本発明は、WCサーメット溶射ロールおよびその製造方法に関し、特に低硬度の非磁性鉄心表面に耐久性に優れたWCサーメット溶射皮膜を形成してなるWCサーメット溶射ロールおよびその製造方法に関する。

【従来の技術】
一般に、ロールの鉄心表面にWCサーメット溶射皮膜を形成してなるWCサーメット溶射ロールは、鋼帯の連続処理ラインで鋼帯に張力を付与するためのブライドルロールや鋼帯の搬送方向を転換させるためのデフレクタロール等に用いられる。これらの用途では、耐摩耗性や耐スリップ性、耐デント性などが要求されており、そのため、これら要求を満たすべく、溶射皮膜の表面粗さや気孔率、さらにはWCサーメットのバインダー等を規定することが知られている(例えば特許文献1,2参照)。

【発明が解決しようとする課題】
一方、WCサーメット溶射ロールにおいて、ロールの鉄心の硬度について規定した文献は見当らず、経験に基いてロールごとに目安が設けられているに過ぎない。例えば、ブライドルロールの場合、鉄心表層硬度は一般にはHs55以上、特に張力の高いものではHs70以上と言われ、また、デフレクタロールの場合、Hs40程度以上と言われていた。すなわち、表層の硬度がこれらの目安を下回る鉄心にWCサーメット溶射皮膜を形成すると、稼働中に鉄粉、亜鉛粉又はドロス粉等の異物噛込みがあった場合、例えば図3に示すように、鉄心1の表層が凹んで皮膜2が割れ、剥離箇所7を形成してしまうため、ごく早期に使用不能になると言われていた。

ところが、用途によっては、センサ近傍のロール等、オーステナイト域の鋼を素材とすることで非磁性を確保しなければならないようなロール等は、鉄心表層硬度は著しく低くならざるを得ず、溶射対象の非磁性鉄心表層硬度がHs30以下の場合でも、異物噛込み時に皮膜の剥離が起こらないものが求められていた。

本発明は、上記要求に応え得る、非磁性鉄心表層硬度がHs30以下でも異物噛込み時にWCサーメット溶射皮膜が剥離しない耐久性を有するWCサーメット溶射ロールおよびその製造方法を提供することを目的とする。

【課題を解決するための手段】
請求項1記載の本発明は、表層硬度Hs30以下の非磁性鉄心の表面に、Fe含有量0.10mass% 未満でかつ膜厚400 〜500 μm であり、HVOF法によって形成されたWCサーメット溶射皮膜を有してなるWCサーメット溶射ロールである。
また、請求項2記載の本発明は、請求項1記載のWCサーメット溶射ロールを製造するにあたり、表層硬度Hs30以下の非磁性鉄心の表面に、Fe含有量0.10mass% 未満でかつ粉末粒径5〜35 μm のWCサーメットをHVOF法によって溶射することを特徴とするWCサーメット溶射ロールの製造方法である。

【発明の実施の形態】
本発明のWCサーメット溶射ロールは、WCサーメット溶射皮膜の不可避的成分であるFeの含有量を0.10mass% 未満に制限し、かつ、皮膜の膜厚を400 〜500 μm に制限したものである。皮膜のFe含有量を0.10mass% 未満としたことにより、皮膜中のFe酸化物が低減し、皮膜の靭性が向上する。ただし、この靭性が向上した皮膜であっても、表層硬度Hs30以下の非磁性鉄心表面に形成された皮膜の膜厚が400 μm を下回ると、異物噛込み時に皮膜にクラックが発生し、さらに膜厚 300μm 以下では鉄心の凹みも顕著となる。一方、膜厚が500 μm を上回ると圧縮残留応力が顕著となり、剥離しやすくなる。このため、膜厚は400 〜500 μm の範囲とした。これにより、鉄粉、亜鉛粉、ドロス粉等の異物が噛込んでも母材(鉄心)が凹まず、皮膜にクラックが発生せず、剥離の生じない耐久性に富むWCサーメット溶射ロールが得られる。

表層硬度Hs30以下の非磁性鉄心は、オーステナイト系ステンレス鋼(例:SUS304、SUS316等)を素材として構成される。本発明のWCサーメット溶射ロールの好ましい製造方法は、これらの低表層硬度の非磁性鉄心にWCサーメットを溶射する際に、Fe含有量0.10mass% 未満でかつ粉末粒径5〜35 μm のWCサーメットを用いることである。Fe含有量が0.10mass% 以上のWCサーメットを用いたのでは、形成される皮膜のFe含有量を0.10mass% 未満にするのが困難になる。

また、WCサーメットの粉末粒径が5μm 未満では、溶射時の粉末送給が不安定となり、一方、35 μm を超えると皮膜がポーラスとなって、皮膜の緻密性が低減し、靭性が不十分となりやすいので、粉末粒径は5〜35 μm の範囲とするのが好ましい。なお、粉末粒径は、より好ましくは15 〜25 μm の範囲である。
本発明で用いるWCサーメットとしては、例えば次のようなものが挙げられる。なお、次に挙げるものはいずれも、不可避的不純物は合計で0.5mass%未満であり、かつ、その1種であるFeは0.10mass% 未満に制限されているものとする。

・88WC12Co⇒Co:10〜27mass% (代表12mass% )を含有し、残部がWC及び不可避的不純物からなるもの
・73WC7Ni20Cr⇒Ni:5〜13mass% (代表7mass% )、Cr:14〜22mass% (代表20mass% )を含有し、残部がWC及び不可避的不純物からなるもの
・86WC10Co4Cr⇒Co:8〜12mass% (代表10mass% )、Cr:2〜6mass% (代表4mass% )を含有し、残部がWC及び不可避的不純物からなるもの
また、溶射にあたっては、密着性と緻密性の観点から、HVOF(High Velocity Oxigen Fuel) の溶射ガンを用いる。溶射により形成される皮膜の膜厚は、溶射ガンの操作条件(ガス流速、ガス流量、溶射対象物と溶射ガンの距離、粉末流量など)を調整することにより、設定することができる。なお、溶射後のロールは、皮膜表面を研磨等して平滑面にした後、 細かなダル目をつけて使用されるので、溶射完了時の膜厚の設定値は、本発明の膜厚範囲である400 〜500 μm に溶射後の研磨等による減り分(実績あるいは実験データから決定可能)を加算した値とするのがよい。

【実施例】
表1に示す鉄心表層を模した基材(50×50×厚み10(mm))の表面に表1に示すWCサーメットを溶射し、得られた皮膜の表面を研磨して平滑面となして、表1に示す膜厚の皮膜を形成し、これを試験材として、図2に示す要領で異物噛込み再現試験を行った。溶射にはHVOFのJP5000相当の溶射ガンを用いた。なお、HVOFであれば他種の溶射ガンを用いてもよい。異物6としては、CGL (連続溶融亜鉛めっきライン)より採取したドロスをφ3.0mm の球状に加工したものを用いた。また、相手材5には高張力鋼板(50×50×厚み1.5(mm) )を用い、押し付け力Fは実機条件を想定して4900Nとした。その結果を表1に示す。

表1に示すとおり、硬度Hs30以下の非磁性基板にFe:0.10mass% 未満でかつ膜厚:400 〜500 μm のWCサーメット溶射皮膜を形成したもの(本発明例相当の試験材)では、いずれも皮膜の剥離又はクラックは生じなかった。一方、硬度Hs30以下の基板にFe:0.10mass% 以上又は膜厚:400 μm 未満もしくは500 μm 超の皮膜を形成したもの(比較例相当の試験材; No. 1,4,5,8,11,15,16)では、いずれも剥離又はクラックが生じた。なお、もう1つの比較例相当の試験材;No.17 は、基板の硬度が前記従来の目安であるHs40程度以上であるため、皮膜のFe含有量が本発明範囲よりも高くまた膜厚が本発明範囲よりも薄くても、剥離又はクラックは発生しなかった。

次に、CGL におけるセンサ近傍のデフレクタロールに本発明を適用した。この本発明例のロールは、図1に示すような形状を有する。ロールの鉄心1はSUS304製で、外径800mm ×胴長2200mmの円筒形状をなし、その表層硬度はHs28〜30である。この鉄心の表面に、表1のNo.6と同じ組成及び粉末粒径を有するWCサーメット粉末を、HVOFのJP5000相当の溶射ガンにて溶射し、膜厚500 μm の溶射皮膜を形成した。なお、溶射後、皮膜表面をダイヤモンド砥石で研磨したのち、軸方向に測定した粗度Ra :1.5 μm (JIS B0601-1994に準拠。カットオフ値0.8mm 、基準長さ4mm)となるようにS/B(ショットブラスト)を施し、さらにバフ研磨して粗度の山部を滑らかに仕上げた。仕上げ後の皮膜の膜厚は400 μm であった。

前記デフレクタロールには、従来はCrめっきロールが使用されており、その使用当時では、摩耗や、異物噛込みによる皮膜損傷により、4〜6ヶ月程度おきにロールを取替えねばならなかったが、本発明例のロールを使用し始めてからは、異物噛込みがあっても皮膜にクラックや剥離は見られず、WCサーメット本来の耐摩耗性能が発揮され、16ヶ月間取替え無しで継続して使用中である。

かくして本発明によれば、表層硬度の低い非磁性鉄心表面に、異物噛込みによるクラックや剥離の生じない耐久性に富むWCサーメット溶射皮膜を形成でき、例えばCGL 等におけるセンサ付近のロール等、 ロールの寿命を大幅に延長させることができるという優れた効果を奏する。
