本発明は、乗用車やトラック等に搭載される車両用交流発電機に関する。

【従来の技術】
近年、車両用交流発電機の高出力化、低騒音化の傾向はめざましく、種々の技術が採用されている。特に、主流になりつつある手法として、固定子巻線として平角導体を用い、コイルエンドの相互干渉をなくすとともに、2組の三相巻線を磁気騒音脈動の半波長(30°)分の位相差を持たせて巻装し、それぞれに三相整流器を接続したものがある。図13は、2組の三相巻線を用いた従来の車両用交流発電機の結線図である。例えば、特許公報第2927288号には、このような構造の車両用交流発電機等が開示されている。この技術を採用することにより、固定子巻線の密巻きによる高出力効果と、二重三相位相差巻きによる磁気音キャンセル効果は、他に類を見ない優れた特性を呈することが確かめられている。

【発明が解決しようとする課題】
ところで、上述した従来の車両用交流発電機では、平角導体を多数、しかも二重に成形重畳して組み付けた後に成形するとともに、合計で12個の整流素子やこれらの煩雑な組み付け工程が必要になり、部品点数や組付工程の面でコスト抑制上の制約となっていた。

このため、固定子の1スロット当たりの平角導体数の削減や少ない平角導体数で出力電圧を上げることができるとともに、12個未満の少ない整流素子で2組の独立した三相巻線の誘起電圧を整流することが可能な車両用交流発電機が望まれている。

本発明は、このような点に鑑みて創作されたものであり、その目的は、固定子巻線に用いる導体数や整流装置を構成する整流素子の個数を減らすことができる車両用交流発電機を提供することにある。

【課題を解決するための手段】
上述した課題を解決するために、本発明の車両用交流発電機は、界磁巻線を有する回転子と、複数の三相巻線組からなる複数の固定子巻線が単一の固定子鉄心に巻装された固定子と、複数の固定子巻線に誘起される電圧を整流する整流装置とを備え、整流装置内において複数の固定子巻線が直列接続し、固定子巻線に含まれる一の組の三相巻線組に流れる電流が、固定子巻線に含まれる他の組の三相巻線組に流れるように、整流装置において結線がなされており、整流装置は、正極端子側に接続された第1の整流素子群と、負極端子側に接続された第2の整流素子群と、第1および第2の整流素子群の間に接続された第3の整流素子群とを備え、直列接続された複数の固定子巻線はそれぞれY結線されるとともに、固定子鉄心に対し電気角で30°の位相差となるように配置され、さらに、直列接続された複数の固定子巻線は、電気角で150°の位相差を有し、これら複数の固定子巻線のうち電気角で150°の位相差を有する2つの相巻線をそれぞれ第3の整流素子群を構成する単一の整流素子を介して接続されている。複数の固定子巻線が直列接続されているため、所定の出力電圧を発生させるために必要なそれぞれの固定子巻線の起電圧を低くすることができる。これにより、各固定子巻線の巻数を減らすことができ、固定子巻線を構成している導体数を低減することが可能になる。

また、直列接続された複数の固定子巻線は、電気角で150°の位相差を有し、これら複数の固定子巻線のうち電気角で150°の位相差を有する2つの相巻線をそれぞれ第3の整流素子群を構成する単一の整流素子を介して接続しており、直列接続された三相巻線組の起電圧を合成することにより全体の出力電圧が得られるため、一定の出力電圧を得るために各固定子巻線によって発生する起電圧を低くすることができる。

また、複数の固定子巻線について、固定子鉄心に対し電気角で30°の位相差となるように配置することにより、位相を考慮して電圧を合成した際の無効成分を減らすことができる。また、磁気騒音脈動の半波長分の位相差を持たせて複数の固定子巻線を形成することにより、磁気騒音を低減することができる。さらに、第3の整流素子群を介して複数の固定子巻線同士が接続されるため、一方の固定子巻線から他方の固定子巻線に流れる電流の向きを一方向にすることができ、各固定子巻線間で電流が逆流することを防止することができる。

また、上述した固定子巻線は、複数の平角導体を用いて構成されていることが望ましい。平角導体を用いることにより固定子鉄心の各スロットにおける占積率を高めることができる。また、複数の平角導体を用いて固定子巻線を構成する場合には、平角導体同士の接合や端部の引出し等のための成形作業や溶接作業が必要になるが、固定子巻線の巻数、すなわち平角導体の本数を減らすことができるため、これらの成形作業や溶接作業等に要する手間を大幅に低減することができる。

また、平角導体は、固定子鉄心の各スロットに2本が収容されていることが望ましい。上述したように、複数の固定子巻線同士を直列に接続することにより、各固定子巻線の巻回数を減らすことができるため、1スロット当たり2本の平角導体が収容された固定子巻線を用いた場合であっても、従来の1スロット当たり4本の平角導体を用いた車両用交流発電機と同等の出力電圧を得ることができる。

【発明の実施の形態】
以下、本発明を適用した一実施形態の車両用交流発電機について、図面を参照しながら詳細に説明する。
〔第1の実施形態〕
図1は、第1の実施形態の車両用交流発電機の全体構成を示す断面図である。図1に示す車両用交流発電機1は、固定子2、回転子3、フレーム4、5、整流装置6、ブラシ装置7、電圧制御装置8、リアカバー9等を含んで構成されている。

固定子2は、固定子鉄心22と、互いに電気角で30°異なる状態で巻装された2種類の三相の固定子巻線23、24とを備えている。固定子2の詳細については後述する。
回転子3は、絶縁処理された銅線を円筒状かつ同心状に巻き回した界磁巻線31を、それぞれが複数の爪部を有するポールコア32によって、回転軸33を通して両側から挟み込んだ構造を有している。また、フロント側のポールコア32の端面には、フロント側から吸い込んだ冷却風を軸方向および径方向に吐き出すための冷却ファン35が溶接等によって取り付けられている。同様に、リヤ側のポールコア32の端面には、リヤ側から吸い込んだ冷却風を径方向に吐き出すための冷却ファン36が溶接等によって取り付けられている。また、回転軸33のリヤ側端部近傍には、界磁巻線31の両端に電気的に接続された2つのスリップリング37、38が形成されており、これらのスリップリング37、38を介してブラシ装置7から界磁巻線31に対して給電が行われる。

フレーム4、5は、固定子2および回転子3を収容しており、回転子3が回転軸33を中心に回転可能な状態で支持されているとともに、回転子3のポールコア32の外周側に所定の間隔を介して配置された固定子2が固定されている。これらのフレーム4、5は、固定子鉄心22の軸方向端面から突出した固定子巻線23、24に対向した外周部分に冷却風の吐出窓41、51を有し、軸方向端面に吸入窓42、52を有している。

整流装置6は、三相の固定子巻線23、24によって発生する三相交流電圧を整流して直流電圧を生成するためのものであり、内部において固定子巻線23、24が直列に接続されている。整流装置6の詳細については後述する。
リヤカバー9は、フレーム5の外側に取り付けられた整流装置6、ブラシ装置7および電圧制御装置8を覆うように取り付けられ、これらを異物から保護する。

上述した構造を有する車両用交流発電機1は、ベルト等を介してプーリ20にエンジン(図示せず)からの回転力が伝えられると回転子3が所定方向に回転する。この状態で回転子3の界磁巻線31に外部から励磁電圧を印加することにより、ポールコア32のそれぞれの爪部が励磁され、固定子巻線23、24に三相交流電圧を発生させることができ、整流装置6の出力端子60からは所定の直流電力が取り出される。

次に、固定子2および整流装置6の詳細について説明する。

図3に示すように、導体セグメント220は、棒状あるいは板状の金属材料(例えば銅)をターン部220cで折り返したほぼU字状に形成された平角導体であり、ターン部220cよりスロット25内の内周側に配置される内層導体部220aと、ターン部220cよりスロット25内の外周側に配置される外層導体部220bとを含んで構成されている。固定子巻線23、24のそれぞれは、図4に示すように、上述した導体セグメント220を固定子鉄心22のスロット25に挿入し、他の導体セグメント220と端部220d同士を溶接接合することにより形成されている。

ところで、本実施形態の車両用交流発電機1では、図5に示すように、X、Y、Z相からなる第1の固定子巻線23と、U、V、W相からなる第2の固定子巻線24とが、電気角で30°の位相差となるように配置されている。この電気角で30°の位相差というのは、図2に示すように、固定子22に形成されたスロット25を周方向に見た場合のスロット間隔分に相当する。すなわち、隣り合った2個のスロット25に着目すると、一方が第1の固定子巻線23を形成するために用いられ、他方が第2の固定子巻線24を形成するために用いられており、このようなスロット25の組が周方向に一巡するように並んでいる。

また、一のスロット25に収容された内層導体部220aに着目すると、この内層導体部220aとターン部220cを介してつながっている外層導体部220bが1磁極ピッチ分(6スロット)離れたスロット25に挿入され、この外層導体部220b側の端部220dと、さらにそれから1磁極ピッチ分離れたスロット25から引き出された他の導体セグメント220の内層導体部220a側の端部220dとが接合される。このような接合を繰り返すことにより、固定子鉄心22を1周回するX1相の部分巻線が形成される。また、上述した一のスロット25に収容された外層導体部220bについても同様にして、固定子鉄心22を1周回するX2相の部分巻線が形成される。これらX1相およびX2相の2つの部分巻線は、互いに位相が180°異なり、これらの各部分巻線の一方端同士を互いに極性反転して直列に結線することにより、全体としてX相の巻線が形成されている。他のY相、Z相、U相、V相、W相についても同様である。

また、本実施形態の整流装置6は、図5に示すように、9個の整流素子としてのダイオードD11〜16、Dxu、Dyv、Dzwを有している。3つのダイオードD11、Dxu、D14がこの順番で直列接続されている。この第1の直列回路において、ダイオードD11のカソード側に出力端子60が接続され、ダイオードD14のアノード側が接地端子に接続されている。また、ダイオードD11のアノード側とダイオードDxuのカソード側が接続されており、さらにこの接続点に固定子巻線24のU相巻線の一方端が接続されている。ダイオードDxuのアノード側とダイオードD14のカソード側が接続されており、さらにこの接続点に固定子巻線23のX相巻線の一方端が接続されている。

図6は、固定子巻線23のX相巻線に最大起電圧を生じるタイミングにおける電流の状態を示す図である。図6では、電流が流れる経路が点線で示されている。
X相巻線に最大起電圧が発生する位置に回転子3の爪部が存在する場合に、U相巻線、V相巻線にこれに次ぐ大きさの起電圧が発生し、Z相巻線、Y相巻線にはさらにそれに次ぐ小さな起電圧が発生し、W相巻線には起電圧が生じないことが、各相巻線の電気的角度配分のベクトル作図から明らかである。このため、電流は、図6に点線で示したように、X相巻線→(ダイオードDxu経由)U相巻線→V相巻線→(外部負荷)→(ダイオードD15経由)Y相巻線あるいは(ダイオードD16経由)Z相巻線→X相巻線のループで流れる。すなわち、この瞬間には、X相、Y相、Z相巻線からなる一方の固定子巻線23とU、V、Z相巻線からなる他方の固定子巻線24とが直列接続された状態で発電が行われる。

このため、図13に示すよう2つの固定子巻線が並列に接続された従来構成において、スロット当たり4本の導体を用いないと出力電圧が適正バッテリ電圧に達しない場合に、本実施形態の車両用交流発電機1では、スロット当たり2本の導体を用いた場合であっても、同等の出力電圧を得ることができる。

また、図6に示した例ではX相巻線に最大起電圧が発生する瞬間に着目したが、いずれの瞬間においても2つの固定子巻線23、24に直列に電流が流れる直列動作が行われることは明らかである。このような直列動作は、X相巻線とU相巻線を電気角で逆相に近い150°の位相差となるように結線し、それらの間にダイオードDxuを介装し、かつこのダイオードDxuのカソード側およびアノード側のそれぞれを、通常の三相全波整流回路の正極ダイオードに相当するダイオードD11と負極ダイオードに相当するダイオードD14に接続することにより始めて実現されるものである。

〔参考実施形態〕
図12は、参考実施形態の車両用交流発電機1Bの結線図である。本実施形態の車両用交流発電機1Bは、第1の実施形態の車両用交流発電機1に対し、固定子巻線23、24を固定子巻線23B、24Bに、整流装置6を整流装置6Bにそれぞれ置き換えた点が異なっている。

固定子巻線23B、24Bは、互いに電気角で30°の位相差を有している。なお、第1の実施形態で用いられた2組の固定子巻線23、24は、互いに電気角で30°の位相差を有するように物理的に配置され、かつ極性反転した結線により、互いに電気角で150°の位相差となるように形成されていたが、本実施形態の2組の固定子巻線23B、24Bは、物理的な配置は同じであるが、極性反転した結線を行われていない。このため、物理的な配置によって生じた電気角で30°の位相差がそのまま全体の位相差として現れている。

また、整流装置6Bは、2組の全波整流回路61、62を直列に接続した構成を有している。一方の全波整流回路61は、正極端子側が車両用交流発電機1Bの出力端子60に接続されている。他方の全波整流回路62は、負極端子側が接地端子に接続されている。また、一方の全波整流回路61の負極端子側と、他方の全波整流回路62の正極端子側とが共通に接続されている。このように、2つの全波整流回路61、62を別々に構成してこれらを直列接続することによって、2組の固定子巻線23B、24B同士を直列接続することが可能になる。このため、一定の出力電圧を得るために必要な各固定子巻線23B、24Bの起電圧を低くすることができ、第1の実施形態の場合と同様に、固定子巻線23B、24Bを構成する平角導体(導体セグメント230)の数を大幅に低減することができる。
