【発明の属する技術分野】
本発明は、下層の撥液性模様の存在によって、トップコート層が、その形成時にはじかれて凹部を形成することにより、模様に同調した凹部を有した化粧材に関するものである。

【従来の技術】
化粧材の分野で、印刷模様に同調した凹凸を付与することはよく行なわれている。紙やプラスチックフィルムをベースとする、比較的厚みの薄い化粧材の場合には、最表面に艶調整と表面性状の向上を狙ってコーティングが施されることが多いので、このときに用いられるコーティング液が特定の模様上ではじかれるよう、工夫した手法が知られている。

例えば、特公昭52−2641、もしくは特公昭64−10272に記載されているように、紙やプラスチックフィルムのベースに模様を印刷し、アミノアルキッド樹脂を含有する撥液性インキで凹部を形成したい箇所に印刷を施し、その上からポリウレタン樹脂等の二液硬化型の塗料を塗付することにより、撥液性インキで印刷した部分の塗料がはじかれて凹部となった、模様と同調した凹部を有する化粧材が得られる。しばしば、この方式は木目模様中の導管模様の形成に利用される。
しかしながら、この方式では、撥液性模様形成の際に、硬化時に高温(180℃)を必要とし、しかも、得られる化粧材は、10μm程度の厚みの表面保護層を有するものでありながら、表面の耐摩耗性が今一つ充分でなく、テーブルやカウンタートップ等の用途には不十分なものであった。

そこで、特公昭51−26937、特開昭57−41955に見られるように、表面保護層を電離放射線硬化性樹脂組成物を用いて形成する試みがなされたが、無溶剤で塗工するために、表面保護層を厚くして行くと、撥液が充分行なわれなくなり、幅の狭い導管は再現されなくなる欠点がある。
また、表面の耐摩耗性を向上させようとして、α−アルミナ等の研磨材(もしくは減磨剤)と呼ばれる充填剤を添加すると、研磨剤自体は撥液性模様上ではじかれないので、却って、撥液性模様上に研磨剤が溜まる傾向がある。

【発明が解決しようとする課題】
従って、本発明においては、この種の化粧材において、撥液性模様形成時の硬化のための温度を低くすることができること、比較的厚い表面保護層を有しながらも、細かい凹部の形成が実現できること、また、表面保護層中に研磨剤と呼ばれている充填剤を加えても、コーティング液がはじかれるのに支障がないこと等を実現することを課題としている。

【課題を解決する手段】
電離放射線硬化性樹脂組成物と撥液性模様とを用いてなる化粧材において、撥液性模様がメラミンアルキッド樹脂を含有するものとしたこと、表面保護層形成時の電離放射線硬化性樹脂電極組成物が、よくはじかれるために、「濡れ」の小さいアクリル系樹脂を撥液性模様以外の部分の形成用として用いたこと、さらに表面保護層中の充填剤の配合量を制限することにより、表面保護層形成時のコーティング液が撥液性模様により充分、はじかれるようにしたこと等により、上記の課題を解決することができた。

第1の発明は、基材上に、模様層を介して、撥液性模様層およびアクリル樹脂を含有するシーラー層、並びに電離放射線硬化性樹脂組成物が電離放射線照射により硬化した硬化物からなる表面保護層が順に積層されており、前記シーラー層は前記撥液性模様層上を除いた全面に存在しており、前記撥液性模様層上において前記表面保護層が凹部となっていることを特徴とする化粧材に関するものである。第2の発明は、第1の発明において、前記撥液性模様層が樹脂分としてメラミンアルキッド樹脂およびニトロセルロース樹脂を含有することを特徴とする化粧材に関するものである。第3の発明は、第1の発明において、前記表面保護層中、つや消し、もしくは耐摩耗性向上の点で添加する充填剤が20%以下であることを特徴とする化粧材に関するものである。第4の発明は、第1または第3の発明において、前記表面保護層中に、表面の滑り性、もしくはテープ剥離性の向上の点で、非反応性シリコーンを含有する事を特徴とする化粧材に関するものである。

【発明の実施の形態】
図1は、本発明の実施例の化粧材の断面図であり、図2〜図3は参考としての別の構成の化粧材の断面図である。図1に示すように、化粧材1は、化粧材の基材2上に、基材2側から着色層3aおよび絵柄層3bからなる模様層3が積層されており、模様層3の上層の所望の箇所に、最上層の表面保護層形成時に表面保護層形成用塗料をはじく撥液性模様5、および撥液性模様5を除く部分に形成されたシーラー層4とが並んで積層されており、最上層には、表面保護層7が積層されていて、ただし撥液性模様5上では、表面保護層形成用塗料がはじかれた凹部6を形成しているものである。

図2に示すものは、参考としての別の構成の化粧材1を示し、模様層3の上層には、まず、シーラー層4が一面に積層されており、シーラー層4上の所望の箇所に、最上層の表面保護層形成時に表面保護層形成用塗料をはじく撥液性模様5が積層されている点が相違しているが、その他については、図1に示すものと同様である。

図3に示す参考としての別の構成の化粧材では、模様層3が省かれており、基材2上に、直接、シーラー層4が一面に積層され、シーラー層4上に、最上層の表面保護層形成時に表面保護層形成用塗料をはじく撥液性模様5が積層され、かつ、最上層には、表面保護層7が積層されている。なお、図3においては、撥液性模様5が存在する個所の上では、表面保護層形成用塗料がはじかれながらも少量残存し、表面保護層7が薄く存在する状態となっている。なお、図1および図2では、撥液性模様5の存在する個所では、表面保護層7を有していないが、これらの図に示すものにおいても、撥液性模様5が存在する個所の上に、撥液性模様5がない個所におけるよりも厚みの薄い表面保護層7を有していてもよい。

基材2としては、通常、化粧材に用いられている素材であれば、いずれも使用可能である。基材2の素材を大別すれば、各種の紙類、プラスチックフィルム又はプラスチックシート、金属箔、金属シート、又は金属板、木材などの木質系の板、各種の窯業系素材等の各群がある。
これら各群の素材は、紙、不織布、織布等のインキの浸透性のあるもの、プラスチックフィルムやプラスチックシート、金属等のインキ浸透性のないもののいずれであってもよい。

上記の各群に含まれる素材は、単独で使用してもよいが、紙どうし等、同じ群の中での複合体や、紙とプラチスチックフィルム等、異なる群間での複合体等、任意の組合わせによる積層体であってもよい。
これらの基体は、塗装や通常の模様形成に先立って表面が平滑化されていたり、模様の密着度を上げるために下地処理が施されていてもよい。塗装や通常の模様形成後には、後の加工を容易にするための接着性改善処理を施すことも差し支えない。

各種の紙類としては、以下のものが代表的なものとして例示される。即ち、薄葉紙、クラフト紙、チタン紙、予め紙間の強化の目的で熱可塑性樹脂、熱硬化性樹脂、もしくはゴムを含侵してある樹脂含浸紙も使用できる。
これらの他、純白紙、リンター紙、板紙、石膏ボード用原紙、又は紙の表面に塩化ビニル樹脂層を設けたビニル壁紙原反等、建材分野で使われることの多い一群の原反が挙げられる。
更には、事務分野や通常の印刷、包装などに用いられる次の紙類も使用可能である。即ち、コート紙、アート紙、硫酸紙、グラシン紙、パーチメント紙、パラフィン紙、又は和紙等である。
基材2として、これら紙類を使用する場合には、坪量が20g/m2から150g/m2程度であり、厚みが50〜300μmであるものが好ましい
紙に似た外観と性状を持つ次のような各種繊維の織布や不織布も基材2として利用できる。
各種繊維とは即ち、ガラス繊維、石綿繊維、チタン酸カリウム繊維、アルミナ繊維、シリカ繊維、若しくは炭素繊維等の無機質繊維、又はポリエステル繊維、若しくはビニロン繊維などの合成繊維である。

プラスチックフィルム又はプラスチックシートとしては、ポリエチレン樹脂、ポリプロピレン樹脂、ポリメチルペンテン樹脂、ポリ塩化ビニル樹脂、ポリ塩化ビニリデン樹脂、ポリビニルアルコール樹脂、塩化ビニル−酢酸ビニル共重合樹脂、エチレン−酢酸ビニル共重合樹脂、エチレン−ビニルアルコール共重合樹脂、ポリエチレンテレフタレート樹脂、ポリブチレンテレフタレート樹脂、ポリエチレンナフタレート−イソフタレート共重合樹脂、ポリメタクリル酸メチル樹脂、ポリメタクリル酸エチル樹脂、ポリアクリル酸ブチル樹脂、ナイロン6又はナイロン66等で代表されるポリアミド樹脂、三酢酸セルロース樹脂、セロファン、ポリスチレン樹脂、ポリカーボネート樹脂、ポリアリレート樹脂、又はポリイミド樹脂等の樹脂からなるものである。
特殊なものとして、繊維強化プラスチックも表面がプラスチックであるため、使用可能である。

金属箔、金属シート、又は金属板としては次に例示するような金属からなるものである。即ち、アルミニウム、鉄、ステンレス鋼、又は銅等である。しばしばめっき等を施して使用することがある。
表裏がアルミニウム板で、間に紙のハニカム構造、もしくはポリエチレン樹脂層を有するものもある。

各種の木質系の板としては、木材の板、単板、合板、集成材、パーチクルボード、又はMDFと呼ばれる中密度繊維板等が挙げられる。
窯業系素材としては、石膏ボード、珪酸カルシウム板、木片セメント板などの窯業系建材、陶磁器、ガラス、ホウロウ、焼成タイル等が例示される。

基材2上には、模様層3が積層されている。なお、基材2が透明である時には、模様層3が基材2の下面に積層されることもある。本発明の化粧材1は、後述する撥液性模様5と表面保護層7との関係で、表面に所望の凹部6が生じ、質感が形成されるものであるので、図3におけるように模様層3がなくても、一応の化粧効果を有するが、さらに模様層3があると、模様層3と凹部6とが複合した複雑な質感がかもし出される。模様層3は、図1および図2の例では、着色層3aおよび絵柄層3bとからなるが、着色層3aのみで構成してもよいし、あるいは絵柄層3bのみで構成してもよい。

着色層3aは、基材2の全面にわたって、一様均一に設けられていることが普通で、通常は隠蔽性のある顔料を含有したインキ等を用いて形成して、基材2が持つ色相を隠蔽し、かつ全体の色調をある程度決定する役割を果たす。例えば、模様層3が木目模様や石目模様を表現しているときは、着色層3aはそれらの模様のハイライト色で形成され、あるいは、壁紙調のデザインの場合、着色層3aは背景色で形成されることが多い。

着色層3aは、基材との接着性を見て選ばれた合成樹脂をバインダー樹脂とし、着色剤である顔料や染料、溶剤もしくは希釈剤等と共に混練して得られる塗料組成物もしくはインキ組成物を、公知の塗付方法、もしくは印刷方法により、一様均一になるよう塗付もしくは印刷して形成する。

絵柄層3bは、絵柄の形状および色彩を決めるものであり、化粧材1の表面に装飾効果をもたらす意味で、重要な層である。絵柄層3bの絵柄は、着色シート3aの色相も含めて、デザイン的な観点から自由に決めることができる。
絵柄層3bの形成は、絵柄層3bの形成用の版を1版〜4版程度作成し、多数の印刷ユニットを持った印刷機に各々の版を取り付けて、重ね刷りことにより行なうことが多い。ここで言う印刷、印刷機としては、オフセット、グラビア、活版、シルクスクリーンの各方式のほか、インキジェット方式や電子写真等の方式も利用することが出来る。
絵柄層3bを形成する際のインキは、着色層3aを形成するときに用いるインキと同様に準備する。

模様層3形成用の塗料組成物もしくはインキ組成物は、バインダ樹脂を、セラック、ロジン、ロジン変成マレイン酸樹脂、ニトロセルロース、酢酸セルロース、酪酢酸セルロース、エチルセルロース、ポリアミド樹脂、塩化ゴム、環化ゴム、ポリアミド樹脂、塩化ビニル/酢酸ビニル共重合樹脂、エチレン/酢酸ビニル共重合樹脂、ポリビニルブチラール樹脂、塩素化ポリプロピレン、アクリル樹脂、アルキッド樹脂、もしくはポリウレタン樹脂等の中から、基材2との接着性を考慮し選択した一種もしくは二種以上と、チタン白、カーボンブラック、酸化第2鉄、黄鉛、もしくは群青等の無機顔料、ポリアゾレッド、ベンジジンイエロー、もしくはフタロシアニンブルー等の有機顔料、アルミニウム、もしくは真鍮等の鱗片状粉末からなる金属顔料、または二酸化チタン被覆雲母等のパール顔料等の着色剤、溶剤もしくは希釈剤、および充填剤等を混合して用いる。

後述するように、模様層3上には、アクリル樹脂を含有するシーラー層4を積層するので、模様層3形成用の塗料組成物もしくはインキ組成物としては、シーラー層4との接着性のよいものが、より適している。
この意味で、より好ましい模様層3形成用インキとしては、バインダ樹脂が、アクリル系樹脂、塩化ビニル樹脂/酢酸ビニル共重合樹脂とアクリル系樹脂のブレンド、ポリブチラール樹脂等のブチラール系樹脂、ニトロセルロース樹脂等のセルロース系樹脂であるものが挙げられる。これらのバインダ樹脂は、さらにブレンドして使用してもよい。

基材2上に、模様層3が積層されたものの上に、シーラー層4、および撥液性模様5が積層されている。この状態では、シーラー層4は、撥液性模様5のないところに必ず、露出していなければならないが、このようにするには二通りの方式がある。

一つの方式は、図1に示すように、撥液性模様5を形成するための印刷版と、シーラー層4を形成するための印刷版とを、印刷版どうしが互いにネガポジの関係になるよう作成して印刷する方式であり、撥液性模様5とシーラー層4とは水平方向に密に並ぶ。
又、別の方式は、図2もしくは図3に示すように、一様均一なシーラー層4を積層した上に撥液性模様5を積層するものである。
なお、一様均一な撥液性層を形成した上から、撥液性模様とはネガポジの関係にある版を用いてシーラー層を形成することもあり得るが、撥液性層の面積が広いと、撥液性模様と、その上下との接着に問題を生じやすいので、前二者の方式を採る方がよい。

撥液性模様5は、表面保護層7が形成される際に、表面保護層形成用塗料をはじいて、撥液性模様層5上の表面保護層形成用塗料を排除するものである。
従来の撥液性模様5は、アミノアルキッド樹脂を含有するインキを使用して形成していたので、硬化に180℃の高温を要していた。

本発明においては、従来技術の欠点に鑑み、メラミンアルキッド樹脂とニトロセルロース樹脂を主な層樹脂成分として配合し、必要に応じて、その他の樹脂を配合したインキ組成物を使用するので、硬化温度を150℃で行なうことができ、従来は適用が困難であった薄葉紙、厚みが薄いか、または耐熱性の低いプラスチックフィルム等にも適用できる。
ここで、メラミンアルキッド樹脂/ニトロセルロース樹脂の混合比は任意でよいが、通常40/60〜60/40程度である。ただ、メラミンアルキッド樹脂の割合が増加すると、撥液性模様5の表面性状、特に耐溶剤性が向上して好ましいが、逆に、撥液性模様5とシーラー層4との間の接着性が低下する傾向がある。また、メラミンアルキッド樹脂の硬化のため、有機スルホン酸塩等の有機酸触媒を配合しておく。

撥液性模様層5中には、撥液性をもたらすために、シリコーンやポリエチレンワックス等を配合するとよく、良好な撥液性をもたらすためには撥液性模様層中の4%以上(質量基準、以下も同じ)配合することが好ましいが、過度に配合すると、撥液性模様層5の硬化反応が阻害されるようになると共に、撥液性模様5とシーラー層4との間の接着性が低下する傾向があるため、配合量は撥液性模様層5中の50%以下とすることが好ましい。

なお、撥液性模様層5と模様層3とは、密接な関係をもつものどうしであることが好ましく、通常、模様層3を構成する模様中の一部であって、くぼませたい部分を選んで、撥液性模様層5とする。
例えば、木目模様の場合には導管溝部分を撥液性模様層5とし、タイルを貼った状態をコピーする場合には、目地部分を撥液性模様層5とする。

シーラー層4は、アクリル系樹脂を含有するものであり、ここでアクリル樹脂とは、メタクリル酸、メタクリル酸メチル、メタクリル酸ブチル、もしくはメタクリル酸ヒドロキシエチル等のメタクリルモノマーの単独、もしくは共重合樹脂であるメタクリル樹脂、またはこれらメタクリル樹脂に対応するアクリル樹脂である。これらアクリル系樹脂は、適宜に混合して使用し、界面張力が常温で40dyne/cm以下とすることが好ましく、このようにすると、撥液性模様5の部分ではじかれた表面保護層形成用塗料がシーラー層4上でも動きやすいので、凹部6形成がスムーズになる。
シーラー層の厚みは1μm〜5μm程度である。

シーラー層4は上記のアクリル樹脂により構成できるが、本発明の化粧材のような撥液性模様でトップコートをはじかせるタイプの化粧材では、撥液性模様5上には表面保護層7が無いため、耐溶剤性が部分的に劣ることになる。この点をカバーするために、シーラー層4中にはトリレンジイソシアネート、もしくはキシリレンジイソシアネート化合物からなる硬化剤を添加して硬化させてもよいが、イソシアネート化合物の添加量の増大に伴ない、表面保護層7との密着性が低下し、かつ界面張力を増大させて撥液性を低下させる傾向があるので、イソシアネート化合物の添加は反応当量以下とすることが望ましい。

シーラー層4には、本来の層の目的以外の目的で次のようなものが添加されてあってもよい。
化粧材の表面の艶調整は、表面保護層7中へのマット剤を添加して行なうのが普通だが、表面の耐久性を高めようとして、表面保護層7の厚みを5μm以上にすると、マット剤が添加してあっても艶が上がる(=艶が出てくる)。そこで、表面保護層7の下層にあるシーラー層4にマット剤を添加すると、表面の艶を低下させることができる。マット剤としては、シリカ(未処理、もしくはシランカップリン剤等による処理済のもの)や樹脂の微粒子が使用できる。

同様にシーラー層4には、表面保護層の耐摩耗性を向上させる意味で、α−アルミナやシリカ等の研磨剤粒子を配合してもよく、好ましくは、3μm〜30μm程度である。
ただし、マット剤や研磨剤の過度の配合により、シーラー層4上部に、これらマット剤や研磨剤が浮かび上がる(=リフティング)ことにもつながるので、これらマット剤や研磨剤の配合は、シーラー層4の樹脂分の20%以下とすることが望ましい。

表面保護層7は、化粧材1の最上面に積層され、化粧材1の表面性状と表面の艶とを決めるものである。
表面保護層7を形成する樹脂組成物としては、従来使用していたポリウレタン樹脂等の二液硬化型の塗料を使用してもよいが、さらに高い耐久性、特に耐摩耗性を実現する意味で、アクリレート系の電離放射線硬化性樹脂組成物を用いるとよい。
例えば、電離放射線硬化性樹脂組成物中の例としては、不飽和ジカルボン酸と多価アルコールの縮合物等の不飽和ポリエステル類、ポリエステルメタクリレート、ポリエーテルメタクリレート、ポリオールメタクリレート、メラミンメタクリレート等のメタクリレート類、ポリエステルアクリレート、エポキシアクリレート、ウレタンアクリレート、ポリエーテルアクリレート、ポリオールアクリレート、メラミンアクリレート等のアクリレート、カチオン重合型エポキシ化合物が挙げられる。

電離放射線硬化性樹脂組成物中のモノマーの例としては、スチレン、α−メチルスチレン等のスチレン系モノマー、アクリル酸メチル、アクリル酸−2−エチルヘキシル、アクリル酸メトキシエチル、アクリル酸ブトキシエチル、アクリル酸ブチル、アクリル酸メトキシブチル、アクリル酸フェニル等のアクリル酸エステル類、メタクリル酸メチル、メタクリル酸エチル、メタクリル酸プロピル、メタクリル酸メトキシエチル、メタクリル酸エトキシメチル、メタクリル酸フェニル、メタクリル酸ラウリル等のメタクリル酸エステル類、アクリル酸−2−(N,N−ジエチルアミノ)エチル、アクリル酸−2−(N,N−ジメチルアミノ)エチル、アクリル酸−2−(N,N−ジベンジルアミノ)メチル、アクリル酸−2−(N,N−ジエチルアミノ)プロピル等の不飽和置換の置換アミノアルコールエステル類、アクリルアミド、メタクリルアミド等の不飽和カルボン酸アミド、エチレングリコールジアクリレート、プロピレングリコールジアクリレート、ネオペンチルグリコールジアクリレート、1,6−ヘキサンジオールジアクリレート、トリエチレングリコールジアクリレート等の化合物、ジプロピレングリコールジアクリレート、エチレングリコールジアクリレート、プロピレングリコールジメタクリレート、ジエチレングリコールジメタクリレート等の多官能性化合物、及び/又は分子中に2個以上のチオール基を有するポリチオール化合物、例えばトリメチローラプロパントリチオグリコレート、トリメチローラプロパントリチオプロピレート、ペンタエリスリトールテトラチオグリコレート等が挙げられる。

電離放射線硬化性樹脂組成物の硬化が光照射、特に紫外線照射により行われるときは、光重合開始剤や光重合促進剤を添加する。光重合開始剤としては、ラジカル重合性不飽和基を有する樹脂系の場合は、アセトフェノン類、ベンゾフェノン類、ミヒラーベンゾイルベンゾエート、α−アミロキシムエステル、チオキサントン類、ベンゾイン、ベンゾインメチルエーテル等を単独又は混合して用いる。また、カチオン重合性官能基を有する樹脂系の場合は、光重合開始剤として、芳香族ジアゾニウム塩、芳香族スルホニウム塩、芳香族ヨードニウム塩、メタセロン化合物、ベンゾインスルホン酸エステル等を単独又は混合物として用いる。
光重合開始剤の添加量は、電離放射線硬化性樹脂組成物100重量部に対し、0.1〜10重量部である。
このほか、増感剤として、n−ブチルアミン、トリエチルアミン、もしくはトリn−ブチルホスフィン等を用いることができる。

最上層に適用された電離放射線硬化性樹脂組成物は、撥液性模様5上ではじかれてシーラー層4上に移動するので、撥液性模様5上に凹部6が生じる。本発明においては、シーラー層4がアクリル樹脂を含有しているので、シーラー層4の表面の界面張力が低下しており、はじかれた電離放射線硬化性樹脂組成物は、スムーズにシーラー層4上に移動することができる。
なお、使用する電離放射線硬化性樹脂組成物の粘度、および、撥液性模様5と表面保護層との表面張力の差の調整により、例えば、粘度を高く、表面張力の差を小さくして、撥液性模様層5上に薄い表面保護層7を残し、あるいは、粘度を低く、表面張力の差を大きくして、撥液性模様層5上から表面保護層7をなくすことができる。

表面保護層7形成用の組成物としては、二液硬化型であっても、あるいは電離放射線硬化性のものであっても、粘度が低く、チキソトロピー性が低く、かつ表面張力が高いものであることが好ましい。
このため、表面保護層7に添加され得る様々な充填剤8等も、これらの観点を考慮して配合される。

表面保護層7に、つや調整のために配合されるマット剤としては、シリカや炭酸カルシウムに親水処理を施したものが好ましい。
表面保護層7に耐摩耗性を向上させる意味で配合される研磨剤は、表面保護層7の樹脂分の20%以下の配合量とすることが好ましい。
