本発明は、水晶振動子等の素子を搭載する低温焼成セラミック基板を加圧焼成法で製造する低温焼成セラミック基板の製造方法に関するものである。

【従来の技術】
近年、低温焼成セラミック基板を焼成する際に、基板の面方向の焼成収縮を小さくして基板寸法精度を向上させる焼成法として、加圧焼成法(拘束焼成法とも呼ばれる)が開発されている。この加圧焼成法は、焼成前の低温焼成セラミック基板(生基板)の両面に、低温焼成セラミックの焼結温度(800〜1000℃)では焼結しない拘束用グリーンシート(一般にはアルミナグリーンシートが用いられる)を積層し、この状態で、生基板を加圧しながら、800〜1000℃で焼成した後、焼成基板の両面から拘束用グリーンシートの残存物をブラスト処理等で取り除いて低温焼成セラミック基板を製造するものである。

一方、低温焼成セラミック基板の表面に水晶振動子を搭載する場合は、水晶振動子の振動を阻害しないようにするために、水晶振動子を低温焼成セラミック基板から浮かせた状態にする必要があり、そのために、基板の水晶振動子搭載部分にキャビティを形成したり、或は、基板表面に厚みの大きいランドを形成して、このランド上に水晶振動子を接合するようにしている。

【発明が解決しようとする課題】
しかし、加圧焼成法で低温焼成セラミック基板を焼成する場合は、キャビティ付きの低温焼成セラミック基板を寸法精度良く焼成することは困難である。これは、加圧力でキャビティの側面が変形したり、加圧力の加わらないキャビティの底面が凸状に反るように変形するためである。

また、基板表面に厚みの大きいランドを形成して加圧焼成すると、その加圧力でランドが生基板の内部に押し込まれて、ランドの高さが低くなるため、基板表面と水晶振動子との間の隙間を十分に確保できない。従って、従来は、加圧焼成後に、基板表面に後付けで厚みの大きいランドを印刷・焼成するようにしていたが、この方法では、工程数が増えて、生産性が低下するという欠点があった。

【課題を解決するための手段】
上記目的を達成するために、本発明の請求項1の低温焼成セラミック基板の製造方法は、水晶振動子等の素子を搭載するランドを形成した低温焼成セラミックの生基板の両面に、該低温焼成セラミックの焼結温度では焼結しない拘束用グリーンシートを圧着して加圧しながら焼成し、焼成後に該拘束用グリーンシートの残存物を除去して低温焼成セラミック基板を製造する方法であって、前記拘束用グリーンシートを前記低温焼成セラミックの生基板(グリーシート)よりも柔らかく形成することで、該拘束用グリーンシートを該生基板に圧着して加圧焼成する際に、前記ランドが前記拘束用グリーンシートの内部に押し入った状態となるようにしたものである。これにより、拘束用グリーンシートの圧着時や加圧焼成時に加圧力でランドが生基板の内部に押し込まれた状態になることが回避され、水晶振動子等を搭載するランドの高さ寸法が確保される。その結果、加圧焼成法でも、ランドと低温焼成セラミック基板とを同時焼成することが可能となり、後付けでランドを形成する必要がなくなる。

この場合、拘束用グリーンシートと低温焼成セラミック生基板(グリーシート)の柔らかさは、バインダー、可塑剤、溶剤の種類、配合量等によって調整すれば良い。例えば、請求項2のように、拘束用グリーンシートのバインダーとしてアクリル樹脂を用い、低温焼成セラミックの生基板のバインダーとしてブチラール樹脂を用いるようにしても良い。このようにすれば、アクリル樹脂とブチラール樹脂との樹脂硬度の差によって拘束用グリーンシートを低温焼成セラミックの生基板よりも適度に柔らかくすることができる。

【発明の実施の形態】
以下、本発明の一実施形態を図面に基づいて説明する。まず、図1に基づいて低温焼成セラミック基板の構造を説明する。低温焼成セラミック基板は、複数枚の低温焼成セラミックのグリーンシート11a,11b,11cを積層して800〜1000℃で加圧焼成したものである。低温焼成セラミックとしては、例えばCaO−SiO2 −Al2 O3 −B2 O3 系ガラス:50〜65重量%(好ましくは60重量%)とアルミナ:50〜35重量%(好ましくは40重量%)との混合物を用いれば良い。この他、MgO−SiO2 −Al2 O3 −B2 O3 系ガラスとアルミナとの混合物、或は、SiO2 −B2 O3 系ガラスとアルミナとの混合物、PbO−SiO2 −B2 O3 系ガラスとアルミナとの混合物、コージェライト系結晶化ガラス等の800〜1000℃で焼成できる低温焼成セラミック材料を用いても良い。

各層のセラミック層(グリーンシート11a,11b,11c)には、層間接続用のビアホール12が形成され、各ビアホール12にビア導体13が充填されている。各層のビア導体13は、例えば、Ag、Ag/Pd、Ag/Pt、Ag/Au等を主に含むAg系導体ペースト、或は、Au系、Cu系等の低融点金属のペーストを用いて形成されている。尚、基板裏面に配線パターンやパッドを形成しない場合は、最下層のセラミック層(グリーンシート11c)には、ビアホールを形成する必要はない。

また、最上層を除く2層目以下のセラミック層(グリーンシート11b,11c)には、内層導体パターン14がAg系、Au系、Cu系等の低融点金属のペーストの印刷により形成されている。

更に、最上層のセラミック層(グリーンシート11a)の表面には、表層導体パターン15とランド16がAg系、Au系、Cu系等の低融点金属のペーストの印刷により形成されている。ランド16は、複数回重ねて印刷することで必要な厚みが確保されている。このランド16上には、水晶振動子17が半田18により接合されている。

次に、上記構成の低温焼成セラミック基板の製造方法を説明する。低温焼成セラミックのグリーンシート11a,11b,11cは、上記の低温焼成セラミック粉末に、バインダーとしてのブチラール樹脂、溶剤(例えばトルエン、キシレン、ブタノール等)及び可塑剤を配合して、十分に撹拌混合してスラリーを作製し、このスラリーを用いてドクターブレード法等でテープ成形したものである。

各層のグリーンシート11a,11b,11cを積層する前に、各層のグリーンシート11a,11bにパンチング加工されたビアホール12に、Ag系、Au系、Cu系等の低融点金属の導体ペーストをスクリーン印刷により充填してビア導体13を形成し、更に、2層目以下のグリーンシート11b,11cには、同種の低融点金属の導体ペーストを使用して内層導体パターン14をスクリーン印刷する。

また、最上層のグリーンシート11aには、表層導体パターン15とランド16をAg系、Au系、Cu系等の低融点金属のペーストを用いて同時にスクリーン印刷する。この際、ランド16については、複数回重ねて印刷して必要な厚みを確保する。この印刷工程後に、各層のグリーンシート11a,11b,11cを積層して加熱圧着して一体化して低温焼成セラミック生基板19を作製する(図2参照)。

一方、拘束用グリーンシート20は、低温焼成セラミック生基板19の焼成温度(800〜1000℃)では焼結しない高温焼結性セラミック粉末(例えばアルミナ粉末)を用い、この高温焼結性セラミック粉末に、バインダーとしてのアクリル樹脂、溶剤(例えばトルエン、キシレン、ブタノール等)及び可塑剤を配合して、十分に撹拌混合してスラリーを作製し、このスラリーを用いてドクターブレード法等で拘束用グリーンシート20をテープ成形したものである。

この場合、拘束用グリーンシート20のバインダーとしてアクリル樹脂を用い、低温焼成セラミックのグリーンシート11a,11b,11c(生基板19)のバインダーとしてブチラール樹脂を用いることで、拘束用グリーンシート20を低温焼成セラミックのグリーンシート11a,11b,11c(生基板19)よりも適度に柔らかくしている。

この拘束用グリーンシート20を用いて低温焼成セラミック生基板19を加圧焼成する場合は、まず、図2(b)に示すように、低温焼成セラミック生基板19の表裏両面に拘束用グリーンシート20を積層し、この積層体を、例えば80〜150℃、500〜2500N/cm2 の条件で熱圧着する。この場合、拘束用グリーンシート20が低温焼成セラミック生基板19よりも適度に柔らかく形成されているため、該生基板19の表面に印刷したランド16は、加圧力で拘束用グリーンシート20の内部に押し入った状態となり、ランド16が生基板19の内部に押し込まれた状態になることが回避される。

この後、低温焼成セラミック生基板19と拘束用グリーンシート20との圧着体を、アルミナ等で形成した多孔質セッター板(図示せず)間に挟み込んで、20〜200N/cm2 の圧力で加圧しながら、低温焼成セラミック生基板19の焼結温度である800〜1000℃で焼成する。

この際、低温焼成セラミック生基板19両面に積層された拘束用グリーンシート20(アルミナ等の高温焼結性セラミック)は、1300℃以上に加熱しないと焼結しないので、800〜1000℃で焼成すれば、拘束用グリーンシート20は未焼結のまま残される。但し、焼成の過程で、拘束用グリーンシート20中のバインダー等の有機物が熱分解して飛散してセラミック粉体として残る。

焼成後、焼成基板の両面に付着した拘束用グリーンシート20の残存物(セラミック粉体)をブラスト処理、バフ研磨等により除去する。これにより、低温焼成セラミック基板の製造が完了する。

以上説明した本実施形態では、拘束用グリーンシート20を低温焼成セラミックのグリーンシート11a,11b,11c(生基板19)よりも柔らかくしたので、拘束用グリーンシート20の圧着時や加圧焼成時に生基板19の表面のランド16を加圧力で拘束用グリーンシート20の内部に押し入らせることができて、ランド16が生基板19の内部に押し込まれた状態になることを回避でき、水晶振動子17を搭載するランド16の高さ寸法を確保できる。これにより、水晶振動子17を搭載するランド16を形成した高寸法精度の低温焼成セラミック基板を加圧焼成法で能率良く製造することができ、生産性向上、生産コスト低減の要求を満たすことができる。

尚、本実施形態では、拘束用グリーンシート20のバインダーとしてアクリル樹脂を用い、低温焼成セラミックのグリーンシート11a,11b,11c(生基板19)のバインダーとしてブチラール樹脂を用いることで、拘束用グリーンシート20を低温焼成セラミックのグリーンシート11a,11b,11c(生基板19)よりも柔らかくしたが、可塑剤や溶剤の種類、配合量等によって柔らかさを調整するようにしても良い。

また、ランド16に搭載する素子は、水晶振動子17に限定されず、例えば、圧電振動子、SAW等であっても良い。

【発明の効果】
以上の説明から明らかなように、本発明の請求項1によれば、拘束用グリーンシートを記低温焼成セラミックの生基板(グリーシート)よりも柔らかく形成したので、拘束用グリーンシートの圧着時や加圧焼成時に生基板の表面のランドを加圧力で拘束用グリーンシートの内部に押し入らせることができて、水晶振動子等を搭載するランドの高さ寸法を確保できる。これにより、水晶振動子等を搭載するランドを形成した高寸法精度の低温焼成セラミック基板を加圧焼成法で能率良く製造することができる。
