【発明の属する技術分野】
本発明は、薄膜の形成方法に関し、特に高分子薄膜の形成方法に関する。

【従来の技術】
何らかの機能を有する機能性有機材料が、近年エレクトロニクスやオプトエレクトロニクスの分野において数多く利用され始めた。高分子材料中、パイ共役系を主鎖に持つ材料は、ドーピングを行なうことにより電気導電性を有し、機能性有機材料と呼ばれる物質の1種である。

現在、これらの高分子材料を導電性高分子と呼ぶ場合が多い。導電性高分子は、電気伝導性に加え、蓄電性やエレクトロクロミック性も併せて有している場合が多い。

パイ共役構造を持つ高分子は、パイ電子雲からの電子の引き抜きやパイ電子雲への電子の注入が起こり易い。このパイ電子雲の酸化、還元により、キャリアを発生し、導電性となり易い。別の観点から言えば、ドーピングを行った時に導電性が顕著になる。ドーピングを行うと、導電性が顕著になるので導電材料として注目され、ドーピングを行うと電子を放出/蓄積する能力が顕著になるので蓄電材料として注目され、ドーピングを行うと、分子構造を変化させ、色を変化させる能力が顕著になるので、エレクトロクロミック材料として期待されている。

導電性高分子は、電気的に興味深い特性を持つが、一般的に不溶、不融の性質を持つ。たとえば、アセチレン、ベンゼン、チオフェン等のパイ共役高分子を持つ重合体は、特別な置換基を導入しない限り、有機溶媒等に対してほとんど不溶の性質を持つ。このように、溶剤に溶けず、可塑性もあまりないので、産業上の利用において大きな制限を受ける。

導電性高分子に可溶性を付与する試みが種々行われた。たとえば、側鎖にアルキル基あるいはアルコキシ基などの親油基、スルホン酸基、カルボキシル基などの解離基を置換基として導入することが行われてきた。

今日では、ある種の溶媒に可溶な導電性高分子が合成され、キャスト、スピンコート等の方法で導電性高分子薄膜が得られるようになってきた。置換基導入により可溶性等が得られれば、加工成形の製造プロセス面の大きなメリットとなる。

しかし、可溶性を付与する置換基導入のための化学修飾過程に多くの生産工程を要すると、これらの工程のコスト分製造コストが上昇する。一方、置換基を導入することによりエレクトロニクス特性が劣化する場合もある。

【発明が解決しようとする課題】
このように、不溶、不融の性質を持った高分子重合体は、その取扱い、産業上の利用に関して、加工、成型が困難であるという問題を有していた。化学合成によって溶剤に可溶な高分子重合体を作製する技術が開発されているが、生産工程の増加とコスト高につながり、置換基導入によって電気導電性等の劣化を引き起こす場合もあった。

さらに、環境面を考慮すると水や一価や多価のアルコール等の安全な溶媒を使用できることが望まれる。このような限られた溶媒に可溶な性質を与えることは容易でない。

本発明の目的は、不溶、不融の高分子重合体を容易に取り扱う技術を提供することである。

【課題を解決するための手段】
本発明の一観点によれば、(a)水、ないしアルコールの溶媒に不溶、不融の重合体の原料となる低分子量物質を含む液体材料、前記低分子量物質に対する重合開始剤の溶液、基材を準備する工程と、(b)前記低分子量物質を含む液体材料、および前記重合開始剤の溶液をそれぞれ独立に、前記基材の表面の同一領域上に輸送し、そこで混和、重合を生じさせて重合体を生成し、重合膜を形成する工程とを含む重合膜の製造方法が提供される。

【発明の実施の形態】
以下、制限的な意味なく、重合体として主に導電性高分子を例にとって説明する。従来、導電性高分子を用いて薄膜やパターンを形成する場合、可溶性機能を付与するための特別な置換基を持つ可溶性重合体を初めに合成し、これをキャストやスピンコートあるいは印刷等により塗布していた。置換基を持たない導電性高分子は、不溶、不融の性質を持つためである。

しかし、導電性高分子の原料であるベンゼン、チオフェン、ピロール、アニリン、あるいはこれらの誘導体等は、室温で液体であり、溶媒にも溶ける。これらの低分子量原料が重合すると、不溶、不融の性質を有するようになる。重合反応は、物理的、化学的、あるいは電気化学的に行わせることができる。

本発明者らは、パイ共役重合体の原料となる低分子量物質は液相で取り扱えることに着目し、基材上で低分子物質のその場重合を行うことによりパイ共役重合体膜あるいは導電性高分子膜を形成することを考察した。

導電性高分子用の低分子量原料を用い、導電性高分子を生成するためには、低分子量材料の他重合開始剤、ドーピング剤等を用いる。重合開始剤は、一般的に常温で固体のものが多いが、溶媒に溶かして用いることができる。ドーピング剤は、種々のものを用いることができ、液相や気相で用いることができる。

3種類の材料が液体である場合、それぞれの液剤を基板表面で混合することにより、その場で重合反応を開始、進行させる。溶媒などの不要成分は蒸発、乾燥させる。このようにして基材表面に導電性高分子を定着させ、導電性高分子膜を得る。

3種類の材料のいずれか、又は全てに対して溶媒を用いる場合、溶媒としては水やアルコールの環境安全性の高い溶媒を用いる。環境安全性があまり良くないエーテルやハロゲンを含む溶媒は使用を避けることが好ましい。原料が扱い易い液体の場合は、溶媒を用いる必要もない。

なお、低分子原料と重合開始剤を予め混合した液を基板上に供給する場合、重合がなるべく進行しない短時間のうちに、基板上に供給することが望ましい。

導電性高分子用の低分子量原料としては、例えばチオフェン、ピロール、アニリンおよびそれらの誘導体等を1種もしくは複数含む液体を用いる。原料が固体である場合は、溶解することのできる水またはアルコール等の有機溶媒に溶かして用いることもできる。重合開始剤は、例えば塩化第2鉄、過塩素酸鉄、過硫酸アンモニウム等を用いる。原料が固体である場合は、溶解することのできる水又はアルコール等の有機溶媒に溶かして用いることができる。

ドーピング剤は、例えば塩素、臭素、ヨウ素等のハロゲン類、5弗化燐、5弗化砒素、5弗化アンチモン、3弗化ほう素、3臭化ほう素、3酸化硫黄などのルイス酸類、弗化水素、塩化水素、硝酸、硫酸、過塩素酸、フロロスルフォン酸、クロロスルフォン酸、トリフルオロメタンスルフォン酸、トリフルオロ酢酸等のプロトン酸、塩化第2鉄、過塩素酸鉄、4塩化チタン、塩化ジルコニウム、5弗化ニオブ、5塩化ニオブ、5塩化タンタル、5弗化モリブデン、5塩化モリブデン、6弗化タングステン、6塩化タングステン等の遷移金属化合物、リチウム、ナトリウム、カリウム、ルビジウム、セシウム等のアルカリ金属や、カルシウム、バリウム、ストロンチウム等のアルカリ土類金属、電解質アニオンおよび電解質カチオン等を用いることができる。これらが固相の場合には、これを溶解することのできる水又はアルコール等の有機溶媒に溶かして用いることができる。また、気相のものは気相のまま又は液相にして用いることができる。

原料、重合開始剤、ドーピング剤に用いる溶媒は、基材表面への輸送、接着、溶液同士の混合、重合反応を阻害せず、適切に重合を進行させるような特性を備えていることが好ましい。インクジェットプリントを用いる場合は、溶媒がインクジェットプリントに適している材料であることが好ましい。水、アルコールはこの要件を満たす。

原料の溶解度を調整する、溶液の密度を調整する、溶液の粘度を調整する、溶液の表面張力を調整する、溶液の湿潤性を調整するなどの目的で、溶媒にトルエン、キシレン、DMF、DMSO、N−メチルピロリドン、エーテル類などの有機溶媒を混合してもよい。さらに、界面活性剤等の添加物を混入してもよい。また、溶媒は分散液も含むものとする。高分散であれば、溶質が完全に溶解した溶液とほぼ同等に扱うことができる。

先ず、導電性高分子の原料である低分子量原料、重合開始剤、ドーピング剤をそれぞれ液相で別個に準備する。

図5(A)に示すように、原料タンク51に導電性高分子の低分子量原料を主収容し、重合剤タンク52に重合開始剤を収容する。なお、各タンク51、52には送液ノズル61、62が接続され、インクジェットヘッド71、72に液体を供給することができる。供給された液体は、それぞれインクジェットヘッド71、72に設けられた噴射ノズル81、82から噴射する。

インクジェットヘッドは、連続噴射型あるいはドロップオンデマンド型液滴噴射機構を備えている。これらの液滴噴射機構としては、公知のものを用いることができる。制御コンピュータを備えた制御回路90から印刷信号を供給し、インクジェットヘッドを駆動する。印刷信号が送られると、タンクに収容された液体は、送液ノズルを伝わってインクジェットヘッドに吸い上げられる。インクジェットヘッドでは、液体が押し出され、噴射ノズル先端より液体の液滴が交互あるいは同時に基材表面の同一点に向かって吹き付けられる。

図5(B)に示すように、インクジェットヘッドを基材4の近傍に配置し、噴射ノズル81、82からそれぞれ低分子量原料および重合開始剤を液滴状態で基材4上に供給する。供給された低分量原料および重合開始剤は、基材4の表面で混合し、混合液層22を形成し、重合反応を開始する。

ポリピロール膜のパターンを形成する場合を説明する。ポリピロールの原料であるピロール液を原料タンク51に収容する。重合開始剤の塩化第2鉄を重合開始剤タンク52に収容する。制御回路90で任意の印刷パターンをデザインし、印刷信号を発生する。印刷信号がインクジェットプリンタに受信されると、インクジェットヘッドが駆動され、タンク51、52に収容された溶液が押し出され、噴射ノズル先端から液滴が交互あるいは同時に基材表面の1点に吹き付けられる。基材表面に吹き付けられた液滴の混合がおこると、ピロールと塩化第2鉄とが重合反応を生じさせ、ポリピロールを生成する。塩化第2鉄はドーパントとしての働きも有するため、ピロールと塩化第2鉄の反応のみでも導電性ポリピロールが得られる。

吹き付けられた液滴に含まれる溶媒が蒸発、乾燥することにより、導電性ポリピロールの薄膜が得られる。インクジェットヘッドによりこの工程が繰り返されることにより、任意のデザインで導電性のポリピロール薄膜のパターニングを行うことができる。

なお、導電性高分子の低分子量原料としては、液相で取り扱うことのできるモノマー、ダイマー、トリマー、オリゴマー等を用いることができる。低分子量原料と重合開始剤は液層で基材上に供給するが、ドーピング剤は液相で供給しても気相で供給してもよい。

製造する導電性高分子膜は、導電パターニング基板、ボンディングワイヤ、導電性レジスト、コンデンサ、有機太陽電池、蓄電池、有機LED等各種発光素子、各種表示素子、各種センサ、電磁シールド膜、静電防止膜等に用いることができよう。

以上、導電性高分子膜を例にとって説明したが、重合膜は導電性高分子膜に限定されない。基体上でその場重合を行なわせることにより重合膜の形成の自由度が増す。特に、水、アルコールに溶けにくい又は不溶の重合体の膜を基体上に容易に形成することができる。
