本発明は、高速回転に適する誘導電動機の回転子製造方法に関する。

【従来の技術】
回転できる銅の円板を馬蹄形の永久磁石ではさみ、磁石をある方向へ動かすと円板はその磁石の運動方向に回転する。これをアラゴの円板といい、誘導電動機の動作原理をなすものである。磁石の運動により、円板に電流が流れ(フレミングの右手法則)、その電流と磁石の磁束により回転力(フレミングの左手法則)が生じ、磁石の運動と同一方向に円板は回転する。

多相誘導電動機は、アラゴの円板における永久磁石の運動を多相交流を用いた回転磁界で置き換えたものであり、回転磁界を作る固定子と回転する回転子とからなる。アラゴの円板とは違って、磁束の方向を回転子に垂直にし、回転子の誘導電流の方向を回転軸と平行となるように配置される。従って、固定子と回転子は同心円筒となる。

固定子は、多相電源より交流電力を受けて回転磁界を作り、空隙を介して誘導作用によって回転子の二次巻線に誘導電流を発生させ、その電流と回転磁界の磁束により回転力(フレミングの左手法則)が生じ、回転磁界と同一方向に回転子が回転する。

固定子は、通常、固定子枠内に収められた固定子鉄心と固定子巻線からなる。
固定子鉄心は、鉄損を軽減するために薄板を軸方向に積層したものを用いる。また、固定子巻線は、鉄心内の溝に収められ多相電源と接続して回転磁界を作る。

回転子は、通常、積層鉄心(ロータコア)と回転子巻線からなる。回転子巻線は、鉄心の溝内に収められる。回転子は、かご形回転子と巻線形回転子に分類される。かご形回転子は、回転子溝(slot)におのおの1本づつの銅棒を収めて、その両端を短絡環(end ring)で接続したものである。

【発明が解決しようとする課題】
かご形誘導電動機を高速回転(例えば毎分10万回転以上)させて、例えばターボコンプレッサー等を直接回転駆動させる場合に、装置の信頼性を高め、装置を小型化し、かつ消費電力を少なくするために、(1)高い周速に耐える強固な構造、(2)高い効率、(3)高い力率が必要となる。

従来のかご形誘導電動機では、図4(A)に示すように、一般に、ロータコア1に積層鋼板を用い、導体2はかご形に形成し、ステータ3の歯部4aは、半開口とし、空隙を短く(回転子の直径0.5〜1%)していた。
しかし、この構造のかご形誘導電動機は、周速の制限が大きく、かつ局所的な応力集中が生じる問題点があった。すなわち、高速回転による遠心力で積層鋼板のロータコア1の中心部に応力集中が生じるため、その破壊を防ぐために、周速を例えば200〜230m/s程度に抑える必要があり、それ以上の高速回転には適さない。また、ロータ表面に導体2の一部が出ているため、ロータコアのかご形の薄肉部に応力が集中する問題があった。

この問題点を解決するために、「高速誘導電動機の籠形回転子」(特開平06−253511号)や「籠形誘導電動機用ソリッドロータ及びその製造方法」(特開平10−127022号)等では、図4(B)に示すように、積層鋼板をソリッド化(一体化)して強度を増し、更にかご形バーを保護するために埋め込んだ構造のロータを提案している。
しかし、かかるソリッド・埋設かご形ロータは、(1)ロータ表面の電気伝導率が上がり、ロータ表面に渦電流が発生する、(2)表面の渦電流はトルクに寄与しないため損失となり、効率を低下させる、等の問題点があった。

更に、これらの問題点を解決するために、「非同期電動機とこれに用いるロータとステータ」(米国特許第5473211号)では、図5(A)(B)(C)に示すように、導体をロータ表面に連続的に配置し、かつステータとの空隙を長くした構造が提案されている。すなわち、この特許発明では、回転子表面全体を高電気伝導性材料のコーティングで覆った一体構造として最大100万rpmの高速回転を可能とすると共に、ロータとステータの隙間(ギャップ)δを従来(回転子の直径0.5〜1%)よりも大きく設定し、ギャップの広がりにより、磁束密度分布の高調波成分を減少させて、渦電流損を減少させている。

なお、この発明におけるコーティングは、かご形回転子の短絡環(end ring)に相当する部分が、(B)のように肉厚のコーティング2aで形成されており、その間の回転子巻線に相当する部分は、(C)のように薄いコーティング(タイプ1)、分割されたコーティング(タイプ2)、或いは複数の溝を有するコーティング(タイプ3)に形成される。

しかし、かかる表面連続コーティング形ロータ構造では、ロータ表面への高電気伝導材料のコーティングをいわゆる爆発コーティング(blast−coating)で行うために以下の問題点があった。
(1)爆発コーティングは、爆発させてコーティングするので、被コーティング(母材)及びコーティング材自身への入熱が大きいので熱変形が発生する。そのため、金属組織が変化して材料特性である機械強度、電気特性や磁気特性等が変わるおそれがある。
(2)コーティング層は、部分的に厚さが異なる上、被コーティングの表面に凹凸があるため、均一かつ十分な接合力を得ることが難しい。
(3)爆発コーティングは、火薬等の爆発力によりコーティング材をロータ表面へ接続するため爆発力の作用方向により接合強度が異なる問題点がある。そのため、接合強度のアンバランスによって高速回転時の遠心力(図5D参照)によりコーティングが剥がれるおそれがある。

また、この他のコーティング方法に例えば、拡散接合法、摩擦圧接法、金属溶接法、レーザ溶接法及びいわゆるHIP法等が提供されている。しかし、これらもコーティングの際にいずれも低い場合で700乃至800℃、高い場合は約1500℃の高温に達するため、入熱温度が高温となり、やはり被コーティング及びコーティング材に熱変形の発生し金属組織に悪影響を与えるという問題点があった。

本発明は、かかる問題点を解決するために創案されたものである。すなわち、本発明の目的は、被コーティング材及びコーティング材の入熱を低減でき、また金属組織を安定化させ、かつ接合力を向上できる誘導電動機の回転子製造方法を提供することにある。

【課題を解決するための手段】
参考例によれば、ロータコアとロータ導体とからなる誘導電動機の回転子を製造する方法であって、前記ロータ導体は、ロータコア(11)をリング状に囲む円筒状の1対のエンドリング部(12a)と、該エンドリング部の間を連結するコーティング部(12b)とからなり、(A)磁性材料からなるロータコアのエンドリング部及びコーティング部に相当する段付き凹み部(14)を形成し、(B)次に段付き凹み部に低透磁率を有し相対的に電気伝導率が高い粉末状の導電材料を金属溶射させてコーティング(13)を形成し、(C)次にコーティングを真空雰囲気で低温熱処理して接合部を相互拡散により互いに一体に成形し、(D)更に外表面全体を円滑な円筒面に加工する、ことを特徴とする誘導電動機の回転子製造方法が提供される。

上記参考例によれば、ロータコアに設けた段付き凹部を構成するエンドリング部及びコーティング部内に、低透磁率を有し相対的に電気伝導率が高い粉末状の導電材料を、例えば高速ガスフレーム溶射(Highvelocityoxyen−fuel 以下「HVOF」という。)で溶射ガンにより衝突させ、瞬時に冷却する金属溶射を行って、音速の数倍の高速で短時間で継ぎ目がなく、何層もの溶射被膜である平滑なコーティングを形成することができる。また、この金属溶射は溶射中の被コーティング材(母材)の温度を100乃至200℃という低温状態でコーティングできるので、鉄系からなる被コーティング材及び銅合金等のコーティング材のいずれにも低温状態で入熱させることができるので、溶接肉盛のような熱影響を与えずに、互いの金属組織に熱変形を与えることなく効率的に一体に接合できる。

また、金属溶射の前処理工程として段付き凹み部の粗面加工をブラスト処理で行う。このように段付き凹み部の内部にわたって例えば、サンドブラスト等で全面に凹凸を形成するように粗面化する。このようにブラスト処理を行って凹凸状に粗面化するので表面積を増大できる。これにより、鉄系のロータコアに設けた段付き凹部の表面全体に溶射の肉盛成形で銅合金等のコーティング材を高速かつ強力な衝突力を受けて凹凸面にかみ付かせるので、ロータコアと一体化して接合力を一層向上させることができる。

更に、上述と同様に段付き凹み部の微細な凹凸面加工をバイト加工で行う溝形状又はネジ形状としてもよい。このように凹み部の底面をなす円周方向に旋盤等の回転機械のバイト加工で微細なギザギザ状の凹凸加工、又は微細なネジ切り加工を行う。この方法によっても表面積を増大しかみ付きを容易にでき接合力を向上できる。また、この場合は、ロータコアの旋盤等による軸加工中に溝形又はネジ加工を同時にできるので、段取り替え作業を少なくして作業効率を向上させることができる。

また、コーティングを真空雰囲気で低温熱処理させて接合部を相互拡散して互いに一体に成形する。このように、HVOFによる金属溶射の後処理として真空中で空気を遮断した状態で、200乃至250℃の低温で熱処理する。これにより、熱処理中に被コーティング材及びコーティング材夫々の酸化を防止すると共に、熱処理により接合部分で数μm程度で分子間の相互拡散が生じるので、接合力を一層強力化してコーティングの品質を向上することができる。

【課題を解決するための手段】
本発明の実施例によれば、ロータコアとロータ導体とからなる誘導電動機の回転子を製造する方法であって、前記ロータ導体は、ロータコア(21)をリング状に囲む円筒状の1対のエンドリング部(22a)と、該エンドリング部の間を連結するコーティング部(22b)とからなり、(A)磁性材料からなるロータコアにエンドリング部及びコーティング部に相当する段付き凹み部(24)を形成し、(B)次に段付き凹み部に低透磁率を有し相対的に電気伝導率が高い導電材料を電解液中で電鋳加工によりコーティング(23)を形成し、(C)次にコーティングを真空雰囲気で低温熱処理して接合部を相互拡散により互いに一体に成形し、(D)更に外表面全体を円滑な円筒面に加工する、ことを特徴とする誘導電動機の回転子製造方法を提供する。

本発明の好ましい実施形態によれば、前記段付き凹み部を構成する形状は、少なくても底面と隣接する面間を直交しない形状で構成され、側面が外表面から軸心方向に傾斜加工し又は面取り加工し又はコーナR加工し又はこれらの形状を組合わして成形加工する。

上記本発明の方法によれば、ロータコアに設けた段付き凹部を構成するエンドリング部及びコーティング部内を構成する段付き凹み部に、低透磁率を有し相対的に電気伝導率が高い導電材料を陽極に、一方ロータコアを陰極に配置して電解液中で電鋳加工によりコーティングを形成させることができる。いわゆる電鋳加工は、一種の電気メッキである。しかし、通常のメッキ加工では内部応力が発生するため1mm以上の板厚のメッキ厚さができないが、この電鋳加工では3mm以上の板厚も問題なく製造でき、更に高純度の平滑なコーティングを行うことができる。また、電鋳加工中の温度は、約50℃と非常に低温で行えるので被コーティング材及びコーティング材への入熱を小さくでき、互いの金属組織に熱変形を与えることなく効率的に一体に接合できる。

また、ロータコアの表面にエンドリング部及びコーティング部に相当する段付き凹み部を、少なくても底面と隣接する面間を直交させない形状とした。このような形状にしたので、例えば凹み部を構成する隣接する面間を直交状態に加工した場合、直交するコーナ部の近傍では電鋳の重要な構成要素である電流が円滑に流れないため、陽極の導電材料から金属塩溶液に溶解した金属イオンが、陰極面をなす段付き凹み部の隅々では析出が良くできないので不完全なコーティングとなり、接合力を得ることができなくことを防止することができる。

好ましい実施形態では、段付き凹み部を構成する形状は、側面が外表面から軸心方向に傾斜加工し又は面取り加工し又はコーナR加工し又はこれらの形状を組合わして成形加工する。このように段付き凹み部の内面を、直交や鋭い角度を避けて大きな面取りやコーナR(半径)及びこれらを組合わしたので、金属イオンが隅々まで円滑に行き渡たるので、より強力な接合力を得ることができる。

【発明の実施の形態】
以下、本発明の参考例を図面を参照して説明する。図1は、本発明の回転子製造方法の参考例を示す模式図である。図1(D)に示すように、本発明の回転子製造方法は、ロータコア11と、ロータ導体12とからなる誘導電動機の回転子10を製造する方法である。

図5と同様にロータ導体12は、かご形回転子の短絡環(end ring)に相当する部分とその間の回転子巻線に相当する部分(コーティング部12b)とからなる。すなわち、ロータ導体12は、図1(D)に示すように、ロータコア11をリング状に囲む円筒状の一対のエンドリング部12aと、エンドリング部12aの間を連結するコーティング部12bからなる。コーティング部12bの断面形状は、図5(C)に示したように、薄いコーティング(タイプ1)、分割されたコーティング(タイプ2)、複数の溝を有するコーティング(タイプ3)、或いはその他の形状であってもよい。

本発明の回転子製造方法は、図1(A)に示す内面に粗面加工又は微細な凹凸面加工を施す段付き凹み部の成形工程、図1(B)に示す導電材料の金属溶射工程、図1(C)に示す真空雰囲気での低温熱処理工程及び図1(D)に示す外表面加工工程からなる。

図1(A)に示す内面に粗面加工又は微細な凹凸面加工を施す段付き凹み部の成形工程では、磁性材料からなるロータコア11の表面にエンドリング部12a及びコーティング部12bに相当する段付き凹み部14を形成する。磁性材料には、高透磁率を有し相対的に電気伝導率が低い材料、鉄系の例えば引っ張り強度の高いクロムモリブデン鋼を用いる。また、エンドリング部12a及びコーティング部12bに相当する段付き凹み部14の内面の全面には、図1(A)の中心線の上図に示すように、次工程の金属溶射を確実に行うための前処理工程である例えば、サンドブラスト等で凹凸を形成するような粗面化をブラスト処理で行う。このようにブラスト処理を行って凹凸状に粗面化するので表面積を増大できる。これにより、ロータコアに設けた段付き凹部の表面全体に溶射の肉盛成形で銅合金等のコーティング材を高速かつ、強力な衝突力を受けて凹凸面にかみ付かせるので、ロータコアと一体化して接合力を一層向上させることができる。

更に、ブラスト処理の他に微細な凹凸面加工をバイト加工で行う溝形状又はネジ形状としてもよい。このように凹み部の底面をなす円周方向に旋盤等の回転機械のバイト加工で微細なギザギザ状の凹凸加工又は微細なネジ切り加工を行う。この方法によっても表面積を増大しかみ付きを容易にでき接合力を向上できる。また、この場合は、ロータコアの旋盤等による軸加工中に溝形又はネジ加工を同時に行って、段取り替え作業を少なくして作業効率を向上させることができる。

次に、図1(B)に示す導電材料の金属溶射工程では、段付き凹み部14に低透磁率を有し相対的に電気伝導率が高い粉末状の導電材料を金属溶射させてコーティング13を形成する。導電材料には、低透磁率を有し相対的に電気伝導率が高い粉末状の銅、アルミニウム又はこれらの合金を用いる。金属溶射は、銅の粉末を図示しない昇降自在な回転台に載置されたロータコア11の粗面化又は微細な凹凸加工された段付き凹み部14に、例えば高速ガスフレーム溶射(Highvelocity oxygen−fuel 以下「HVOF」という。)で溶射ガン15により衝突させ、瞬時に冷却する金属溶射を行って、音速の数倍の高速で短時間で継ぎ目がなく、何層もの溶射被膜である平滑なコーティング13を形成する。また、この金属溶射は溶射中の被コーティング材(母材)を100乃至200℃という低温状態でコーティングでき、鉄系の被コーティング材及び銅合金等のコーティング材のいずれにも低温状態で入熱させることができるので、溶接肉盛のような熱影響を与えずに、互いの金属組織に熱変形を与えることなく効率的に一体に接合できる。

次に、図1(C)に示す真空雰囲気での低温熱処理工程では、コーティングを真空雰囲気で低温熱処理させて接合部を相互拡散して互いに一体に成形する。すなわち、この工程では真空状態の断熱室16内にヒータ17を配置し、前工程のHVOFによる金属溶射の後処理として空気を遮断した真空状態で、HVOFによりコーティング13を形成したロータコア11を200乃至250℃の低温熱処理を所定時間行う。これにより、熱処理中に被コーティング材及びコーティング材夫々の酸化を防止すると共に、熱処理により接合部分で数μm程度で分子間の相互拡散が生じので、接合力を一層強力化すると共に安定化したコーティングを確保できるので品質を向上することができる。

最終工程である、図1(D)に示す外表面加工工程では、例えば研削加工により、外表面全体を滑らかな所定の外径を有する円筒面に加工して、回転子10を製造する。

図2は、本発明の回転子製造方法の実施形態を示す模式図である。図3は、底面と隣接する面間が直交しない形状の段付き凹み部を示す好ましい変形例である。図2(C)に示すように、本発明の回転子製造方法は、前記参考例が金属溶射でコーティングを行うのに対して、電鋳によりロータコア21と、ロータ導体22とからなる誘導電動機の回転子20を製造する方法である。

図2(A)に示す少なくとも底面と隣接する面間が直交しない形状の段付き凹み部とする成形工程は、磁性材料からなるロータコア21の表面に、少なくても底面と隣接する面間を直交しない、例えば傾斜面を有するエンドリング部22a及びコーティング部22bに相当する段付き凹み部24を形成する。磁性材料には、高透磁率を有し相対的に電気伝導率が低い材料、鉄系の例えば引っ張り強度の高いクロムモリブデン鋼を用いる。このような傾斜面を有する段付き凹み部としたので、仮に隣接する面間を直交状態に加工した場合、直交するコーナ部の近傍では次の電鋳工程の重要な構成要素である電流が円滑に流れないため、陽極の導電材料から金属塩溶液に溶解した金属イオンが、陰極面をなす段付き凹み部の隅々では析出が良くできずに不完全なコーティングとなり、強力な接合力を得ることができなくことを防止させることができる。

更に、図3(A)乃至(D)に示すように、ロータコア21の段付き凹み部24を構成する形状は、側面が外表面から軸心方向に傾斜加工し又は面取り加工し又はコーナR加工し又はこれらの形状を組合わして成形加工する。このように段付き凹み部の内面を、直交や鋭い角度を避けて大きな面取りやコーナR(半径)及びこれらを組合わしたので、電鋳工程で発生する金属イオンを隅々まで完全、かつ円滑に行き渡らせることができ、より強力な接合力を得ることができる。

次に、図2(B)に示す導電材料の電解液中での電鋳加工では、段付き凹み部24に低透磁率を有し相対的に電気伝導率が高い導電材料を電解液中で電鋳加工によりコーティング23を形成する。導電材料には、低透磁率を有し相対的に電気伝導率が高い棒状の銅、アルミニウム又はこれらの合金を用いる。本実施形態では導電材料である銅棒25を陽極に、一方ロータコア21を陰極に配置した所定の金属塩溶液槽26内の電解液中で、電鋳加工により容易にコーティング23を形成させることができる。また、本発明における電鋳加工は、陽極にコーティング材を使う場合に限定されず、イオン溶液として利用する場合でもよい。
なお、ロータコア21の上下の27は、電鋳を行わない部分に金属イオンの付着を防止するマスキング部を表す。また、いわゆる電鋳加工は、一種の電気メッキである。しかし、通常のメッキ加工では内部応力が発生するため1mm以上の板厚のメッキ厚さができないが、この電鋳加工では3mm以上の板厚も問題なく製造でき、コーティング強度を増す。更に高純度の平滑なコーティングを得る。また、電鋳加工中の温度は、約50℃と非常に低温で行えるので被コーティング材及びコーティング材への入熱を小さくでき、互いの金属組織に熱変形を与えることなく効率的に一体に接合できる。

次に、真空雰囲気での低温熱処理工程では、コーティングを真空雰囲気で低温熱処理させて接合部を相互拡散して互いに一体に成形する。すなわち、前記の電鋳加工で所定の板厚のコーティングを形成させたロータコア21を金属塩溶液槽26から搬出する。その後に電鋳の後処理として、前記図1(C)の同様の真空状態の断熱室の中で、200乃至250℃の低温状態で所定時間にわたり低温熱処理する。この結果、熱処理中に被コーティング材及びコーティング材夫々の酸化を防止すると共に、熱処理により接合部分で数μm程度で分子間の相互拡散が生じて、接合力を一層強力化してコーティングの品質を向上することができる。

最終工程である、図2(C)に示す外表面加工工程では、例えば研削加工により、外表面全体を滑らかな所定の外径を有する円筒面に加工して、回転子20を製造する。
