本発明は、主に絶縁シートを有するコアとそれを備えた変圧器等の電気機器に関する。
【背景技術】
【0002】
従来のコアの一例である鉄心の構成とそれを備えた変圧器の構成について、図12から図14を参照しながら説明する。図12において、変圧器を構成するE字型鉄心9のエアーギャップ10(以下、ギャップ10という)を形成する場合、1組のE字型鉄心9を突き合わせた時に両者が接触する部分である中央部を切削加工し、その中央部同士が接触しない構成とすることでギャップ10を形成する。

また、別の例として、図13に示すように、U字型鉄心1を使用する場合では、互いに向かい合う一組のU字型鉄心1の突き合わせ部分にギャップ材料11を挿入し、このギャップ材料11を両方のU字型鉄心1に貼り付けることでギャップを形成する。なお、挿入するギャップ材料11の厚みを変更すること、あるいはギャップ材料11とは異なる特性を有するギャップ材料12を使用することで、変圧器としての特性を変更できる。

さらに別の例として、図14に示すように、円形鉄心13の間隙部分に数枚のギャップ材料14または15を挿入する構成とし、そのギャップ材料14,15の組み合わせで変圧器の特性を変更するものが知られている(例えば、特開2002−75747号公報参照)。

しかしながら、上記した従来の鉄心とそれを備えた変圧器では、ギャップの形成において以下のような問題点を有する。

図12において、E字型鉄心9を切削加工することにより、1組のE字型鉄心9を組み合わせたときにギャップ10が形成される。従って、変圧器を組み立てる際に鉄心を切削加工してギャップ10の大きさを変更することは極めて困難である。そして、小ロット生産の変圧器でギャップ10の種類を変更する場合には、E字型鉄心9の設計自体を様々なギャップ10に合わせるように各々設計変更する必要がある。そのため共用化やコストの面で問題がある。

また、図13に示すU字型鉄心1を用いる例では、変圧器作成時にU字型鉄心1同士の接触面にギャップ材料11、12を入れ替えて配置することで、U字型鉄心1間のギャップの厚みを変更できる。しかし、ギャップ材料11の厚みを変更するには材料の厚み自体を変更したギャップ材料12を複数種類用意しておかなければならない。

また、図14に示す円形鉄心13を用いる例では、挿入する数枚のギャップ材料14、15の材質を変更することで、変圧器の特性を変更可能としている。しかし、変圧器の特性を変更するには、特性が異なる数種類のギャプ材料を用意しておかなければならない。

上記のように、従来の鉄心と変圧器では、ギャップ材料の部品点数や種類が増加する上に、複数のギャップ材料を固定するための貼り付け作業を必要とする等、組立工数や部品コストが増加してしまう。

さらに、図13に示すU字型鉄心1や図14に示す円形鉄心13の例において、変圧器を組み立てる際に、コイルを形成するボビンのような部品で各ギャップ材料の周囲が覆われた場合、変圧器組立後にギャップ材料が挿入されているかどうかを外観上確認することができない。従って、変圧器組立完成後にこの変圧器を製品へ組み込み、製品の特性を確認して初めてギャップ材料が入っていないことが確認できる。また、製品の特性でギャップ材料の入れ忘れを発見できない場合には、そのまま製品が市場に流通する可能性がある。
【発明の開示】

本発明の絶縁シートを有するコアは、少なくとも2つの部分からなるコアであって、絶縁シートの折り曲げた部分(以下、折り曲げ部という)をコア間で挟んでコア間のギャップを形成し、絶縁シートの折り曲げていない部分(以下、非折り曲げ部という)をコアの表面に沿わせる。なお、絶縁シートは略T字形状あるいは略L字形状に折り曲げた略帯状あるいは少なくとも2つの向かい合う略L字形状に折り曲げた略帯状である。

本発明の絶縁シートを有するコアによれば、電気機器の種類によってコアの形状を変更することなく、さらにギャップ材料の厚みや材質でギャップ自体を変更する必要がない。またギャップ材料の入れ忘れ防止の確認が可能で、組立工数、部品コストが抑えられ、品質安定性が向上する。
【発明の効果】

本発明の絶縁シートを有するコアおよび電気機器は、ギャップの貼り付け作業がなく、貼り付け作業工数を抑え、ギャップ入れ忘れを防止することができ、例えば、機器組み込み用のコアおよび電気機器として有用である。
【発明を実施するための最良の形態】

(実施の形態1)
以下、本発明の実施の形態1について、図1から図4を用いて説明する。図1はコアの一例である鉄心を構成する1組のU字型鉄心1の外観図である。図2はU字型鉄心1と、後述する帯状シート2と、この帯状シート2のV字型折り曲げ部3Aと、帯状シート2の折り曲げていない部分(V字型折り曲げ部3A以外の部分、以下、非折り曲げ部3Bという)と、ボビン4とからなる鉄心のギャップ形成を説明するための説明図である。図3は帯状シート2の外観図である。図4は帯状シート2とU字型鉄心1とボビン4とを組み立てた状態を示す外観図である。

以下、本実施の形態1における鉄心のギャップ形成について説明する。

図1と図2に示すように、例えば、1対のU字型鉄心1が互いに向かい合う形で構成されている。また、図2と図3に示すように、絶縁材料からなる帯状シート2の中央付近にはV字型折り曲げ部3Aが形成されている。そして、後述するように、U字型鉄心1間でV字型折り曲げ部3Aを挟むと、帯状シート2の全体形状は略T字型となる。また、図2に示すように、帯状シート2のV字型折り曲げ部3Aの深さはU字型鉄心1の厚みとほぼ同等となっている。なお、このV字型折り曲げ部3AのU字型鉄心1の断面と対向する部分の面積は、U字型鉄心1の断面積と同等以上であればよい。なお、帯状シート2としては、磁気的には非磁性であり、電気的には絶縁性を有する材料を使用している。

次に、鉄心を備えた電気機器の一例である変圧器の組み立てに関して説明する。

変圧器を組み立てる際、例えば、図2に示すように、コイルを形成するために巻線を巻回するためのボビン4を用意する。図2において下方に位置するU字型鉄心1にボビン4を挿入し、あわせて帯状シート2も挿入する。この際、V字型折り曲げ部3AがU字型鉄心1の断面の位置になるように配置する。帯状シート2の非折り曲げ部3Bを下方にあるU字型鉄心1の外形表面部分に沿わせる。そして、帯状シート2のV字型折り曲げ部3Aを図2における下方と上方に位置するU字型鉄心1の突き合わせ部分で挟み込むように上方のU字型鉄心1をボビン4内に挿入する。

その後、図4に示すように、帯状シート2のV字型折り曲げ部3A(図示せず)が1対のU字型鉄心1に挟み込まれた状態で、2つのキャク6を2つのねじ7で締結することで1対のU字型鉄心1を固定する。そして、ボビン4に巻線を行うことでコイルを形成し、変圧器が構成される。

なお、ここでは、ボビン4に1対のU字型鉄心1と帯状シート2を挿入する例を示したが、ボビン4に巻線を行ってコイルを形成し、このコイルにU字型鉄心1と帯状シート2を挿入するようにしてもよい。

図2に示すように、1対のU字型鉄心1と、ボビン4と、帯状シート2を組み立てる場合、短冊状の帯状シート2の一部を折り曲げて形成した帯状シート2のV字型折り曲げ部3Aは、1対のU字型鉄心1の間に挟み込まれる。そのため、帯状シート2をU字型鉄心1に貼り付ける作業は必要がなく、1対のU字型鉄心1間に自然に固定される。さらに、ボビン4の内部に帯状シート2が存在する。そのため、帯状シート2のV字型折り曲げ部3AがU字型鉄心1の突き合わせ部分からはずれても、ボビン4の内部形状が筒型であるため、ボビン4により帯状シート2がU字型鉄心1の突き合わせ部分からはずれないように保持される。

また、図4に示すように、1対のU字型鉄心1とボビン4と帯状シート2を組み立てた際に、帯状シート2の非折り曲げ部3Bがボビン4の外側にはみ出す構造となっている。ここで、ボビン4から外部に露出しているコイル(図示せず)からの引き出し線の役割を持つコイル端子5に対して、外部からの機械的な力が加わると、コイル端子5とU字型鉄心1とが触れる可能性がある。しかし、本実施の形態1のように、帯状シート2の非折り曲げ部3BがU字型鉄心1とコイル端子5との間に位置する構成により、帯状シート2がコイル端子5とU字型鉄心1との間を電気的に絶縁することが可能となる。

さらに、図4に示すように、ボビン4の外側にはみ出した帯状シート2が存在することで、変圧器を製品に組み込む際等に、帯状シート2の一部であるV字型折り曲げ部3AがU字型鉄心1間に正しく挿入されてU字型鉄心1間にギャップが形成されているか否かを視覚的に確認することができる。

なお、図4に示す一対のU字型鉄心1を固定する方法は一例であり、キャク6とねじ7とを使用せず、直接テープやひも状のものでU字型鉄心1を固定するようにしてもよい。あるいは、U字型鉄心1の外形部分に沿ったバンド状の部品で締結するようにしてもよい。

以上のように、本実施の形態1によれば、帯状シート2のV字型折り曲げ部3Aを1対のU字型鉄心1で挟み込む構成とすることで帯状シート2を固定することができる。そのため、従来のようにU字型鉄心1にU字型鉄心1間のギャップを形成するための部材を貼り付けるための作業が不要となり、作業性が向上する。また、ギャップを形成するための部材をU字型鉄心1に貼り付ける必要がないため、帯状シート2を交換する等してギャップの寸法を比較的容易に変更することができる。

また、図2に示すように、ボビン4の内部に帯状シート2が存在するため、帯状シート2のV字型折り曲げ部3AがU字型鉄心1の突き合わせ部分からはずれるような状態になった場合でも、帯状シート2がU字型鉄心1の突き合わせ部分からはずれることはない。これは、ボビン4の内部形状が筒型であり、帯状シート2とボビン4との間の空間はそれ程大きくないためである。したがって、帯状シート2のV字型折り曲げ部3Aであるギャップの厚みを安定して保つことができる。

また、図4に示すように、1対のU字型鉄心1とボビン4と帯状シート2を組み立てた際に、帯状シート2の非折り曲げ部3Bがボビン4の外側にはみ出す構成となっているので、帯状シート2によりコイル端子5とU字型鉄心1との間を電気的に絶縁することが可能である。その結果、漏電などが防止され、より安全な変圧器が構成できる。さらに、帯状シート2のギャップが挿入されているかどうかを視覚的に確認できる構造であるため、ギャップ入れ忘れを防止することができる。

実施の形態1と異なるのは、図5に示すように、絶縁材料からなる帯状シート2の一部を折り曲げて連続V字型折り曲げ部8Aを作成し、この連続V字型折り曲げ部8AをU字型鉄心1間のギャップ形成に用いるようにした点である。このように、連続V字型折り曲げ部8Aを作成した帯状シート2を使用することで、図3の帯状シート2と比較すると、ギャップの厚みを2倍にすることができる。なお、さらにV字型折り曲げ部を追加していけば、ギャップ厚みの変更を容易に行うことができる。
