサからなる上記Tセンサ26Yは、第2供給部30Yの中央付近の底壁に設けられ、その上を通過する現像剤の透磁率に応じた値の電圧を出力する。現像剤の透磁率は、現像剤のトナー濃度とある程度の相関を示すため、Tセンサ26YはYトナー濃度に応じた値の電圧を出力することになる。この出力電圧の値は、図示しない制御部に送られる。

この制御部は、RAMを備えており、この中にTセンサ26Yからの出力電圧の目標値であるY用Vtrefや、他の現像装置に搭載されたTセンサ26M、26C、26Kからの出力電圧の目標値であるM用Vtref、C用Vtref、K用Vtrefのデータを格納している。現像装置20Yについては、Tセンサ26Yからの出力電圧の値とY用Vtrefを比較し、図示しないYトナーカートリッジに連結する上記粉体ポンプ27Yを比較結果に応じた時間だけ駆動させて、Yトナーカートリッジ内のYトナーを第2供給部30Y内に補給させる。このように粉体ポンプ27Yの駆動が制御(トナー補給制御)されることで、現像によってYトナーを消費してYトナー濃度を低下させた現像剤に第2供給部30Y内で適量のYトナーが補給され、第1供給部29Yに供給される現像剤のYトナー濃度が所定の範囲内に維持される。他の現像装置20M、20C、20Kについても、同様のトナー補給制御が実施される。

[転写ユニット]
上記感光体ドラム11Y、11M、11C、11Kは、これの下方に配設された転写ユニット6の転写搬送ベルト60に接触して転写位置としての転写ニップを形成している。図5は、上記転写ユニット6の概略構成を示す拡大図である。この転写ユニット6で使用される搬送体たる転写搬送ベルト60は、体積抵抗率が109〜1011[Ωcm]である高抵抗の無端状単層ベルトであり、その材質にはPVDF(ポリフッ化ビニリデン)が用いられている。無端ベルトとしての転写搬送ベルト60は、各トナー像形成部1Y、1M、1C、1Kの感光体ドラム11Y、11M、11C、11Kに接触対向する各転写位置を通過するように、接地された4つの支持ローラ61に掛け回されている。

これらの支持ローラ61のうち、1つは図示しない駆動手段によって回転駆動されて転写搬送ベルト60に駆動力を付与する駆動ローラとなっている。また、図中最も右側の支持ローラ61は、電源62aから所定電圧が印加された静電吸着ローラ62に対向するように配置されている。この支持ローラ61と、静電吸着ローラ62との間には、上記レジストローラ対5によって転写紙100が送られて転写搬送ベルト60上に静電吸着される。図中最も左側の支持ローラ61は、図示しない駆動手段によって回転して転写搬送ベルト60を摩擦駆動する駆動ローラとなっている。また、図中下側の2つの支持ローラ61間に位置する転写搬送ベルト60部分の外周面には、電源63aから所定のクリーニングバイアスが印加されたバイアスローラ63が接触するように配置されている。

各転写ニップの下方には、転写搬送ベルト60の裏面に接触する転写バイアス印加部材65Y、65M、65C、65Kが設けられている。これら転写バイアス印加部材65Y、65M、65C、65Kは、マイラ製の固定ブラシによって構成されており、各転写バイアス電源9Y、9M、9C、9Kから転写バイアスが印加される。この転写バイアス印加部材によって印加された転写バイアスにより、転写搬送ベルト60に転写電荷が付与され、各転写位置において転写搬送ベルト60と感光体ドラム表面との間に所定強度の転写電界が形成される。

先に示した図2中の一点鎖線は、転写紙の搬送経路を示している。給紙カセット3、4から給送された図示しない転写紙は、図示しない搬送ガイドにガイドされながら搬送ローラで搬送され、レジストローラ対5が設けられている一時停止位置に送られる。このレジストローラ対5によって所定のタイミングで送出された転写紙は、上記転写搬送ベルト60に担持され、トナー像形成部1Y、1M、1C、1Kに接触し得る各転写ニップを通過する。

各トナー像形成部1Y、1M、1C、1Kの感光体ドラム11Y、11M、11C、11K上で現像された各トナー像は、それぞれ各転写ニップで転写紙に重ね合わされ、上記転写電界やニップ圧の作用を受けて転写紙上に転写される。この重ね合わせの転写により、転写紙上にはフルカラートナー像が形成される。

先に示した図3において、トナー像が転写された後の感光体ドラム11Yの表面は、ブラシローラ12Yで所定量の潤滑剤が塗布された後、カウンタブレード13Yでクリーニングされる。そして、除電ランプ14Yから照射された光によって除電され、次の静電潜像の形成に備えられる。

[定着ユニット]
一方、フルカラートナー像が形成された転写紙100は、加熱ローラを備える上記定着ユニット7(図2参照)内でこのフルカラートナー像が定着された後、排紙トレイ8上に排出される。なお、この定着ユニット7は、加熱ローラの温度を検知する図示しない温度センサを備えている。

ところで、各色トナー像を重ね合わせ転写してフルカラー画像を形成する場合においては、どれか1色でもトナー像の重ね合わせ位置がズレてしまうと、いわゆる色ズレを引き起こしてフルカラー画像の色調を乱してしまう。このため、本レーザプリンタにおいては、各色のトナー像を各転写ニップでピッタリと重ね合わせ得るように、各感光体ドラムに対するレーザ照射開始タイミングを決定させている。しかしながら、かかる構成であっても、先に図1に示した様な周方向の厚み偏差によって転写搬送ベルトの移動速度が不安定になると、重ね合わせ位置がズレて色ズレが起こってしまう。

この色ズレは、1つの感光体ドラムに各色トナー像を順次形成しながら、無端ベルトたる中間転写ベルトを何周もさせてこれらトナー像を順次重ね合わせて1次転写していく1ドラ方式よりも、本レーザプリンタのように複数の感光体ドラムを用いるタンデム方式の方が顕著に現れ易い。これは、次に説明する理由による。即ち、ベルトの移動速度の変動はベルト周方向の厚み偏差に起因しているため、ベルト一周あたりにおける速度変動には規則的なパターンが現れてくる。同じパターンの速度変動がベルト1周毎に繰り返されるのである。かかる速度変動が1ドラ方式で生じても、各色トナー像は同じ転写ニップにおいてそれぞれ同じパターンで速度変動しながら重ね合わせ転写されていくため、相対的な転写位置ズレを起こし難い。これに対し、タンデム方式では、ベルトを一周させる前に各色トナー像の重ね合わせ転写を終えてしまうため、ベルト一周あたりの速度変動が転写位置ズレを引き起こしてしまう。なお、1ドラ方式で色ズレが起こり難いのは上述の通りであるが、1ドラ方式であるかタンデム方式であるかにかかわらず、速度変動による転写像の形状の乱れは避けられない。よって、1ドラ方式であってもベルトの移動速度の変動が起こると画質が低下してしまう。

次に、本レーザプリンタの特徴的な構成について説明する。
本レーザプリンタは、上記転写搬送ベルト60として、インフレーション成型法によって成型されたものを備えている。図6は、インフレーション成型に用いられる二軸押出型を示す断面図である。図において、二軸押出型70は、パイプ状の外型71、これの内部に配設されたローラ状の内型72を備えている。外型71は、内部に内型72が配設される加熱部71aと、これよりも大径で且つ内型72が配設されない冷却部71bとを有しており、加熱部71aは図示しない加熱手段によって約200[℃]に加熱される。内型72は、その中心に通気穴72aが設けられており、ここに図示しないブロワから圧縮空気が送風される。外型71と内型72との間には円形状スリットが形成されている。

インフレーション成型は次のようにして行われる。
[成型工程]
まず、基材としてのPVDFや、導電性フィラー(カーボンブラックやアセチレンブラックなど)が加熱環境化で混練された混練物101を、二軸押出型70の上記円形状スリットに注入し加熱しながら冷却部71b側に押し出して無端ベルト状に成型する。そして、冷却部71b内に押し出されてくる混練物101を内型72の通気穴から排出される圧縮空気によって冷却部71bの内周面に向けて加圧する。この加圧により、成型物がより薄厚の無端ベルト状に延伸せしめられながら冷却されて固化し、無端ベルト基体として型外に押し出される。なお、本実施形態では、転写搬送ベルト60として、0.1[mm]未満という非常に薄いものを用いるようにしているため、互いに径の異なる上記加熱部(71a)と冷却部(71b)とを備える二軸押出型70の冷却部(71b)で上記混練物(101)を延伸させるインフレーション成型法を採用している。しかし、比較的厚い転写搬送ベルト60であれば、押出方向の径が一定である一軸押出型を用いて混練物を成型する押出成型法を採用しても良い。

[分割工程]
図7に示すように、成型によって得られた無端ベルト基体80については、本来であれば図7に示すように、転写搬送ベルト幅と同じ寸法である幅Wのピッチで分断されて1本の無端ベルトになる。しかし、本実施形態では、図8に示すように、幅方向に一直線に延びる目印81が付された後、半分のW/2のピッチで分断される。

[接合工程]
分断後の無端ベルト基体82は、図9に示すように2本毎(82a、82b)に接合されて1本の無端ベルトになるが、このとき、それぞれの目印81を周方向に位相させた状態で接合される。この接合には、接着剤による接着接合法や、超音波振動子による溶着接合法などが用いられる。

[仕上げ工程]
接合によって得られた無端ベルトの内周面の両端付近には、図10の断面に示されるように、寄り止め突起83が積層される。無端ベルトは、これら寄り止め突起83間の内寸Xが上記支持ローラ(61)の長さよりも大きくなるように幅Wが設定されており、この内寸Xの部分が駆動ローラ(支持ローラ61のうちの1つ)に張架されながら駆動せしめられる。

図11は、上記目印81の位相角が90[°]になるように(1/4周分のズレ)、2本の無端ベルト基体82a、82bが接合された転写搬送ベルト60を示す斜視図である。本発明者らは、この転写搬送ベルト60と、接合前の状態で半分の幅しかない無端ベルト基体82aとを用いて、次のような試験を行った。即ち、まず、無端ベルト基体82aを複数の支持ローラによって張架した後、そのうちの1本(駆動ローラ)によって駆動しながら、目印81の位置と移動速度Vaとの関係を試験した。すると、目印81の移動位置に応じて、移動速度Vaを図12に示すグラフのように変化させることがわかった。移動速度Vの変動はきれいなサインカーブを描き、その1周期Tがちょうどベルト1周分になっている。次に、本発明者らは、転写搬送ベルト60を用いて同様の試験を行って、移動速度Vを得た。このときの移動速度Vのグラフは図13に示すように、1周期Tの値は先の試験と同じであったが、振幅が低減されている。ベルトの速度変動が抑えられたのである。このとき、無端ベルト基体82bが単体で移動したとすると、その移動速度(移動開始は矢印81を基準)Vbのグラフは図14に示すようになる。そして、3つのグラフを重ねると、図15に示すようになる。移動速度Vの波形が、移動速度Vaと移動速度Vbとの合成波形になっているのである。よって、移動速度Vについては、次の数1に示されるような単純な式で求めることができる。

以上の試験結果は、次に示す現象が生じていることを示唆している。即ち、転写搬送ベルト60は、2つの無端ベルト基体82a、82bが互いに目印81を位相させた状態で接合されることによって幅方向に肉薄部分と肉厚部分とを混在させているため、駆動ローラによる張架位置で両部分が一緒に張架される。この張架位置において肉厚部分に影響されて転写搬送ベルト60全体の移動速度Vを速めようとする力が、肉薄部分の影響によって抑えられていると考えられる。
