【発明の属する技術分野】
本発明は、インクジェット記録方式を用いて画像形成を行う画像形成装置に関し、特にその縁なし印字を行う画像形成方法に関する。

【従来の技術】
この種の画像形成装置におけるインクジェット記録方式は、インクが満たされているノズル内にヒータが複数個装着されており、このヒータにパルス信号を印加することによりヒータを加熱して、インクを沸騰させ、これによって生じる気泡圧でインクを吐出させるようになっている。画像形成装置として使用する場合には、前記ノズルを複数個並べて1つの印字ヘッド(以下、単にヘッドという)を構成して画像の形成を行い、更に複数個の前記ヘッド(例えば、シアン、マゼンタ、イエロー、ブラック、ライトシアン、ライトマゼンタ等のインクを吐出する複数個のヘッド)を組み合わせて使用することにより、フルカラーの画像を形成している。

このような画像形成装置において、ヘッドを駆動する制御回路は、図2に示すように構成されている。なお、同図は1個のヘッドを構成する場合を示している。図2において、201はシフトレジスタ、202はラッチ回路、203はデコーダ回路、204〜209はAND回路、210〜215はトランジスタ、216はヒータを示している。この制御回路に対して、外部より画像データOUT_DATAがシリアル2値データで転送クロックCLKに同期して転送され、シフトレジスタ201で順次シリアル−パラレル変換される。256個(本例では256ノズルで構成されているヘッドを使用している)の単位の画像データOUT_DATAが転送された後、LAT信号により各ノズル上で保持状態となる。また、複数ノズルで構成されている1つのヘッドをnブロックに分け(本例では256ノズルで構成されているヘッドを16ブロックに分けて使用している)、4bitで構成されるブロック選択信号BLKENBをデコーダ回路203でデコードすることにより、1ブロックに1パルスのイネーブル信号BENB0〜15とヒータ駆動のパルス信号HENBを与え、画像データがイネーブルで保持されているノズルのみトランジスタ210〜215がONし、ヒータ216が加熱されてインクを吐出する。

以上のような制御で図3のように1カラム分印字し、これを主走査方向に複数カラム印字することによって1バンドの印字を行い、紙を送って2バンド目の印字を行い、これを複数回繰り返して複数バンドから構成される画像を形成している。

また、キャリッジスピードの変動に対して正確な位置で印字を行うために、一般的には図4のように1ドット毎にスリットが入っているリニアスケール401を配置して、それをヘッド103の近傍に取り付けられているセンサ402で読み取り、その出力信号を用いてインク吐出の同期をとって正確な位置でインクを吐出する制御を行っている。

上記のような制御を行う従来のヘッド103および用紙の駆動に関連した要部構成を図5に示し、その制御ブロック図を図6に示す。

図6に示す画像形成装置は、印字制御部102、ヘッド103、リニアスケールセンサ402、主走査モータ504、副走査モータ505、及び図示しない各種センサを有する。印字制御部102は、イメージスキャナ、パーソナルコンピュータ、ハードウェアRIP等の外部装置101から印字対象の画像データを受信する。画像形成装置は、外部装置101から転送されてくる画像データIN_DATAに基づいて、ヘッド103を用いて用紙に画像イメージを形成する。印字制御部102はそのために必要な信号の生成を行っている。

印字制御部102は、主に画像データ処理部501、印字同期信号生成部502、ヘッド制御信号生成部503から構成されていて、その中でも制御手段としてのCPU107は画像データが転送されてくる外部装置101とのインターフェースを行うと共に、図示しないメモリやI/O等、印字制御部102全体の動作のコントロールを行っている。

外部装置101から画像データIN_DATAが転送されてくると、画像データ処理部501は、CPU107からの命令に従って、画像データ処理部501内のメモリに一時画像データを取り込む。数バンド分の画像データを画像メモリに一時保持した後、ラスタ方向の画像データをヘッドのノズルの並び方向のデータに変換(縦横変換)する。変換終了後、CPU119は主走査モータ504を駆動させて、主走査モータ504に接続されているタイミングベルト507(図5)によってキャリッジ103を動作させて印字スキャンを開始する。印字スキャン開始後、順次画像メモリから画像データの読み出し、ヘッド103に対して画像データを転送し、同時にヘッド制御信号生成部503からヒートパルス(HENB)、ブロック選択信号(BLKENB)を出力して1バンド分の画像形成を行う。このとき印字スキャンを開始して画像メモリから画像データを読み出すタイミングは、ヘッド103の近傍に取り付けられているリニアスケールセンサ402から生成している。

1バンド分の画像を形成後、副走査モータ505を駆動し、副走査モータ505に接続されている搬送ローラ506によって印字用紙508が排紙方向に1バンド分搬送され、引き続き前記と同様に主走査モータ504を駆動させて2バンド目の画像形成を行う。以上の動作を複数回繰り返すことにより1ページ分の画像509の形成を行う。

尚、印字用紙508はプラテン510上で保持されていて、プラテン510上ではヘッド103と印字用紙508との距離が常に一定に保たれるような構成となっている。印字面上で印字用紙508が浮いてしまい、ヘッド103との距離が保てない状況になると、ヘッド103と用紙508のこすれが発生したり、インクの着弾ずれが発生したりする。そのため特にA1サイズ以上の大判の用紙を扱うようなインクジェットプリンタの場合、主にプラテン510に吸引穴を設け、ファンなどで用紙を吸引することにより紙浮きなどを防止している。

リニアスケールセンサ402からは、90度位相の離れた二種類の相信号(A相・B相)が出力され、印字同期信号生成部502により、各相信号のタイミングで画像データOUT_DATAの出力及びヘッド駆動信号の生成、キャリッジの位置管理、主走査モータの速度制御等の印字制御の同期をとっている。

図7に、印字同期信号生成部502の内部動作を表すタイミング図を示す。リニアスケールセンサ402からは2相の信号(A/B)が出力され、A相の立ち上がりエッジで印字タイミング信号(HSYNC)を生成する。B相が“L”の時にA相の立ち上がりエッジが入力された場合と、B相が“H”の時にA相の立ち上がりエッジが入力された場合とでキャリッジの移動方向(DIR)の検出を行っている。印字同期信号生成部502では内部にリニアスケールカウンタを有していて、印字タイミング信号(HSYNC)をトリガとして移動方向(DIR)に応じてアップカウントまたはダウンカウントすることにより、キャリッジの位置を検出している。

更にCPUで設定された印字領域(印字開始位置・印字終了位置)データと前記リニアスケールカウンタの値を比較することにより、印字領域信号(WIND)を生成している。画像データ処理部501では、印字領域信号(WIND)が有効なときの印字同期信号(HSYNC)のタイミングで画像メモリに格納されている画像データを読み出すためのアドレス信号の生成を行って、読み出した画像データをヘッド103に転送している。

ヘッド制御信号生成部503では、前記同様に印字同期信号(HSYNC)を用いて、ヘッド103のヒータを駆動するための信号(HENB)などを生成し、画像データ及びヒータ駆動信号が有効となったタイミングで、インクを吐出する制御を行っている。

キャリッジ103の近傍には、図示しない紙幅検知センサが取り付けられていて、印字前の用紙セット時にキャリッジ103をプリスキャンさせて用紙端部の位置の検出を行う。用紙端部の位置の認識は、キャリッジ103を動作させた時に、キャリッジ103の移動距離に応じて変動するリアスケールカウンタの値に基づいて行う。印字時には用紙端部から余白分を考慮した位置にキャリッジが到達した時に印字開始と印字終了の制御を行っている。

【発明が解決しようとする課題】
以上の様に紙幅検知センサで検出した用紙端部位置から余白分を考慮した位置にキャリッジが到達した時に、印字開始と印字終了の制御を行っている。

しかしながら紙幅検知センサで用紙の端部を検出する場合、センサの取り付け位置のばらつき及び発光素子の発光量のばらつき、更には受光素子の受光感度のばらつき等で検出位置の誤差が生じ、機械毎に±1mm程度の余白量の誤差が生じる。更に特にA1サイズ以上の紙を扱うような大判インクジェットプリンタの場合、用紙の斜行によっても場所によって±lmm程度の余白量の誤差が生じる。

また近年では写真に代表されるように、インクジェットプリンタにおいても余白を設けないで、用紙の端部も画像を形成する縁なし印字の要求が高まってきている。

インクジェットプリンタで縁なし印字を行う場合は、通常、上記紙幅検知センサの検出誤差などの影響で用紙端部に白部分(インクが付着しない部分)が発生しないように、上記ばらつきも含めて1〜1.5mm程度余分に印字開始位置を実際の用紙端部位置より早めに開始し、終了位置を実際の用紙端部位置より遅めに終了するようインク吐出範囲(印字範囲)を設定している。その際に、一般的には用紙端部のプラテン構造にインクが付着しても良いようにインク吸収体を配置して、用紙端部外の余分に吐出されたインクを吸収する構成をとっている。

しかしながら大判のインクジェットプリンタの場合、前記したように用紙端部の位置検出精度のばらつきが大きいため、用紙の左右の吐出領域を小判のインクジェットプリンタに比べ大きく取らなければならないと共に、特に印字解像度が高くまた耐久枚数の多い製品の場合、結果的に端部の余分なインク吐出が多くなるため吸収体に溜まったインクがあふれてしまう可能性がある。

更にプラテン上の吸収体の存在する部分だけ用紙を吸引できない構造となってしまうため、その部分だけコックリングなどの紙浮きが発生しやすくなってしまう。そのためプラテン上の吸収体の大きさは、必要最小限の大きさにする必要がある。

以上の事情より、吸収体に溜まったインクを別途、廃インクタンクまで回収するチューブが必要になるなど、大判のインクジェットプリンタで縁なし印字を行う場合、コストアップとなる可能性があった。

また用紙端部まで印字を行った場合、端部のインクのにじみ経路が少なくなってしまうため、端部だけ濃度が高くなるという問題もある。

本発明はこのような背景においてなされたものであり、その目的は大判プリンタにおいても大幅なコストアップとなることなく良好な縁なし印字を行うことのできる画像形成装置を提供することにある。

【課題を解決するための手段】
本発明による画像形成方法は、印字ヘッドにより用紙の幅を超えて画像の印字を行うことによって縁なし印字を行う画像形成方法であって、印字ヘッドによる印字範囲を用紙の幅を超える範囲に設定するステップと、用紙端部の外側から内側にまたがる印字領域において画像の印字濃度を実際の濃度より低減するステップとを備えたことを特徴とする。

印字範囲を用紙の幅を超える範囲に設定することにより、縁なし印字が可能となるとともに、用紙端部の外側から内側にまたがる印字領域において画像の印字濃度を実際の濃度より低減することにより、廃インクのあふれを防止するための特別の機構が必要となることがなく、端部だけ濃度が高くなるという問題も解消される。

前記印字濃度を低減するステップでは、用紙端部の外側から内側にかけて順次低濃度から高濃度となるように用紙端部の印字領域において段階的に濃度の異なる複数のマスクデータを設定するステップと、前記用紙端部の印字領域において画像データを段階的に前記複数のマスクデータによりマスクするステップとを含む。このように画像データを段階的に前記複数のマスクデータによりマスクすることによって、急激な濃度変化を防止し、印字品位を向上させることができる。

本発明による画像形成装置は、搬送される用紙に対して印字ヘッドにより画像を形成する画像形成装置であって、前記印字ヘッドにより画像データを印字する印字手段と、前記印字ヘッドによる印字範囲を用紙の幅を超える範囲に設定する印字範囲設定手段と、前記印字ヘッドの吐出位置を検出する吐出位置検出手段と、前記用紙の外側から内側へまたがる用紙端部領域を設定する端部領域設定手段と、縁なし印字の際に前記用紙端部領域において画像の印字濃度を実際の濃度より低減する濃度低減手段とを備えたことを特徴とする。

【発明の実施の形態】
以下、本発明の実施の形態について詳細に説明する。

図1は、本発明の実施の形態に係る画像形成装置の構成を示すブロック図である。同図に示す画像形成装置は、外部装置101、印字制御部102、およびヘッド103を有し、印字制御部102にはリニアスケールセンサ402、主走査モータ105、副走査モータ106、及び図示しない各種センサが接続されている。

図1に示す実施の形態においては、イメージスキャナ、パソコン、ハードウェアRIP等の外部装置101から転送されてくる画像データIN_DATAから、ヘッド103を用いて用紙に画像イメージを形成する制御を行っていて、中でも印字制御部102はそのために必要な信号の生成を行っている。

尚、本実施の形態では、前述したようにリニアスケールのスリットを読み取るためのセンサ402を配置していて、リニアスケールセンサ402からヘッド103のスキャンに同期して出力される90度位相のずれた二つの信号(A相/B相)を用いて、画像データを画像メモリ113から読み出しを行うタイミング信号とヘッドの駆動信号を生成するためのタイミング信号の生成(HSYNC)、キャリッジの移動方向の検出(DIR)キャリッジの移動距離のカウントを行っている。またこれらの出力結果を用いて、印字同期・領域信号生成部116ではヘッドヘの画像データの出力と主走査モータの速度制御等の同期をとっている。

印字同期・領域信号生成部116では、縁なし印字で用紙端部域での濃度むら及びインク吐出量の低減を行うために、インク吐出量を変化させるタイミング信号の生成(FLAGn)の生成も行っている。タイミング信号(FLAGn)は、内部のレジスタに印字走査で濃度変化させたい位置(ポイント)の情報を数箇所分セットしておき、印字スキャンでキャリッジが設定された位置に到達した時に、イネーブルとなる信号を出力するように制御される。

濃度制御部114では、内部にデータテーブルを有していて、印字走査前に予めCPU107で各印字位置でのマスクデータをデータテーブルに複数セットしておき、印字走査時に画像メモリ113から読み出された画像データとデータテーブルにセットしたマスクデータとのAND処理で、画像データをマスクする処理を行う。各印字位置でのマスクデータの切り替えは、前記印字同期・領域信号生成部116で生成されるタイミング信号(FLAGn)を用いて順次データテーブルから読み出すデータを切り替えるように制御される。

尚、マスクデータは、用紙端部位置では画像データのマスク量を多くすることでインク吐出量が少なくなるように設定し、印字用紙内では画像データをマスクしないように設定することにより、用紙端部域でのインク吐出量を少なくし、且つ端部に白部分が発生しないようにしている。

印字同期・領域信号生成部116は、印字同期信号生成部801、リニアスケールカウンタ802、レジスタ803〜807、比較器808〜813、AND回路810、印字同期信号生成部801およびリニアスケールカウンタ802で構成されている。印字同期信号生成部801は、従来技術において説明したと同様に、リニアスケールセンサ402からヘッド103のスキャンに同期して出力される90度位相のずれた二つの信号(A相/B相)に基づいて、印字同期信号(HSYNC)とキャリッジの移動方向(DIR)の生成を行っている。これらの信号を用いて、リニアスケールカウンタ802は往路走査のとき(DIR=“L”)は、HSYNCのタイミングでアップカウントし、復路走査の時は(DIR=“H”)ダウンカウントする。これによって、キャリッジの走査位置(吐出位置)の検出が行われる。

レジスタ803〜804は、印字領域信号(WIND)を生成するためのレジスタであり、CPU107によって印字走査前に、印字を開始する位置と印字を終了する位置の値をそれぞれのレジスタに書き込む。書き込む値は用紙端部に対して白部分が発生しないように、それぞれ中心から所定の距離(例えば1mm程度)外側にずれるように設定する。これらのレジスタ803〜804が本発明における印字範囲設定手段を構成する。

レジスタ805〜807は画像データを用紙端部でマスクするためのマスクデータを切り替える信号(FLAGn)を生成するためのレジスタであり、前記同様にCPU107により印字走査前にマスクデータを切り替える位置の値をそれぞれのレジスタに書き込む。各レジスタにCPUで各パラメータを書き込んだ後、印字走査を開始する。これらのレジスタ805〜807が本発明における濃度変化ポイント設定手段を構成する。

比較器808〜809は、リニアスケールカウンタ802の出力とレジスタ803〜804の値とを比較する回路である。比較器808は、リニアスケールカウンタ値がレジスタ値より大きくなったら“H”出力し、また比較器809はリニアスケールカウンタ値がレジスタ値より大きくなったら“L”出力するように動作する。各比較器の出力はAND回路810に入力され、共に“H”の時に印字領域信号(WIND)が“H”となるように動作する。この印字領域信号(WIND)を用いて、印字領域信号(WIND)が“H”の時の印字同期信号(HSYNC)のタイミングで、前記画像メモリ113からの画像データの読み出しとヒータ駆動用の制御信号(HENB)の生成が行われ、インクが吐出される。

また比較器811〜813は、リニアスケールカウンタ802の出力とレジスタ805〜807の値とを比較する回路で、共にリニアスケールカウンタ値がレジスタ値より大きくなったらマスクデータを切り替える信号(FLAGn)を“H”出力するように動作する。マスクデータを切り替えるタイミングは、図9に示すように用紙両端部の前後±1mm程度の領域において数段階でマスクパターンが切り替わるように設定する。

濃度補正部114は主にデータテーブル1001と、マスク回路1002とから構成され、本発明によるマスクデータ設定手段を構成する。データテーブル1001はレジスタ若しくはメモリで構成されていて、前記マスクデータの切り替え位置の設定と同様に、印字走査開始前に各レジスタ若しくはメモリの各アドレスに、切り替え位置に対応したマスクデータをCPU107により書き込んでおく。書き込み終了後に印字走査を開始し、キャリッジが切り替え位置に到達して各切り替え信号(FLAGn)がイネーブルとなった時に、それぞれに対応したマスクデータをデータテーブル1001から読み出す。データテーブル1001から読み出したマスクデータはマスク回路1002で画像メモリ113から読み出した画像データとANDされ、マスクが掛かっていない個所(図の黒丸)のデータのみヘッド103に出力されるように制御される。

図11は図10に示した濃度補正部114の動作状態として、マスクの切り替え位置とその時に選択されるマスクデータの一例を示している。この図では用紙の向かって左側端部についてのマスクデータのみを示しているが、右端部についても、マスクパターンの順序が逆になるのみで同様である。マスクの切り替えは前述したように用紙両端部の各々の前後±1mm程度の領域で数段階(この例では7段階)で行われ、この各段階でマスクパターン1100が切り替わるように設定する。用紙外のマスクデータはよりインク吐出が少なくなるように、かつ、用紙に近づくにつれ徐々にインク吐出が多くなるようにマスクパターン1100をFLAG1からFLAG7まで順次設定する。走査終了側では、これとは逆順にマスクパターン1100を順次設定する。走査中央の主要領域では実質的にマスクが掛からないマスクパターン(図の例ではFLAG7)が適用される。このような構成により用紙外のインク吐出をより少なくするとともに、用紙の端部だけ濃度が高くなることが防止される。

以上、本発明の好適な実施の形態について説明したが、上記で言及した以外にも種々の変形、変更を行うことが可能である。例えば図11に示した濃度変化ポイントの個数および具体的なマスクパターンはあくまで例示であり、本発明はこれらに限定されるものではない。また、ヘッドは走査される型のもののみを示したが、用紙幅全体にわたって伸びるいわゆるラインヘッドであってもよい。

【発明の効果】
本発明によれば、縁なし印字を行う際に、用紙端部の前後の領域で印字濃度を低減することにより、用紙端部部分に配置されているプラテン上の吸収体のあふれを防止すると共に、用紙端部だけ高濃度となることを防止することができる。また、用紙端部領域で段階的な濃度変化を行うことにより、濃度むらを防止することができる。その結果、印字品位の高い縁なし印字を行うことが可能となる本発明は、特に大判インクジェットプリンタに適用して好適である。
