【発明の属する技術分野】
本発明は、避妊及び性病等の感染症予防の目的で使用するコンドーム用水系ポリウレタン樹脂組成物及び該水系ポリウレタン樹脂組成物を用いたコンドームの製造方法に関するもので、より詳しくはアニオン性基と反応し得る化合物を含有するアニオン性水系ポリウレタン樹脂組成物を使用することによって、コンドームそのものの性能の向上を図ったコンドーム用水系ポリウレタン樹脂組成物及び該水系ポリウレタン樹脂組成物を用いたコンドームの製造方法に関する。

【従来の技術及び発明が解決しようとする課題】
従来から避妊及び性病等の感染の予防のために使用されてきた天然ゴムラテックス製コンドームは、材料強度の面で限界があるため、使用中の破損を皆無にすることは極めて困難であった。これを補う目的で膜厚を大きめに設計する方法が採用されてきたが、膜厚の増大とともに顕著となる使用時の感触の阻害効果は重要な問題であった。この点をも含めて改善する目的で、例えば特公昭48−33958号公報には、ポリウレタン樹脂プレポリマー/活性水素化合物系材料を型上で反応せしめてポリウレタン樹脂を形成せしめることが記載されており、また特公昭47−24947号公報には、予め反応容器を用いて合成した溶剤に可溶な熱可塑性ポリウレタン樹脂の溶液に型を浸漬し、乾燥する方法が記載されている。このように、天然ゴムに比較して格段に高い強度を有するポリウレタン樹脂を利用する試みも行われてきたが、これらのポリウレタン樹脂コンドームの製造に際しては、非水系のポリウレタン原料樹脂溶液を用いた型の浸漬工程が必要不可欠であるため、何らかの有機溶剤を使用するのが常であり、このような有機溶剤の使用に伴う安全衛生上及び防火・防爆上の問題がある。こうした有機溶剤の問題を解決するめに、特開平7−256665号公報には、水系ポリウレタン樹脂分散液を用いたコンドームの製造方法が記載されている。しかしながら、溶剤系のポリウレタン樹脂に比べて、強度の面で問題があり、満足できる物性が得られていなかった。

また、特開平10−30024号公報には、多分岐型多官能ポリカルボジイミド化合物をアニオン性ウレタンエマルジョンに導入することにより得られた水性接着剤について記載されているが、衛生用品である本発明のコンドーム用途については何ら記載はなかった。

従って、本発明の目的は、アニオン性水系ポリウレタン樹脂を用い、強度に優れたコンドーム用水系ポリウレタン樹脂組成物及び該水系ポリウレタン樹脂組成物を用いたコンドームの製造方法を提供することにある。

【課題を解決するための手段】
本発明者らは、水系ポリウレタン樹脂としてアニオン性水系ポリウレタン樹脂を用い、かつ該樹脂のアニオン性基と反応し得る化合物を必須成分とすることによって、上記目的を達成し得ることを知見した。

本発明は、上記知見に基づきなされたもので、アニオン性基と反応し得る化合物及びアニオン性水系ポリウレタン樹脂を必須成分とし、上記アニオン性基と反応し得る化合物が、下記一般式(1)で表されるカルボジイミド系化合物であり、上記アニオン性水系ポリウレタン樹脂のアニオン性基に対する上記カルボジイミド系化合物のカルボジイミド基の当量比が、0.1〜1.2である、コンドーム用水系ポリウレタン樹脂組成物を提供するものである。

【発明の実施の形態】
以下、本発明のコンドーム用水系ポリウレタン樹脂組成物及びコンドームの製造方法について説明をする。

本発明の水系ポリウレタン樹脂組成物は、分子中にアニオン性基を導入したアニオン性水系ポリウレタン樹脂及び該樹脂のアニオン性基と反応し得る化合物とを必須成分とするものである。

上記アニオン性水系ポリウレタン樹脂は、具体的には有機ポリイソシアネート(A)、ポリオール(B)、分子中にカルボキシル基又はスルホン酸基を有するポリオール(C)、また必要に応じて3官能の鎖延長剤を反応させてプレポリマーとし、さらに中和剤、必要に応じて乳化剤の配合された水の中に加えて水分散させ、鎖延長する方法等の周知の方法によって製造される。

本発明で使用されるアニオン性基と反応し得る化合物は、本発明の水系ポリウレタン樹脂組成物が製造されるどの段階でも配合することができる。例えばポリウレタンプレポリマーの段階で配合しても、アニオン性水系ポリウレタン樹脂に配合してもよい。

上記アニオン性水系ポリウレタン樹脂を製造するために使用される上記有機ポリイソシアネート(A)としては、脂肪族、脂環式及び芳香族ポリイソシアネートが挙げられ、具体的には、テトラメチレンジイソシアネート、ヘキサメチレンジイソシアネート、ドデカメチレンジイソシアネート、トリメチルヘキサメチレンジイソシアネート、リジンジイソシアネートエステル、1,3−シクロへキシレンジイソシアネート、1,4−シクロへキシレンジイソシアネート、4,4' −ジシクロヘキシルメタンジイソシアネート、2,4’−ジシクロヘキシルメタンジイソシアネート、2,2’−ジシクロヘキシルメタンジイソシアネート、イソホロンジイソシアネート、2,4−トリレンジイソシアネート、2,6−トリレンジイソシアネート、4,4’−ジフェニルメタンジイソシアネート、2,4’−ジフェニルメタンジイソシアネート、2,2’−ジフェニルメタンジイソシアネート、ポリフェニルポリメチレンポリイソシアネート、m−フェニレンジイソシアネート、p−フェニレンジイソシアネート、キシリレンジイソシアネート、テトラメチルキシリレンジイソシアネート、3,3' −ジメトキシ−4,4' −ビフェニレンジイソシアネート、1,5−ナフタレンジイソシアネート、1,5−テトラヒドロナフタレンジイソシアネート等が挙げられる。

上記有機ポリイソシアネート(A)は、上記ポリオール(B)、カルボキシル基又はスルホン酸基を有するポリオール(C)、及び鎖延長剤の活性水素の合計に対し、好ましくは0.5〜2倍当量、より好ましくは0.8〜1.5倍当量となるように使用される。該イソシアネートの使用量が0.5倍当量未満の場合には分子量が小さくなりすぎ、また2倍当量より多い場合には水を加えたときに尿素結合を多量に生成することとなり、その特性を低下させる恐れがある。

上記アニオン性水系ポリウレタン樹脂に使用される上記ポリオール化合物(B)としては、慣用のポリエステルポリオール、ポリエーテルポリオール、ポリカーボネートポリオール、ポリカプロラクトンポリオール等が挙げられ、これらは単独又は数種類を併用して用いることができ、特に高分子量のポリオール化合物の全部又は一部としてポリエーテルポリオールを用いた場合に伸びの物性に優れるアニオン性水系ポリウレタン樹脂が得られるので好ましい。

上記ポリエステルポリオールとしては、例えば、エチレングリコール、ジエチレングリコール、トリエチレングリコール、1,2−プロピレングリコール、1,3−プロピレングリコール、1,2−ブチレングリコール、1,3−ブチレングリコール、1,4−ブチレングリコール、ネオペンチルグリコール、1,6−ヘキサンジオール、ヘキサメチレングリコール、3−メチルペンタンジオール、トリメチロールエタン、トリメチロールプロパン、ヘキサントリオール、グリセリン、ペンタエリスリトール、ソルビトール、水添ビスフェノールA等又はこれらの活性水素を2個以上有する低分子量ポリオールとアルキレンオキサイドの付加物からなるポリオールとコハク酸、グルタル酸、アジピン酸、セバチン酸、ダイマー酸、フタル酸、イソフタル酸、テレフタル酸、トリメリット酸、テトラヒドロフタル酸、エンドメチレンテトラヒドロフタル酸、ヘキサヒドロフタル酸等の多塩基酸あるいは炭酸との縮合物であるポリエステルポリオールが挙げられる。

また、上記ポリエーテルポリオールとしては、水、上記低分子ポリオール又はアンモニア、メチルアミン、エチルアミン、アニリン、フェニレンジアミン、イソホロンジアミン等の活性水素を2個以上有する化合物に炭素原子数2〜4のアルキレンオキサイド(エチレンオキサイド、プロピレンオキサイド、ブチレンオキサイド)の付加物が挙げられ、さらに具体的にはポリエチレングリコール、ポリプロピレングリコール、ポリエチレン/ポリプロピレングリコール、ポリテトラメチレンエーテルグリコール、ポリヘキサメチレングリコール等のポリエーテルポリオールが挙げられる。

上記高分子量ポリオールの平均分子量は、300以上、好ましくは500〜5000であり、分子量が300未満のものを用いると伸びが小さくなるため好ましくない。また分子量が5000を超えるものを用いると得られるアニオン性水系ポリウレタン樹脂の粘度が高くなり作業上問題が生じる。

また、上記カルボキシル基又はスルホン酸基を有するポリオール(C)としては、例えば、2,2−ジメチロールプロピオン酸、2,2−ジメチロール酪酸、2,2−ジメチロール吉草酸、1,4−ブタンジオール−2−スルホン酸等が挙げられる。これらのカルボキシル基又はスルホン酸基を有するポリオール(C)の使用量は、用いるポリオール及びポリイソシアネートの種類にもよるが、通常は、アニオン性水系ポリウレタン樹脂を構成する全ての反応成分に対して、0.5〜50質量%、好ましくは1〜30質量%が用いられる。ポリオール(C)の使用量が0.5質量%未満では保存安定性が劣り、また、50質量%を超えて使用すると特性に悪影響を及ぼすことがある。

また、上記プレポリマーを中和する中和剤としては、アンモニア、トリメチルアミン、トリエチルアミン、トリプロピルアミン、トリブチルアミン、N−メチルジエタノールアミン、トリエタノールアミン等の有機アミン、水酸化ナトリウム、水酸化カリウム、アンモニア等の無機塩基が挙げられ、これらはカルボキシ基又はスルホン酸基を中和するのに十分な量が用いられる。

また、上記乳化剤としては、水分散性ポリウレタン樹脂に使用される周知一般のアニオン性界面活性剤、ノニオン性界面活性剤、カチオン性界面活性剤、両性界面活性剤、高分子系面活性剤、反応性界面活性剤等を使用することができる。これらの中でも、アニオン性界面活性剤、ノニオン性界面活性剤又はカチオン性界面活性剤がコストも低く、良好な乳化が得られるので好ましい。

両性あるいはカチオン系界面活性剤としては、例えばドデシルベタイン等のアルキルベタイン並びにラウリルピリジニウム−ヒドロクロライド等のアルキルピリジニウム塩、更にはオキシエチル−ドデシル−アンモニウムクロライド等のアルキルアンモニウム塩等を挙げることができる。ノニオン性界面活性剤としては、エーテル型としてポリオキシエチレンアルキルエーテル、ポリオキシエチレンアルキルフェニルエーテル、アルキルアリルホルムアルデヒド縮合ポリオキシエチレンエーテル、ポリオキシエチレンオキシプロピレンブロックポリマー、ポリオキシエチレンポリオキシプロピレンアルキルエーテルが挙げられ、エーテルエステル型としてはグリセリンエステルのポリオキシエチレンエーテル、ソルビタンエステルのポリオキシエチレンエーテル、ソルビトールエステルのポリオキシエチレンエーテルが挙げられ、エステル類としてはポリエチレングリコール脂肪酸エステル、グリセリンエステル、ポリグリセリンエステル、ソルビタンエステル、プロピレングリコールエステル、ショ糖エステルが挙げられ、含窒素型としては脂肪酸アルカノールアミド、ポリオキシエチレン脂肪酸アミド、ポリオキシエチレンアルキルアミン等が挙げられる。

上記ポリオキシエチレンアルキルエーテルは、炭素数8〜25の直鎖又は分岐の一級又は二級アルコールに1〜200モルのエチレンオキサイドを付加反応させて製造され、具体的に使用される高級アルコールとしては、オクチルアルコール、デシルアルコール、ラウリルアルコール、ミリスチルアルコール、セチルアルコール、ステアリルアルコール、オレイルアルコール、ベヘニルアルコール等の第1級アルコール、2−ドデカノール、2−テトラデカノール、2−ヘキサデカノール、2−オクチルドデカノール等の第2級アルコール等、やし油還元アルコール、牛脂還元アルコール、マッコー(抹香)アルコール等の天然アルコールが挙げられる。また、上記ポリオキシエチレンアルキルアリールエーテルは、炭素数1〜20のアルキル基が置換されているフェノールに1〜200モルのエチレンオキサイドを付加反応させて製造され、具体的に使用されるアルキルフェノールとしてはドデシルフェノール、オクチルフェノール、オクチルクレゾール、クミルフェノールが挙げられる。

上記アニオン性界面活性剤としては、例えば、ナトリウムドデシルサルフェート、カリウムドデシルサルフェート、アンモニウムドデシルサルフェート等のアルキルサルフェート;ナトリウムドデシルポリグリコールエーテルサルフェート;ナトリウムスルホリシノート;スルホン化パラフィンのアルカリ金属塩、スルホン化パラフィンのアンモニウム塩等のアルキルスルホネート;ナトリウムラウレート、トリエタノールアミンオレート、トリエタノールアミンアビエテート、ラウリン酸ナトリウム、ラウリン酸カリウム、ヤシ油せっけん、ミリスチン酸ナトリウム、ステアリン酸ナトリウム、パルミチン酸ナトリウム、オレイン酸ナトリウム、オレイン酸カリウム等の脂肪酸塩;ナトリウムベンゼンスルホネート、アルカリフェノールヒドロキシエチレンのアルカリ金属サルフェート等のアルキルアリールスルホネート;高アルキルナフタレンスルホン酸塩;ナフタレンスルホン酸ホルマリン縮合物;ジアルキルスルホコハク酸塩;ポリオキシエチレンアルキルサルフェート塩;ポリオキシエチレンアルキルアリールサルフェート塩等が挙げられる。

上記界面活性剤の添加量は、界面活性剤の種類やポリマーの疎水性の程度により異なるが、全エマルジョンに対して0.05〜10質量%添加され、好ましくは0.1〜5質量%添加される。また、ノニオン界面活性剤の好ましいHLBとしては12〜20であり、更に好ましくは14〜17である。

また、上記アニオン性水系ポリウレタン樹脂を製造するために、鎖延長剤を用いることができる。該鎖延長剤としては、通常用いられる鎖延長剤が用いられ、例えば、平均分子量200未満の低分子量ポリオール化合物及び低分子ポリアミン化合物が挙げられる。

上記鎖延長剤としては、例えばエチレングリコール、1,2−プロピレングリコール、1,3−プロピレングリコール、1,2−ブタンジオール、1,3−ブタンジオール、1,4−ブタンジオール、2,2−ジメチル−1,3−プロパンジオール、3−メチルペンタンジオール、ジメチロールプロピオン酸、トリメチロールプロパン、ペンタエリスリトール等のポリオール類、エチレンジアミン、プロピレンジアミン、ヘキサメチレンジアミン、トリレンジアミン、キシリレンジアミン、ジアミノジフェニルアミン、ジアミノシクロヘキシルメタン、ピペラジン、2−メチルピペラジン、イソホロンジアミン、メラミン、コハク酸ジヒドラジド、アジピン酸ジヒドラジド、フタル酸ジヒドラジド等のアミン類及び水等が挙げられる。これらの鎖延長剤は単独で又は数種を組み合わせて使用することができ、またその使用量は、目的とするアニオン性水系ポリウレタン樹脂の分子量にもよるが、通常は、プレポリマー中のNCOのに対して反応する活性水素を0.1〜2倍当量、好ましくは0.5〜0.9倍当量用いられる。鎖延長剤の活性水素が0.1倍当量未満では分子量が小さくなりすぎ、2倍当量を超えて使用すると、未反応の鎖延長剤が残存することになり、得られる製品の物性を低下させてしまう恐れがある。また、上記鎖延長剤の中でも特に3官能以上の低分子ポリオール又は低分子ポリアミンを一部用いると、膜物性の優れたアニオン性水系ポリウレタン樹脂が得られることもある。

また、必要に応じて上記プレポリマーを製造するために溶媒が使用される。使用される溶媒は、反応に不活性で水との親和性の大きい溶媒が好ましく、例えば、アセトン、メチルエチルケトン、ジオキサン、テトラヒドロフラン、N−メチル−2−ピロリドン等を挙げることができる。これらの溶媒は、通常、プレポリマーを製造するために用いられる上記原料の合計量に対して、好ましくは3〜100質量%が用いられる。これらの溶媒のなかで、沸点100℃以下の溶媒はプレポリマー合成後、減圧留去することが好ましい。

上述のように、これらの原料からアニオン性水系ポリウレタン樹脂を製造することは周知であり、これらの原料の仕込み順序を適宜変更したり、あるいは分割して仕込むことも可能である。

このようにして得られたアニオン性水系ポリウレタン樹脂は、通常、エマルジョン全体に対して、樹脂固形分が20〜80質量%、好ましくは40〜70質量%となるように調製される。樹脂固形分が20質量%未満では、得られる膜の物性が低下し、乾燥時間が長時間化し、十分な機械的強度も得られず、80質量%を超えると樹脂の粘度が高くなり、均一な膜が得られない。

本発明に係る水系ポリウレタン樹脂組成物は、耐水性を向上させる目的で、アニオン性基(具体的にはカルボキシル基又はスルホン酸基)と反応し得る化合物によってアニオン性水系ポリウレタン樹脂のアニオン性基の少なくとも一部を封鎖する。アニオン性基と反応し得る化合物(以下、封鎖剤と称する)としては、具体的には、カルボジイミド系化合物、オキサゾリン系化合物、エポキシ系化合物及びアジリジン系化合物等が挙げられる。これらの中でも特にアニオン性基と反応しやすい、カルボジイミド系化合物が好ましく使用される。

上記カルボジイミド系化合物とは、上記一般式(1)で表される化合物であり、有機ジイソシアネートをホスホレン化合物、金属カルボニル錯体化合物、及びリン酸エステル等のように、カルボジイミド化を促進する触媒の存在下に、反応させることにより得られたものが好適に用いられる。具体的には、ジプロピルカルボジイミド、ジヘキシルカルボジイミド、ジシクロヘキシルカルボジイミド、ジ−p−トリオイルカルボジイミド及びトリイソプロピルベンゼンポリカルボジイミド等が挙げられ、本発明では親水性を持たせた水性カルボジイミド化合物が使用される。具体的には、下記の化合物又は下記に例示する構造の化合物が挙げられる。但し、下記化合物4〜7において、nは1〜30の整数を示し、R0 又はR1 は各々独立に親水性セグメントとイソシアネート基の反応し得る少なくとも1つの官能基とを有する有機化合物の残基を示す。
