【発明の属する技術分野】
本発明は、吸着された電子部品を撮像しその撮像データから電子部品を位置決めして基板上に実装する電子部品実装方法及び装置に関する。

【従来の技術】
従来から、電子部品実装装置においては、部品供給部から供給される電子部品を吸着ヘッド部の吸着ノズルで吸着し、ヘッド部をプリント基板上に移動して電子部品を基板上の所定位置に実装している。その場合、電子部品が必ずしも正しい姿勢で吸着されるわけではないので、撮像装置で電子部品を撮像し、その画像を処理して部品の位置決めデータを得ている。また、狭リードピッチ、狭リード幅のQFP、コネクタのような電子部品を実装する際には、プリント基板に装着する前に部品のリード浮きがないかどうかを検査するのが一般的である。

図1は、このような従来の電子部品実装装置の実装工程を示している。従来の電子部品実装装置では、図1に示すような一連の処理を経て、狭リードピッチの電子部品を実装している。すなわち、図1(A)に示すように、トレー3に格納されている電子部品2が実装装置のヘッド部7により吸着されてピックアップされ、図1(B)に示すように、吸着された電子部品2の画像が位置決め用カメラ1で撮像され、画像処理装置6を用いて位置決め情報を取得している。また、図1(C)に示すように、図1(B)の工程で得られた位置決め情報を用いて、電子部品2を透過式のリード浮きセンサ4でリード浮き検査をするか、または、リード浮き検査用カメラ1’でリードの先端部または先端部の影を撮像して画像処理装置6でリード浮き検査をし、この検査の結果で異常が発見されなければ、図1(B)の工程で得られた位置決め情報に基づいてプリント基板5及び実装される電子部品2の補正計算が行われ、図1(D)に示したように、電子部品2がプリント基板5の所定の位置に実装されている。

【発明が解決しようとする課題】
しかしながら、上記のような従来の電子部品実装装置では、図1に示す工程に従って行われる一連の処理を経て部品実装すると、図1(B)に示す工程での位置決め用カメラ1と、図1(C)に示す工程でのリード浮きセンサ4あるいはリード浮き検査用カメラ1’とは、物理的に離れて設置されており、図1(B)に示す工程で得られた位置決め情報を用いて図1(C)に示す工程で部品の機械的な位置決めをする必要があることから各々の工程での処理は並列化できず、必然的にシリアル処理になり、各々の工程に対して実装部品の移動、停止、上下動などの動作を必要とする。そのため、結果的に、実装部品の移動、停止、上下動などの動作時間も含めて、図1(B)および(C)に示す工程の処理時間が、そのまま全体の実装時間に影響することになり、それらの動作時間により全体の実装時間が増大してしまうという問題点を有していた。

そのため、図1(C)に示す工程のように、透過式のリード浮きセンサ4でリード浮きの検査をする際には、センサ部をリードが走査するように、部品を吸着している大きなヘッド部を一定速度で移動させなければならないことに加えて、物理的な実装部品の4辺個別の走査が必要となり、このための処理時間は通常1〜3秒程度となっている。従って、この処理時間はこのような部品の実装時間を長くさせる要因となる。これは特に、QFPやコネクタを数多く実装する場合には大きなデメリットとなる。一方、リード浮き検査用カメラ1’を用いてリード浮き検査をする場合にも、4辺個別撮像が必要となり、上記と同様に、リード浮き検査に長時間を必要とし、やはり実装タクトタイムの問題が発生する。また前記従来の方法ではBGA,CSPといったボールグリッド端子の平坦度(高さ)を測定することができないという大きな問題点があった。

本発明は、上記問題点を鑑みてなされたもので、物理的な基準面が無くても正確に高さ計算することが可能な電子部品実装方法及び装置を提供することをその課題とする。

【課題を解決するための手段】
本発明は、いずれも吸着された電子部品を撮像しその撮像データから電子部品を位置決めして基板上に実装する電子部品実装方法及び装置に関するもので、
絶対高さは必要としない、端子高さのバラツキを測定するため、吸着された電子部品の端子部にライン光を投光すること、投光と撮像のフォーカス点に平面を配置したときに撮像されるライン光による光切断線の画素位置から測定部品に応じて撮像位置と交差しない所定距離シフトしたシフト画素位置を仮想基準線とすること、前記仮想基準線から電子部品の端子撮像位置迄の画素数に基づき端子部の高さを求め該電子部品の検査を行うことを特徴としている。

本発明によれば、高さ計算は仮想基準を採用しているので、物理的な基準面が無くても正確に高さ計算が可能である。

【発明の実施の形態】
以下、図面に示す実施の形態に基づき本発明を詳細に説明する。

図2には、電子部品実装装置11の外観が図示されており、本装置で実装される電子部品12は、部品供給部としてのトレー供給部14からトレー13に自動的に供給され、吸着ヘッド部17の吸着ノズル17aにより吸着される。ヘッド部17は、XYロボットの一部を構成するX軸側のロボット15(以下、X軸ロボットと略記する)によりx軸方向に移動され、また、XYロボットの一部を構成するY軸側のロボット16a、16b(以下、Y軸ロボットと略記する)によりy軸方向に移動される。ヘッド部17は、電子部品を吸着した後撮像部18に移動し、そこで電子部品が撮像され、位置決めのための2次元データ並びに部品形状検査のための3次元データが取得される。なお、19は電子部品12が実装されるプリント基板である。

図3は、撮像部18の詳細な構成を示すもので、電子部品の3次元画像データを取得する場合、レーザダイオード21が点灯され、このレーザダイオードからの光はコリメートレンズ22で集光されて平行光となり、フォーカスレンズ23はこの平行光をスポット光となるように絞り込む。フォーカスレンズ23からの光は、投光ミラー24により垂直軸とほぼ45度の角度をなすように曲げられ、この曲げられた光路のすぐ後に配置されたラインジェネレータレンズ25は、入射光を、幅30μm、長さ40mmのライン光25aにしてヘッド部17の吸着ノズル17aに吸着された電子部品30の端子部30aに投光し、端子部に光切断線を形成する。フォーカスレンズ23、投光ミラー24、ラインジェネレータレンズ25は投光ユニット27を構成し、この投光ユニット27はリニアモータ(アクチュエータ)28により2重矢印線で示したように往復動され、それにより電子部品の端子部はライン光により走査される。

電子部品30の下方にはCCDカメラ26が配置され、ライン光25aで照明された電子部品30からの拡散反射光が、このCCDカメラ26に入り、電子部品が撮像される。この撮像から、後述するように、端子部30aの浮き、電子部品の底面の平坦度などを測定するための3次元データが取得される。

また、電子部品30は、2次元画像データを取得する場合、LED照明光源31が点灯され、この光源により30°〜45°の角度で周囲から照明される。LED照明光源31により照明された電子部品の画像は、同様にCCDカメラ26で撮像され、吸着中心と部品中心間のずれ、基準角度に対する吸着角度のずれなどの位置決めデータを得るための2次元データが取得される。

図4は電子部品実装置の制御系の構成を表すブロック図であり、本装置はLANボード40を通じて部品実装制御部41と通信を行う。レーザコントロールボード42はLED照明光源31の点灯消灯の制御を行い、またレーザドライバ43を介してレーザダイオード21のパルス点灯制御を行い、更にモータドライバ44を介してリニアモータ28の制御を行う。これらの制御はリニアモータ28に取付けられた位置エンコーダ45からの信号をエンコーダアンプ46を介してレーザコントロールボード42に取り込むことによって行われる。CCDカメラ26で撮像された画像は画像キャプチャーボード47で取込まれ、PCIバス49を介してPCマザーボード48のメモリに送られる。このPCIバス49は、その他LANボード40、レーザコントロールボード42間を結合する。

図5はレーザコントロールボード42の詳細ブロック図である。位置カウンタ51は位置エンコーダアンプ46よりのA相、B相、Z相信号が入力されて、アップダウンカウントを行い、リニアモータ28の位置情報が、比較器53、CCDトリガデコーダ54に出力される。CCDトリガデコーダ54は位置カウンタ51からのリニアモータ28の位置情報により、CCDカメラ26の画像取込み位置に来たら画像取込み信号を発生し、ワンショット55はその信号を受けて一定のパルス巾の信号を出力する。同期タイミング発生器56は、ワンショット55のパルスを受けて、内部で発生する水平同期信号HDに立ち上がり立ち下がりタイミングを合せた垂直同期信号VDを発生する。このHD、VD信号はCCDカメラ26に入力されて、レーザ走査に合せた画像取込みが行われる。これはリスタート・リセットモードというVD信号に同期してCCDのリセット、画像読み出しを行うモードである。

比較器53には位置カウンタ51からリニアモータ28の位置情報とCPU52よりのレーザダイオード21のON位置信号が入力される。この二つの入力が一致したらワンショット57をトリガし、レーザダイオードONパルスが出力され、レーザドライバ43の基板に伝えられ、レーザダイオード21がパルス点灯する。同時に比較器53の出力は、一致F/F58をセットし、その出力がCPU52に伝えられ、レーザダイオードON位置をすでに通過したことがCPU52に伝えられる。一致F/F58のリセットは、CPU52により比較器53にレーザダイオードON位置出力と同時に行われる。

これにより一つの画面内に複数のレーザライン光を引く場合は、まず第1のレーザダイオードON位置を比較器53に入力し、同時に一致F/F58をリセットし、レーザダイオードON位置でレーザダイオード21をパルス点灯し、一致F/F58出力がHに変わったら、CPU52から第2のレーザダイオードON位置を出力し、同時に一致F/F58をリセットする。そして、第2のレーザダイオードON位置でレーザダイオード21をパルス点灯し、一致F/F58出力がHに変わったら、CPU52から第3のレーザダイオードON位置を出力し、同時に一致F/F58をリセットする。これらの処理を一画面内のレーザライン光の本数分だけ繰り返す。

D/A変換器59はCPU52からのレーザパワーレベル信号(デジタル)をアナログ信号に変換し、レーザドライバ43の基板に伝える。それにより電子部品の種類によりレーザパワーの調整が可能である。CPU52からリニアモータドライバ44の基板へは起動/停止、正転/逆転、リセット、D/A変換器61を介してのスピード指令信号がそれぞれ出力され、レーザライン光走査を行う。また、PCIバスインターフェース60を介して、PCマザーボード48より、走査回数、レーザダイオードON位置、レーザダイオードパワーレベル等のコマンドが受信され、逆にCPU52からはレーザライン走査終了、各種のエラーメッセージ等の信号がPCマザーボード48に伝えられる。

以下、このように構成された電子部品実装装置の動作を図6の流れに沿って説明する。

まず、ステップS1において、部品実装制御部41から電子部品に関する情報、例えば電子部品の種類(BGAかQFPなのか)、端子のピッチと配列等の情報をLANボード40、PCIバス49を介して受信する。電子部品30は、図7(A)に示すように、トレー13からヘッド部17の吸着ノズル17aによりピップアップ(吸着)され、図7(B)に示したように、撮像部18の上に電子部品30が位置するようにヘッド部17がX軸ロボット15及びY軸ロボット16a、16bにより移動される。そこで、ステップS2でLED照明光源31が点灯され、それにより電子部品30の底面部30bが照明され、その画像がCCDカメラ26により撮像され、画像キャプチャーボード47を介してPCマザーボード48の画像メモリ48aに取り込まれ(ステップS3)、続いて、LED照明光源31が消灯される(ステップS4)。

電子部品がBGAの場合、画像メモリ48aに取りこまれた2次元の画像が図8(A)に図示されており、その画像が画像処理装置48bで画像処理され、電子部品30のボールグリッド端子30aの有無、ボールグリッド端子30aの配列の重心と吸着ノズル中心とのずれ、ボールグリッド端子30aの配列の傾きを算出し、位置決めデータが算出される(ステップS5)。また、電子部品がQFPなどのようにリード端子30a’を有する電子部品30’の場合にも(図8(D))、同様な処理が行われる。

なお、端子配列計算の処理には、種々の方法(アルゴリズム)があり、ここでは代表的なものを説明すると次の通りである。まず、QFPなどの四角形の電子部品30’の1つの辺のリードの傾きを粗く検出し、次いで、検出されたリードの中から任意に選択された2つのリードの位置を大まかに検出し、最後に、大まかに検出されたリード位置を基にリード位置を精度良く検出する。このようにして、QFPのような四角形の電子部品30’の1つの辺のリードの位置が検出されれば、このリード位置を基に、他の辺のリードについては、リード位置を精度良く検出すればよい。

続いて、ステップS6で端子の有無、リードピッチが適正か否かを判断し、適正でなければステップS7で端子配置エラーを出力し、一方、適正であれば、ステップS8で端子配列の重心位置、端子配列の傾き(角度)等電子部品検査結果を部品実装制御部41へ送信する。部品実装制御部41は、電子部品30、30’を吸着している吸着ノズル17aを回転させて端子配列がXY方向に向くように角度補正を行い、ステップS9で電子部品30、30’の角度補正完了を受信する。このように角度補正された状態が図8(B)、(E)に図示されている。

次に、電子部品30、30’の3次元形状検査が行われる。端子配列計算処理により端子位置は既知であるからステップS10で必要な端子位置にレーザ光を走査パルス点灯させてライン光走査画像取込みを行う。このライン光による走査は以下のようにして行われる。

レーザダイオード21からの光は、図3に示したように、コリメートレンズ22によって平行光線となり、フォーカスレンズ23に投光され、フォーカスレンズ23により電子部品30で小さなスポット径が結像されるが、ラインジェネレータレンズ25の作用により、一方向に引き伸ばされてライン光25aとなる。本実施形態では幅30μm、長さ40mmのライン光(紙面に垂直に伸びている)となるように構成されている。リニアモータ28により、投光ユニット27は、コリメートレンズ22によって形成された平行光線に向かって前後直線運動をする。このように、平行光線に向かって前後直線運動を行っても、フォーカスレンズ23の結像作用には影響を及ぼさないから、電子部品30には常に一定の幅のライン光25aが結像される。

CCDカメラ26の視野は36mm×36mmで、ノンインターレースであり、またリニアモータ28のストロークは45mmである。図3において、投光ユニット27を右端から左に、一定速度700mm/secで移動させる。CCDカメラ26の視野内の所定の個所に投光できる位置にきた時に、レーザダイオード21を50μsec間点灯する。このように所定のピッチでフレーム内に複数のライン光を引き光切断線を端子部に形成して撮像する。

図8(C)は、角度補正された電子部品30にライン光25aを投光している状態であり、この場合、ライン光25aは端子配列に対して一つおきに投光され、一回の撮像で複数の端子配列に複数のライン光が投光される。この撮像画像の一部を取出すと図9のようになる。2本の明るい端子配列部分30a間に少し明るい端子配列部分30dが観察できる。投光した光の拡散反射による影響である。ソフト処理は投光したボール端子配列の部分のみを切出して処理するので前記二本のライン光の中間部分は処理されず影響を及ぼさない。

つぎに未投光の端子配列に対しても前記と同様にライン光を走査して撮像し、2つの画像からボール端子の高さデータを得ることができる。より精度をあげる必要があれば、前後に投光位置をずらせた画像を撮像してソフト処理する。例えば前記のように投光位置を前後にずらせた3つの画像から、一つのボール端子に対し3つの高さデータが得られるから、もっとも高さの高いデータを採用することができる。

リード端子を有する電子部品30’に対するライン光の投光状態は図8(F)に図示されており、前後のリード端子に対してはリードの先端付近にライン光を投光する。左右のリード端子に対してはリード端子の伸びる方向と平行なライン光をリード端子の中心に投光する。ボールグリッド端子に投光する場合と同一理由によりリード端子並びに対して一つおきにライン光を投光する。

このようにライン光で走査された電子部品の3次元画像が画像メモリ48aに取り込まれ(ステップS10)、ステップS11で画像処理装置48bにより端子高さ計算処理が行われる。この場合、メモリ画像に対して、2値化処理、フィルタ処理を行う。本来、電子部品の底面が平面であればラインが引かれる位置は既知であるから、これに相当する画素からの距離を計算して高さとする処理を行う。

この高さの計算を行ない、電子部品の端子平坦度を検出する場合、端子高さのばらつきが判ればよいので、絶対高さは必要としない。例えば、BGAの電子部品のパッケージ底面からBGAのボール頂点迄の高さ、QFPの電子部品のパッケージ底面からリード端子最下面迄の高さのようなデータを必要としない。CCDカメラのフォーカス位置と、レーザライン光のフォーカス位置は一致しており、この位置に平面を置き、リニアモータのエンコーダのn番目パルスの位置で点灯すると、視野の中心にラインが引かれるように校正しておけばよい。そしてBGAのボール端子の頂点やリード端子の下面を前記平面の位置において仮想基準線を用いて高さ測定を行うようにする。

図10(A)には、BGAの電子部品30のボール端子30aの映像と仮想基準線の関係が図示されている。BGAの代わりに前記平面を置き、ボール配列の位置(リニアモータのエンコーダのm番目パルスの位置)にライン光を点灯したとき引かれる線74が仮想基準線であり、75がそのライン光を点灯したときに得られるボール端子30aの映像である。高さ計算上ボール端子映像75の位置に対して仮想基準線74が近すぎる場合は、仮想基準線をシフトさせ、そのシフトされた仮想線74’を基準線にして計算を行う。すなわち、仮想基準線74’からボール端子映像75迄の画素数を持って高さを計算する。

図10(B)は、QFPのようなリード端子30a’を持つ電子部品30の例を示すもので、74は同様に仮想基準線であり、また74’はシフトされた仮想基準線で、このシフトされた仮想基準線74’からリード端子最下面迄の画素数をもって高さデータを得るようにする。

続いて、このようにして得られた高さデータをもとにステップS12では、最小二乗平面の計算を行う。これは多重線形回帰により平面近似式a+bx+cy=zを求める。下記の式から平面式を求めることができる。

上記より求めた最小二乗平面から各端子の距離を計算し、ステップS13で端子平坦度検査を行い、各端子の高さが適正か否か判断する。適正でなければ、ステップS14において端子高さエラーを出力する。一方、適正と判断された場合は、ステップS5で得られた位置決め情報に従って、図7(C)に図示したように、電子部品30がプリント基板19の上の所定の位置に装着される。

また、ステップS3でCCDカメラの撮像視野より大きな寸法の電子部品である場合には、一回の撮像では、2次元データが得られないので、電子部品の吸着中心を撮像視野の中の角部に配して電子部品を90度づつ回転させて4回撮像することにより、あるいは電子部品の吸着中心を撮像視野の中の角部に配して電子部品を180度回転させて2回撮像することにより、あるいは電子部品の吸着中心を撮像視野の中の辺部に配して電子部品を180度回転させて2回撮像することにより2次元データを取得する。これが図11に図示されている。

図11(A)に示すように、電子部品30が大きなBGA等の場合は、電子部品30の回転中心30c、すなわち電子部品を吸着している吸着ノズルの中心をCCDカメラ26の視野26a内の角部に位置させる。図11(A)で画像を取込んだ後電子部品30を90°回転させて図11(B)の位置で撮像する。このように電子部品30を90°回転させて4回撮像することにより一つの電子部品30の画像取込みを行う。またタクトタイムを短くするために180°回転させて2回撮像し、対角に配置する端子の情報から全体の端子配置を知ることも可能である。

また、視野26aに入らない長い電子部品30”の場合には、図11(C)に示すように、電子部品30”の回転中心30c”を視野26a内の辺よりに位置させる。この状態で撮像した後に、図11(D)で示したように、電子部品30”を180°回転させて撮像することにより一つの電子部品30”の画像取込みを行う。

このようにして、CCDカメラの撮像視野より大きな寸法の電子部品である場合でも、確実に2次元画像データを取得することができる。

なお、図5の説明に関連して、CPU52からのレーザパワーレベル信号(デジタル)がD/A変換器59によりアナログ信号に変換され、それにより電子部品の種類によりレーザダイオード21のパワーの調整が可能であることを説明した。ここで、このレーザパワーを調整してデータを取得する方法を説明する。

電子部品がリード端子を有する電子部品においては測定面が平面であり、鏡面に近いものがある。この場合拡散反射光を撮像しにくくなりリードの高さデータが不正確となる。しかしながら鏡面に近いといえども、めっきの肌荒れ等があるので、レーザダイオードパワーレベルを上げてより強い光をパルス点灯投光すれば、良好な撮像画像が得られる。これは特にコネクタに多いので、図12において電子部品がコネクタ35の場合を例として説明する。

コネクタ35においても図12(A)に示すように、一つの撮像画像中にリード端子35aを一つおきに複数のライン光36をパルス点灯投光する。しかしながら上述したように、レーザダイオード21のパワーレベルを上げた場合、本実施形態ではレーザ使用の安全面から、レーザ放射レベルをクラス1に押さえているが、このレベルを越えてしまう。従って図12(B)に示すようにリード端子35aに対して5つおきにパルス点灯投光して時間平均放射レベルを低くする。この場合、撮像時間は長くなるが、リード端子の高さは正確に測定できる。もう一つの方法は図12(C)に示すようにコネクタを90°回転させてリード端子35aの並び方向を一本または二、三本のライン光36をパルス点灯投光して時間平均放射レベルを低くする。この場合リード端子の一部の高さしか測定できないが測定時問は短くすることができる。

以上のように一つの撮像画像の中に引かれるライン光の本数を減らして、レーザの時間平均放射レベルを低くするようにしている。レーザの時間平均放射レベル低減の判断はレーザ出力に応じて一つの撮像画像の中に引かれるライン光の本数を制限するか、一つの撮像画像の中に引かれる予定のライン光の本数に応じてレーザ出力を可変とする方法がある。

図13には、本発明の他の実施形態が図示されている。レーザダイオード81の光はコリメートレンズ82によって平行光線となり、ガルバノミラー86に投光される。ガルバノミラー86は矢印のように回転振動し、フォーカスレンズ83の口径内で光を走査する。フォーカスレンズ83は受光した平行光線を電子部品に向けてスポット光に集光する。光は投光ミラー84によって45°の角度に曲げられて投光され、CCDカメラ87により撮像される。

スポット光はガルバノミラー86で走査されることにより見かけ上のライン光85を形成する。投光ミラー84とフォーカスレンズ83は同一ユニットに構成されており、平行光の方向に前後することで、前記見かけ上のライン光85を走査することができる。ライン光85を形成する期間はレーザダイオード81は連続点灯となる。これにより図3に示した実施形態と同様に、ライン光を所定間隔で順次電子部品の端子部に投光することができる。

なお、上述した実施形態では、2次元画像撮像と3次元画像撮像を同一のCCDカメラで行っているが、個々に行ってもよいことはもちろんである。すなわち2次元画像撮像を行った後に、電子部品の角度補正をしながら3次元画像撮像部位に移動して3次元画像を撮像することよっても同一の効果を得ることが可能である。

又、上述した実施形態では、ヘッド部は停止したままCCDカメラの視野内に複数の光切断線を引いて高さデータを求め、3次元測定を行っているので、電子部品の平坦度検査が高速にかつ確実にできる。従って、電子部品の3次元形状検査が必要な部品を実装する際の実装タクトタイムを顕著に短縮することができる。

また、本装置においては自由にライン光のピッチを変更することができ、必要な部位のみに投光して撮像するので3次元データ処理量が少なくてすみ、測定処理時間の短縮が図られる。更に、リード端子を有する電子部品に対して電子部品を回転せずに、ライン光を走査して測定できるので測定時間を短縮することができる。
