本発明は、炭素繊維を製造する際に使用される耐炎化装置などの加熱装置に関する。

【従来の技術】
繊維あるいは樹脂フィルムなど長尺のものを製造する際には、繊維あるいは樹脂フィルムを連続的に加熱する加熱処理を施すことがある。例えば、炭素繊維の製造においては、ポリアクリロニトリル系繊維(以下、PAN系繊維と記す)からなる前駆体繊維を、耐炎化炉本体(加熱炉本体)内で連続的に200℃〜300℃で焼成、耐炎化する耐炎化処理を施すことがある。以下、このような耐炎化処理の際に使用される耐炎化装置について説明する。

図10に、耐炎化処理で使用される耐炎化装置の概略断面図を示す。この耐炎化装置は、前駆体繊維からなる糸条1を耐炎化する耐炎化炉本体2と、複数の糸条1,1・・・を平行に揃え、この糸条1,1・・・を繰り返し耐炎化炉本体2内に通糸するためのローラー3a〜3c,4a〜4cとを具備して概略構成される。
この耐炎化装置の耐炎化炉本体2の側壁には、糸条1,1・・・を導入および導出する開口部5,5・・・が形成されて耐炎化炉本体2の内部と外部とが連通している。ここで、開口部5が形成されていると、耐炎化処理の際に発生したシアンやアンモニアなどの有害物質が開口部5を通って耐炎化炉本体2外に排出することがあるので、その排出を防止するために、耐炎化炉本体2内部は排気手段11によって強制的に排気されている。排気された排気ガスは、排気ガス処理装置に移送され、灯油などを燃料として用いて800℃程度で燃焼処理される。

このような耐炎化装置では、有害物質の排出防止をより確実にするために、図11に示すように、耐炎化炉本体2内部の開口部5近傍に、排気手段11によって負圧にされたシール室6を設けることがある(例えば、特許文献1〜3参照)。このようにシール室6が設けられた耐炎化炉本体2では、耐炎化炉本体2中央の処理室7で発生した有害物質はシール室6に吸い込まれ、続いて、排気手段11によって排気ガス処理装置に送られ、燃焼されて排気ガス処理される。

また、有害物質の排出を防止する別の方法として、耐炎化炉本体内部にエアカーテンを形成する方法が提案されている(特許文献4参照)。
図12に、耐炎化炉本体2内部にエアカーテンを形成した耐炎化装置の概略断面図を示す。この耐炎化装置では、耐炎化炉本体2の内壁41かつ糸条1の上側および下側にノズル42を設け、このノズル42から耐炎化炉本体2内側の糸条1に向けてガスを吹き付けてエアカーテンを耐炎化炉本体2内部に形成させている。その際、エアカーテンのガスには、ファン43により供給された耐炎化炉本体2内のガスを使用している。また、ノズル42の吹き出し口は幅広のスリット状にされている。
このような耐炎化装置では、エアカーテンによって開口部からの有害物質の排出がより防止されている。

【発明が解決しようとする課題】
しかしながら、上述したシール室6を設けた耐炎化装置では、耐炎化炉本体2外への有害物質の排出を防止することはできるものの、シール室6は負圧にされているから、外気が開口部5を通ってシール室6内に侵入しやすくなる。シール室6に侵入した外気は、排気ガス処理装置に送られて燃焼されるが、耐炎化炉本体2外の空気は、本来は排気ガス処理する必要のないものであるから、排気ガス処理装置では有害物質の処理に必要な量以上の燃料を消費していた。
また、煙突効果などによって処理室7内に負圧の部分が形成されるため、開口部5から外気が処理室7内に侵入することがあった。開口部5から外気が処理室7内に侵入すると、侵入した外気も加熱しなければならなくなるため、加熱に要するエネルギー量の増大を招いていた。さらに、常温である外気が処理室7内に侵入することによって、処理室7内の温度分布が不均一になるため、耐炎化処理にムラが生じて最終的に得られる炭素繊維の製品品質が低下することがあった。しかも、処理室7内に侵入した外気も最終的には排気ガス処理に送られるので、その点からも排気ガス処理量の増大を招いていた。

また、上述したエアカーテンを用いた耐炎化装置では、エアカーテンのガスとして使用される耐炎化炉本体2内ガスに、耐炎化処理の際に発生したタールやシリカが含まれているため、エアカーテンのガスとともにタールやシリカも糸条1に吹き付けられて付着することがあった。タールやシリカが糸条1に付着すると、そこが欠陥になって糸切れを起こしたり、強度低下を引き起こしたりするので、最終的に得られる炭素繊維の品質が低下した。その他、タールやシリカはノズル16a,16bに付着しやすく、所定の風速が出ないトラブルがある。また、上述したエアカーテンを用いた耐炎化装置でも、外気が耐炎化炉本体2内部に吸い込まれ、排気ガス処理装置に送られるので、排気ガス処理におけるエネルギー消費量の増大、耐炎化炉の加熱エネルギー量の増大、外気による温度の不均一化が生じていた。

本発明は、前記事情を鑑みてなされたものであり、有害物質の排出を確実に防止し、加熱炉本体内への外気の侵入を防止するとともに、製品の品質低下を防止する加熱装置を提供することを目的とする。

【課題を解決するための手段】
本発明の加熱装置は、炭素繊維前駆体繊維を導出入する開口部が形成され、該開口部近傍にシール室が形成された耐炎化炉本体と、耐炎化炉本体内を排気する排気手段とを有する炭素繊維製造用耐炎化装置において、

【発明の実施の形態】
本発明の加熱装置の一実施形態例について図面を参照して説明する。この実施形態例は、加熱装置が、炭素繊維の製造に使用されるPAN系繊維の耐炎化装置である例である。
図1に、糸条が横方向に移動する横型の耐炎化装置の概略断面図を示す。この耐炎化装置は、PAN系繊維からなる糸条1(被加熱物)を耐炎化する耐炎化炉本体2(加熱炉本体)と、複数の糸条1,1・・・を平行に揃え、この糸条1,1・・・を繰り返し耐炎化炉本体2内に通糸するためのローラー3a〜3c,4a〜4cとを具備して概略構成される。

この耐炎化装置において、耐炎化炉本体2の側壁10には、糸条1を導入および導出するための開口部5,5・・・が形成されており、この開口部5は、開口幅Wが2インチ(5.08mm)のスリット状に形成されている。さらに、耐炎化炉本体2は、開口部5側に位置するシール室6と、耐炎化炉本体2の中央部に位置し、耐炎化処理が施される処理室7とに仕切り板9,9で仕切られている。この仕切り板9,9には、糸条を通す孔8,8・・・が形成されている。
また、耐炎化炉本体2とローラー3a〜3c,4a〜4cとの間の糸条1には、ローラー3a〜3c,4a〜4cへの糸条1の巻付き防止及び耐炎化処理の際に副生し、糸条1に付着したシリカを除去するためのバータイプの静電除去装置14が接している。

さらに、この耐炎化装置には、シール室6を排気する排気手段11と、図2に示すような、耐炎化炉本体2の開口部5の外側で糸条12に向かって耐炎化炉本体2外部の空気を吹き付けるエアカーテン手段13とを有している。

排気手段11は、シール室6内を排気して負圧にすると同時に、シール室6内のガスを排気ガス処理装置に送るものであり、例えば、ファンなどが使用される。
排気手段11によって、シール室6内の圧力は、通常、0.05〜1mmH2Oにされている。このような圧力範囲であれば、処理室7内で発生したアンモニアやシアンなどの有害物質を排気ガス処理装置に確実に送ることができる。

エアカーテン手段13は、支持部15,15に取り付けられ、対向したノズル16a,16bを具備しており、このノズル16a,16bが、図2に示すように、耐炎化炉本体2外部の空気(以下、空気と略す)を糸条12に向かって吹き付けることによってエアカーテンを形成する。その際、吹付角θは、0°より大きく90°より小さく、好ましくは、30°以上60°以下である。吹付角θが上記範囲であることにより、有害物質の排出を確実に防止するとともに、加熱炉本体内部への外気の侵入を防止する。

図3には、ノズル16a,16bの断面図を示す。ノズル16a,16bは、幅方向の一端から空気が供給されるものであって、空気供給側から離間するにつれて内部が狭くされた流量調整室21と、孔22,22・・・を通って供給された空気を吹き出す吹出口23とを有している。このようなノズル16a,16bでは、孔22,22・・・によって圧力損失が発生して流量調整室21内に空気が滞留しやすくなっているとともに、流量調整室21の内部が空気供給側から離間するにつれて狭くされているので、流量調整室21内外の差圧がほぼ等しくなる。その結果、各孔22から空気を均一の流量で吹き出させることができる。

ノズル16aとノズル16bとの間隔は、4〜40mmであることが好ましい。ノズル16aとノズル16bとの間隔が4〜40mmであれば、エアカーテンによる糸条1の移送の乱れを防止できる。また、ノズル16a,16bの間隔が短くなれば、エアカーテンの風速が小さくてもシールが可能になる。ただし、ノズル16aとノズル16bとの間隔を4mm未満にしてしまうと、糸条1を通すことが困難になるおそれがある。

ノズル16a,16bとローラー3a〜3c,4a〜4cとの距離Lは、500mm以下であることが好ましい。ノズル16a,16bとローラー3a〜3c,4a〜4cとの距離Lが500mm以下であれば、エアカーテンによって糸条1の移送が乱れた場合でも、ローラー3a〜3c,4a〜4cによってその乱れを抑えることができる。したがって、糸条1の移送での製品の品質低下を防止できる。

さらに、エアカーテン手段13は、図4に示すように、吹き付ける耐炎化炉本体2外の空気の流量を調整する流量調整機構24と、ノズル16a,16bに供給された耐炎化炉本体2外の空気の圧力を測定する圧力計25とを有している。そして、圧力計25で測定された圧力を流量調整機構24にフィードバックして、吹き付ける空気の流量を調整することで、間接的にエアカーテン風速を管理することができる。
その際の、ノズル16a,16bへの空気供給手段としてはファン26などを使用できる。

このようなエアカーテン手段13によって形成されるエアカーテンの風速は、1〜50m/秒であることが好ましい。エアカーテン風速が1〜50m/秒であれば、シール室6が通常の圧力である場合に有害物質の排出と耐炎化炉本体2内部への外気の侵入とをより確実に防止できる。一方、風速1m/秒未満であると、外気が耐炎化炉本体2内に侵入しやすくなり、風速50m/秒を超えると、エアカーテンの気流によって耐炎化炉本体2内の有害物質の排出を十分に防止できないおそれがある。

なお、このようなエアカーテン手段13では、ノズル16a,16bの吹き出し口が幅広であるため、幅方向に流速分布が発生して、耐炎化炉本体2内のガスが外部に排出する箇所と、外気が侵入する箇所との両方が発生する可能性があるが、流速分布が生じた場合には、排気手段11による排気量を高めて有害物質の排出防止を優先することが望ましい。

上述した実施形態例では、排気手段11とエアカーテン手段13によって、耐炎化炉本体2内で発生した有害物質の外部への排出が確実に防止されている。また、外気が耐炎化炉本体2内に侵入することが防止されているから、処理室7の加熱に要するエネルギー量を削減できるとともに、排気ガス処理量の削減により排気ガス処理に要するエネルギー量も削減できる。さらに、耐炎化炉本体2内部の温度分布の不均一化を抑制できるので、耐炎化処理のムラを防止することができ、最終的に得られる炭素繊維の製品品質を向上させることができる。
また、静電除去装置14に加えてエアカーテンによっても、糸条に付着したシリカを除去することができるから、製品品質が向上する。

なお、本発明は、上述した実施形態例に制限されるものではない。例えば、上述した実施形態例では、加熱装置が耐炎化装置であったが、他の加熱装置、例えば、炭素繊維製造用の炭素化炉や糸条あるいはフィルムの乾燥装置などであってもよい。また、上述の耐炎化炉本体2は、糸条が横方向に移動する横型のものであったが、縦方向に移動する縦型のものであってもよい。

エアカーテン手段のノズルについても他のものを用いることができる。例えば、図6(a)に示すような、有底円筒に、長さ方向に延在するスリット状の吹出口35が形成されたノズル31であってもよい。図6(b)に、ノズル31を、その底面と平行に切断したときの断面図を示す。このノズル31は二重構造を有しており、このノズル31に供給された空気は、まず、内側の部分32に入り、続いて、孔33を通って外側の部分34に入ってから吹出口35から吹き出される。このようなノズル31では、外側の部分32と34がバッファの役割を果たして、吹出口35から吹き出す空気の流量を均一にできる。
また、上述した実施形態例の静電除去装置14は、糸条に接するバータイプであったが、ノズルに供給する空気をコロナ放電などにより静電処理するものであってもよい。

(参考例)
図2に示すように、開口幅Wが2インチの開口部5が形成された耐炎化炉本体2の側壁10の外側に設けられたエアカーテン手段のノズル16a,16bから空気を吹き付けてエアカーテンを形成させたときの、エアカーテン風速に対するシール室内ガス流出速度をシミュレーションした。
ここで、被加熱物の移動方向をX方向、被加熱物の移動方向の直交方向をY方向とし、図2中の境界Mの左側をシール室6内部とした。また、シミュレーションにおいては、ノズル16a,16bの幅を1/8インチ、吹付角θを30°、ノズル16a,16bの間隔を1インチ、開口部5のX方向の寸法Cを4.5インチ、支持部15のX方向の寸法Dを10インチ、シール室6内部の温度を110℃、耐炎化炉本体2外部の温度を30℃とし、空気物性の温度依存性を考慮した。また、シール室内ガス流出速度とは、境界Mにおける図2中X方向のガス速度のことであり、内側から外側の方向が正である。すなわち、シール室内ガス流出速度が0のときには、耐炎化炉内外間のガスの移動がない。

以下、シミュレーションの結果について説明する。
図7に、被加熱物がない場合のシール室内圧力別の、エアカーテン風速とシール室内ガス流出速度との関係を示す。図7から、エアカーテン風速を速くするに従って、シール室内ガス流出速度が高くなるが、シール室内圧力を低くすることにより流出速度を低減できることが分かる。
図8には、被加熱物がない場合のシール室内圧力と、シール室内ガス流出速度が0になるときのエアカーテン風速(図中では「ガス流出速度0のときの風速」と記載する)との関係を示す。図8から、有害物質の排出をより防止するためにシール室内圧力を低い場合は、エアカーテン風速を上げることで、より外気の侵入を防止できることが判明した。

図9に、シール室内圧力を−0.32mmH2Oとし、厚さ1mmの被加熱物がスリットを通っている場合の、エアカーテン風速とシール室内ガス流出速度との関係を示す。この場合には、図2における符号12が被加熱物を示す。なお、図9中には、比較のために、被加熱物を通さない場合についても示す。
その結果、図9に示すように、被加熱物が開口部を通過する場合にも、エアカーテンの風速を速くすると、シール室内ガス流出速度が速くなるが、シール室内ガス流出速度を0にするためのエアカーテン風速は、被加熱物が存在しない場合の約2倍でよいことが判明した。
また、被加熱物の位置についても検討した。すなわち、図2中の上側のノズル16aから被加熱物12までの距離をAとし、下側のノズル16bから被加熱物12までの距離をBとし、A+Bを1.0インチとして、A:Bが0.5インチ:0.5インチの場合、0.7インチ:0.3インチの場合についてシミュレーションした。その結果、図9に示すように、いずれの位置でもほぼ同じ傾向を示すことが判明した。

(実施例)
図1に示すような、排気手段11であるファンとエアカーテン手段13とが備えられた耐炎化装置を用いてPAN系繊維の耐炎化処理を行った。ここで、エアカーテンの風速は、15〜20m/秒、吹付角θは30°、スリットの開口幅Wは、70mm、対向したノズル16a,16bの間隔は、20mm、シール室6内の圧力は−0.5〜―1.0mmH2O、シール室6内温度は200℃、エアカーテンに供給される空気の温度は20℃であった。

(従来例)
図11に示すような、排気手段11であるファンが備えられた耐炎化装置を用いて炭素繊維の耐炎化処理を行った。ここで、スリットの開口幅Wは、25mmであり、シール室6内の圧力は−0.5〜−1.0mmH2Oであり、シール室6内温度は110℃であった。

実施例および従来例において、有害物質の排出を確実に防止した状態での、排気ガス処理装置に送られるガス量を測定した。その結果、実施例では28Nm3/hであり、従来例では142Nm3/hであった。すなわち、実施例では、外気の侵入が防止されたために、従来例に比べて114Nm3/hも処理ガス量が少ないことが判明した。このように、実施例では、排気ガス処理量を削減できたので、排気ガス処理に要するエネルギー量も削減できた。また、処理室の加熱に要するエネルギー量を削減できた。
さらに、実施例では、外気の侵入が防止されたために、耐炎化炉本体内部の温度分布が均一化されるので、耐炎化処理のムラを防止することができ、炭素繊維の製品品質を向上させることができた。

【発明の効果】
本発明によれば、加熱炉本体内の有害物質の排出が確実に防止され、また、加熱炉本体外の空気が内部に侵入することが防止されているから、加熱炉の加熱に要するエネルギー量を削減できるとともに、排気ガス処理量の削減により排気ガス処理に要するエネルギー量も削減できる。さらに、加熱炉本体内部の温度分布を均一にできるので、加熱処理のムラを防止することができ、最終的に得られる製品の品質を向上させることができる。
