【発明の属する技術分野】
本発明は、光導波路の形成方法に係わり、内部に所定波長の通信用の光ビームを発光及び受光する発光素子及び受光素子を備え、光信号を送受信する光送受信モジュール内の光導波路の形成方法に関する。

【従来の技術】
近年、電気信号を送受信するメタルケーブルに代わって、光ファイバを用いて、光によって信号を送受信する所謂光ケーブルが実用化されている。光ケーブルは、一般に、光ファイバの端部に、光源としてLD等の発光素子と光検出器としてPD等の受光素子とを一体化した光送受信モジュールが設けられており、該光送受信モジュールによって光ファイバに光を入出力することで、光ファイバを介した光信号の送受信が実現される。

この光送受信モジュールには、単一波長の光信号のみを送受信するタイプと、複数波長の光信号を送受信可能なタイプとがある。このうち単一波長の光信号を送受信するタイプについては、既に、三菱レイヨン株式会社からRS232C光モデムとして製品化もされている。

ところで、光送受信モジュールには、例えば、特開2000−131542号公報に記載されているように、集光レンズ、回折格子、コリメータレンズ等の所謂バルク光学部品を組合せて、伝送媒体である光ファイバに対して発光素子や受光素子を光学的に結合させるものがある。しかしながら、このようなバルク光学部品の組合せでは、光学部品での光の散乱等のため、光量損失を抑えるには限界があり、光ファイバに対して、発光素子や受光素子を効率良く結合することができない。

このため、特開2000−214345号公報、及び特開2000−241642号公報に記載されているように、光導波路を介して、光ファイバと発光素子及び受光素子を結合する必要があり、特開2000−199830号公報には、光導波路にプラスチックファイバを用いるための技術が検討されている。また、特開2000−214345、及び特開2000−199830方公報に記載の技術では、単線(1本の光ファイバ)での双方向通信を行うための技術が検討されている。

この光導波路を介した結合の技術として、特開2000−47055号公報では、位置合わせパターンを用いて、表面に形成されたクラッド層によって内部に光導波路が形成された光導波路基板を、光ファイバ固定用のV字溝が形成された基台に取り付ける技術が提案されている。

また、特開2000−347043号公報では、光硬化性樹脂溶液を利用して、光ファイバの先端に光導波路を形成する技術(以下、「自己形成技術」という)が提案されている。

【発明が解決しようとする課題】
しかしながら、特開2000−47055公報に記載の技術では、V字溝を形成した基台に光導波路基板を取り付けるため、モジュールの小型化に限界があり、また取り付け後に、光導波路、光ファイバ、及び受発光素子の各々の光軸を互いに合わせる調整作業が必要であった。このため、作業工数が多く、コストが高くなってしまうという問題があった。

また、特開2000−347043号公報のような自己形成技術を用いた場合は、光導波路と光ファイバとの結合には光軸調整を行う必要ないが、受発光素子との結合には、やはり、光導波路形成後に、形成された光導波路に対して、受発光素子の光軸を調整しなければならなかった。

本発明は上記問題点を解消するためになされたもので、形成後の光軸調整が不要な光導波路の形成方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、請求項1に記載の発明は、内部に所定の第1波長の通信用の光ビームを発光及び受光する発光素子及び受光素子を備え、光信号を送受信する光送受信モジュール内の光導波路の形成方法であって、前記光送受信モジュール内の前記光導波路を形成する空間領域に、予め定められた所定の第2波長より硬化開始波長が長い第1の光硬化性樹脂溶液と、前記所定の第2波長より硬化開始波長が短い第2の光硬化性樹脂溶液との混合液であって、かつ、前記所定の第2波長の光導波路形成用の光ビームが導入されることによって、光軸方向に硬化する光硬化性樹脂溶液を充填し、前記光送受信モジュールの光入出力口から光ファイバの一端を挿入し、前記発光素子を発光させて、前記通信用の所定の第1波長の光ビームを出力し、出力された前記通信用の所定の第1波長の光ビームのうち、前記光ファイバを介して、前記送受信モジュールの外部へ出力される出力光量を検出しながら、該出力光量が略最大となる方向に、前記光ファイバの光入出力軸線方向を調整した後、前記調整後の前記光ファイバの光入出力軸線方向を維持しつつ、前記光ファイバの他端から前記光導波路形成用の所定の第2波長の光ビームを前記光送受信モジュール内へ向けて入射する、ことを特徴としている。

請求項1に記載の発明によれば、光送受信モジュール内の前記光導波路を形成する空間領域に光硬化性樹脂溶液が充填され、且つ該光送受信モジュールの光入出力口から光ファイバの一端が挿入された状態で、発光素子を発光させる。これにより、通信用の所定の第1波長の光ビームが該光送受信モジュール内の所定径路を通って、光入出力口へと進行し、光ファイバの一端面に入射し、光ファイバを介して光送受信モジュールの外部へ出力される。そしてこの出力光量を検出しながら、光ファイバの光入出力軸線方向を該出力光量が略最大となる方向に調整する。

この調整の後、調整後の光ファイバの光入出力軸線方向を維持しながら、光ファイバの他端から光送受信モジュールへ向けて、光導波路形成用の所定の第2波長の光ビームを入射することによって、前記光硬化性樹脂溶液内に光導波路形成用の光ビームを導入し、光導波路が形成されるので、形成された光導波路では略最大効率で光ビームを伝送できる。したがって、形成後の光導波路に対する、送受信モジュールの発光素子や受光素子の光軸を調整する作業を省略することができる。

具体的には、前記光硬化性樹脂溶液は、前記所定の第2波長より硬化開始波長が長い第1の光硬化性樹脂溶液と、前記所の第2定波長より硬化開始波長が短い第2の光硬化性樹脂溶液との混合液である。また、請求項2に記載されているように、前記光源からの前記所定の第2波長の光ビームによって、前記第1の光硬化性樹脂溶液のみを硬化させて軸状のコア部を形成した後、前記混合液の周囲から前記第1及び第2の光硬化性樹脂溶液を硬化させる波長帯で光を照射し、前記コア部の周囲に、前記コア部の屈折率よりも小さい屈折率を有するクラッド部を形成すれば、コア部とクラッド部を有する所謂ステップインデックス型の光導波路を形成することができる。

【発明の実施の形態】
次に、図面を参照して本発明に係る実施形態の1例を詳細に説明する。

図1に示すように、光送受信モジュール10は、内部にLD(Laser Diode)等の発光素子12及びPD(Photo Diode)等の受光素子14を備え、且つその筐体16には外部と光ビームを入出力するための入出力口16Aが形成されている。光送受信モジュール10は、発光素子12から出力された光ビームLB1を、ビームスプリッタ、ミラー等の光学部材を介して入出力口16Aへ案内し、入出力口16Aから光送受信モジュール10内に入力された光ビームを光学部材を介して受光素子14へと案内するようになっている。

この入出力口16Aから、光ファイバ18の一端(以下、「端部」という)18Aが挿入され、且つ他端(以下「端部」という)18Bを筐体16の外部に残した状態で、次に説明する光導波路自己形成装置20によって、光ファイバ18の端部18Aと発光素子12及び受光素子14との間の空間領域に、これらを光学的に結合する光導波路50(図4参照)が形成される。

[光導波路自己形成装置の詳細構成]
次に、光導波路自己形成装置20の構成を詳細に説明する。光導波路自己形成装置20は、図2に示すように、光導波路形成用光源22、光を検出するPD等の光検出器24、光方向性結合器26、光ファイバ18の端部18Bを光方向性結合器26に接続するための光コネクタモジュール28、及び光導波路50を形成する際に筐体16内(光導波路50を形成する空間領域)に充填される、硬化開始波長と硬化後の屈折率が異なる2種類の光硬化性樹脂溶液を混合させた混合液30から構成されている。

光導波路形成用光源22は、互いに異なる波長の光を出力する2種類の光源、具体的には、混合液の1つの成分を直線状に硬化させる短波長レーザ22A、混合液30全体を硬化させる例えば紫外線ランプ22Bを備えている。以下、短波長レーザ22Aから出力された光ビームのことを光ビームLB2と称す。

光方向性結合器26は、光コネクタモジュール28を介して接続される光ファイバ18と、短波長レーザ22A及び光検出器24とを光学的に結合し、所定の分割比に応じて、光ファイバ18から短波長レーザ22Aへと進行する光ビームの全て又は一部を光検出器24へと案内する。光検出器24はこの光ビームを受光して、光ファイバ18からの出力光量をモニタする。

混合液30は、例えば、例えば屈折率1.49であるエポキシ系の高屈折率光硬化性樹脂溶液と、屈折率1.34のアクリル系の低屈折率光硬化性樹脂溶液で構成される。この両者の分光感度特性を図3に示す。横軸が波長、縦軸が相対感度である。曲線Aがエポキシ系の高屈折率光硬化性樹脂溶液の分光感度特性、曲線Bがアクリル系の低屈折率光硬化性樹脂溶液の分光感度特性である。

図3に示すように、上記光硬化性樹脂溶液は、それぞれの硬化開始波長が、硬化に使用する短波長レーザ22Aから出力される光ビームLB2の波長λ1を挟むように選択される。また、それぞれの硬化開始波長が、光送受信モジュール10によって送受信される光ビームの波長よりも短くなるように選択され、発光素子12から出力される光ビームLB1によって、何れの光硬化性樹脂溶液も硬化させることがないようになっている。なお、光硬化性樹脂溶液は一瞬にして硬化するものではないので、光ビームLB1、LB2を同一波長とすることも可能であるが、本実施の形態のように、光ビームLB1の波長が光硬化性樹脂溶液の硬化に影響を与えないように、光ビームLB1の波長又は溶液の感度を設定することが好ましい。

[作用]
次に、本実施の形態の作用について説明する。

まず、図4(A)に示すように、光送受信モジュール10の筐体16内に混合液30を満たして、光送受信モジュール10の入出力口16Aから光ファイバ18の端部18Aを挿入して、その先端をこの混合液30に漬ける。この状態で、発光素子12を点灯させて、光導波路50を形成する領域内に充填された混合液30内に光ビームを出力する。

なお、図4では、筐体16内全体に混合液30を充填した場合を示しているが、光送受信モジュール10の筐体16内の少なくとも光導波路50を形成する空間領域内、具体的には、例えば、発光素子12と入出力口16Aとの間の領域内に混合液30を満たせばよい。

発光素子12から出力された光ビームLB1は、混合液30内を進行しながら、ビームスプリッタ、波長フィルタ等を通過して光ファイバ18の端部18A側の端面に入射する。端部18A側の端面に入射した光ビームは、光ファイバ18内を伝送し、端部18B側の端面から出力され、光コネクタモジュール28を介して光方向性結合器26に入力する。そして光ビームLB1は、光方向性結合器26によって、その一部又は全てが光検出器24へと案内され、光検出器24によって検出される。光検出器24はこのときの検出光量に応じた信号(以下、「光量信号」という)を出力する。この光量信号により、発光素子12から出力された光ビームLB1のうち、光ファイバ18を介して外部へ出力された光量を把握することができる。

この光検出器24から出力される光量信号をモニタしながら、図4(B)、図5に示すように、光ファイバ18をX−Y方向に動かす。これにより、光ファイバ18は入出力口16Aと略一致する位置を固定点として、その軸線方向が変化し、光送受信モジュール10に対する光ファイバ18の光入出力方向(光入出力軸線方向)が変化する。この変化に伴って発光素子12から出力された光ビームLB1のうち、光ファイバ18に入射する光量が変わるので、光検出器24で検出される光量が変化する。

そして、光量信号が示す検出光量が最大となる位置に光ファイバ18の位置を調整する。この調整が済んだら、発光素子12を消灯する。

次に、図4(C)及び図5に示すように、調整後の光ファイバ18の位置を維持した状態で、短波長レーザ22Aを点灯して、混合液30内に光ビームLB2を入射させる。すなわち、短波長レーザ22Aから出力された光ビームLB2は、光方向性結合器26、光コネクタモジュール28を介して、光ファイバ18の端部18B側の端面に入射する。

端部18B側の端面に入射した光ビームLB2は、光ファイバ18内を伝送し、端部18A側の端面から光送受信モジュール10内に充填されている混合液30内に光ビームを出力される。

光ファイバ18から出力された光ビームLB2は、混合液30内を調整後の光ビームLB1の伝送径路を略逆流して、発光素子12へと進行する。すなわち、光ビームLB2の光軸は、調整後の光ビームLB1と略同一となる。また、一般的な光送受信モジュール14では、入出力口16Aから内部に入力された光ビームをビームスプリッタ等で受光素子14側へ分岐し、受光素子14で該光ビームを受光することによって光信号を受信するようになっているので、このとき、一部の光ビームLB2も同様に分岐されて、受光素子14側へと進行する。

ここで、短波長レーザ22Aは、例えば、波長λ1=325nmのHe−Cd(ヘリウムカドミウム)レーザである。この波長は、上述の様に溶液Aの硬化開始波長より短く、溶液Bのそれより長い。従って、溶液Aのみ硬化させる。また、光ビーム線であるので光ビームLB2はほぼ直進する。よって、混合液30中に、図4(D)に示す如く、光ファイバ18の先端(端部18A)から直線状のコア部50Aが形成され、受光素子10及び発光素子12と結合される。また、この時、光軸上にあった溶液Bは周囲に押しやられる。

このようにしてコア部50Aが形成された後、次に、図4(E)に示すように、紫外線ランプ22Bによって、波長λ2の紫外線UVが周囲より一様に照射される。図3で示したように、この波長λ2は、溶液A,Bの両溶液の硬化開始波長より短いので、両溶液とも硬化させることができる。これにより、コア部50Aの周囲、即ち混合液30全体が硬化されクラッド部50Bが形成され、光導波路50となる。これにより、光ファイバ18の先端(端部18A)と、発光素子12及び受光素子14とが光導波路50に結合された状態となる。

このように、本実施の形態では、図5に示すように、光送受信モジュール10内の光導波路50を形成したい領域に混合液30を充填し、且つ光方向性結合器26によって、光入出力口16Aから端部18Aを光送受信モジュール10内に挿入した光ファイバ18と、短波長レーザ22A及び光検出器24を光学的に結合しておき、発光素子12から光ビームLB1を出力させ、光ファイバ18を介して外部へ出力された光ビームLB1の光量が略最大となるように、光ファイバ18をX−Y方向に動かして、該光ファイバ18の光入出力方向を調整した後、短波長レーザ22Aを点灯してコア部50Aを形成し、続いて、紫外線ランプ22Bからの紫外線UVを混合液30全体に照射してクラッド部50Bを形成することで、光ファイバ18の先端と、発光素子12及び受光素子14との間に光導波路50を形成する。

これにより、形成後の光導波路50は、光送受信モジュール10に対して、略最大効率で光ビームを伝送することができる。すなわち、形成後の光導波路50に対して、光送受信モジュール10内の発光素子12や受光素子14の光軸調整を行う必要がなく、内部での光量損失が少ない、すなわち光信号を効率よく送受信することできる光送受信モジュール10を作成することができる。

また、光ファイバ18の先端(18A)を混合液30に漬けた状態で、光導波路50を形成することで、形成されたクラッド部50Bによって光ファイバ18を固定することができる。これにより、筐体16から光ファイバ18の他端18Bが突出された状態で光送受信モジュール10に光ファイバ18が一体成形された所謂ピッグテール(Pig-Tail)型のデバイスを簡単に作成することができる。

このピッグテール型の光送受信モジュール10間で双方向通信を行う場合は、図6に示す如く、光コネクタ54によって、各々の光送受信モジュール10の光ファイバ18を接続して用いればよい。また、長距離間の光通信を行う場合も、各々の光送受信モジュール10の光ファイバ18の間に、光コネクタ54によって別の光ファイバ60を接続すれば、通信距離を簡単に延長することができる。
また、このように光ファイバ60によって延長可能であるので、筐体16から突出させる光ファイバ18の長さは例えば、10cm程度と短くてよい。

なお、光送受信モジュール10は、外部と光信号を送受信するものであれば如何なる形態のものでもよく、以下に実施例として、2つの異なる波長の光ビームで同時に2種類の光信号を送受信可能な光送受信モジュールについて説明する。

[実施例]
図7に示す光送受信モジュール10は、光ファイバ18の端面へ光信号を入出力する入出力モジュール40と、外部装置との間で電気信号の入出力を行うために、外部装置と接続される電気信号入出力手段としてのコネクタ42と、変換手段としての駆動・処理回路44とを備えている。

入出力モジュール40の筐体には開口40Aが形成されており、本実施例では、光送受信モジュール10自体の筐体16の光入出力口16Aを貫通して光ファイバ18の一端部18Aがこの開口40Aに挿入して光導波路50を形成する。

また、入出力モジュール40は、第1及び第2の光信号入出力手段として、2対の発光素子12及び受光素子14を備えている。なお、以下では、一方の対を発光素子12A及び受光素子14A、他方の対を発光素子12B及び受光素子14Bと称す。

発光素子12A、12Bは、互いに異なる波長λ3、λ4の光ビームを出力する。本実施の形態では、具体的に、発光素子12Aは、波長λ3=650nmの光ビームを出力し、発光素子12Bは、波長λ4=520nmの光ビームを出力するようになっている。これは、一般的なPOFは、光量損失が低い波長帯(所謂窓)が650nm、550〜470nmに存在するためである。

発光素子12A、12Bから出力された光ビームの進行方向には、案内手段として、それぞれビームスプリッタ46A、46Bが配設されている。ビームスプリッタ46A、46Bは、透過光量と反射光量が予め定められた所定の分割比(例えば1:1の分割比)となるように、光ビームのうち所定光量を透過し、所定光量を反射する。なお、ビームスプリッタ46A、46Bは偏向ビームスプリッタ等の偏向光学機能を有させて、透過光と反射光の比率を自由に調整させてもよい。

ビームスプリッタ46A、46Bを透過した光ビームの進行方向で、且つ光ビームの光路が交差する位置には、合成分離手段として、所定波長の光ビームを透過し、別の所定波長の光ビームを反射する波長フィルタ48が配設されている。
詳しくは、波長フィルタ48は、波長λ3の光ビームを透過し、波長λ4の光ビームを反射するようになっており、波長フィルタ48によって、発光素子12A、12Bから出力された波長の異なる2つの光ビームが合成される。なお、波長フィルタ48は、その他の波長帯についてはハーフミラーとして機能するようになっている。

この波長フィルタ48によって合成された光ビームは、開口40Aに挿入された光ファイバ18の端部18A側の端面に入射し、光ファイバ18内部を端部18B方向へ伝送され、端部18B側の端面から出力される。
