本発明は、高炉設備などに使用され、プログラマブルコントローラ(以下、「PLC」という。)で制御されるベルトコンベア上の原料の位置監視を行う技術に関し、特に、異常時のベルトコンベアトラッキングデータ自動補正方法および装置に関する。

従来、高炉設備におけるベルトコンベア上の原料位置を捕捉するために、固定距離間隔でセンサを設け、そのセンサのON/OFF信号により原料の有無を示す方法を採っていた。その信号を実物のコンベアの運転状況と同期させるために、センサによる固定距離動作毎に原料有無信号をずらしていた。また、ホッパや特定点まで原料が来ているかどうかを、データのマスキング処理により判別していた。
しかしながら、前記の従来の方法におけるセンサによる固定距離動作では、センサ故障時に対応できないという問題がある。また、原料のマスキング処理において、位置が変更になるとマスキングピットを変更することになって、マスクデータを設定するビット値を計算する必要があり、さらに、PLCのプログラムバグの要因となるという問題があった。

そこで、本出願人は先に、コンベア上の原料位置を捕捉するために実原料をPLC内メモリに置かれた仮想コンベア領域上にコンベア固定距離を1ビットとして割り付け、シミュレートすることを提案した(特許文献1)。
その概要を図2に示す。図2(a),(b)はそれぞれベルトモニタ正常時および異常時のベルトコンベアとPLC内部レジスタの関係を示す説明図である。
特許文献1における高炉ベルトコンベアトラッキング方法は、図2(a)に示すように、単独のベルトモニタパルスに従って、PLC内部レジスタであるトラッキングデータをシフト処理し、原料位置を監視制御している。ところがベルトモニタパルス異常発生時には、図2(b)に示すように、実際の原料とトラッキングデータとの間にずれが発生する。

本発明は、このような問題点に鑑みてなされたものであり、異常発生時のベルトモニタパルスずれ補正分を把握し、ベルトコンベアを停止させることなく、トラッキングデータの自動補正を行うことができる方法および装置を提供することを目的とする。

上記課題を解決するため、本発明は、プログラムコントローラで制御されるベルトコンベア上の原料位置をモニタし、前記ベルトコンベアをトラッキングするトラッキング方法において、前記ベルトコンベア上の原料位置に応じたトラッキングパルスを出力するベルトモニタ検出手段および前記ベルトモニタ検出手段からのトラッキングパルスをカウントするベルトモニタ監視カウンタを各々2台設け、前記各ベルトモニタ検出手段のトラッキングパルスが対応するベルトモニタ監視カウンタに入力された際に、自己のベルトモニタ監視カウンタを0にリセットするとともに、他のベルトモニタ監視カウンタのカウンタ値を1増加することで相互監視を行い、現在使用中のベルトモニタ検出手段に対応するベルトモニタ監視カウンタのカウント値が所定の異常検出設定値以上になったときに、その異常となったベルトモニタ監視カウンタに対応するベルトモニタ検出手段の出力を他のベルトモニタ検出手段の出力に切り替えてトラッキングを行うとともに、異常発生前にカウントされたトラッキングデータ情報を異常となったベルトモニタ監視カウンタのカウント値で自動補正処理することとしたものである。
また、本発明は、プログラムコントローラで制御されるベルトコンベア上の原料位置をモニタし、前記ベルトコンベアをトラッキングするトラッキング装置において、前記ベルトコンベア上の原料位置に応じたトラッキングパルスを出力するベルトモニタ検出手段および前記ベルトモニタ検出手段からのトラッキングパルスをカウントするベルトモニタ監視カウンタを各々2台設け、前記各ベルトモニタ検出手段のトラッキングパルスが対応するベルトモニタ監視カウンタに入力された際に、自己のベルトモニタ監視カウンタを0にリセットするとともに、他のベルトモニタ監視カウンタのカウンタ値を1増加することで相互監視を行う手段と、現在使用中のベルトモニタ検出手段に対応するベルトモニタ監視カウンタのカウント値が所定の異常検出設定値以上になったときに、その異常となったベルトモニタ監視カウンタに対応するベルトモニタ検出手段の出力を他のベルトモニタ検出手段の出力に切り替えてトラッキングを行うとともに、異常発生前にカウントされたトラッキングデータ情報を異常となったベルトモニタ監視カウンタのカウント値で自動補正処理する手段とを設けたものである。
本発明においては、独立したベルトモニタパルスを2重(またはそれ以上)にPLCのベルトモニタ監視カウンタへ入力し、相互に異常監視を行い、異常発生時においては正常なベルトモニタパルスに切り替え、ベルトモニタ監視カウンタよりずれ分を検出し、PLC内部レジスタであるトラッキングデータの自動補正を行うものである。
このように自動補正を行うようにしているため、ベルトモニタパルス異常発生時においても、ベルトコンベアを停止することなく高炉操業を継続させることができる。

【発明の実施の形態】
以下、本発明の方法の具体的実施例について、図に基づいて説明する。
図1は、本発明に係るトラッキングデータ自動補正方法を実施する装置の構成および処理を示す説明図である。
図1において、1は原料を搬送するためのベルトコンベアである。また、2はベルトモニタ検出器A、3はベルトモニタ検出器Bであり、それぞれベルトコンベア1の一定走行距離毎にPLCへ一定間隔のベルトモニタパルスを出力するように設定されている。また、4はPLC内部レジスタで構成されるトラッキングシフト処理機能部、5はベルトモニタ検出器A2またはベルトモニタ検出器B3のいずれかを選択するベルトモニタパルスセレクタ、6はベルトモニタ監視カウンタ値を自動補正する自動補正処理機能部である。

ステップS4にてベルトモニタ検出器A2がトラッキングデータシフト処理に使用していないと判断された場合は、補正分のシフト処理を行わず、ステップS5にてベルトモニタ検出器A2が異常であることを操業監視装置やHMI(Human Machine Interface)等へ出力し、アラームを出すようにする。
ステップS7〜S10は、S2〜S5と同様の処理をベルトモニタ検出器B3について行うものであるため、説明を省略する。
なお、以上の実施の形態においては、ベルトモニタ検出器を2個設けた例を挙げたが、3以上であってもよい。

以上述べたように、本発明の方法によれば、ベルトモニタパルス多重化入力し、PLC内部で相互のベルトモニタ監視カウンタを設けるという手順をとっているので、異常発生時にカウンタ自動補正が実現できベルトコンベアを停止させることなく、高炉操業を継続させることができるという効果がある。
