【発明の属する技術】
本発明は、厚膜樹脂パターンの製造方法に関し、たとえば、時計用文字盤上に、充分な厚さの塗装パターンを形成する方法に関する。また、本発明は厚膜樹脂パターンに関する。

【従来の技術】
時計用文字盤には、時刻の表示のために、印刷が施されていたり、あるいは金属片が固着されている。特に暗夜において時刻の認識を容易にするために、夜光塗料や蛍光塗料による印刷が施されている場合が多い。
夜光あるいは蛍光塗料で充分な輝度および寿命を得るためには、塗装の厚みを厚くする必要がある。このため、塗料の重ね塗りを行なうことになるが、厳密な位置合わせが要求されるため、その作業に高度の熟練を要する。

また、塗装の厚みを厚くするためには、マスクを使用することも有効である。被塗装物に十分な厚さのマスクを重ね合わせ、マスクの透孔部に塗料を充填・硬化することで、厚みの厚い塗装を形成できる。しかし、合成樹脂や紙などからなるマスクでは、塗料により軟化してしまい、必要な部分以外にも塗料がはみ出るおそれがある。一方、金属マスクの場合には、打抜きにより形成されるため、打抜き部周辺に微小な凹凸が発生してしまい、被塗装物との間に充分な気密性が得られないことがあり、やはり塗料がはみ出るおそれがある。さらに、時計用文字盤に用いるような微小な文字パターンを打抜きにより形成することは極めて困難でもあり、また種々の制約がある。たとえば、「0(ゼロ)」の文字は、打抜きでは形成できない。

【発明が解決しようとする課題】
本発明は、上記のような従来技術に鑑みてなされたものであり、充分な厚さの樹脂パターンをより簡便に製造する方法およびデザインバリエーションの拡大ができ、その上、高品質な厚膜樹脂パターンを提供することを目的としている。

【課題を解決するための手段】
本発明に係る厚膜樹脂パターンの製造方法は、
パターン状の透孔を有する金属マスクを電気成形法により形成する工程と、
該金属マスクの透孔に塗料またはインクからなる樹脂を充填する工程とを含み、好ましくは、
パターン状の透孔を有する金属マスクを電気成形法により形成し、
該金属マスクの一方の面に支持フィルムを貼着し、
該金属マスクの露出面側から、該金属マスクの透孔に塗料またはインクからなる樹脂を充填し、
樹脂を硬化後、樹脂硬化物の露出面に粘着剤層を形成し、
必要に応じ、該金属マスクの全部または一部を除去し、
該粘着剤層を介して被着体に樹脂硬化物を貼着することを特徴としている。

このような本発明においては、金属マスクの厚さが50〜500μmであることが好ましい。また、本発明では、前記樹脂が、蛍光粉末または夜光粉末と紫外線硬化型樹脂とからなることが好ましい。さらに本発明では、前記樹脂が紫外線硬化型透明樹脂からなり、樹脂の硬化後、樹脂硬化物の露出面に着色を施してもよい。

さらに、本発明の厚膜樹脂パターンの製造方法は、特に時計用文字盤の製造に適し、この場合、前記透孔が、時計用文字盤の文字パターン状に形成されてなり、前記被着体は時計用文字盤である。
また、前記支持フィルムが、合成樹脂フィルムとこの上に形成された弱粘着剤層とからなり、その粘着力が、前記樹脂硬化物の露出面に形成される粘着剤層の粘着力よりも小さいことが好ましい。

また、前記金属マスクが、位置決め用のガイド孔を有する部位を含み、樹脂硬化物の露出面に粘着剤層を形成後、該ガイド孔を有する部位以外の金属マスクが除去されることが好ましい。
また、本発明によれば、前記のような製法により得られうる厚膜樹脂パターンが提供される。

本発明に係る厚膜樹脂パターンは、実質的に単層の均一な樹脂硬化物からなり、表面と側面とのなす角が、略90°であり、実質的にバリを有しない等の特性を有する。
本発明に係る厚膜樹脂パターンの搬送ないし保管構造は、上記本発明の厚膜樹脂パターンと、該厚膜樹脂パターンの一方の面に形成された粘着剤層とを有し、
該厚膜樹脂パターンの他方の面に、支持フィルムが貼着されてなり、かつ厚膜樹脂パターンの一方の面に形成された粘着剤層側に離型紙が貼着されてなることを特徴としている。

【発明の実施の形態】
以下、本発明に係る厚膜樹脂パターンの製造方法および厚膜樹脂パターンについて、時計用文字盤の製造を例にとり、図面を参照しながら、さらに具体的に説明する。なお、本発明の製造方法は、時計用文字盤の製造のみではなく、種々のネームプレートや装飾部材の製造にも適用できる。

本発明に係る厚膜樹脂パターンの製造方法においては、まず、パターン状の透孔を有する金属マスクを電気成形法により形成する。金属マスクの厚さは、好ましくは50〜500μm、さらに好ましくは100〜300μm程度である。
具体的には、図1に示すように、導電性基材1表面に、上記したパターン状の透孔2を有する金属マスク3を形成する。

導電性基材1としては、ステンレス鋼等の金属板、あるいはこのような金属板1a表面に導電性被膜1bを設けた積層体(以下、多層基材1と呼ぶこともある)が用いられる(図2参照)。本発明においては、特に金属板1a表面に導電性被膜1bを設けた多層基材を導電性基材1として用いることが好ましい。このような多層基材1を用いることにより、金属マスク3を支持フィルムに転写する際に、金属マスク3の湾曲を低減でき、平坦なマスクを得ることができる。

以下の実施例では、この多層基材1を用いた場合を例にとって説明する。
多層基材1の導電性被膜1bは、導電性を有する可撓性の薄膜である。このような導電性被膜1bとしては、電解メッキ(電着)または無電解メッキによって形成される導電性金属薄膜、あるいは導電性塗料により形成される導電性塗料被膜、導電性重合体により形成される導電性高分子薄膜等が用いられ、好ましくは電着による導電性金属薄膜が用いられる。導電性被膜1bの膜厚は特に限定はされないが、通常は10〜50μm、好ましくは20〜30μm程度である。

導電性被膜1bは、後の工程において、金属板1aの表面から剥離される。したがって、導電性被膜1bの剥離を容易にするために、導電性被膜1bの形成に先立って、金属板1aの表面に離型処理を施しておくことが好ましい。離型処理は、たとえば陽極電解による表面酸化、界面活性剤等で金属板1aの表面を処理することにより行なわれる。

次いで導電性被膜1bの表面にパターン状の透孔2を有する金属マスク3を形成する。電気成形の具体的手法は、たとえば特開平3−107496号公報に記載されている。何ら限定されるものではないが、以下に金属マスク3の一般的な形成方法について説明する。
先ず、図3に示すように、必要とするネガまたはポジのフォトマスクフィルム4を写真や印刷等によって作成する。

同図に示すものは、ネガフィルムであり、このフィルム4には、透孔2に対応するマーク5および位置決め用のガイド孔に対応するマーク5’が白抜きで描かれている。
一方、図4に示すように、多層基材1の導電性被膜1bの上面に、液レジスト、ドライフィルムレジストまたは印刷用レジストインク等のフォトレジスト6を塗布し、焼き付けを行ったものを用意しておく。

そして、図5に示すように、前記導電性被膜1bの上にフォトレジスト6を挟んで前記フィルム4を乗せ、この状態で露光機等による露光を行う(なお、同図において、フィルム4中の斜線で示す部分は、金属マスク3に相当して光を遮断する部分である)。
この露光後に現像を行って、露光されなかったフォトレジスト6a(図5参照)を除去し、これによって、図6に示すように、導電性被膜1bの表面に前記金属マスク3の形状に沿った形状の導電部7(マスク対応面とも言う)を形成する。次いで、必要に応じて導電部7の表面(マスク対応面)に離型処理を施す。離型処理を施しておくと、後に形成される金属マスク3を、導電性被膜1bから容易に剥離できるようになる。この離型処理は前記と同様の手法によって行なわれる。なお、フォトレジスト6を使用せず、レジストインキを使用し、印刷によりレジスト膜(露光されたフォトレジスト7bに該当)を形成してもよいことは言う迄もない。

次に、図7に示すように、前記導電部7の上に電気成形法(電着法)によって金属を析出させて、金属マスク3を形成する。
なお、電気成形に際しては、電着針方式を採用することで、垂直でエッジの鋭い透孔2を形成できる。具体的には、50μm厚のドライフィルムレジストを5枚積層(計250μm)し、これを露光、現像後、200μm厚に電気成形しレジスト膜を除去すると、200μm厚でエッジの鋭いマスク2が得られる。

ここに、電気成形に用いる金属として、例えばニッケルを使用した場合には、ワット液として硫酸ニッケル液を使用することにより、導電部7の上にニッケルを電着させるのであり、この時の成形条件としては、例えば150mm×150mmの電着有効面積に対して、3A/dm2の電流を流すことにより、3時間で100μm±10μmの電気成形体を得ることができる。

また、前記ニッケルの他に、最終製品の価格等を考慮した上で、種々の金属またはそれらの合金等の金属を用いることもできる。また電気成形条件を変えることにより、例えば50〜500μm位の範囲で、任意の肉厚の金属マスク3を得ることができる。なお、金属マスク3の厚みは、目的とする塗装パターンの厚みにほぼ等しい。

次に、剥離液に浸漬させて導電性被膜1b上のフォトレジスト6を除去し、図1に示すように、導電性基材1表面に、透孔2を有する金属マスク3が形成される。
次に、得られた金属マスク3に支持フィルム8を貼着し、導電性基材1表面から剥離・転写し、金属マスク3の一方の面を支持フィルムによって固定し、他方の面を露出させる(図9参照)。

上述した多層基材1を用いた場合には、導電性被膜1b上に金属マスク3が形成されるが、この場合には金属マスク3を転写する際に、導電性被膜1bを同時に剥離する。すなわち、導電性被膜1bと金属板1aとの界面で剥離を行い、金属マスク3を、導電性被膜1bと支持フィルム8とで挟み込みながら剥離する。この結果、金属マスク3を確実に保持しながら剥離することができる。また、金属マスク3および金属板を殆ど変形することなく剥離することができるため、歪みや湾曲のない平坦な金属マスク3が得られる。さらに金属板を繰り返し使用できるという利点もある。また、導電性被膜1bとして表面平滑性の高い膜、たとえば電解メッキ膜(電着膜)等を使用すると、導電性被膜1bにフォトレジストが密着するため、バリの発生を防止できる。

なお、多層基材1を用いない場合には、導電性基材1から金属マスク3を支持フィルム8に直接剥離転写する。また、多層基材1を用いた場合であっても、導電性被膜1bから金属マスク3を支持フィルム8に直接剥離転写してもよい。
支持フィルム8は、上記金属マスク3を剥離転写できるものであれば、特に制限されることなく種々の粘着フィルムが用いられるが、好ましくは合成樹脂フィルム9とこの上に形成された粘着剤層10とからなる。

合成樹脂フィルムとしては、たとえばポリエチレンフィルム、ポリプロピレンフィルムなどのポリオレフィン系フィルム、あるいはポリエステル系フィルム、ポリ塩化ビニル系フィルムもしくはこれらの積層フィルム等の汎用フィルムが用いられる。
粘着剤層10は、たとえばアクリル系、ゴム系、シリコーン系、ポリエステル系等の汎用の弱粘着剤あるいは紫外線硬化型粘着剤からなる。粘着剤層10を構成する弱粘着剤は、その粘着力が、後述する樹脂硬化物固着用の粘着剤よりも小さくなるように選択する。弱粘着剤層10の粘着力は、好ましくは100〜500g/25mm、さらに好ましくは100〜250g/25mmの範囲にある。また紫外線硬化型粘着剤は、紫外線照射により重合硬化し、粘着力が減少し、樹脂硬化物固着用の粘着剤よりも小さくなる性質を有する。

次いで金属マスク3を導電性薄膜1bとともに、支持フィルム8の弱粘着剤層10に転写した後、図9に示すように、導電性薄膜1bを除去し、金属マスク3を露出させる。
本発明では、上記のような電気成形法により形成した金属マスク3の透孔2に塗料またはインクからなる樹脂を充填・硬化して厚膜樹脂パターンを得る。

以下、より具体的に説明する。
樹脂11としては、種々の塗料もしくはインクが特に制限されることなく用いられが、硬化時間を短縮するため、光硬化性あるいは熱硬化性の塗料を用いることが好ましい。特に、本発明を時計用文字盤の製造に適用するに際しては、蛍光塗料、夜光塗料が用いられる場合がある。ここで、蛍光塗料としては、蛍光粉末と、光硬化性あるいは熱硬化性の樹脂とからなる塗料が好ましく、特に、蛍光粉末と紫外線硬化型樹脂とからなる塗料が好ましい。夜光塗料としては、夜光粉末と、光硬化性あるいは熱硬化性の樹脂とからなる塗料が好ましく、特に、夜光粉末と紫外線硬化型樹脂とからなる塗料が好ましい。

夜光塗料は、光線を受けたとき、そのエネルギーを吸収し、暗所でりん光を発する。その発光性は、顔料としてりん光体の粉末を用いることによって生ずる。りん光体としては亜鉛またはアルカリ土類の硫化物が用いられる。このような硫化物がりん光性を現すためには賦活体と呼ばれる極微量の重金属が必要である。また、このような硫化物を主成分とする夜光塗料とは別に、たとえばMAl2O4(Mは、Ca、Sr、Baから選ばれる元素)と、重金属とからなる夜光塗料も知られている。

蛍光塗料とは、肉眼では見ることができない紫外線を吸収して、これを可視の光線に変えて反射する塗料をいい、蛍光性の顔料を用いることによって得られる。蛍光性顔料としては、各種の無機または有機蛍光体が知られている。
またビヒクルとして使用される樹脂としては、特に制限されることなく種々の樹脂を用いることができる。たとえば紫外線硬化型樹脂は、比較的長鎖なモノアクリレート、ポリオールポリアクリレート、変性ポリオールポリアクリレート、ポリエステルポリアクリレート、エポキシポリアクリレート、ポリウレタンポリアクリレート等の重合性化合物と、光重合開始剤、硬化助剤などを含む。また熱硬化性樹脂は、エポキシ樹脂と、硬化剤等からなる。

また、樹脂11は、透明塗料、特に紫外線硬化型の透明樹脂からなる塗料であってもよい。このような紫外線硬化型透明樹脂としては、たとえば前述した紫外線硬化型樹脂単味のものが用いられる。
上記のような樹脂11を、透孔2に充填する方法は、特に限定はされないが、スクィージを用いたスクリーン法が簡便であるため好ましい。

このような本発明によれば、前記した金属マスク3とほぼ同等の厚さの塗膜が得られ、たとえば、50〜500μm程度の比較的厚い塗膜を製造することができる。したがって、たとえば蛍光塗料、夜光塗料を用いた場合であっても、充分な発光性と長寿命を保証することができる。
次いで、前記塗膜を所要の手段により硬化する。ビヒクルとして紫外線硬化型樹脂を用いた場合には、露出面側から紫外線照射により塗膜を硬化し、熱硬化型樹脂を用いた場合には、適当な加熱により塗膜を硬化する。また、樹脂の種類によっては、自然乾燥によって、塗膜を硬化してもよい。なお、塗膜を透明樹脂により形成した場合には、硬化後、露出面に着色を施すことが好ましい。着色を施すことで、立体感、質感、認識性に優れた塗膜が得られる。

次に、得られた樹脂硬化物11の露出面に、樹脂硬化物を被着体に固着するための粘着剤層12を形成する。粘着剤層12は、適当なマスクを用いて樹脂硬化物11の露出面にのみ形成してもよいし、また図11に示すように、金属マスクの露出面全面に形成してもよい。
粘着剤層12は、たとえばアクリル系、ゴム系、シリコーン系、ポリエステル系等の汎用の粘着剤からなる。粘着剤層12を構成する粘着剤は、その粘着力が、前述した支持フィルム8の粘着剤層10の粘着力よりも大きくなるように選択する。なお、粘着剤層10を紫外線硬化型粘着剤により形成した場合には、上記粘着力は、紫外線照射後の粘着力を意味する。

より具体的には、粘着剤層12の粘着力が、粘着剤層10の粘着力の3〜15倍、好ましくは5〜10倍程度になるようにそれぞれの粘着剤を選択することが望ましい。粘着剤層12の粘着力は、好ましくは500〜2000g/25mm、さらに好ましくは1000〜2000g/25mmの範囲にある。
次いで、必要に応じ、金属マスク3の全部または一部を、支持フィルム8から除去する。

粘着剤層12を、樹脂硬化物11の露出面のみに形成した場合には、金属マスク3の除去は必ずしも必要ではない。
一方、粘着剤層12を金属マスク3の露出面全面に形成した場合には、金属マスク3が被着体に固着されることを防ぐため、金属マスク3の全部または一部を除去しておく。なお、金属マスク3に位置決め用のガイド孔2’を有する部位を形成した場合には、該位置決め用のガイド孔2’を有する部位以外の金属マスク3を除去する(図12参照)。

次いで、必要に応じ、粘着剤層12上に、離型紙を貼付し、粘着剤層12の熟成ないし、樹脂硬化物の搬送あるいは保管を行なう。
すなわち、本発明に係る厚膜樹脂パターンの搬送ないし保管構造は、上記本発明の厚膜樹脂パターン11と、該厚膜樹脂パターン11の一方の面に形成された粘着剤層12とを有し、
該厚膜樹脂パターン11の他方の面に、支持フィルム8が貼着されてなり、かつ厚膜樹脂パターン11の一方の面に形成された粘着剤層12側に離型紙が貼着されてなることを特徴としている。

最後に、被着体13に対する樹脂硬化物11(厚膜樹脂パターン11)の固着を行う。
具体的には、図13に示すように、粘着剤層12を介して被着体13上に樹脂硬化物11および支持フィルム8を載置し、樹脂硬化物11の部分を軽く押圧することで、粘着剤層12を介して、被着体13上に樹脂硬化物11を固着でき、かくして被着体13上に、厚膜樹脂パターンを容易に形成することができる。

なお、位置決め用のガイド孔2’を形成した場合には、ガイド孔2’にも塗料が充填されるが、位置決め用のガイドピン14に貫通させることで、ガイド孔2’に形成された樹脂硬化物は容易に除去できる。
以上、本発明に係る厚膜樹脂パターンの製造方法について、時計用文字盤の製造例に沿って本発明の説明を行ったが、本発明は時計用文字盤の製造に限らず、たとえば商品名、会社名等を商品に付着するためにも採用できるし、種々の装飾品の製造にも適用できる。

本発明に係る厚膜樹脂パターンは、上記製造方法により得られうることを特徴としている。
また、本発明に係る厚膜樹脂パターンは以下のような特性を有する点で、従来の厚膜樹脂パターンと区別される。
すなわち、本発明に係る厚膜樹脂パターンは実質的に単層の均一な樹脂硬化物からなる点で、従来の重ね塗りによる厚膜樹脂パターンとは区別される。ここで、実質的に単層の均一な樹脂硬化物であることは、硬化物の断面を目視で観察することで確認できる。従来の重ね塗りによる厚膜樹脂パターンの場合は、複数回の塗布・乾燥が行われるので、断面は多層構造になる。一方、本発明の厚膜樹脂パターンでは、一回の樹脂の充填で形成できるので、多層構造とはならず、単層で均一な硬化物になる。

また、本発明の厚膜樹脂パターンは、表面と側面とのなす角度が、略90°であり、好ましくは90〜120°であり、さらに好ましくは90〜100°の範囲にあり、かつ実質的にバリを有しない。塗料充填時のマスクとして合成樹脂や紙などからなるマスクを用いると、塗料またはインクにより軟化してしまい、樹脂硬化物のエッジが丸みをおびることがある。また打抜きによる金属マスクでも、打抜き部周辺に微小な凹凸が発生してしまい、硬化物のエッジ部が波状になることがある。エッチング法により形成したマスクでは、透孔の内側面がサイドエッチング等により不均一にエッチングされるため、透孔の径に広狭ができる。このため、充填硬化した樹脂硬化物が抜けない場合がある。さらに、合成樹脂や紙、打抜きによる金属等からなるマスクでは、被塗装物との間に充分な気密性が得られないことがあり、塗料またはインクがはみ出し、バリが形成されるおそれがある。これに対し、本発明の厚膜樹脂パターンは、塗料またはインクにより軟化せず、鋭利かつ均一なエッジをもつ、電気成形法によるマスクをして形成されるため、硬化物のエッジも略90°と鋭く、かつバリもない。なお、ここで「実質的にバリを有しない」とは、所定の製造工程を終了後に、バリの除去工程を必要としない程度に、具体的には目視で確認できない程度に、バリが少ないことを意味する。

本発明に係る厚膜樹脂パターンは、それ自体優れた装飾性を有するが、勿論他の装飾部材と組合わせて使用することもできる。他の装飾部材としては、たとえば電気成形法による電着画像が好ましく用いられる。なお、電気成形による電着画像製造の具体的手法は、たとえば特開平3−107496号公報等に記載されている。

本発明に係る第1の厚膜装飾体15は、図14に示すように、上記本発明の厚膜樹脂パターン11が、粘着剤層12を介して、電着画像16上に固着されてなることを特徴としている。電着画像16の大きさは、厚膜樹脂パターン11の大きさと同じか、またはこれよりもやや大きい。この厚膜装飾体15は、電着画像16の裏面に設けられている粘着剤層17を介して文字盤等の被着体13に固着される。固着する順番は限定されず、電着画像16を、粘着剤層17を介して被着体13に固着した後に、厚膜樹脂パターン11を、粘着剤層12を介して、電着画像16上に固着してもよく、また予め厚膜樹脂パターン11、粘着剤層12、電着画像および粘着剤層17がこの順で積層してなる複合体を作成し、これを、粘着剤層17を介して被着体13に固着してもよい。

また、本発明に係る第2の厚膜装飾体15は、図15に示すように、上記本発明の厚膜樹脂パターン11上に、粘着剤層17を介して、電着画像16が固着されてなることを特徴としている。この場合、厚膜樹脂パターン11の大きさは、電着画像16の大きさと同じか、またはこれよりもやや大きい。この厚膜装飾体15は、厚膜樹脂パターン11の裏面に設けられている粘着剤層12を介して文字盤等の被着体13に固着される。固着する順番は限定されず、厚膜樹脂パターン11を、粘着剤層12を介して被着体13に固着した後に、電着画像16を、粘着剤層17を介して、厚膜樹脂パターン11上に固着してもよく、また予め電着画像16、粘着剤層17、厚膜樹脂パターン11および粘着剤層12がこの順で積層してなる複合体を作成し、これを、粘着剤層12を介して被着体13に固着してもよい。

厚膜装飾体の製造に際しては、厚膜樹脂パターン11の搬送・保管構造および電着画像16の搬送・保管構造の両者に、位置決め用のガイド孔を同じ位置に設けておけば、位置ズレすることなく、厚膜樹脂パターン11と電着画像16とを積層できる。

【発明の効果】
