【発明の属する技術分野】
本発明は、それぞれがほぼ円盤状に形成されており、同一の回転軸に所定のエアギャップをもって対向的に配置される固定子と回転子とを含むアキシャルギャップ型誘導電動機に関し、さらに詳しく言えば、複数のスロットが形成された回転子鉄心に円板状の回転子導体板を、複数枚挿入して積層して回転子を構成することを特徴とするアキシャルギャップ型誘導電動機に関するものである。

【従来の技術】
従来、小型の誘導電動機においては、回転導体は回転子の回転子鉄心に設けられたスロットにアルミニウムをダイキャストで形成し、誘導電動機の二次回路を構成している。このような誘導電動機において、そのトルクを向上しようとする場合の手段として、回転導体からなる二次回路の抵抗を調整させる必要がある。

しかしながら、アルミニウムの抵抗値は比較的大きく、回転導体の形状などを工夫するとしても二次回路の抵抗を減少させるには限界がある。また、抵抗値がアルミニウムより小さい金属材料、例えば、銅などを用いる場合には、これらをダイキャストされる回転導体として製造しようとしても、これらの金属材料の融点が比較的高く、回転子鉄心への影響などを考慮すると実際には製造は困難であった。

これに対し、一般的な電動機が固定子と回転子とのエアーギャップがラジアル方向(径方向)に設けられているのとは異なり、図4のようにアキシャルギャップ型誘導電動機の固定子1と回転子2とは、軸方向に配設され、この間のエアーギャップは、アキシャル方向(軸方向)に設けられている。また、回転子2は、回転子鉄心10、回転軸3と回転子鉄心10を接続する回転子フレーム9からなる。

従って、アキシャルギャップ型誘導電動機においては、図5のようにスロット13が形成されている回転子鉄心10の面が平面であるため、円板状の回転子導体板11を、図5のように、前記回転子鉄心10の前記複数のスロット13に複数枚挿入して積層した回転子2を構成することができる(例えば特許文献1参照)。そして、この回転子導体板11がアキシャルギャップ型誘導電動機の2次回路を形成する。

上記のような回転子2であると、スロット13に回転子導体板11を挿入するだけで回転子2は製造できるので、その製造が容易となる。また、回転子導体板11は、電気抵抗値の低い銅などにより形成することができるため、回転子2の二次回路の抵抗を容易に低くすることができる。このため、誘導電動機のトルクを上げることができる。さらに、回転子鉄心10に挿入する回転子導体板11の枚数を変化させることにより、二次回路の抵抗を容易に調整することも可能となる。

更に、このような誘導電動機は固定子1が軸受部4を介し回転軸3を保持する構造となっているため、ブラケットのような部品を必要とすることなく、直接固定子1を介して空気調和機等に設置することが可能となる。

一方、ラジアルギャップ型誘導電動機においては、始動時のトルクを向上させるため、回転子に二重かご型という形状のスロット21が形成されることがある。図6aにおいてはラジアルギャップ型誘導電動機における、二重かご型のスロット21にアルミダイキャストされた回転子鉄心22の断面図が図示されている。図6bは二重かご型スロット21の拡大図である。二重かご型スロットはスロット中央部にくびれた部分23を有することが特徴である。

二重かご型のスロット21のような深溝型のスロットの場合には、図6bの下部は上部に比べて漏れインダクタンスが高く、始動時の二次周波数の高い間は、導体内の電流は上部に多く分布する。従って実効抵抗が増し、始動トルクが大きくなり、かつ始動電流が小さくなる。

これに対し、電動機の始動状態が終了した後、二次周波数が低くなると、上記のようなインダクタンスのかたよりはあっても、リアクタンスの効果は小さくなるので、電流は一様に分布し、実効抵抗が小さくなって、良好な運転特性となる。二重かご型スロット21はこの効果をさらに有効に得るために設けられる。

図7は従来のラジアルギャップ型誘導電動機の回転子における深溝型及び二重かご型スロット周辺に形成される磁束24の分布を示し、図7aは通常の深溝型スロット25、図7bは二重かご型スロット21である。二重かご型スロット21は深溝型スロットの一種であり、図7bに示すように二重かご型であると、くびれた部分23を通る磁束24が増加する。従って、通常の深溝型スロットの場合よりも磁束24をスロットに形成された回転導体付近に集中させることができるため、磁束24を無駄なく電流に変換することができる。

【発明の実施の形態】
次に、図面を参照しながら、本発明の実施形態について説明する。なお、従来技術と同一部分には同一符号を付して説明する。図1は本発明によるアキシャルギャップ型誘導電動機の内部構造を概略的に示す断面図、図2はその回転子の分解斜視図、図3は回転子のスロットを拡大した図である。

このアキシャルギャップ型誘導電動機は、図1に示すように、ほぼ円盤状をなす固定子1と、固定子の両側に所定のエアギャップをもって対向的に配置される一対の回転子2とを含み、一対の回転子2は同一の回転軸3を共有している。また、固定子1は、その内周側に回転軸3を支持する軸受部4を備えている。

固定子1は、環状(いわゆるドーナツ状)に形成された固定子鉄心5と、その内周側に同軸的に挿入された軸受部4とを備え、それらが合成樹脂6によって一体的にモールドされている。この例において、軸受部4は、ギャップ面維持を容易にするために2個のボールベアリング7を備えているが、他の軸受手段が採用されてもよい。また、固定子鉄心5は図示しないコアメンバーに分割され、それらが環状に連結されることにより構成されている。そしてそれぞれのコアメンバーには、磁束が回転軸方向に向くようコイル8が巻回されている。

本実施例ではブラケットはない。ラジアルギャップ型電動機では、通常ブラケットと呼ばれる固定子と軸受部を固定するため電動機の外郭となる部品が用いられるが、アキシャルギャップ型の電動機では固定子1が軸受部4を介し回転軸3を保持する構造となっているため、ブラケットのような部品を必要とすることなく、直接固定子1を通じて空気調和機等に設置することが可能となるからである。なお、当然ながらブラケットを用いてもよい。

回転子2は回転子フレーム9、回転子鉄心10、回転子導体板11及び異種回転子導体板12よりなる。そして、この回転子導体がアキシャルギャップ型誘導電動機の2次回路を形成する。以下、図1、図2を使用して、この回転子2の構成について詳細に説明する。

回転軸3には鉄製の回転子フレーム9が、圧入または螺子止め等により固定され、回転子フレーム9には、回転子鉄心10が接着等により固定されている。さらに、後述するように、回転子鉄心10に設けられたスロット13に回転子導体板11及び異種回転子導体板12が挿入されている。この回転子2と固定子1との間には、上記で説明したように、エアーギャップがアキシャル方向に形成されている。

回転子鉄心10は、図示しないテープ状の金属板を、プレスで打ち抜いて、複数の挿入切欠を所定間隔毎に形成し、巻回する。本実施例においては、この金属板には、加工の容易性及びコスト性を考慮し、電磁鋼板が使用されている。この場合に、内周部は上記で説明したように回転軸3が通るように、空洞部14を形成しておく。このように巻回したテープ状の金属板において、挿入切欠は、図2に示すように、径方向において所定間隔毎に積層され放射状のスロット13を形成することになる。なお、本実施例においてはテープ状の金属板を巻回する前に挿入切欠を形成したが、巻回した後に回転子鉄心10に切削により放射状のスロットを設けてもよい。

一方、円板状の回転子導体板11は、図2に図示されるようにその中心部に軸を通す空洞部14を有し、径方向に扇状に形成された開口部15を複数個有している。そして、この回転子導体板11の開口部15を、図2に示されるように回転子鉄心10のスロット13にそれぞれ挿入する。なお、5枚の導体板は接着により鉄心に固定される。それぞれ回転子導体板及び異種回転子導体板に接着剤を塗布して挿入するか、又は5枚を挿入したあと接着剤を回転子鉄心の表面に塗布することにより接着する。

ここで、図2に示される本実施例の回転子2には、4枚の円板状の回転子導体板11a,11b,11c、11dと1枚の強磁性体からなる異種回転子導体板12eが回転子表面から、11a,11b,12e、11c、11dの順序で積層されている。

本実施例では4枚の回転子導体板11a〜11dはそれぞれ銅で形成されており、真中の異種回転子導体板12は強磁性体である電磁鋼板で形成されている。また、回転子導体板11a〜11dは同一のものを用いており、さらに異種回転子導体板12eは回転子導体板11a〜11dと形状は同一で、厚さのみ異なっている。実際には異種回転子導体板12eは回転子導体板11a〜11dより薄く形成されている。本実施例においては、回転子鉄心の厚さを15ミリメートル、スロットの深さを4.5ミリメートルとし、回転子導体板11a〜11dの厚さは1ミリメートル、異種回転子導体板12eを0.5ミリメートルとしている。

このように回転子導体板11及び異種回転子導体板12を積層すると、図3のように深溝型のスロットとなるため、図の下部は上部に比べて漏れインダクタンスが高く、始動時の二次周波数の高い間は、導体内の電流は上部に分布する。従って実効抵抗が増し、始動トルクが大きくなり、かつ始動電流が小さくなる。これに対し、電動機の始動状態が終了した後、二次周波数が低くなると、上記のようなインダクタンスのかたよりはあっても、リアクタンスの効果は小さくなるので、電流は一様に分布し、実効抵抗が小さくなって、良好な運転特性となる。

さらに、上2枚の回転子導体板11a、11bと下2枚の回転子導体板11c、11dの間に上下の強磁性体で形成された異種回転子導体板12eを介在させることにより、図3に示すように、強磁性体である異種回転子導体板12eを通る磁束16が増加し、磁束16を導体板付近に集中させることができるため、磁束16を効率よく電流に変換することができる。

従って、始動時の2次周波数が高い間では2次電流を上部に集中して発生させることができ、更に運転時には上部及び下部に電流を集中して発生させることができ、効率のよい運転ができる。

また、4枚の回転子導体板11a〜11dは銅で形成されることにより、加工性のよく、2次抵抗の低い回転子導体板を形成することができる。さらに、回転子導体板11a〜11dを同一形状にすることにより、同一金型で製造が可能となり、製造コストを安価にすることができる。

また、強磁性体からなる異種回転子導体板12eは電磁鋼板で形成されることにより、加工性がよく、磁気抵抗の低い異種回転子導体板を形成することができ、効率のよいアキシャルギャップ型誘導電動機を構成することができる。さらに、異種回転子導体板12eを回転子導体板11a〜11dと同一形状にすることにより、回転子導体板11a〜11dと同一金型を使用することができ、コストを削減することができる。

また、異種回転子導体板12eの厚さを回転子導体板11a〜11dよりも薄くすることにより、異種回転子導体板12eによる電気抵抗及び磁気抵抗が大きくなりすぎることによる効率及びトルクが低下するのを回避することができる。

上記したように、回転子導体板11a、11bと回転子導体板11c、11dとの間に異種回転子導体板12eを挿入するだけで二重かご型スロットで得られた効果と同様の効果を得ることができ、始動時のトルクが高いアキシャルギャップ型誘導電動機を容易につくることができる。

以上、本発明の実施例を説明してきたが、本発明はこれに限定されるものではない。また、本図面におけるスロットの数は便宜上表したものに過ぎず、スロットの数は誘導電動機の使用用途、出力等により決定されるものである。

本実施例においては、4枚の回転子導体板11a〜11dと1枚の異種回転子導体板12eを用い、真中に異種回転子導体板12eを配置したが、例えば、3枚の回転子導体板11a,11b、11cと一枚の異種回転子導体板12eを用いて、回転子の表面から、回転子導体板11a、異種回転子導体板12e、回転子導体板11b、回転子導体板11cの順で積層させても同様の効果を得ることができる。

また、本実施例においては、回転子導体板11の厚さより異種回転子導体板12の厚さを薄くしたが、一般的に異種回転子導体板12eの厚さは電気抵抗値、透磁率の値等を考慮して適宜変更されるものである。

本発明は、前記課題を解決するため、複数のスロットを有し、テープ状の金属板を巻回して形成された回転子鉄心と、前記スロットに挿入される複数の回転子導体板とからなる回転子を有するアキシャルギャップ型の誘導電動機において、前記複数の回転子導体板の間に強磁性体からなる異種回転子導体板を介在させたことにより、始動時の2次周波数の高い時においてもトルクの高いアキシャルギャップ型誘導電動機を得ることができる。
