Description

本発明は、請求項1と9のプレアンブル部分(所謂おいて部分)に具体的に述べられた構成を備えて成る、3次元成形品を溶接、特に軌跡溶着するための方法と装置に関するものである。
多くのやり方の従来技術に係るプラスチックレーザービーム溶接が開発された。基本的に2つの接合相手が溶接されるべき輪郭体範囲で互いに接触させられる。接合相手間の隙間(これは溶接結果にマイナスに作用する)を避けるため、及び形状許容差を釣り合わせるために、クランプ装置が接合範囲において接合相手に作用する。最終的に、それら接合相手はレーザー溶接ビームによって溶接範囲にて輻射され、その結果、接合相手の少なくとも一方が溶融し、第2の相手が熱移動によって溶融し始め、両方の相手が最後に一体的に合体する。
この種の溶接に対する典型的な例はレーザー照射溶接であり、レーザー溶接ビームが通過する上面の接合相手はそれぞれ使用されるレーザービーム長を透過可能で、下面の接合相手はそのレーザービーム長を吸収する。
広範な従来技術範囲のうち例として特許文献1には、貴金属だけでなくプラスチックや生物繊維を溶接したり切断する方法が記載されており、これは異なる波長の2つの連繋したレーザービームを使用する。例えば波長193nmの第1ビームが溶接範囲に向かって導かれ、より大きな波長の第2レーザービームが割り当てられる。これは第1のIRレーザー溶接ビームの吸収を増加し、それゆえに溶接品質の改善がとりわけ臨界的材料のレーザービーム溶接にとって達成可能である。
特許文献2は、熱照射を用いた熱可塑性物質を溶接するための設備を教示し、ここでは第1熱可塑性工作物と第2熱可塑性工作物とが、溶接近傍でこれら熱可塑性工作物を支持する容器上で互いに上下に配されている。
ミラーマスクが溶接部を固定するために設けられ、型押し構成の透明な多層押し付け要素と、第1熱可塑性工作物の方に向いた反射スクリーンとを備えて成っている。ミラーマスクは溶接プロセスのための放射装置と熱可塑性工作物の間で熱可塑性工作物上に直接配されている。放射装置に対して可動な押し付け装置が溶接プロセスのために設けられている。赤外線楕円反射板を備えたハロゲンランプが放射装置として用いられる。
特許文献3には、放射源と溶接されるべき工作物の間におかれたフィルターが溶接ジョブに適した波長を選択するために使用されることが開示されている。
特許文献4は、本願発明に最も関連しており、レーザー光エネルギーを用いて少なくとも2つのプラスチック材料を溶接する方法が記載されている。そうするにあたり、補助エネルギーが結合範囲に供給され、当該接合範囲にある少なくとも1つの第1材料の粒子を1つ又は幾つかの第2材料に可逆的に転換する。これら第2材料はそっくりそのまま第1材料よりもより強くレーザー放射を吸収し、レーザーエネルギー吸収に関してそれ自体決定的に重要な材料が十分な品質で溶接可能になる。

上記従来技術文献は、最も変化する結合相手における改善された溶接品質へのアプローチを提供する。しかしながら、それらは本発明の基礎をなす課題を解決する寄与しない。それら課題は特に大きな3次元輪郭体のプラスチックレーザービーム溶接において起こる。輪郭体に適合する在来の強固な挟持装置はこの適用範囲においてかなり複雑で出費がかさみ、他方で比較的重要なコンポーネント公差が成形品の溶接されるべき輪郭体に集中する均一な挟持ストレス領域を容認しない。特に所望の形態からコンポーネントが予期される範囲で逸脱するが、その逸脱が容認され得る許容差を上回り、その場合に溶接プロセス中に溶接ギャップがなお架橋される。この課題は、上記した再現性のない挟持ストレス領域によって一層深刻になる。更に従来技術の困難性がある。即ち、同じ光学伝播特性を有する材料の溶接物は少なくとも1つの結合相手において添加剤なしに製造することができない。
基本的に、大きな3次元輪郭体のプラスチック溶接のためのビーム案内が、他のレーザー材料処理プロセスで習慣的であるように、市販の産業ロボットと組み合わせて光ファイバーによって問題なく実施されている。しかしながら、挟持技術の課題は解決されておらず、この溶接法の効率的で産業レベルでの使用は合理的ベースで履行できていない。
大きな3次元成形品の軌跡溶着の分野における他の課題は、そこでしばしば用いられるプラスチックの溶接性に関する望ましくない特性にある。多くのこれらプラスチック材料は溶融温度と分解温度の間の溶融温度範囲が僅かである。これらプラスチック材料はしばしば高温で柔軟になり、導熱性に依存する溶接プロセスは高いサイクル時間でのみ履行可能である。更に、必然的な温度の近接範囲は、大きな3次元成形品の軌跡溶着のためのレーザー溶接法の問題のない産業上の使用に対する障害である狭いプロセス窓(process window)となる原因を作る。
これらの課題を解決するために、本発明は、溶接範囲にて電磁的2次放射によってレーザービームが実質的に作用しない他の接合相手を付加的に同時照射することによって、この第2接合相手の温度上昇を得ることを提案する。
放射源は、通例、溶接範囲の上部、所謂「上面層」である第2接合相手を熱するのに有利に作動する。それで溶接範囲の温度領域を溶接レベルの両側で均質化し、より対称的にする。そのように均質化した温度領域はプロセス窓を拡張して、プロセスは、特に大きな3次元輪郭体で不規則な挟持ストレスによってもたらされる困難性のための不調が抑制される。これに関して、請求項1と9の特徴構成によって特徴付けられるような本発明に係る方法と対応する装置に基づき、挟持技術それ自体はもはや3次元溶接プロセスの限定因子を構成しない。
請求項2若しくは10に係る好適な展開は、第2接合相手の特に選択的な温度上昇を達成するのに有効である。レーザー溶接ビームと2次放射線の異なる波長のために、熱的に有効な2次放射は加熱若しくは溶融されるべき夫々の層及びそこで支配的な放射線吸収に対して波長的に適合させられ得る。
2次放射は基本的に2次レーザーによっても生成され得るが、コスト的な理由によって産業適用分野においてこれは最適ではない。むしろ赤外線放射又はUV放射が請求項3及び11によれば好ましく、これら放射線は、例えば780〜1000nmの通例のレーザー溶接波長よりも、多くの着色されていないプラスチックによってより良好に吸収される。請求項4や12に認識されるように、ハロゲン赤外線放射によって生成された短波の2次放射線は特に好ましい。
2つの接合相手の同時放射が独立請求項に記載されているが、これは放射時間が完全に同時でなければならないことを意味しない。むしろ、レーザー溶接ビームが接合相手に作用すること、特に温度領域の均質化とプロセス窓の拡張の意味で接合相手の、2次放射によって温度が上昇する範囲で重要な相互作用が起こり得る時に溶融されるべき相手に作用することが保証されなければならない。これに関して、本発明に係る方法と対応する装置の好適な実施態様によれば、2次放射は、それぞれ請求項5と6,13と14に明記されたように、レーザー溶接ビームと基本的に同心で且つ同期して又はそれに先だって適用され得る。
2次ビーム源の効率を増すために、2次放射を集束するのが有利である(請求項7及び15)。
他の好適な実施態様に一致して、本発明は請求項8及び16によれば、2次放射及び/又はレーザー溶接ビームを、これらを透過する挟持装置を通して、特に挟持ローラを通して適用する。これは、挟持装置が実際に活性化している溶接範囲に直接作用し、それによってコンポーネント公差が最適に補償され、対応して結合ギャップが最小に減らされ得る利点を伴う。
本発明の更なる特徴、詳細及び利点は図面に関連した例示的な実施形態の以下の記載から明らかとなろう。
図1と図2は、2つの相手1,2が溶接によって接合されている輪郭体Kを示す。この目的のためにレーザー照射法が用いられ、上面接合相手1はレーザー溶接ビーム3に対して可能な限り透過性でなければならず、下面接合相手は可能な限り吸収性でなければならない。レーザー照射溶接は公知であり、更なる説明を要しない。
全体として符号4で示された処理ヘッドを経由してレーザー溶接ビーム3が固定レーザービーム源から光ファイバー系を介して集束光学系5に導かれるようになっている。明快さのためにレーザー源と光ファイバー系は図面から省略されている。集束光学系5は処理ヘッド4の支持体6に位置し、処理ヘッドは力検知ユニットを備えたアダプター板7を介して例えば産業ロボットの操作アームにフランジ固定されている。
延長アーム8を介して、挟持ローラ10はレーザー溶接ビーム3の光学軸9のそばに位置している。その挟持ローラはその周面によって上面接合相手1上で回転し、そうして溶接が生じるべき範囲において2つの接合相手1,2を挟持する。明快さのために図1及び図2は溶接輪郭体の下で当該ローラの対応する相対物を示さない。挟持ローラ10の回転軸11は水平線に対して設定された鋭角12で上方に向かって傾斜して、挟持ローラ10は側面から溶接範囲18内へ傾いて達しているが、これは殆ど干渉しないことを意味する。
短波IRハロゲン放射体14が処理ヘッド4の支持体6に、その送り方向13で取り付けられており、短波赤外2次放射15を生じる。IRハロゲン放射体14は、対応するホルダー17を介して支持体6に取り付けられた楕円反射体の形状をした2次放射反射体16に位置している。反射体16のために、2次放射15は溶接範囲18に集束するようになっている。図1に示されるように、2次放射15の焦点19はレーザー溶接ビーム3の焦点21から心ずれ(ミスアライメント)20だけずれている。挟持ローラ10はレーザー溶接ビーム焦点21から他の方向に間隔22だけずれている
上記溶接器具によって、本発明に係る方法は次のように実施され得る。
処理ヘッド4は挟持ローラ10と共に輪郭体Kに沿って送り方向13に動き、2つの接合相手1,2に作用して、その上面相手1は溶接範囲18において先行する2次放射によって局部的に加熱される。その結果として、上面相手1を始めに溶融するため、後行のレーザー溶接ビーム3による2つの相手1,2の一体的な結合を得るために、(下面)吸収接合相手2は少ない熱エネルギーで足りる。図3と図4は2次放射15の上記効果を説明する。図3は、2次放射のないポリエチレン(PE)の従来のレーザー溶接プロセスの模擬温度領域を示す。図3で白色範囲として示された溶融相は主に下面の吸収接合相手2に広がり、上面の透過性接合相手1への広がりは低い。これは、プロセス窓が非常に狭く、下面接合相手1から上面接合相手2への熱移動の状態が僅かでも悪化すると、溶接プロセスによる一体結合がもはや保証されないことを意味する。その理由は、例えば溶接ギャップが増加することにある。
これとは対照的に、図4は、2次放射15を伴う溶接プロセスにおける模擬温度領域を示す。溶接焦点と同心の2次放射の焦点径は10mmであると推定された。上面層に関して、2次放射15の吸収は上面接合相手1の厚み1mm当たり約30%であると設定された。溶融相を表す温度の白色範囲の広がりは、上面接合相手1における溶融深さが図3の状態を確かに越えることをはっきりと示す。同様に層間可塑化域の長さが溶接方向に一層大きい。全体から見て、プロセス状態と達成可能なプロセス安全性とが2次放射によってはっきりと改善された。
上面接合相手の温度上昇の他の利点は、上面相手の材料硬さが減少することにある。これは図5から明らかとなるが、この図では横座標がABSサンプル構造の相対伸びを表し、縦座標が21.5℃と66℃の間で変化する温度での不可避の降伏ひずみを表す。これは温度が上昇するにつれ降伏点(グラフの曲線のピーク)と弾性係数(曲線の初期上昇)が低いひずみ値の方へシフトすることを示す。材料の降伏点がその曲げ強度に決定的に影響を与えるので、上面層の均一な熱浸透の際に材料の溶融温度より遥かに低くても、標準温度で初期値の部分に対して曲げ強さの著しい低下が推定され得る。
これは、図6及び図7で明確になるように、コンポーネント公差に関して溶接性が改善されることを意味する。これらの図は、輪郭体Kが溶接される状態での欠陥(傷)又は公差のためのギャップ23を備え、溶接方向を横切る2つの接合相手1,2の断面図である。或る挟持圧力(図6,7の矢印24)を適用するに関して、これは、上面層を構成する上面相手1の、支持点A回についての撓みとみなされ得る。1次元曲げ(撓み)腕として簡略された図において、直線応力場が生じ(図6,7の矢印25)、それは中立繊維のレベルにおいてゼロであり、材料の弾性係数に依存して上面層の縁に向かって、即ち引っ張り応力として上方に、圧縮応力として下方に向かって直線状に上昇する。場合によってギャップ23は(十分に)架橋されないだろう。
上面接合相手1が加熱された状態で、降伏点は低下し、プラスチック材料は早めに可塑化し始める。応力が高くなった箇所で、線形弾性応力状態の代わりに可塑性応力状態が占めることになる。最大限で伝播可能な応力が降伏点によって限定され、引っ張り/圧縮の応力場が図7にしたがって生じる。その全体曲げ強度は冷状態におけるよりも小さいので、図示のように、加熱された接合相手1は図示の欠陥によりぴったりと適合し得る。ギャップ架橋の能力は、上面接合相手の曲げ強度の、2次放射に起因する低下によって明らかに改善される。
本発明方法の履行の観点において、開示された方法と対応する装置とはプロセス制御の多数の可能性と、それゆえに溶接プロセスを最適化する多数の可能性を提供するということができる。例えば、レーザー溶接ビーム3の焦点21に対する2次放射15の焦点19片寄りは静的な特質であり得るが、適当な制御ループによってプロセスの推移において支配的な状態に適合させることもできる。
送り速度、挟持ローラ10や2次放射源14の位置、全体的なビーム送り運動学の構成等のような他のプロセスパラメータは実際のプロセス状態に適合可能である。実際の挟持負荷、溶接範囲18での溶接レーザーの測定された反射信号のような様々なプロセスパラメータは、基準変数と考えられ得る。
特に上面接合相手1の各材料に2次放射15の波長スペクトルを合わせるために、フィルターのような適当な光学要素が用いられ得る。例えば当該スペクトルの干渉区域はフィルターによって除かれ得る。
最後に図8及び図9は、2次放射によって補助されたレーザー溶接装置の第2実施形態を示す。特有の特徴は、レーザー溶接ビーム3の波長を透過する挟持ローラ10’を使用する点にある。このようにして、レーザー溶接ビーム3は挟持ローラ10’を通って溶接範囲に導かれ得る。利点は、2つの接合相手1,2の挟持位置がレーザー溶接ビーム3の焦点21に一致し、相手2の溶融作用中に最小限のギャップで2つの接合相手1,2が最適に挟持されるということにある。
図8,9に示されるように、処理ヘッド4の支持体6は、2つの側柱27,28を備えたヨーク(くびき体)26として構成されており、側柱の間でこれらの最下端に、内側に向いた管状のど部29,30が配されている。ボール軸受31,32を介して、上記のど部はそれらの間に共同で透過性挟持ローラ10’を保持するスリーブ33,34を備えている。レーザー溶接ビーム3はレーザービーム源(図示せず)から光学導波管35を介してのど部29を通過し、挟持ローラ10’の回転軸36と同軸にコリメーターレンズ37を介して挟持ローラ10’の方へ案内される。集束ミラー38が挟持ローラ10’の中心線で回転軸36上に配されており、未だ生ビームのレーザー溶接ビーム3を挟持ローラ10’のストランドを通して溶接範囲18へ集める。
レーザー溶接装置のこの実施形態において、2次放射15は図1,2に係る実施形態に倣って生成される。このことに関しては、そこに記述された内容が参照され、同じコンポーネントには同じ参照番号が付される。
終わりに臨んで、本発明に係る方法と2次放射によって補助される対応レーザー溶接装置とは、今一度手短に説明する様々な利点と作用効果を果たすのに有効である。
−プロセス率(速度)と安定性が従来のレーザー溶接プロセスに比べて増加する。
−望ましくない熱的、流動学的、光学的及び/又は化学的な属性のためにレーザーによって溶接できないか、できたとしてもかなりの困難を伴う材料組み合わせを接合し溶接することが可能になる。
−所望の幾何学的形態からの接合相手の幾何学的逸れに関してプロセスの欠陥許容度が特に高まる。
−3次元輪郭のコンポーネントのプロセス的に信頼性のある処理が、挟持技術のための合理的な投資で、もたらされ得る。
−接合相手のいずれもが十分に高い吸収作用を有さない場合、溶接されるべきプラスチックの焦点にレーザー溶接ビームからの熱を僅かに吸収するだけで溶接範囲で材料を初期溶融するのに十分であるよう、上記プラスチックを予熱する。

Claims (16)

  1. 熱可塑性成形品を軌跡溶着する方法にして、
    接合相手(1,2)の一方(2)がレーザー溶接ビーム(3)に対し吸収性であり、他方(1)がレーザー溶接ビーム(3)に対し透過性である2つの接合相手(1,2)を、溶接されるべき輪郭体(K)の範囲で接触させて、
    −挟持装置(10,10’)によって接合範囲で上記2つの接合相手(1,2)を挟持し
    接範囲で上記他方の接合相手(1)の側から上記2つの接合相手(1,2)にレーザー溶接ビーム(3)を当てる、
    方法において、
    −溶接範囲での温度領域が均質化するようその選択的温度上昇のために溶接範囲で上記他方の接合相手(1)電磁的な2次放射(15)付加的同時に当てる
    ことを特徴とする方法。
  2. 2次放射(15)が、レーザー溶接ビーム(3)の波長と相違するビーム分を少なくとも有することを特徴とする請求項1に記載の方法。
  3. 用いられる2次放射(15)がIR又はUV放射であることを特徴とする請求項1又は2に記載の方法。
  4. 使用されるIR放射が、ハロゲン放射源(14)によって生成される短波若しくは中波のIR2次放射(15)であることを特徴とする請求項3に記載の方法。
  5. 2次放射(15)がレーザー溶接ビーム(3)と同心に且つ同期して適用されることを特徴とする請求項1〜4のいずれか一項に記載の方法。
  6. 2次放射(15)がレーザー溶接ビーム(3)に先行して導かれるものであることを特徴とする請求項1〜4のいずれか一項に記載の方法。
  7. 2次放射(15)が焦点を合わせられるものであることを特徴とする請求項1〜6のいずれか一項に記載の方法。
  8. 2次放射(15)及び/又はレーザー溶接ビーム(3)が、それらに対して透過性の挟持装置を通して適用されるものであることを特徴とする請求項1〜7のいずれか一項に記載の方法。
  9. 熱可塑性成形品を軌跡溶着する装置にして、
    接合相手(1,2)の一方(2)がレーザー溶接ビーム(3)に対し吸収性であり、他方(1)がレーザー溶接ビーム(3)に対し透過性である2つの接合相手(1,2)のための挟持装置(10,10’)と、
    −レーザー溶接ビーム(3)を生じるためのレーザー溶接ビーム源と、
    −2つの接合相手(1,2)の間の溶接範囲(18)で上記他方の接合相手(1)の側から上記一方の接合相手(2)にレーザー溶接ビーム(3)を案内するためのレーザー溶接ビームガイド(5,35)と、
    を備えて成る溶接装置において、
    −電磁的な2次放射(15)を生じるための2次放射源(14)と、
    −2つの接合相手(1,2)の他方の接合相手(1)の選択的な温度上昇によって溶接範囲(18)での温度領域が均質化するよう上記溶接範囲(18)で上記他方の接合相手(1)に2次放射(15)を案内するための2次放射ガイド(16)と
    を有することを特徴とする溶接装置。
  10. 2次放射(15)がレーザー溶接ビーム(3)の波長と相違するビーム分を少なくとも有することを特徴とする請求項9に記載の装置。
  11. 2次放射源(14)がIR又はUV放射体であることを特徴とする請求項9又10に記載の装置
  12. 2次放射源(14)が、中波IR放射体、又は短波IRハロゲン放射体であることを特徴とする請求項11に記載の装置。
  13. レーザー溶接ビーム(3)の焦点が、2次放射(15)が作用する範囲と同心に且つ同期して配設されることを特徴とする請求項9〜12のいずれか一項に記載の装置。
  14. 2次放射(15)が作用する範囲(19)が、レーザー溶接ビーム(3)の焦点(21)に先行して導かれることを特徴とする請求項9〜12のいずれか一項に記載の装置。
  15. 2次放射(15)のための集束装置(16)を備えることを特徴とする請求項9〜14のいずれか一項に記載の装置。
  16. レーザー溶接ビーム(3)及び/又は2次放射(15)に対して透過性の挟持装置(10’)を備え、当該挟持装置を通して、レーザー溶接ビーム(3)及び/又は2次放射(15)を溶接範囲の方へ透過することを特徴とする請求項9〜15のいずれか一項に記載の装置。
