【発明の属する技術分野】
本発明は、ディーゼル・エンジンから排出された排気中のパーティキュレート・マター(粒子状物質)を捕捉して燃焼するディーゼル・エンジンの排気浄化装置に関する。

【従来の技術】
ディーゼル・エンジンは、低燃料消費率といった好ましい特性を有するものの、パーティキュレート・マターを多量に排出する。ディーゼル・エンジンにおけるこのパーテルキュレート・マターの発生は、同じくディーゼル・エンジンから同時に排出される窒素酸化物(NOx)とトレードオフの関係にあり、ディーゼル・エンジンでの燃焼過程でこれら両者を同時に低減するのは非常に困難である。

この場合、窒素酸化物の方はアンモニアを用いて後処理することが可能であるが、アンモニアを車両に搭載することは、漏れなどが生じる虞があり好ましくない。そこで、ディーゼル・エンジン内での燃焼にあっては、車両上で後処理が難しい窒素酸化物の発生の抑制を優先するようにしている。そして、パーティキュレート・マターの低減は、ディーゼル・エンジンから排出された排気中に含まれたパーティキュレート・マターを排気系の途中に設けたフィルタ部にて捕捉するとともに、このフィルタ部が目詰まりを起こさないように所定の頻度でパーティキュレート・マターを燃焼させるようにしている。

このパーティキュレート・マターの燃焼にあっては、パーティキュレート・マターが約600℃以上の高温でなければ燃焼しないこと、また市内走行などの通常の走行時では排気温度が消音器近くでは200℃以上まで上がることがほとんどないことから、フィルタ部で補足したパーティキュレート・マターの燃焼を促進するには、酸化触媒や電気ヒーターを利用している。

このような従来のディーゼ・エンジンの排気浄化装置としては、筒状の筐体の内部に流入してきた排気が、インナ・パイプの外周壁に設けた流出孔からインナ・パイプの半径方向外側に配置した円筒状のフィルタ部へ流入し、このフィルタ部を通過する際、排気中のパーティキュレート・マターがフィルタ部で捕捉されるように構成されている。フィルタ部で補足されたパーティキュレート・マターは、フィルタ部の目詰まりを防止するため、適宜、電気ヒーターの加熱により燃焼し二酸化炭素や灰になる。さらに、円筒状のフィルタ部を通過した排気は、フィルタ部の下流に設けた円筒状のより細かいメッシュの炭素製フェルトに流入され、フィルタ部で補足し損ねたパーティキュレート・マター等がここで補足されるようしてある(特許文献1参照)。

【発明が解決しようとする課題】
このような従来のディーゼル・エンジンの排気浄化装置は、本発明者が何度も実験したところ、フィルタ部で補足したパーティキュレート・マターを電気ヒーターあるいは酸化触媒等で燃焼させても、フィルタ部のところどころに未燃焼部分が発生してしまうといった問題があった。
本発明は、上記問題を解決するためになされたもので、フィルタ部で補足した排気中のパーティキュレート・マターをフィルタ部のほぼ全域にわたって燃焼させることを可能にしたディーゼル・エンジンの排気浄化装置を提供することを目的とする。

[問題を解決するための手段]
請求項1に記載の本発明のディーゼル・エンジンの排気浄化装置は、ディーゼル・エンジンから排出された排気が流入する排気入口部および上記排気が流出する排気出口部が筒状のアウタ・ドラムの内部に連通させられた筐体と、上記アウタ・ドラム内にこの軸方向に沿って配置された筒状の外周壁を有し、この外周壁にこの内外を連通するように設けた流出孔を介して上記排気入口部から上記外周壁の内部へ導入された排気を上記外周壁の外部へ流出させるインナ・パイプと、このインナ・パイプの外周面と上記アウタ・ドラムの内周面との間に配置され、上記インナ・パイプの上記流出孔から流入してきた排気中のパーティキュレート・マターを捕捉するペレット状のフィルタ材を有するフィルタ部と、フィルタ部の外周を覆うフィルタ・カバー部と、上記アウタ・ドラム内に配置され、上記フィルタ部で捕捉したパーティキュレート・マターの燃焼を促進するように上記フィルタ材に付着させた酸化触媒と、を備えたディーゼル・エンジンの排気浄化装置において、上記フィルタ・カバーが、内外を連通する第1連通孔が形成された第1インナ・リテーナと、この第1インナ・リテーナの外側に配置されて内外を連通する第2連通孔が形成された第2インナ・リテーナと、上記第1インナ・リテーナと上記第2インナ・リテーナの間に介在され、上記フィルタ材同士間に形成された隙間よりも細かいメッシュを有するように繊維が組み合わされたフェルト状の別フィルタ材と、を有し、上記酸化触媒を付着させた上記フィルタ材の一部を上記第1連通孔から突出させて上記別フィルタ部材に接触させ、かつ上記フィルタ部と上記フィルタ・カバーとが、半径方向内側から半径方向外側へ向かうにしたがって幅方向が狭くなるような半径方向へ突出した複数の突起部分を有する星型状の形状に形成され、かつ上記フィルタ・カバーにこの内外を連通して上記排気を流出させる連通孔が略全域にわたって設けられていることを特徴としている。

【発明の効果】
請求項1に記載の本発明のディーゼル・エンジンの排気浄化装置では、ディーゼル・エンジンから排出された排気は、排気入口部から排気浄化装置内のフィルタ部へ導かれ、排気中に含まれるパーティキュレート・マターがフィルタ材に付着されて補足された後、排気出口部から流出する。そして、燃焼促進部にて適宜、補足したパーティキュレート・マターを着火させて二酸化炭素や灰に変換する。この場合、フィルタ部とフィルタ・カバーとを半径方向内側から半径方向外側へ向かうにしたがって幅方向が狭くなるような半径方向へ突出した複数の突起部分を有する星型の形状に形成し、かつフィルタ・カバーにこの内外を連通して排気を流出させる連通孔が略全域にわたって設けると、はっきりした理由は不明だが、本発明者の実験によると、フィルタ部のほぼ全域にわたってペレット状のフィルタ材に補足されたパーティキュレート・マターが燃焼されることが確認された。
この結果、フィルタ部の目詰まりを防止することができるのみならず、再利用のためのフィルタ部の洗浄が容易になるとともに、フィルタ材に高価な酸化触媒を付着させたような場合、未燃焼部分の酸化触媒が無駄にならずに済む。

また、請求項1に記載の本発明のディーゼル・エンジンの排気浄化装置では、フィルタ・カバーがフィルタ部よりさらに細かいメッシュの別フィルタ材を有するようにしたので、フィルタ部で補足し損ねたより細かいパーティキュレート・マターを補足して燃焼させることが可能となる。したがって、フィルタ部にペレット状のフィルタ材を用いてフィルタ部を通過する排気の流通抵抗を減らすことも可能となる。また、フィルタ部での燃焼により発生した灰の一部もここで補足するようにすることも可能とある。
そして、酸化触媒を表面に付着させたフィルタ材を設けたので、フィルタ部全体にて着火しやすくできるとともに、燃焼促進部に電気ヒーターを用いる場合に比べその容積を小さく設定することが可能となる。
また、別フィルタ材を繊維が組み合わされたフェルト状に形成したので、フィルタ部より細かいメッシュの別フィルタ材を第1インナ・リテーナと第2インナ・リテーナとの間に非圧縮状態で配置することがペレット等に比べて容易かつ安価に行うことが可能となる。しかも、この別フィルタ部材に、酸化触媒を付着させた上記フィルタ材の一部を第1連通孔から突出させて接触させたので、フェルトを早期に高熱に直接加熱することができ、排気浄化を促進することが可能となる。

【発明の実施の形態】
以下、本発明の実施の形態について、図面を用いて説明する。
図1は、本発明の実施の形態としてのディーゼル・エンジンの排気浄化装置100の断面側面図である。
排気浄化装置100は、筒状の筐体110を有し、この筐体110にフィルタ部200や酸化触媒300(燃焼促進部)を内蔵している。

筐体110は、金属製であって、その両端が開口された円筒状のアウタ・ドラム111と、アウタ・ドラム111の上流側の開口部111aに取り付けられてこの開口部111aを塞ぐインレット側エンド・プレート112と、アウタ・ドラム111の下流側の開口部111bに取り付けられてこの開口部111bを塞ぐアウトレット側エンド・プレート113とを有している。

インレット側エンド・プレート112は、この中心部分に形成した貫通孔112aにインレット・パイプ(排気入口部)114が貫通させられ、このインレット側エンド・プレート112の貫通孔112aの内周部分にインレット・パイプ114の中間部分が溶接で固定されている。一方、インレット側エンド・プレート112の外周部分は、アウタ・ドラム111の上流側の開口部111aに嵌め合わされ、溶接にて互いに固着される。

インレット・パイプ114は、この上流側端部分に固着されたフランジ115とディーゼル・エンジン側の排気管(図示せず)のフランジ(図示せず)とがガスケットを挟んだ状態で組み合わされ、ボルト(図示せず)により固定される。また、インレット・パイプ114の下流側端部分は、円盤状のインレット側セパレート・プレート116の中心位置に形成された貫通孔116aを貫通させられ、インレット側セパレート・プレート116の貫通孔116aの内周部分に溶接で固着される。インレット側セパレート・プレート116の外周部分は、アウタ・ドラム111のインレット側エンド・プレート112より下流側となる位置に溶接にて固着される。

インレット側エンド・プレート112とインレット側セパレート・プレート116とには、中心線より図中上方となる位置においてそれらを貫通するカラー117が固着される。このカラー117の内部には、温度センサ400が挿入される。なお、この温度センサ400は、フィルタ部200内部の温度を検出するためのものであり、検出部分がフィルタ部200内まで伸ばされている。

インレット・パイプ114の下流には、これと同軸で若干径が大きく設定されたインナ・パイプ500が軸線方向下流側に向かって伸ばされている。インナ・パイプ500の外周壁には半径方向に孔あけした多数の流出孔510(流出孔510は、図を見やすくするため、便宜上、図1中には1個のみを描いてある。)が設けられて、インナ・パイプ500の外周壁の内部と外部とを連通するようにしてある。なお、インナ・パイプ500の上流側は、開口されたままとされているが、下流側端の内周部分には、円形プレート520が取り付けられて排気がその下流端から軸方向に流出しないように閉じられている。

また、インナ・パイプ500の上流端の外周部分には、上流側セパレータ530の内周部分が溶接により固着されており、この上流側セパレータ530の外周部分は、インレット側セパレート・プレート116より下流側の位置でアウタ・ドラム111の内周面に当接されている。なお、この上流側セパレータ530は、インレット・パイプ114から流入してきた排気がフィルタ部200に直接流入することがないように形成してあり、この結果、インレット・パイプ114から流入してきた排気は、すべてインナ・パイプ500へ流れ込むようにしてある。

同様に、インナ・パイプ500の下流端の外周部分には、下流側セパレータ540の内周部分が溶接により固着されている。この下流側セパレータ540には、複数の連通孔545が周上に形成されてフィルタ部200から流出してきた排気をアウトレット・パイプ119へ流すようにしてある。また、下流側セパレータ540の外周部分は、上流側セパレータ530より下流側の位置でアウタ・ドラム111の内周面に当接するようにしてある。
このようにして、下流側セパレータ540と上流側セパレータ530とでインナ・パイプ500を筐体110のアウタ・ドラム111に支持する。

なお、下流側セパレータ540は、上流側セパレータ530よりわずかに径を小さく設定しておき、インナ・パイプ500が軸方向に熱膨張したとき、下流側セパレータ540側がアウタ・ドラム111に対しスライドして熱膨張差を吸収し、また逆に温度が冷えて収縮したら下流側セパレータ540側がアウタ・ドラム111に対しスライドしそのときの収縮差を吸収するようにしてある。

また、インナ・パイプ500の下流側セパレータ540から上流側へ所定距離だけ離れた位置には、インナ・パイプ500に対しスライド可能にしてインナ・パイプ500の外周に支持された下流側保持プレート220が設けられる。この結果、下流側保持プレート220と下流側セパレータ540との間には、上流側膨張室600が形成されることとなる。

そして、発泡石骨粒270の表面には、低温域で酸化触媒機能を発揮する白金などの貴金属系の触媒と、高温域で酸化触媒機能を発揮するニッケルなどの卑金属系の触媒とからなる酸化触媒300とが混ぜ合わせた状態で浸透させ付着させてある。

一方、第1インナ・リテーナ250とこの外側の第2インナ・リテーナ240との間には、炭素繊維を組み合わせたフェルト(別フィルタ材)260が挿入されている。このフェルト260のメッシュは、上記発泡石骨粒270同士間で形成された隙間より目が細かく設定されている。また、フェルト260の総容量は、発泡石骨粒270の粒群の総容量より小さくされている。
なお、フェルト260と第1インナ・リテーナ250と第2インナ・リテーナ240は、本発明のフィルタ・カバー280を構成する。

図2は、図1の排気浄化装置100のほぼ中央位置で切断した正面からみた断面を模式的に表した図である。
同図に示すように、第1インナ・リテーナ250と第2インナ・リテーナ240とこれら間に介在されたフェルト260とからなるフィルタ・カバー280は、インナ・パイプ500から半径方向外側へ所定距離離れた谷部281とここからアウタ・ドラム111の近くまで伸びる突出部282(ここでは、16個)を有する星型状の形状に形成されている。なお、突出部282は、半径方向内側から半径方向外側へ向かうにしたがって幅が狭くなるようにしてある。

一方、酸化触媒300が付着された多数の発泡石骨粒270が、フィルタ・カバー280の第1インナ・リテーナ250とインナ・パイプ500との間に形成された空間に詰められる。したがって、フィルタ部200は、インナ・パイプ500周りの部分が円筒状になり、ここから先がそれぞれ半径方向外側へ伸びる各突出部282に沿って分かれた状態、すなわち星型状の形状となる。

同図において、発泡石骨粒270の表面には、白金などの貴金属系の酸化触媒310と、ニッケルなどの卑金属系の酸化触媒320とが付着されている。
また、フィルタ・カバー280を構成する内側の第1インナ・リテーナ250にはこの内外を連通する第1連通孔251が多数全面にわたって形成されており、同様に外側の第2インナ・リテーナ240にもその内外を連通する第2連通孔241が多数全面にわたって形成されている。

ここで、第1インナ・リテーナ250の第1連通孔251は、発泡石骨粒270の少なくとも一部が入ることができ、その第1連通孔251から外側へ突出した部分が炭素繊維製のフェルト260に接触することが可能な大きさに開口してある。
一方、第2インナ・リテーナ240に形成した第2連通孔241は、上記第1連通孔251より小さな開口面積を有するように設定してある。

なお、図3ではフェルト260を構成する炭素繊維のうちのいくつかが第1インナ・リテーナ250の外表面と第2インナ・リテーナ240の内表面とに接触しているが、フェルト260は非圧縮状態で第1インナ・リテーナ250と第2インナ・リテーナ240との間に配置されている。

すなわち、フェルト260は、炭素繊維同士が立体的に編むようにして組み合わされ、これらの炭素繊維間を排気が図中の前後・横・斜めの方向へ流れることが可能とされるとともに、第1インナ・リテーナ250の外表面および炭素繊維の間や第2インナ・リテーナ240の内表面および炭素繊維の間に形成された隙間を介しても排気が図中の前後・横・斜めの方向へ流れることが可能なようにしてある。この結果、第1連通孔251から流入した排気は、当該第1連通孔251から一番近い第2連通孔241へ向かうだけでなくその近辺にある別の第2連通孔241へも向かうことが可能となるようにしてある。

図1に戻って、アウタ・ドラム111の下流側端の開口部111bには、下流側エンド・プレート113の外周部分が嵌め合わされ、この部分で溶接により互いに固着される。下流側エンド・プレート113の中心部分に形成した貫通孔113aには、アウトレット・パイプ(排気出口部)118の中間部分が貫通させられて、この下流側エンド・プレート113の貫通孔113aの内周部分にアウトレット・パイプ118の中間部分が溶接により固着される。

次に、上記ディーゼル・エンジンの排気浄化装置100の作用につき説明する。
ディーゼル・エンジンから排出された排気は、図示しない上流側排気管を通ってインレット・パイプ114から排気浄化装置100の内部へ流入する。このインレット・パイプ114から流入した排気は、すべてインナ・パイプ500内へ流れ込む。インナ・パイプ500内に流れ込んだ排気は、インナ・パイプ500の下流側端がプレート220で塞がれているので、インナ・パイプ500の外周壁に設けた多数の流出孔510から半径方向外側へ流れ出てフィルタ部200の内部へ流入していく。この場合、排気の速度が速いので、排気は円形プレート520に衝突した後、インナ・パイプ500の下流側の流出孔510から半径方向外側へインナ・パイプ500の上流側より多く流出する。

排気は、フィルタ部200の中を半径方向外側へ向かって流れるうちに、排気中に含まれたパーティキュレート・マターが、フィルタ部200内の発泡石骨粒270の表面に付着したり、発泡石骨粒270の微細孔に入り込んだりして捕捉される。大部分のパーティキュレート・マターを捕捉された残りの排気は、さらに第1インナ・リテーナ250の第1連通孔251を通って第2フィルタ部の炭素繊維製フェルト260にてより細かいパーティキュレート・マターが捕捉された後、外側の第2インナ・リテーナ240の第2連通孔241から半径方向外側へと流出する。この場合、発泡石骨粒270とフェルト260とは、インナ・パイプ500の下流側に相当する部分の方がパーティキュレート・マターの補足量が多くなる。
