本発明は、現像処理液を貯留するための現像処理槽を備えた現像処理装置に関する。

【従来の技術】
印画紙や写真フィルムなどの露光済み感光材料を現像処理する現像処理装置は、現像処理のための現像処理液を貯留する現像処理槽を有するが、この現像処理液の濃度や温度などの状態を均一化するために現像処理槽内で現像処理液を循環させる必要がある。また、現像処理液の温度を調節するための加熱機構として、現像処理槽内にヒータを備えているものがある。そして、感光材料の現像処理が進むにつれて、必然的に現像処理液の劣化が起こると同時に、その量も少なくなってくるので現像処理液の補充が行われるが、この補充された現像処理液を現像処理槽内で循環させる必要もある。このため、一端が現像処理槽の上方に、他端が現像処理槽の下方に接続された循環流路を設け、この循環流路と現像処理槽から形成される閉流路において、循環流路に設けた循環ポンプによって現像処理液が循環するようになっている。

ここで、現像処理液の補充を行う時期を検知するために、現像処理槽内の処理液の高さレベルを検出するためのセンサが配置されているのが一般的である。従って、現像処理槽内の現像処理液の高さレベルが所定レベルよりも低くなる(現像処理槽内の処理液の量が所定量よりも少なくなる)と、自動的に現像処理液の補充が行われる。

【発明が解決しようとする課題】
しかしながら、現像処理槽内の現像処理液の高さレベルを検出するためのセンサが故障している場合には、現像処理液の高さレベルが低下しているにもかかわらず、これを検知することが出来ないため、現像処理液の補充が行われなくなる。また、現像処理槽内の現像処理液がヒータにより加熱されている場合には、現像処理槽内に十分な量の処理液がない状態にもかかわらず、ヒータによる加熱が行われることにより、ヒータの損傷が著しく大きくなることがある。

そこで、本発明の主な目的は、現像処理槽内における現像処理液の高さレベルを高精度に検知することができる現像処理装置を提供することである。

【課題を解決するための手段】
上記課題を解決手るため、請求項1の現像処理装置は、現像処理液を貯留する現像処理槽と、前記現像処理槽内で感光材料を搬送する感光材料搬送機構と、両端を前記現像処理槽に接続されている循環流路と、前記循環流路に配置された循環ポンプと、前記循環ポンプを駆動するためのポンプ駆動モータとを有する現像処理装置において、前記ポンプ駆動モータにかかる負荷を検知する負荷検知手段と、前記負荷検知手段の検知結果に基づいて前記現像処理槽内における現像処理液の高さレベルを判断する評価手段とが備えられていることを特徴としている。

請求項1によると、循環流路における流体の流れを作り出しているポンプ、結果的にはその駆動モータに作用する負荷と、現像処理槽内における現像処理液の高さレベルとの間には前もって予測できる関係があるとの知識に基づいて、ポンプ駆動モータにかかる負荷を検知する負荷検知手段からの検知結果により現像処理槽内における現像処理液の高さレベルが判断されるので、現像処理液の高さレベルが所定レベルよりも低下したことを高精度に検知することができる。従って、現像処理液の高さレベルを検知するための別のセンサが配置されている場合において、このセンサが故障しているときであっても、現像処理液の高さレベルが所定レベルよりも低下したことを高精度に検知することができる。

また、請求項2の現像処理装置は、前記負荷検知手段が、前記ポンプ駆動モータの回転数を検出することによって前記ポンプ駆動モータにかかる負荷を検知することを特徴としている。請求項2によると、ポンプ駆動モータの回転数は、ポンプの機種にかかわらず、例えばポンプ駆動モータの電流値よりも、ポンプ駆動モータにかかる負荷に対応して比較的大きく変動するため、容易に計測することができる。さらに、ポンプ駆動モータの回転数は検出した値を直接用いることができるため、ポンプ駆動モータの回転数を検出するための回路構成は、例えばポンプ駆動モータの電流値を検出するための回路構成などよりも簡略化することができる。また、ポンプ駆動モータの回転数を計測することは非常によく出回っている安価な測定センサーによって可能であるため、その評価回路等も市販のモジュールを流用することができる。

また、請求項3の現像処理装置において、前記ポンプ駆動モータは、マグネットロータの位置をホール素子で検出するDCブラシレスモータであって、前記負荷検知手段が、前記ホール素子からの信号を利用してモータ回転数を検出することを特徴としている。請求項3によると、負荷検知手段がこのホール素子からの信号を利用してモータ回転数をチェックするように構成することで、回転検出用の測定センサーを新たに用意する必要がなくなり、コスト的、スペース的に大きな利点が得られる。

ここで、このようなテーブルは、工場出荷時の装置セットアップにおいて、実際に現像処理槽内の現像処理液の高さレベルを変更しながら、現像処理液の高さレベルとモータ回転数との関係を測定する現像処理液の循環試験を繰り返すことで得られる。その際、現像処理液の高さレベルが適正である場合には、モータ回転数はほぼ一定に維持される。これに対して、現像処理液の高さレベルが適正なレベルよりも低下することによって、ポンプに対して現像処理液と空気とが混合された状態で供給されるようになった場合には、実際に循環流路を流れる現像処理液の流量が低下し、結果的に循環ポンプが現像処理液に対して行う仕事量が少なくなり、ポンプ駆動モータに生じる負荷が減少するのでモータ回転数は増加することになる。

また、請求項5の現像処理装置は、前記評価手段は、前記負荷検知手段の検知結果を所定値と比較することにより評価を行い、その評価結果に基づいて所定の警報が発せられることを特徴としている。請求項5によると、現像処理槽内における現像処理液の高さレベルが低下したことに気付かないで、現像処理装置における処理を継続するのを抑制することができる。

また、請求項6の現像処理装置は、前記評価手段における所定値が、変更可能であることを特徴としている。請求項6によると、感光材料に対する現像処理が進むにつれて、処理液の特性(現像処理液の粘度など)、循環流路の流路特性(循環流路に備えられているフィルタにおける抵抗値など)などの影響により、現像処理液の高さレベルとモータ回転数との関係が変化した場合でも、現像処理液の高さレベルが所定レベルよりも低下したことを高精度に検知することができる。なお、評価手段における所定値は、例えば日々変更されるのが好ましい。

また、請求項7の現像処理装置は、前記現像処理槽に貯留された現像処理液の温度を上昇させるための加熱機構と、前記加熱機構を制御するための第1の制御手段とをさらに備えており、前記第1の制御手段は、前記評価手段における評価結果に基づいて前記加熱機構を停止させることを特徴としている。請求項7によると、現像処理槽内に十分な量の処理液がない状態において、ヒータによる加熱が行われることがほとんどなくなるため、ヒータの損傷が著しく大きくなるのを抑制することができる。

【発明の実施の形態】
以下、本発明の好適な一実施の形態について、図面を参照しつつ説明する。図1は、本発明の一実施の形態である写真現像処理装置の概略構成を示す図である。図2は、現像処理槽3Aの縦断面視での模式図である。図3は、サブタンク3Asの縦断面図である。

写真現像処理装置は、先端にリーダを接続した感光材料の一例としてのフィルム1を装填するフィルム装填部2と、フィルム装填部2から繰り出されたフィルム1を現像処理するフィルム現像部3と、現像処理後のフィルム1を乾燥ヒータによって暖められた乾燥ファンからの温風によって乾燥するフィルム乾燥部4と、乾燥後のフィルム1を排出する排出部5と、排出されたフィルム1を一時的に保存するフィルム受け部6とを備えている。

フィルム装填部2に装填されたフィルム1は、搬送ローラと遊転ローラとに挾持された状態で搬送され、フィルム現像部3に送り込まれるが、フィルム現像部3の入口付近には光センサ7が設けられており、この光センサ7の信号とフィルム搬送速度からフィルム現像部3に搬入されて現像処理されるフィルムの長さを求めることができる。

フィルム現像部3には、現像、漂白、定着等の現像処理を順次行うため現像液、漂白液、定着液、安定液などの現像処理液が各別に充填された7つの現像処理槽3A〜3Gが形成されている現像処理エリアを有しており、現像処理槽3A〜3G内には、フィルム1を搬送する長さの異なる搬送ローラユニット8(感光材料搬送機構の一例)がそれぞれ備えられている。7つの現像処理槽3A〜3Gは、フィルム1の搬送方向の順に並んでおり、1番目の槽が現像処理槽3Aで、次が漂白液用処理槽3Bで、続く2つが定着液用処理槽3C、3Dであり、3つの槽となっているのが安定液用処理槽3E、3F、3Gである。各現像処理槽は深さが異なっていても、実質的には同様な構造をしている。

7つの現像処理槽3A〜3Gは、その上側領域の側方にそれぞれサブタンク3As〜3Gsを備えている。ここで、現像処理槽3A〜3Gおよびサブタンク3As〜3Gsの構成について、図面を参照して説明する。ただし、それぞれの構成はほぼ同じであるため、ここでは現像処理槽3Aおよびサブタンク3Asの構成についてのみ説明する。なお、サブタンク3Bs〜3Gsの図示は省略している。

現像処理槽3Aは、図2および図3に示すように、その上側領域の側方にサブタンク3Asを備えている。サブタンク3Asは、筐体30aと、封鎖部材30bとを有している。筐体30aは、上部が開口した略円筒形状の部材であり、その開口が封鎖部材30bにより封鎖されている。また、筐体30aの底面には、流出口31が形成されており、筐体30aの現像処理槽3Aに近接する側の側面には、流入口32が形成されている。ここで、流出口31は循環流路13Lにより現像処理槽3Aの側面下方に連通しており、流入口32は循環流路12Lにより現像処理槽3Aの側面上方に連通している。従って、処理槽3Aおよびサブタンク3Asは、循環流路12L、13Lにより接続されることによって循環ラインを形成しており、循環流路13Lの途中には循環ポンプ20aが備えられている。

また、サブタンク3Asの筐体30aの内部には、ヒータHと、温度センサSTと、液面センサSLと、フィルタ10とが配置されている。ヒータHは、現像処理液を加熱するためのものであり、筐体30aの軸方向中心位置に配置されている。温度センサSTは、現像処理液の温度を検出するためのものであり、液面センサSLは、現像処理液の高さレベル(液面レベル)を検出するためのものであり、それぞれヒータHに隣接する位置に、ほぼ平行となる姿勢で配置されている。なお、ヒータH、温度センサSTおよび液面センサSLは、いずれも封鎖部材30bに形成された嵌挿孔(図示しない)に貫設されている。

ここで、ヒータHは、縦長姿勢の棒状の素材にニクロム線等の電気ヒータが内蔵された構成である。また、温度センサSTも同様に、縦長姿勢の棒状の素材に内蔵された構成である。液面センサSLは、ガイドロッドSLaとフロートSLbとから構成され、ガイドロッドSLaに沿ってフロートSLbが上下動可能になっている。液面センサSLの下端部近傍には、安全スイッチ35が配置されている。安全スイッチ35は、サブタンク3As内の現像処理液の温度が異常に高くなった(現像処理液が異常設定温度を超えた)場合に、ヒータHを停止させるためのものである。

また、循環流路13Lを形成するパイプの一端は、筐体30aの流出口31に貫設されており、その貫設された部分にはフィルタ10が配置されている。従って、サブタンク3As内の処理液が循環流路13Lに流入する際に、処理液内に含まれるゴミなどを除去することができる。

サブタンク3Asには、給水ラインを形成する給水管路14Lが接続されている。従って、適時給水ポンプ14Lを作動させ、流量センサ14Sで必要とする量の水を計測するまで給水タンク14Tから給水管路14Lを介してサブタンク3Asに送ることにより、現像処理液からの水の蒸発分を補償することができるようになっている。また、サブタンク3Asには、現像処理液を補充する補充管路15Lが接続されている。従って、フィルム1の処理量が設定された値に達した場合、及び、液面センサSLで液面低下を検出した場合には、補充ポンプ15Pを作動させて補充用現像処理液タンク15Tからの現像処理液を流量センサ15Sで必要とする量の現像処理液を計測するまで補充管路15Lを介してサブタンク3Asに送ることにより、フィルムに付着して持ち出される現像処理液を補充することができるとともに、現像液の活性度を一定に保つことができるようになっている。

現像処理槽3Aには、排出ラインを形成する排出管路16Lが接続されており、現像液の補充時に排出ポンプ16Pを同時またはシーケンス的に動作させ、現像処理槽3Aから劣化した現像処理液を流量センサ16Sで所定量を計測して排出タンク16Tへ排出することができるようになっている。また、現像処理槽3Aと排出タンク16Tとの間には、不測の事態に備えてオーバーフロー排出管路16Fが付加的に設けられている。

写真現像処理装置では、現像処理槽3Aに補給される現像液、漂白液用処理槽3Bに供給される漂白液、定着液用処理槽3C、3Dに補給される定着液、安定液用処理槽3E、3F、3Gに補給される安定液(これらを現像処理液と称する)の温度管理や現像処理液の高さレベルの管理は、現像処理槽3A〜3Gのサブタンク3As〜3Gs内のそれぞれの温度センサST、液面センサSL、ヒータHおよびそれぞれの循環回路に配置されている循環ポンプ20a〜20gが接続されたコントローラ40(図4参照)により自動制御されている。

例えば、典型的な温度管理制御には、温度センサSTで計測される温度Dが摂氏40度程度に設定された第1設定温度D1以下の場合には、ヒータHに通電して現像処理槽内の現像処理液の加熱を行い、第1設定温度D1以上である場合には、ヒータHへの通電を停止(既に通電停止状態にあれば停止状態を維持)する処理を行う。この温度管理制御は、温度センサSTで計測される現像処理液の温度を現像処理に適した温度に維持するようヒータHに対する通電をON、OFFする単純な制御である

さらに、現像処理液の高さレベル管理制御に関しては、まず、そのフロートSLbが上端位置にある状態と下端にある状態とを検出し得る構造となっている液面センサSLがフロートSLbの上端位置を検出している限り適正レベルと判断し、フロートSLbの下端位置を検出した場合異常レベルと判断し、この異常レベルと適正レベルとの中間位置では(上端でも下端でもない場合)補給レベルと判断するよう基本的な判断条件が設定されているとする。

このような構成における典型的な現像処理液の高さレベル管理制御では、液面センサSLからの信号を入力して、現像処理液の高さレベルが適正レベルにある場合には特別の処理を行わず、補給レベルにある場合には流量センサ15Sからの信号をフィードバックしながら補充ポンプ15Pを駆動して設定量の現像処理液の補充を行い、異常レベルにある場合には「液面低下」の文字をモニタに表示すると同時にアラームを作動させ、かつ、ヒータHによる加熱停止、すなわち、ヒータHに対する通電を停止する。

ここでは、現像処理液がフィルムに付着して持ち出される現象に起因して現像処理液の高さレベルが適正レベルより低下した場合に現像処理液を補充することで現像処理液の高さレベルを適正レベルに維持する制御と、現像処理液の高さレベルが異常なレベルまで低下した場合にその旨を報知するための制御とが行われる。例えば、補充用現像処理液が消費され尽くした場合や、補充系が故障した場合のように、現像処理液の高さレベルが異常レベルまで低下した場合には、液面が低下した状態にあることを報知することで、液面を適正レベルまで高めるための適切な処置を促すとともに、強制的にヒータHを停止させることでヒータHの損傷を前もって防止する。

次に、液面センサSLが故障した場合のために、現像処理槽3A〜3Gのそれぞれに対して行われている現像処理液の高さレベルの2次的監視制御について、図4および図5を参照して説明する。図4は、現像処理液の高さレベルの2次的監視制御の構成を示すブロック図である。図5は、現像処理液の高さレベルの2次的監視制御の手順を示すフローチャートである。

現像処理液の高さレベルの2次的監視制御を行うコントローラ40は、メイン制御部41と、回転数比較演算部42と、回転数格納部43と、回転信号監視部44と、報知部45と、処理液ヒータ制御部46と、循環ポンプ制御部47とを有している。

回転信号監視部44では、7つの現像処理槽3A〜3Gのそれぞれの循環回路に配置されている循環ポンプ20a〜20gのポンプ駆動モータの回転数が検出される。回転信号監視部44は、図6に示すように、循環ポンプ20aを駆動するポンプ駆動モータ21に接続されているモータ駆動部22を備えている。なお、図6では、循環ポンプ20aについてのみ示している。ここで、ポンプ駆動モータ21は、3相DCブラシレスモータによって構成されており、駆動コイルの電流切り換えのタイミングを知るためにマグネットロータの位置を検出する3つのホール素子200が備えられている。モータ駆動部22は、ホール素子200の駆動やホール電圧の増幅を行うホール素子制御部22aと、3相ロジック部22bと、モータ駆動部22cとによって構成されている。そして、回転信号監視部44は、ホール素子制御部22aから出力されるホール電圧信号を受け取ってポンプ駆動モータ21の回転数を検出することができる。

また、回転数格納部43には、それぞれのポンプ駆動モータの回転数と現像処理槽3A〜3G内における現像処理液の高さレベルとの関係を示すテーブル、すなわち、表1に例示的に示すような回転数と揚水量の関係が格納されている。循環流路13L中に設けられた循環ポンプ20aは、例えばサブタンク3As内の現像処理液の高さレベルが低下して、現像処理液を送り出す量が低下するような事態が発生した場合、循環ポンプ20aが行う仕事量が低下することでポンプ駆動モータ21に作用する負荷が低下し、その結果ポンプ駆動モータ21の回転数(時間当たり)が増加する特性を示す。

つまり、現像処理液の高さレベルが低下して、サブタンク3Asから循環回路13L内に現像処理液とともに空気が混入すると、循環流路13Lの現像処理液の流れが悪くなり、上述した理由からポンプ駆動モータ21の回転数が増加する。このことから、ヒータHの停止が必要となるような現像処理液の高さレベルの低下状態において発生するポンプ駆動モータ21の回転数の増加量を前もってチェックしておき、その値をヒータHの停止しきい値(固定値)とすることで、ヒータHの停止が必要である時期をを高精度に検知することが可能となる。

回転数比較演算部42では、回転信号監視部44において検出された回転数と回転数格納部43に格納されたテーブルとを比較することにより、現像処理槽3A〜3G内における現像処理液の高さレベルの状況を判断する。そして、その判断結果を示す信号をメイン制御部41に供給する。

メイン制御部41は、回転数比較演算部42から供給された信号に基づいて、適宜、報知部45、処理液ヒータ制御部46または循環ポンプ制御部47に対して所定の信号を供給する。報知部45は、異常を示すアラームを作動させるとともに、モニタなどに異常表示を表示することができる。処理液ヒータ制御部46は、現像処理槽3A〜3Gのそれぞれに配置されているヒータHを停止することができる。循環ポンプ制御部47は、現像処理槽3A〜3Gのそれぞれの循環回路に配置されている循環ポンプ20a〜20gを停止することができる。

次に、現像処理槽内における現像処理液の高さレベルの2次的監視制御の手順について、図5を参照して説明する。図5(a)は、ポンプ回転数確認を行うタイミングを示すフローチャートであり、図5(b)は、ポンプ回転数確認の手順を示すフローチャートである。

現像処理槽3A〜3G内における現像処理液の高さレベルの2次的監視は、現像処理槽3A〜3Gのそれぞれの循環回路に配置されている循環ポンプ20a〜20gが駆動されている状態において、常に行われている。すなわち、図5(a)に示すように、ポンプ回転数確認(ステップS2)は、現像処理装置の起動(ステップS1)、現像処理液の温調開始(ステップS3)、現像処理液の温調完了(ステップS5)、現像処理のスタンバイ状態(ステップS7)のそれぞれのステップの間において行われている。

また、図5(a)のポンプ回転数確認(ステップS2)は、図5(b)に示すような手順で行われる。まず、現像処理槽3Aの循環回路に配置されている循環ポンプ20aのポンプ回転数が適正か否かが、回転数比較演算部42において判断される(ステップS11)。ここで、ポンプ回転数が適正であると判断されると(ステップS11:YES)、ステップS12に進む。一方、ポンプ回転数が適正でないと判断されると(ステップS11:NO)、ステップS18で、処理液ヒータ制御部46により、サブタンク3As内に配置されているヒータHが停止され、ステップS19で、報知部45により、異常を示すアラームを作動させるとともに、モニタなどに異常表示を表示して、ポンプ回転数確認の処理が終了する。

次に、ステップS12において、現像処理槽3Bの循環回路に配置されている循環ポンプ20bのポンプ回転数が適正か否かが、回転数比較演算部42において判断される。ここで、ポンプ回転数が適正であると判断されると(ステップS12:YES)、ステップS13に進む。一方、ポンプ回転数が適正でないと判断されると(ステップS12:NO)、ステップS18で、処理液ヒータ制御部46により、サブタンク3Bs内に配置されているヒータHが停止され、ステップS19で、報知部45により、異常を示すアラームを作動させるとともに、モニタなどに異常表示を表示して、ポンプ回転数確認の処理が終了する。

引き続き、ステップS13〜ステップS17において、それぞれ現像処理槽3C〜3Gの循環回路に配置されている循環ポンプ20c〜20gのポンプ回転数が適正か否かが判断されて、上述と同様の処理が行われる。

ここで、ポンプ回転数が適正か否かを判断する仕様には、次のようなものがある。まず、検出されたポンプ回転数Sの上限限界値Xおよび下限限界値Zをあらかじめ設定しておき、その範囲内のポンプ回転数Sが検出された場合にのみ通常の動作が行われるようにする仕様がある。この仕様では、ポンプ回転数Sが下限限界値Zよりも小さい(S<Z)の場合には、「ポンプ停止エラー(循環ポンプの故障など)」と判断される。また、ポンプ回転数Sが上限限界値Xよりも大きい(S>X)の場合には、「液面確認エラー(現像処理液の高さレベルの低下)」と判断される。従って、ポンプ回転数Sが上限限界値Xと下限限界値Zとの間である(Z<S<X)の場合に、ポンプ回転数が適正であると判断される。
