【発明の属する技術分野】
本発明は、長板状の検出素子と金属端子とを備えたセンサの端子構造に関し、また、当該センサの端子構造を備えるガスセンサおよび温度センサに関する。

【従来の技術】
従来より、センサとしては、測定対象の物理量に応じた電気信号を出力する検出素子を備え、金属端子やリード線などで構成される信号経路を通じて電気信号を外部に出力する構成のものが知られている。そして、検出素子は検出部で発生した電気信号を電極部から出力しており、金属端子は、電極部と接触することで電気信号を外部に出力する信号経路を形成する。そして、センサには、例えば、測定対象ガス中の被検出成分に応じた電気信号を出力する検出素子を備えたガスセンサ等がある。

ここで、従来のセンサの一例として、内燃機関の排気管に装着される酸素センサを図5に示す。図5に示す酸素センサ100は、排気管に固定するためのネジ部102aが外表面に形成された筒状の主体金具102と、主体金具102の筒内に挿入され、酸素イオン伝導性固体電解質体からなる電池素子を備えた長板状の検出素子104と、検出素子104を保持するために主体金具102の筒内下方から順に積層されるセラミックホルダ106、タルク粉末108、セラミックスリーブ110とを備えている。

この内、セラミックホルダ106およびセラミックスリーブ110は、外観が略円筒状を呈し、検出素子104の断面形状に沿った略長方形状の挿通孔が中心軸に沿って穿設されており、検出素子104はこれら挿通孔を介して保持される。

更に、セラミックスリーブ110は上部中央が上方に突出することにより突出部110aが形成され、検出素子104は、この突出部110aの上端から更に上方に突出した状態で保持される。そして、セラミックスリーブ110の突出部110a周囲の端面上には、加締リング112が配置され、主体金具102の後端部を、加締リング112を介してセラミックスリーブ110側に加締めることにより、タルク粉末108が加圧充填され、この結果、検出素子104,セラミックホルダ106,セラミックスリーブ110が主体金具102に固定される。

一方、検出素子104は、先端側(図5における下方)には検出部104aが形成され、後端側(図5における上方)には検出部104aにて生じた酸素濃淡電池起電力を外部に出力するための複数の電極部30,32,34,36が形成されている。そして、各電極部30,32,34,36は、リードフレーム131を介してリード線116と電気的に接続されている。なお、リードフレーム131は、リード線116と加締められて電気的に接続されており、上述の金属端子に相当する。

また、主体金具102の後端側外周には、外筒118が溶接等により固定されており、リード線116は、この外筒118の後端側内部に配置されたグロメット120を貫通して外部に引き出されている。そして、酸素センサ100は、このリード線116を介して、検出素子104で発生した上記起電力(電気信号)を外部に出力することができる。

ここで、検出素子104とリードフレーム131とを接続するために、酸素センサ100の内部に備えられるコンタクト部材130の分解斜視図を図6に示す。
図6に示すように、コンタクト部材130は、リードフレーム131、絶縁性ハウジング132、固定金具133、押圧バネ134およびカシメリング135から構成されている。そして、コンタクト部材130は、次のような手順で構成される。

まず、図6(a)に示すように、2本のリードフレーム131,131をセラミック製の絶縁性ハウジング132に配置する。そのあと、図6(b)に示すように、このリードフレーム131、131がセットされた一対の絶縁性ハウジング132,132を、その間に検出素子104の電極部30,32,34,36を配置した状態で、断面略U字の押圧バネ134が取り付けられた固定金具133に挿入する。そして、この固定金具133にカシメリング135を被せて、カシメリング135の外周を加締めることにより、押圧バネ134に変位を与える。この押圧バネ134の変位により弾性力が発生し、この弾性力により絶縁性ハウジング132が所定の圧力で4本のリードフレーム131をそれぞれ電極部30,32,34,36に付勢することで、コンタクト部材130が構成されている。

つまり、カシメリング135の加締めにより、絶縁性ハウジング132が、検出素子104の電極部30,32,34,36に対して金属端子としてのリードフレーム131を付勢することで、電極部30,32,34,36とリードフレーム131との電気的接続を図っている。

【発明が解決しようとする課題】
しかし、上述のコンタクト部材130は、金属端子(リードフレーム131)と検出素子の電極部(電極部30,32,34,36)とを接触させる付勢力を、絶縁性ハウジング132の外側のカシメリング135および押圧バネ134により発生する構造であることから、複数の電極部が形成された検出素子では、一部の金属端子と電極部との電気的接続が不良となる場合がある。

つまり、検出素子の表面形状の個体差や、金属端子(リードフレーム131)、絶縁性ハウジング132などの寸法誤差が原因となり、金属端子毎に付勢力の差が生じてしまい、付勢力が小さい金属端子は十分に電極部と接触することができない虞がある。また、高温環境で使用されるセンサでは、熱の影響で検出素子に反り返りが生じたり、熱膨張により金属端子が変形する等の要因から、金属端子と電極部との間で接触不良が発生する可能性がある。さらに、高温環境となることで金属端子の弾性力が低下した場合には、金属端子と検出素子の電極部との接触が不安定となる。

また、図6では、片面あたり2個の電極部が形成された検出素子を例示しているが、片面あたり3個以上の電極部が形成された検出素子が使用されることもあり、片面に形成される電極部の個数が多くなるほど金属端子毎の付勢力の差が発生し易くなり、金属端子と電極部との電気的な接触不良が発生し易くなる。

さらに、温度変化の激しい環境下に設置されるセンサでは、周囲温度が高温となると金属端子は膨張し、周囲温度が常温あるいは低温となると金属端子は収縮することになる。そして、検出素子の電極部は厚さが薄く形成されていることから、設置環境の温度変化(換言すれば、熱サイクル)によって金属端子の膨張・収縮が繰り返されると、金属端子と電極部との間で生じる摩擦により電極部が削り取られてしまい、金属端子と電極部との接触不良が発生することがある。

本発明は、こうした問題に鑑みなされたものであり、長板状の検出素子と金属端子とを備えたセンサにおいて、検出素子と金属端子との安定的な接触を図ることが可能なセンサの端子構造を提供することを目的とする。

【課題を解決するための手段】
かかる目的を達成するためになされた請求項1に記載の発明は、長板状の検出素子と、金属端子と、を備えたセンサにおける端子構造であり、金属端子が、検出素子に接触する複数の接触部を有し、金属端子は、接触部が弾性変形して生じた弾性力によって、検出素子に対して弾性力を及ぼしており、検出素子は、表面に電極部が形成されており、少なくとも接触部の一つは電極部と接触し、少なくとも接触部の別の一つは検出素子の電極部以外の表面において接触していること、を特徴とする。

つまり、本発明(請求項1)のセンサの端子構造では、金属端子の接触部以外の部位で発生する弾性力で接触部を検出素子に付勢するのではなく、接触部が弾性変形することで発生する弾性力により、接触部が検出素子に付勢されることになる。例えば、検出素子が、その内部に金属端子を挟持可能な端子配置用空間を備えて形成される場合、その端子配置用空間に挿通された金属端子の接触部は、端子配置用空間の内壁に当接して変形することで弾性力を発生し、この弾性力により金属端子が検出素子に対して付勢されるのである。

また、他の部材を用いて金属端子を検出素子に付勢する構成である場合、本発明(請求項1)のセンサの端子構造を用いることで、金属端子の接触部以外の部位で発生する弾性力のみで接触部を検出素子に付勢するのではなく、接触部が弾性変形することで発生する弾性力も加わることにより、接触部が検出素子に付勢されることになる。また、他の部材により金属端子が検出素子に対して付勢されて接触部が変形すると、さらに接触部で発生する弾性力が増大し、より大きな付勢力で金属端子が検出素子に付勢される。

よって、本発明(請求項1)のセンサの端子構造によれば、より大きな付勢力で金属端子を検出素子に付勢する事ができ、金属端子と検出素子の安定的な接触を図ることが可能となる。また、付勢力が大きくなることで、高温環境においても、金属端子と検出素子との接触を良好に維持することができる。

そして、本発明(請求項1)のセンサの端子構造は、金属端子が、検出素子と接触する複数の接触部を有する。
このように、金属端子が1つの接触部のみではなく複数の接触部で検出素子と接触することにより、金属端子と検出素子との接触面積を大きく確保することが出来る。これにより、金属端子と検出素子との安定的な接触を維持することができる。
また、本発明(請求項1)のセンサの端子構造においては、検出素子は、表面に電極部が形成されており、少なくとも接触部の一つは電極部と接触し、少なくとも接触部の別の一つは検出素子の電極部以外の表面において接触している。
つまり、金属端子の役割としては、検出素子の固定などの目的もあり得るが、検出素子に電極部が形成されている場合には、検出素子と外部回路とを電気的に接続する通電経路の一部を形成することも出来る。その場合、金属端子は電極部のみに接触する構成とすることも出来るが、電極部以外の検出素子表面においても接触させることができる。この様に電極部と電極部以外の前記検出素子表面の両方に接触部を有するような金属端子は、検出素子の固定と、電極部との電気的接続という複数の役割を持たせることが出来る。
よって、本発明(請求項1)のセンサの端子構造によれば、大きな付勢力で付勢される金属端子が、検出素子の固定と、電極部との電気的接続という複数の役割を果たすことにより、安定的な検出素子の固定を維持できるとともに、電極部との電気的接続を維持して通電経路での接触不良の発生を抑制できる。
なお、電極部以外に接触する接触部は検出素子を固定する目的もあり得るが、検出素子が金属端子以外の手段で固定されており、金属端子が電気的接続を図ることを主目的とした場合にも有用である。すなわち、検出素子と金属端子との相対的な位置関係を強固に維持するために、電極部以外の接触部で強力に弾性力を発生させるのである。

また、上述(請求項1)のセンサの端子構造は、請求項2に記載のように、センサが、検出素子の周囲に絶縁保護体を有し、金属端子が、前記弾性力により検出素子と絶縁保護体に挟持されているとよい。
つまり、検出素子の周囲に絶縁保護体を配置し、絶縁保護体と検出素子との間で金属端子を挟持して接触部を変形させることで、接触部での弾性力を発生させるのである。このように構成されたセンサでは、より大きな付勢力で金属端子を検出素子に付勢することができ、より安定的に金属端子と検出素子との接触を図ることが出来る。また、このとき、金属端子の接触部が弾性変形することから、検出素子と絶縁保護体との隙間間隔に寸法誤差が生じた場合でも、個別に接触部が弾性変形することにより、金属端子と検出素子との接触を維持することができる。

よって、本発明(請求項2)のセンサの端子構造によれば、絶縁保護体と検出素子との間で金属端子を挟持することにより、より大きな付勢力で金属端子を検出素子に付勢する事ができ、寸法誤差が生じた場合でも、金属端子と検出素子の安定的な接触を図ることが可能となる。

なお、絶縁保護体としては、内部を貫通して形成される挿通孔が設けられて、この挿通孔の内部に、検出素子と金属端子とが挿入配置されるように形成された絶縁保護体を用いるとよい。このような絶縁保護体を用いると、挿通孔の内面と検出素子の表面との間で確実に金属端子を挟持することができ、より安定的に金属端子と検出素子との接触を図ることが出来る。
また、上述(請求項2)のセンサの端子構造は、請求項3に記載のように、複数の接触部の全てが絶縁保護体に取り囲まれていてもよい。

そして、上述(請求項2または請求項3)のセンサの端子構造は、請求項4に記載のように、金属端子が、検出素子又は絶縁保護体の少なくとも一方と接触する複数の接触部を有するとよい。
このように、金属端子が、1つの接触部だけではなく複数の接触部で検出素子または絶縁保護体と接触することにより、金属端子と検出素子との接触面積、あるいは金属端子と絶縁保護体との接触面積を大きく確保することが出来る。これにより、金属端子と検出素子との安定的な接触を維持することができ、また、金属端子と絶縁保護体との安定的な接触を維持することが出来る。

また、上述(請求項2から請求項4のいずれか)のセンサの端子構造は、請求項5に記載のように、接触部を介して検出素子と絶縁保護体に挟持されている金属端子の被挟持部が、検出素子と絶縁保護体との間隔方向に高低差を有する波型形状に形成されているとよい。

つまり、検出素子と絶縁保護体との隙間方向に高低差を有する波形形状に形成された金属端子の被挟持部は、波形の高低差方向(波形の振幅方向)への弾性力を有すると共に、波形の複数の頂点部分で検出素子または絶縁保護体に接触することになる。

よって、本発明(請求項5)のセンサの端子構造によれば、同一検出素子における絶縁保護体との間隔が複数の金属端子毎にそれぞれ異なる場合や、温度変化による金属端子の膨張・収縮が繰り返された場合でも、金属端子と検出素子との接触不良が発生し難くなり、安定的な接触を維持することができる。

また、上述(請求項1から請求項5のいずれか)のセンサの端子構造においては、請求項6に記載のように、電極部に接触している接触部は、検出素子の電極部以外の表面に接触している接触部よりも検出素子に及ぼす弾性力が小さいとよい。
つまり、金属端子が、電極部と電極部以外の検出素子表面の両方に接触部を有するような場合には、電極部に接触する接触部における弾性力は、電極部以外の検出素子表面に接触する接触部における弾性力よりも小さく設定することが望ましい。すなわち、電極部は強い弾性力が掛かると検出素子から剥がれてしまう虞があるため、金属端子が電極部のみで検出素子に接触している場合は、金属端子は必ずしも安定的に検出素子に接触できない。

そのため、電極部以外の検出素子表面に接触する接触部における弾性力を比較的強く設定することで、電極部における接触部の弾性力を小さく設定することができ、電極部の損傷を抑えることができる。また、電極部以外の検出素子表面に接触する接触部における弾性力が強く設定されることから、金属端子と検出素子との接触をより安定的に維持することができる。また、金属端子の接触部で検出素子を保持する場合にももちろん有用である。

よって、本発明(請求項6)のセンサの端子構造によれば、金属端子と検出素子の電極部との電気的接続を維持することができると共に、検出素子が保持可能となることで、検出素子を保持するための部材を別途設ける必要が無くなり、センサの内部構造を簡略化することができる。

なお、被挟持部が波形形状に形成された金属端子においては、例えば、波と波との頂点間隔を変化させることや波の振幅を変化させること等により、被挟持部のうち、電極部に接触する部分と検出素子本体部に接触する部分との弾性力に差を持たせることができる。
また、上述(請求項1から請求項6のいずれか)のセンサの端子構造においては、請求項7に記載のように、検出素子における上面に対応する金属端子の各幅の合計寸法と、検出素子における下面に対応する金属端子の各幅の合計寸法とが等しくなるようにしてもよい。これにより、検出素子の上面および下面に対する付勢力のバランスを取ることができる。

そして、上述(請求項1から請求項7のいずれか)のセンサの端子構造を適用するセンサとしては、請求項8に記載のように、内燃機関の排気管に装着されて、排気ガス中のガス成分を検出するガスセンサが適している。
つまり、内燃機関の排気ガスは、非常に高温(900℃)から非常に低温(零下30℃)までの広い温度範囲で温度が変化することになり、温度変化の影響により金属端子と検出素子との接触が不安定となることが多い。そこで、ガスセンサに対して、上述のセンサの端子構造を適用することにより、検出素子に安定的に金属端子を接触させることができ、上述のセンサの端子構造が奏する効果を十分に発揮させることが可能となる。

よって、請求項8に記載のガスセンサによれば、高温から低温までの広い温度範囲において使用可能なガスセンサを実現することが出来る。
また、上述(請求項1から請求項7のいずれか)のセンサの端子構造を適用するセンサとしては、ガスセンサの他には、請求項9に記載のように、温度を検出する温度センサが適している。

つまり、上述のセンサの端子構造を適用した温度センサは、低温から高温までの広い温度範囲で、金属端子と検出素子との安定的な接触を維持することが可能となる。
よって、請求項9に記載の温度センサによれば、高温から低温までの広い温度範囲において使用可能な温度センサを実現することが出来る。

【発明の実施の形態】
以下に本発明のセンサの端子構造を適用したセンサの実施例を図面と共に説明する。なお、本実施例では、ガスセンサの一種である酸素センサについて説明する。

図1は、本実施例の酸素センサ2の全体構成を示す断面図である。なお、酸素センサ2は、図5に示した酸素センサ100とは、検出素子の形状、検出素子からの信号(酸素濃淡電池起電力)の取り出し部分の構造、および酸素センサ自体の後端側(図1における上方)の構造等が異なり、その他の部分は同様に構成されている。ここでは、図5に示した酸素センサ100と共通する部分には同一符号を付してその詳細な説明を省略する。

即ち、酸素センサ2は、筒状の主体金具102と、主体金具102の筒内に挿入される長板状の検出素子4と、検出素子4を保持するために主体金具102の筒内下方から積層されるセラミックホルダ106、タルク粉末108および後述のセラミックスリーブ6と、検出素子4にて検出された電気信号(即ち、酸素濃淡電池起電力)を取り出すため等に用いる後述の複数(本実施例では4本)の長尺状のリードフレーム10とを備えている。

この内、検出素子4は、長方形状の軸断面を有し、図2(a)に示すように、それぞれ長板状に形成された酸素濃淡電池素子20と、酸素濃淡電池素子20を活性化させるためのヒータ22とが積層されて形成されている。尚、酸素濃淡電池素子20は、例えば、ジルコニア等を主体とする酸素イオン伝導性固体電解質体により形成されている。また、ヒータ22は、例えば、導電性セラミックからなる抵抗発熱体パターン24をセラミック基体中に埋設した公知のセラミックヒータから形成されている。

そして、酸素濃淡電池素子20の長手方向の先端側(図2(a)における左方)には、両面に多孔質電極26,28が形成され、これら電極26,28とそれらの間に挟まれる固体電解質部分とが検出素子4の検出部4aを構成する。
また、多孔質電極26,28からは、酸素濃淡電池素子20の長手方向に沿って酸素センサ2の後端側(図2(a)における右方)に向けて延びる電極リード部26a,28aが一体形成されている。この内、ヒータ22と対向しない側の電極26からの電極リード部26aは、その末端が電極部30として用いられる。一方、ヒータ22に対向する側の電極28の電極リード部28aは、図2(c)に示すように、酸素濃淡電池素子20を厚さ方向に横切るビア28bにより、反対側の素子面に形成された電極部32と接続され、各電極部30,32は、酸素濃淡電池素子20の板面末端に間隔を空けて配置されている。

一方、ヒータ22には、抵抗発熱体パターン24に導通するための二本のリード部24aが形成され、図2(d)に示すように、ヒータ22の酸素濃淡電池素子20と対向しない側の板面末端に形成された電極部34,36に、それぞれビア38を介して接続されている。そして、図2(b)に示すように、酸素濃淡電池素子20とヒータ22とは、セラミック(例えば、ジルコニア系セラミックやアルミナ系セラミック)層40を介して互いに接合される。

このように構成された検出素子4は、図1に示すように、先端側(図1における下方)の検出部4aが、排気管に固定される主体金具102の先端より突出した状態で、この主体金具102内に固定される。尚、検出素子4は、図5に示す従来の酸素センサ100が備える検出素子104よりも長手方向の長さが短く形成されている。

一方、主体金具102の先端側(図1における下方)外周には、検出素子4の突出部分を覆うと共に、複数の孔部を有し、金属製の二重のプロテクタ42a,42bが溶接等によって取り付けられている。そして、主体金具102の後端側外周には、外筒44が溶接等により固定されている。また、外筒44の後端側(図1における上方)の開口部には、検出素子4にて生じた酸素濃淡電池起電力を外部に取り出すためのリード線46が挿通されるリード線挿通孔が形成されたセラミックセパレータ48とグロメット50とが配置されている。

さて、検出素子4は、主体金具102の筒内下方より配置されるセラミックホルダ106、タルク粉末108、セラミックスリーブ6と、セラミックスリーブ6との間に配置されるリードフレーム10とを介して主体金具102に固定され、しかも、検出素子4の電極部(電極部30,32,34,36)が形成された側の端部側の周囲が、セラミックスリーブ6に覆われた状態で固定される。

この内、セラミックスリーブ6は、従来の酸素センサ100が備えるセラミックスリーブ110とは、主として検出素子を挿通(保持)する挿通孔の形状が異なり、その他の形状や構造は同様である。
即ち、セラミックスリーブ6は、図4(a)や、図4(a)中に記したA方向(即ち、下端から上端に向かう方向)から当該セラミックスリーブ6を見た底面図(拡大した底面図)である図4(b)に示すように、上部中央が上方に突出することにより突出部52が形成され、中心軸に沿って挿通孔54が形成されている。そして、挿通孔54では、検出素子4の電極部30,32,34,36が形成された側の板面に対応する内壁には、それぞれ溝部56が形成されている。つまり、挿通孔54には、4つの溝部56が形成され、これにより、挿通孔54は、断面が略「エ」字状を呈している。

ここで、セラミックスリーブ6は、特許請求の範囲に記載の「絶縁保護体」に相当する。また、図4(a)においてはセラミックスリーブ6の右半分を、図4(b)中のB−B断面部分に相当する断面図として表している。
一方、リードフレーム10は、図3(a)に示すように、全体の外観が略L字状を呈するように形成されている。即ち、リードフレーム10は、フレーム本体12と、フレーム本体12の一端側が折り曲げられて形成された折曲部14と、フレーム本体12の折曲部14側に形成された波状部分16とを備える。また、リードフレーム10は、例えば、高温に繰り返し晒されても、弾性(バネ弾性)を保持可能な周知のインコネルやステンレス鋼などにて形成されている。

そして、波状部分16は、リードフレーム10をセラミックスリーブ6へ装着する際に、検出素子4とセラミックスリーブ6との間隔方向に高低差を有する波形形状に形成されており、検出素子4とセラミックスリーブ6との距離を拡大させる方向の弾性力を有している。

ここで、リードフレーム10は、特許請求の範囲に記載の「金属端子」に相当し、波状部分16は、特許請求の範囲に記載の「被挟持部」に相当する。
そして、リードフレーム10および検出素子4が、図3(b)に示すように、セラミックスリーブ6の挿通孔54に挿通されることにより、リードフレーム10,検出素子4およびセラミックスリーブ6が一体に組み付けられる。
