【発明の属する技術分野】
この発明は、金属製波板を重ね合わせてなる燃料電池用セパレータ、および、この燃料電池用セパレータと電極膜構造体とを交互に積層してなる燃料電池に関するものである。

【従来の技術】
燃料電池には、固体高分子電解質膜とその両側のアノード電極とカソード電極とで構成された電極膜構造体を、一対のセパレータで挟持して単位燃料電池を構成し、この単位燃料電池を複数個積層して構成されたものがある。この燃料電池では、アノード電極に対向配置されるセパレータの面に燃料ガス(例えば、水素)の流路を設け、カソード電極に対向配置されるセパレータの面に酸化剤ガス(例えば、酸素を含む空気)の流路を設け、隣接するセパレータ間に冷却媒体の流路を設けている。

そして、この単位燃料電池では、アノード電極の反応面に燃料ガスを供給すると、ここで水素がイオン化され、固体高分子電解質膜を介してカソード電極側に移動する。この間に生じた電子が外部回路に取り出され、直流の電気エネルギーとして利用される。カソード電極においては酸化剤ガスが供給されているため、水素イオン、電子、および酸素が反応して水が生成される。また、セパレータ間に流れる冷却媒体によって発電面が冷却される。

ところで、燃料電池にはコンパクト化の要求があり、その一つとして積層方向の短縮化がある。積層方向短縮化のアプローチとしては、セパレータ自体の薄肉化や、複数の単位燃料電池毎に冷却媒体流路を設ける間引き冷却化等がある。
なお、現行では、セパレータはカーボン材をベースとして、切削、モールド成形等によって成形することが多いが、カーボン材をベースとするセパレータの場合、薄肉化には限界があった。

薄肉化限界の理由の一つに強度的なものがある。単位燃料電池を複数個積層して構成する前記燃料電池においては、積層後に締結を行うが、この締結荷重は、発電要件上必要な電極面圧、シール要件上必要なシール面圧、及び、作動ガス圧等から決定される。セパレータには、この締結荷重に耐え得るだけの最小肉厚が、セパレータの材料特性に応じて設定される。したがって、セパレータをこの最小肉厚よりも薄肉にすることはできない。

薄肉化限界の理由の他の一つに生産技術的なことがある。前述したように、セパレータには、燃料ガス、酸化剤ガス、冷却媒体を流すための流路を設けなくてはならないが、カーボン材をベースとする場合には、製造方法が切削やモールド成形に限定され、これら製造方法からセパレータの最小肉厚が決定されてしまう。

そこで、考えられたのが、金属製の波板を重ね合わせてなるセパレータである。金属製の波板は金属板をプレス成形することにより製造することができるので、多量生産に好適であり、コスト的にも有利である。
従来の金属製波板を重ね合わせてなるセパレータは、図6に示すように、波板101,103の凸部101a,103a同士を突き合わせ、凹部101b,103b同士を対向させるように重ね合わせて、一つのセパレータ105を構成していた。そして、このセパレータ105と、固体高分子電解質膜107の両側にアノード電極109、カソード電極111を有してなる電極膜構造体113とを交互に積層して、燃料電池115を構成していた。この場合、対向する凹部101b,103bの間の空間を冷却媒体流路117とし、波板103の凹部103bとアノード電極109との間の空間を燃料ガス流路119とし、波板101の凹部101bとカソード電極111との間の空間を酸化剤ガス流路121としている(特開2000−21419号公報等)。

【発明が解決しようとする課題】
しかしながら、前記従来の燃料電池用のセパレータ105では、波板101の凸部101aと波板103の凸部103aを突き合わせているので、セパレータ105の厚さが厚くなり、燃料電池115の積層方向の長さが長くなるという問題がある。
また、凸部101aと凸部103aを突き合わせているので、接触面積が極めて小さく、接触抵抗が大きくなってしまうという問題もあった。
そこで、この発明は、積層方向の短縮化が可能な燃料電池用セパレータと燃料電池を提供するものである。

【課題を解決するための手段】
上記課題を解決するために、請求項1に記載した発明は、波部(例えば、後述する実施の形態における波部19,23)の高さが異なり波部のピッチが同じである一対の金属製波板(例えば、後述する実施の形態における第1セパレータ板13と第2セパレータ板15)を備え、波部の高さが大きい一方の金属製波板(例えば、後述する実施の形態における第1セパレータ板13)の凹部(例えば、後述する実施の形態における凹部19b)に、波部の高さが低い他方の金属製波板(例えば、後述する実施の形態における第2セパレータ板15)の凸部(例えば、後述する実施の形態における23a)を重ね合わせて、前記凹部と前記凸部との間の空間で燃料電池冷却用の冷却液が流通する冷却媒体流路(例えば、後述する実施の形態における冷却媒体流路25)を形成し、重ね合わせた前記一対の金属製波板の両外側の凹部のうちの波部の高さが大きい前記一方の金属製波板の凹部(例えば、後述する実施の形態における凹部19b)で酸化剤ガス流路(例えば、後述する実施の形態における酸化剤ガス流路27)を形成し、波部の高さが低い前記他方の金属製波板の凹部(例えば、後述する実施の形態における凹部23b)で燃料ガス流路(例えば、後述する実施の形態における燃料ガス流路29)を形成することを特徴とする燃料電池用セパレータ(例えば、後述する実施の形態におけるセパレータ3)である。

このように構成することで、冷却媒体流路と酸化剤ガス流路と燃料ガス流路とを備えた燃料電池用セパレータの厚さを薄くすることができる。
また、波部の高さが大きい一方の金属製波板の凹部に、波部の高さが低い他方の金属製波板の凸部を重ね合わせているので、金属製波板同士の接触面積を大きくすることができ、接触抵抗を小さくすることができる。
さらに、重ね合わせた前記一対の金属製波板の両外側の凹部のうちの波部の高さが大きい前記一方の金属製波板の凹部で酸化剤ガス流路を形成し、波部の高さが低い前記他方の金属製波板の凹部で燃料ガス流路を形成するので、酸化剤ガスの流路断面積を燃料ガス流路の流路断面積よりも大きくすることができる。

【発明の実施の形態】
以下、この発明に係る燃料電池用セパレータと燃料電池の一実施の形態を図1から図5の図面を参照して説明する。
図1は、燃料電池1の縦断面図であり、燃料電池1は、燃料電池用セパレータ(以下、セパレータという)3と電極膜構造体5とが交互に積層して構成されている。

電極膜構造体5は、固体高分子電解質膜7と、この固体高分子電解質膜7を間に挟んで配設されたアノード電極9とカソード電極11とから構成されている。なお、固体高分子電解質膜7は例えばペルフルオロスルホン酸ポリマーで構成されており、アノード電極9およびカソード電極11はPtを主体とする触媒により構成されている。固体高分子電解質膜7には、これを挟んで配設されるアノード電極9およびカソード電極11の外周からはみ出すはみ出し部7aが設けられている。

セパレータ3は、板厚0.2〜0.5mmのステンレス製板材をプレス成形されてなる第1セパレータ板(金属製波板)13と第2セパレータ板(金属製波板)15とを重ね合わせて構成されている。図2は第1セパレータ板13を図1においてA方向から見た全体正面図であり、図3は第1セパレータ板13を図1においてB方向から見た全体正面図であり、図4は第2セパレータ板15を図1においてC方向から見た全体正面図である。なお、以下の説明では、図2から図4において図中左右方向を水平方向、図中上下方向を垂直方向とする。

第1セパレータ板13の中央部には波板部17が設けられており、この波板部17には、一定の高さh1を有して水平方向に延びる波部19が垂直方向に一定のピッチで多数形成されている。第2セパレータ板15の中央部にも波板部21が設けられており、波板部21には、一定の高さh2を有して水平方向に延びる波部23が垂直方向に一定のピッチで多数形成されている。第1セパレータ板13の波部19のピッチと第2セパレータ板15の波部23のピッチは同一ピッチに設定されており、第1セパレータ板13の波部19の高さh1は、第2セパレータ板15の波部23の高さh2よりも高く設定されている(h1>h2)。そして、第1セパレータ板13の波部19の凹部19bに第2セパレータ板15の波部23の凸部23aを重ね合わせ、波部23の凹部23bに波部19の凸部19aを重ね合わせて、第1セパレータ板13と第2セパレータ板15は一体化されている。このように重ね合わせる結果、第1セパレータ板13の波部19の凹部19bと第2セパレータ板15の波部23の凸部23aとの間に空間が形成され、この空間が、純水やエチレングリコールやオイル等の冷却媒体を流通させるための冷却媒体流路25になる。

第1セパレータ板13の波板部17および第2セパレータ板15の波板部21は、電極膜構造体5のアノード電極9およびカソード電極11に対向配置される範囲に形成されている。そして、第1セパレータ板13の波部19の凸部19aにおいて第2セパレータ板15の波部23の凹部23bに重ね合わされない凸部19aがカソード電極11に密接し、第2セパレータ板15の波部23の凸部23aにおいて第1セパレータ板13の波部19の凹部19bに重ね合わされない凸部23aがアノード電極9に密接するように配置されている。さらに、電極膜構造体5を間に挟んで両側に配置されたセパレータ3,3においては、電極膜構造体5のカソード電極11に密接する一方のセパレータ3の第1セパレータ板13の凸部19aと、電極膜構造体5のアノード電極9に密接する他方のセパレータ3の第2セパレータ板15の凸部23aとが、電極膜構造体5を間に挟んで対向するように配置されている。

ここで、第1セパレータ板13の波部19の凹部19bとカソード電極11との間に形成される空間が、酸素含有ガスまたは空気である酸化剤ガスを流通させるための酸化剤ガス流路27になり、第2セパレータ板15の波部23の凹部23bとアノード電極9との間に形成される空間が、水素含有ガス等の燃料ガスを流通させるための燃料ガス流路29になる。換言すると、第1セパレータ板13と第2セパレータ板15を重ね合わせてなるセパレータ3の両外側の凹部のうちの一方の側の凹部19bで酸化剤ガス流路27を形成し、他方の側の凹部23bで燃料ガス流路29を形成することになる。

また、電極膜構造体5とその両側のセパレータ3,3とを前述の如く配置する結果、電極膜構造体5を挟んで酸化剤ガス流路27と燃料ガス流路29とが対向して配置されることになる。
ところで、第1セパレータ板13の波部19の高さh1が第2セパレータ板15の波部23の高さh2よりも高いため、酸化剤ガス流路27の断面積の方が燃料ガス流路29の断面積よりも大きくなる。これは、この実施の形態では、酸化剤ガスとして空気を用いており、空気の場合には燃料ガスよりも多く流す必要があることによる。

第1セパレータ板13と第2セパレータ板15において波板部17,21よりも垂直方向外側に位置する端部には、図1に示すように、互いに面接触する平面部31,33が設けられており、第1セパレータ板13の平面部31と電極膜構造体5における固体高分子電解質膜7のはみ出し部7aとの間にシール材35が挟装され、第2セパレータ板15の平面部33とはみ出し部7aとの間にシール材37が挟装されている。これにより、各電極膜構造体5はその両側から一対のセパレータ3によって水密状態に挟持されることになる。

また、第1セパレータ板13において平面部31よりも外側と、第2セパレータ板15において平面部33よりも外側との間にはシール材36が挟装されており、このシール材36によって第1セパレータ板13と第2セパレータ板15との間も水密にシールされている。なお、シール材36は第1セパレータ板13および第2セパレータ板15の外周縁部を一周するように設けられている。
なお、1つのセパレータ3において第1セパレータ板13の平面部31と第2セパレータ板15の平面部33を、溶接またはロウ付け等のシール性を有する接合手段によって接合することにより、前記シール材36を不要にし部品点数の削減を図ることも可能である。

図2および図3に示すように、第1セパレータ板13において波板部17よりも水平方向両外側に位置する部位は略平坦な左平坦部39と右平坦部41になっており、図4に示すように、第2セパレータ板15において波板部21よりも水平方向両外側に位置する部位は略平坦な左平坦部43と右平坦部45になっていて、第1セパレータ板13の左平坦部39と第2セパレータ板15の左平坦部43が所定寸法の隙間を有して対向配置され、第1セパレータ板13の右平坦部41と第2セパレータ板15の右平坦部45が所定寸法の隙間を有して対向配置されている。なお、図2では第1セパレータ板13の左平坦部39が図中左側に位置し右平坦部41が図中右側に位置しており、図3では左平坦部39が図中右側に位置し右平坦部41が図中左側に位置しているのは、図2と図3は第1セパレータ板13の表裏の関係にあるからである。また、図4において第2セパレータ板15の左平坦部43が図中右側に位置し右平坦部45が図中左側に位置しているのも、図4が図2とは逆の方向から見ているからである。

そして、第1セパレータ板13の左平坦部39と第2セパレータ板15の左平坦部43の外周縁部が前記したシール材36によってシールされているので、両左平坦部39,43は袋状に連結されていることになる。同様に、第1セパレータ板13の右平坦部41と第2セパレータ板15の右平坦部45の外周縁部も前記シール材36によってシールされているので、両右平坦部41,45は袋状に連結されていることになる。

第1セパレータ板13の左平坦部39の略中央部には冷却媒体を流通させるための入口側冷却媒体連通孔51aが設けられ、右平坦部41の略中央部には使用後の前記冷却媒体を流通させるための出口側冷却媒体連通孔51bが設けられている。

第1セパレータ板13の平面部31と固体高分子電解質膜7のはみ出し部7aとの間に挟装された前記シール材35は、図2に示すように、第1セパレータ板13の左平坦部39において入口側燃料ガス連通孔47aおよび出口側酸化剤ガス連通孔49bの周囲を一周するとともに、右平坦部41において入口側酸化剤ガス連通孔49aおよび出口側燃料ガス連通孔47bの周囲を一周して、全体としてほぼ無端状につながっている。ただし、入口側酸化剤ガス連通孔49aおよび出口側酸化剤ガス連通孔49bを一周する部位であって波板部17に近い側においては、図示するように、シール材35は所定ピッチの破線状に設けられており、シール材35が設けられていない部分が酸化剤ガスを流通させるための酸化剤ガス流路53a,53bにされている。

また、第1セパレータ板13における左右平坦部39,41であってシール材35が配置される面には、入口側冷却媒体連通孔51aおよび出口側冷却媒体連通孔51bの周囲をそれぞれ一周するシール材55が配置されている。このシール材55は第1セパレータ板13の左右平坦部39,41と固体高分子電解質膜7のはみ出し部10,12との間に水密状態に挟装されている。

一方、第2セパレータ板15の平面部33と固体高分子電解質膜7のはみ出し部7aとの間に挟装された前記シール材37は、図4に示すように、第2セパレータ板15の左平坦部43において入口側燃料ガス連通孔47aおよび出口側酸化剤ガス連通孔49bの周囲を一周するとともに、右平坦部45において入口側酸化剤ガス連通孔49aおよび出口側燃料ガス連通孔47bの周囲を一周して、全体としてほぼ無端状につながっている。ただし、入口側燃料ガス連通孔47aおよび出口側燃料ガス連通孔47bを一周する部位であって波板部21に近い側においては、図示するように、シール材37は所定ピッチの破線状に設けられており、シール材37が設けられていない部分が燃料ガスを流通させるための燃料ガス流路57a,57bにされている。

また、第2セパレータ板15における左右平坦部43,45であってシール材37が配置される面には、入口側冷却媒体連通孔51aおよび出口側冷却媒体連通孔51bの周囲をそれぞれ一周するシール材59が配置されている。このシール材59は第2セパレータ板15の左右平坦部43,45と固体高分子電解質膜7のはみ出し部10,12との間に水密状態に挟装されている。
なお、シール材35とシール材37、および、シール材55とシール材59は固体高分子電解質膜7を挟んで対向して配置されており、これによって、第1セパレータ板13と固体高分子電解質膜7との間がシール材35およびシール材55によって水密にシールされ、第2セパレータ板15と固体高分子電解質膜7との間がシール材37およびシール材59によって水密にシールされるようになっている。

図3に示すように、第1セパレータ板13における左右平坦部39,41であってシール材35,55が配置されない面(換言すれば、第1セパレータ板13が第2セパレータ板15に対向する側の面)には、入口側燃料ガス連通孔47a、出口側燃料ガス連通孔47b、入口側酸化剤ガス連通孔49a、出口側酸化剤ガス連通孔49bをそれぞれ一周するシール材61,62,63,64が設けられている。これらシール材61〜64は1つのセパレータ3における第1セパレータ板13と第2セパレータ板15との間に挟装されて両者を水密にシールしている。第1セパレータ板13と第2セパレータ板15は左平坦部39,43の外周縁部の間にシール材36を設けて袋状にし、右平坦部41,45の外周縁部の間にシール材36を設けて袋状にし、それぞれ袋状の内部を冷却媒体流路67a,67bにするのであるが、シール材61は冷却媒体流路67aから水密に離隔して入口側燃料ガス流路71を形成するためのものであり、シール材62は冷却媒体流路67bから水密に離隔して出口側燃料ガス流路73を形成するためのものであり、シール材63は冷却媒体流路67bから水密に離隔して入口側酸化剤ガス流路75を形成するためのものであり、シール材64は冷却媒体流路67aから水密に離隔して出口側酸化剤ガス流路77を形成するためのものである。

以上のように構成された燃料電池1においては、第1セパレータ板13と第2セパレータ板15の入口側燃料ガス連通孔47aおよび固体高分子電解質膜7の入口側燃料ガス連通孔47aを一直線上に接続してなる入口側燃料ガス流路71と、第1セパレータ板13と第2セパレータ板15の出口側燃料ガス連通孔47bおよび固体高分子電解質膜7の出口側燃料ガス連通孔47bを一直線上に接続してなる出口側燃料ガス流路73と、第1セパレータ板13と第2セパレータ板15の入口側酸化剤ガス連通孔49aおよび固体高分子電解質膜7の入口側酸化剤ガス連通孔49aを一直線上に接続してなる入口側酸化剤ガス流路75と、第1セパレータ板13と第2セパレータ板15の出口側酸化剤ガス連通孔49bおよび固体高分子電解質膜7の出口側酸化剤ガス連通孔49bを一直線上に接続してなる出口側酸化剤ガス流路77と、第1セパレータ板13と第2セパレータ板15の入口側冷却媒体連通孔51aおよび固体高分子電解質膜7の入口側冷却媒体連通孔51aを一直線上に接続してなる入口側冷却媒体流路79と、第1セパレータ板13と第2セパレータ板15の出口側冷却媒体連通孔51bおよび固体高分子電解質膜7の出口側冷却媒体連通孔51bを一直線上に接続してなる出口側冷却媒体流路81と、を備えることになる。

この燃料電池1においては、1つの電極膜構造体5と、その両側に配置された一対のセパレータ3,3のうち前記電極膜構造体5のカソード電極11に対向配置された1つの第1セパレータ板13と、前記電極膜構造体5のアノード電極9に対向配置された1つの第2セパレータ板15とによって単位燃料電池83が構成される。

次に、単位燃料電池83の動作について以下に説明する。
単位燃料電池83には、燃料ガス、例えば、炭化水素を改質した水素を含むガスが供給されるとともに酸化剤ガスとして酸素含有ガス(以下、例えば空気)が供給され、さらに、その発電面を冷却するために、冷却媒体が供給される。
燃料ガスは、入口側燃料ガス流路71に供給され、入口側燃料ガス連通孔47aから燃料ガス流路57aを通って、各燃料ガス流路29へと移動する。各燃料ガス流路29に供給された燃料ガスは、アノード電極9に沿って水平方向に移動し、その際に、燃料ガス中の水素ガスがアノード電極9に供給される。そして、未使用の燃料ガスは燃料ガス流路29を移動しながらアノード電極9に供給されるとともに、燃料ガス流路29の終端から第2セパレータ板15の右平坦部45と固体高分子電解質膜7との間に移動し、さらに燃料ガス流路57bを通って、出口側燃料ガス連通孔47bから出口側燃料ガス流路73に排出される。
