【発明の属する技術分野】
本発明は、複数のカセットコイルをドーナツ状に配置したステータのカセットコイルの中の隣接する2つのケーブルの端部であって、カセットコイルの上方に突出した後、外方に伸びる一対のリード端が嵌め込まれたスリーブ端子及びコイルの三相端子をカシメ固定するスリーブ端子のカシメ装置に関する。

【従来の技術】
従来より三相モータが広く利用されている。この三相モータでは、通常ステータ用のフレームアッシイ内に複数のカセットコイルを挿入固定し、三相のステータコイルを形成する。このため、複数のカセットコイル三相のステータコイルを形成するように電気的に接続しなければならない。通常の場合、隣接するカセットコイルの端部同士を接続するとともに、三相のコイルの端部を外部に出す。

そして、コイル同士の接続は、両端部をスリーブ端子に通しスリーブ端子をかしめることにより行う。また、三相端子の先端には、ボルトによる接続のために丸穴付きの接続端子を取り付けている。

また、コイルに用いるケーブル端(リード線)は、通常エナメル被覆などの絶縁被覆がなされている。この絶縁被覆を人手で剥がすのは、非効率的であり、通電カシメが利用される場合も多い。この通電カシメは、端子に通電することによって、端子を発熱させ内部のエナメル等の絶縁体を溶解除去してカシメを行うものである。この通電カシメによって、作業の効率化が図られる。

【発明が解決しようとする課題】
このような通電カシメでは、電極を端子に向けて移動させこれら端子の両側から一対の電極を接触させた状態で通電させることで、カシメを行う。しかし、カセットコイルやフレームアッシイの製作精度のばらつきや、端子とリード線の半径方向の余裕があるため、各端子の位置決めが難しい。すなわち、カセットコイルが多数あれば、それらの接続部に被カシメ体である端子を嵌め込むがその位置は、半径方向及び円周方向にある程度ずれる。

端子の位置がずれていると、端子の全体を均一にカシメることができず、カシメ不良が発生する。

そこで、従来は、被カシメ体である端子位置と、電極位置を目視で確認し、人がステータを動かして、位置決めを行っていた。そこで、その作業性が悪く、生産性が低下してしまうという問題があった。

また、カセットコイルは多数あり、カシメ対象のスリーブ端子も多数ある。一方、スリーブ端子は、すべてセットしてからカシメを行った方が効率的である。ところが、1つのスリーブ端子をカシメている最中や、ステータを人手で移動しているときに、他のスリーブ端子が固定されていないためにはずれてしまうという問題もあった。

さらに、三相端子は、ボルト締め用の丸穴があり、その端子面は水平方向に維持したい。しかし、カシメ部は円筒状であり、回転方向の位置調整は困難であった。

さらに、スリーブ端子のカシメ前のカセットコイルは、ステータアッシイに直接または間接的に固定されていない。このためカシメを行っている際に、電極接触・加圧時にワイヤーなどの外力・振動によりカセットコイルがステータの内側に戻され、コイルがステータ内径よりはみ出す場合も生じやすかった。この場合には、最終的にステータを樹脂モールドした際にモールドの厚みが薄くなってしまうという問題が生じる。

本発明は、上記課題に鑑みなされたものであり、スリーブ端子及び三相端子について、効率的なカシメが行えるカシメ装置を提供することを目的とする。

【課題を解決するための手段】
本発明は、複数のカセットコイルをドーナツ状に配置したステータにおける隣接する2つのカセットコイルからそれぞれ伸びる2つのケーブルの端部であって、カセットコイルの上方に突出した後、外方に伸びる一対のリード端が嵌め込まれたスリーブ端子をカシメ固定するスリーブ端子のカシメ装置であって、ステータを取り付ける取り付け機構と、少なくとも円盤の一部を構成し、その外周が前記スリーブ端子の内側基準位置を規定する位置決めプレートと、前記ステータと位置決めプレートを相対的に回転させる回転機構と、を有し、前記スリーブ端子を前記位置決めプレートの外周に沿って移動させることで、前記スリーブ端子の半径方向位置を決定することを特徴とする。

【発明の実施の形態】
以下、本発明の実施形態について、図面に基づいて説明する。

図1は、一実施形態に係るカシメ装置の構成図である。固定台15は、床に載置固定される架台などに固定されている。この固定台15の中心部には、固定軸15aが設けられ、この固定軸15aの周辺部にはステータ取り付け台30が、軸受け部32を介し回転自在に取り付けられている。軸受け部32は、固定台15の起立部15bと固定軸15aの間に設けられ、ステータ取り付け台30の下部円筒部分30aを固定軸15aを中心として円滑に回転できるようにしている。なお、ステータ取り付け台30の下部円筒部分30aの下端部には、プーリ34が取り付けられており、このプーリ34にベルトを掛け、モータ(図示せず)でベルトを移動することで、ステータ取り付け台30が回転される。

ステータ取り付け台30は、円盤状部分30bを有しており、この外周部には、上方に向けて伸びる複数の固定ピン30cが設けられている。この固定ピン30cは、ステータ1の外周部に設けられた固定穴1aに挿入される。すなわち、ステータ1を上方からステータ取り付け台30に向けて移動することで、固定ピン30cが固定穴1a内に入り、これによってステータ1がステータ取り付け台30に固定される。また、ステータ1は、その内側に複数のカセットコイル4が円筒状に整列配置された構成となっている。

また、図2に示すように、ステータ取り付け台30の上部は外方に伸び、各カセットコイル4内周側に対応する部分には、カセットコイル4の内周側の一部に接するようにガイド9が設けられている。すなわち、このガイド9は、ステータ取り付け台30の中央部から外方に伸びる部材で、その先端がカセットコイル4の内周の一部に接触しカセットコイル4の内周位置を基準位置としている。なお、この例では、ガイド9は、カセットコイル4の両端部に接触する複数の部材で形成されている。そこで、ステータ1を上方から降ろしステータ取り付け台30に取り付けたときに、各カセットコイル4は円周方向の両端部の内面側がガイド9によって抑えられ、その内周位置が基準位置に位置決めされる。なお、このガイド9は、カセットコイル4の内周側と接してカセットコイル4の内周面を基準位置に位置できれば適宜形状とすることができる。

各カセットコイル4は、エナメル被覆ワイヤを巻いたコイルで構成されており、ワイヤの両端部がその上方に突出しその後外方に向けて伸びている。そして、隣接する2つのカセットコイル4のワイヤ端部(直列接続する一端ずつ)を1つのスリーブ端子2内に挿入し、スリーブ端子2に電流を流して通電カシメを行うことによって、エナメル被覆を溶かし2つのリード線を結合させ、2つのカセットコイル4を電気的に接続する。

これによって、等価回路としては、図3に示すような回路となる。すなわち、カセットコイルがすべて直列接続され、それらを3分割した点がU,V,Wの三相端子になっており、この三相端子に120°移相の異なる電流を供給することで、ステータコイルに所定の回転磁界を形成することができる。

また、図1において、カシメ対象である右側からスリーブ端子2の下側に位置しているのが固定電極6であり、そのスリーブ端子2の上方に位置しているのが、可動電極5である。可動電極5は、図における上下方向に進退自在となっている。

通電カシメを行う場合には、まずステータ1を図における左右方向(この場合には右方向)に移動させ、固定電極6をスリーブ端子2の直下に位置させる。次に、可動電極5を下降させて、スリーブ2を固定電極6との間に挟み加圧する。そして、可動電極5、固定電極6間に大電流を流すことで、スリーブ端子2内のリード線に被覆されているエナメルを除去しつつスリーブ端子2内の一対のリード線端部を溶接圧着する。

また、固定軸15aには、全体として円盤状のプレート7が固定されている。このプレート7は、スリーブ端子2の内周側の基準位置を決定する部材であり、ステータ1がステータ取り付け台30に固定されたときにスリーブ端子2が取り付けられる内側位置を決定する。

また、ステータ1の上方には、固定軸32に中心部が固定された落下防止リング8が配置されている。この落下防止リング8は、図1及び4に示すように、全体として円盤状であるが、その周辺部に下方に向けた伸びたリング部8aを有している。このリング部8aは、スリーブ端子2の外周端の少し外方に位置するように設定されている。

ステータ取り付け台30にステータ1を取り付けた後カセットコイル4の一対のワイヤ端部にスリーブ端子2を嵌める(またはその前に予めスリーブ端子2を取り付けておいてもよい)。そして、その後、落下防止リング8を上方から降ろし、固定軸32の上端部分に固定する。これによって、落下防止リング8のリング部8aが各スリーブ端子2の外周側に位置することになる。そこで、各スリーブ端子2が外方に移動しようとしても、この落下防止リング8のリング部8aの内側面によって移動が抑制され、ワイヤ端部からはずれて落下することはない。

また、この落下防止リング8は、全体として円盤状である。しかし、スリーブ端子2の外方を完全に囲ってしまうと、上述した固定電極6が外方から進入できない。そこで、落下防止リング8の一部分には、開口17が設けられている。従って、この開口17から固定電極6がスリーブ端子2の下側に進入することができる。また、この開口17に対応した落下防止リング8の上部も除去されている。そこで、固定電極6がスリーブ端子2の下側に挿入されるカシメ位置においては、スリーブ端子2は上方から見えるようになっており、可動電極5によってスリーブ端子2を通電カシメすることができる。

さらに、落下防止リング8の開口17に対応する部分の周辺には、その円盤部分に円弧状の開口8bが形成されている。図示の例では、開口8bは、図4に示すように、4つ設けられており、この開口8bからスリーブ端子2の状態を監視できるようになっている。

また、落下防止リング8の開口17のステータ1の手前となる位置(図2においては、ステータ1は時計回りであるため、右15°に位置する開口17の上側)には、位置決め部材8cが設けられている。この位置決め部材8cは、スリーブ端子2の外周端を基準位置に設定するためのものであり、開口17に一番近い部分は、位置決め部材8cの内周側位置が基準位置に設定されている。

すなわち、図5に示すように、落下防止リング8のリング部8aの内周は、スリーブ端子2がはずれないような位置であって、スリーブ端子2の基準位置より若干外に位置している。そして、ステータ1が回転し、スリーブ端子2が落下防止リング8の開口17に近づいてきたときにはスリーブ端子2が位置決め部材8cの内側に接触する。そこで、スリーブ端子2の外周側位置が位置決め部材8cによって規定される。

すなわち、図5に示されるように、スリーブ端子2の内側位置はプレート7によって決定され、外側位置は位置決め部材8cによって規定される。そこで、スリーブ端子2の半径方向の位置が確定される。また、図6に示すように、落下防止リング8の開口8bにおける始端側(図における上部)のプレート7の外周と、落下防止リング8のリング部8aの距離は、a+αであり、終端側(図における下部でカシメ位置)、すなわちプレート7と位置決め部材8cとの距離では、aになっている。この距離aをスリーブ端子2の円周方向の長さに合わせることで、スリーブ端子2を確実に位置決めすることができる。

さらに、ステータ1のコイルは、図3に等価回路を示すように、全体として三相のコイルとして構成されており、U,V,W相各相の端子が外部接続用の三相端子3として形成されている。これら三相端子3は、他のインバータからの各相ケーブルとの接続用の端子と接続するために丸穴を有する円形の端子部3aと円筒状の基部3bを有している。なお、基部3bにワイヤが挿通固定され、丸穴にボルトを挿通し、その周囲のドーナツ状の端子部3aをボルトで他の端子に接触させて接続を行う。

ここで、三相のワイヤ端部には、このような丸穴付き三相端子3をカシメにより接続する。このためにワイヤ端部は、図9に示すように、ステータ1の外周部から外方に向けて伸びている。

そして、この3つのワイヤ端部には、三相端子3がそれぞれ挿入され、その後通電カシメされる。このために、固定ジグ10が設けられている。この固定ジグ10は、ステータ取り付け台30bに固定されており、上下方向に進退自在になっている。そして、この固定ジグ10は、図9〜図11に示すように、洗濯ばさみ状の構成を有しており、バネ23によって一対のハサミ部材が支持軸を中心として閉方向に付勢されている。

すなわち、固定ジグ10の上方先端10aは、洗濯ばさみの先端に対応しており、図12に示すように、ここにおいて三相端子3の丸穴端子部の周辺を挟む。固定ジグ10の洗濯ばさみの先端部10aには、三相端子3の丸穴部の周辺の円盤状の端子部3aの周辺を挟み込む凹部18が設けられており、三相端子3の丸穴部の周辺の端子部3aを固定することによって、三相端子3が水平に支持される。また、この固定ジグ10が三相端子3を把持する位置は予め定められているため、固定ジグ10によって、三相端子3を固定することによって、三相端子3の位置が決定される。

このようにして、三相端子3が固定ジグ10によって保持される。そこで、この状態において、固定電極6を外方から三相端子3の下側に挿入し、上方から可動電極5を下降させることによって、三相端子3の円筒状の基部3bを固定電極6と、可動電極5で挟むことができ、両者を近づけるように移動することで通電カシメを行うことができる。

ここで、固定ジグ10は、3つの三相端子3に応じて設けられており、保持するときには、3つの三相端子3をすべて保持する。また、この固定ジグ10は、上下方向に進退自在になっているため、三相端子3についてのカシメを行わない場合(スリーブ端子2のカシメを行う場合)には、その作業の邪魔にならない位置(下方)に対比しておくことができ、問題がない。

さらに、図12及び図13に示すように、固定ジグ10の上部先端部10aは、その内側面が全体として円弧状になっている。そこで、固定ジグ10を上方に移動することによって、三相端子3の端子部3bの周辺部が固定ジグ10に接触して先端部10aが自動的に開き、凹部18に三相端子3の丸穴部周辺の端子部3aが合致したときに自動的に挟み込まれる。また、下方に移動することで拘束が解除される。従って、固定ジグ10の駆動自体は、単に上下方向に移動するだけでよく、その駆動機構を簡素化することができる。すなわち、三相端子3を手で保持し、固定ジグ10を上方向に弱荷重で押し上げるだけで、三相端子3の位置決めをすることができ、また三相端子3を手で保持し固定ジグ10を下方に移動するだけで、三相端子3のセット状態を解除することができる。
なお、固定ジグ10は、ピンを使って所定位置にロックできるようになっている。また、固定ジグ10の移動をモータなどで行ってもよい。

なお、全体動作としては、まずステータ1をステータ取り付け台30に取り付ける。この場合、三相端子3が固定ジグ10の上方に位置するようにする。なお、固定ジグ10は、回転しないようにしてもよい。また固定ジグ10は3つの三相端子3に対応して3つの洗濯ばさみを有している。

そして、カセットコイル4のワイヤ12a、12bの端部にスリーブ端子2を嵌め込む。スリーブ端子2はその前に嵌め込んでおいてもよい。次に落下防止リング8を上からかぶせる。そして、ステータ取り付け台30を回転し、スリーブ端子2が固定電極6、可動電極5の位置になるようにモータによって移動する。そして、固定電極6をスリーブ端子2の下に移動し、可動電極5を下降させて通電カシメを行う。そして、ステータ取り付け台30を回転して、各スリーブ端子2について順次カシメを行う。スリーブ端子2についてのカシメが終了した場合には、三相端子3を固定ジグ10により固定した状態で、固定電極6を1つの三相端子3の下に移動し、可動電極5を下降させて通電カシメを行う。他の2つの端子について三相端子3の位置を変更して同様に通電カシメを行う。
この場合の動作として、ステータ1後退、次の端子へ回転、ステータ1前進という順で、自動で次のカシメ位置へ割り出しを行う。

このようにして、各端子について、通電カシメが終了した場合には、ステータ1をはずしカシメを終了する。このように、本実施形態の装置により、カシメの作業自体は全自動で行うことができ、作業の効率化を図ることができる。

【発明の効果】
以上説明したように、本発明によれば、位置決めプレートにより、スリーブ端子の内側位置を規定するため、人手によって、微調整する必要がない。
