【発明の属する技術分野】
この発明は、発電物質の分解による温度上昇や、ガスの発生による内圧の上昇を阻止するための二次電池の安全装置に関する。

【従来の技術】
近年、ヘッドホンステレオ、ビデオカメラ、携帯電話機等の電子機器が目覚ましく普及している。それに伴い、それらコードレス仕様の電子機器の電源となる二次電池の開発が盛んであり、特に、重負荷特性の改善や、小型、軽量ながら高密度エネルギーを有するものへの要求が強まってきている。この要求を満たす二次電池として、従来より利用されているものにニッケルカドミウム電池があるが、最近では、高エネルギ密度のリチウムイオン二次電池が特に注目を集めている。

【発明が解決しようとする課題】
ところで、この種の二次電池は、短絡、過充電、逆充電等、誤って異常な使われ方がなされた場合には、電池内の電解液や活物質の分解によりガスが多量に発生し、外装筐体内の内圧が急激に上昇する。内圧が上昇すると、電池の温度も急激に上昇し、発火や爆発に至ることがある。

そこで、この発明の課題は、そのような電池の誤使用(異常使用)に基づく発火や爆発の危険を回避するため、電池に配設すべき安全装置を提供することにある。

【課題を解決するための手段】
上記課題を解決するために、この発明は、通気孔を有する導電性のケース内に、そのケースとそれに被せる端子キャップとの電気的導通を図って封止体が収納された二次電池の安全装置であって、上記封止体は、周縁に絶縁体を挟んで上下に積層された第1と第2の金属箔を有し、両金属箔は前記絶縁体を挟んでいる部分の内側で部分的に電気的・機械的に接合されており、下側に位置する第1の金属箔には、その接合部を取り巻く閉曲線に沿って強度の弱い部分を設けたのである。

このようにしたことにより、短絡、過充電、逆充電等の異常使用の際に外装筐体内に発生したガスによって前記第2の金属箔が上向きに押圧された場合に、前記第1の金属箔が前記強度の弱い部分で破断して第2の金属箔との電気的接続が絶たれるので、電流が遮断され、ガスの発生や温度の上昇が阻止される。第1の金属箔は破断されるが、第2の金属箔は破断されないので、引き続き外装筐体内の封止物を封止する。

上記強度の弱い部分を、金属箔の表面に溝を設けたり、半抜き加工を施したり、ハーフカットを施して形成することができる。

上記構成において、上記第1の金属箔の前記絶縁体と当接している部分の内側に通気孔を設けた構成とすることができ、そのようにすれば、ガスがその通気孔を通して直接上側の第2の金属箔を押圧するので、下側にある第1の金属箔に通気孔が無く、第1の金属箔とともに押圧される場合よりも押圧効率がよく、両金属箔の変形がスムーズに行われて第1の金属箔の破断に至る反応性が良くなる。

また、上記第1の金属箔を導電性の部品に電気的・機械的に接合して強度的に補強したのである。

そのようにすれば、第1の金属箔と第2の金属箔を接合する際に、第1の金属箔が導電性の部品に接合されていて強度的に補強されているので、単体の第1の金属箔を第2の金属箔に溶着する場合よりも製作中に破損するおそれが少なく、製作が容易で歩留りの高い封止体を得ることができる。また、使用時の破損のおそれも少ない。

また、上記封止体に代えて、上記端子キャップと絶縁体に周縁を挟まれた第2の金属箔と、その第2の金属箔の下方で導電性の部品に電気的・機械的に接合されて強度的に補強された第1の金属箔を有し、両金属箔は上記第1の金属箔の前記導電性の部品への接合位置の内側の閉領域内で部分的に電気的・機械的に接合されており、かつ、第1の金属箔には、前記閉領域内の前記第2の金属箔との接合部を取り巻く閉曲線に沿って強度の弱い部分が設けられているものを封止体としたのである。

この場合も、第1の金属箔が強度的に補強されているので、第2の金属箔との接合の際に簡単に壊れるおそれがなく、製作が容易で歩留りの高い封止体を得ることができ、また、使用時の破損のおそれも少ない。

また、上記端子キャップと第2の金属箔の間に、内側を開口した導電性の板体を、その周縁を挟んで配設したのである。このようにすれば、第1の金属箔の破断後に、第2の金属箔に上向きの圧力が加わった際に、第2の金属箔が前記板体の内周縁に押しつけられるので、その部分に亀裂が生じて破断し、電池内部の圧力を外部に逃がし、電池の破裂を防止する。

この場合の第2の金属箔の破れ易さは、それ自身の材質・厚みとともに、導電性の板体については、その開口の大きさで調整することができる。板体の開口が大きい場合には、第2の金属箔が変形するための受圧面積が大きくなるので、破るための圧力が小さくて済み、破断感度が良くなる。

上記各構成において、通電経路にPTC素子を介在させたのである。このようにすれば、PTC素子は、それが組み込まれた電流回路に大電流が投入された場合や高電圧が印加された場合に、その抵抗が急激に上昇して電流を遮断する正温度特性の抵抗素子であるので、温度が上昇すれば、安全装置の通電経路の抵抗を高めて、電流を抑制もしくは、遮断して、それ以上の電池の温度の上昇を阻止する。

また、上記PTC素子に代えて、上記第2の金属箔の下に、周囲の温度変化によって変形して第2の金属箔を上方に押圧するバイメタルを設けたのである。このようにすれば、温度上昇によってバイメタルが第2の金属箔を押圧してこれを変形させて、第1の金属箔が強度の弱い部分で破断して電流が遮断される。

その際、上記バイメタルが下向き凸の皿状に成形され、その底部が貫通しており、その貫通穴の位置に上記第1の金属箔と第2の金属箔との接合部が位置している構成とすることができ、そのようにすれば、皿状のバイメタルは、温度が上昇していって、そのバイメタルの材質、厚み、硬さや形状(皿面の曲率)特有の反転温度に達すると瞬時に反転するので、その瞬間的な変形により、第2の金属箔を確実に変形させることができ、所望の温度において、第1の金属箔を確実に破断することができる。

上記各構成において、上記第2の金属箔を下向き凸の皿状に成形したのである。そのようにすれば、上記バイメタルの場合と同様に、皿状の金属箔が上向きに押圧されて行くと、その形状や材質に基づく反転圧力において瞬時に上向き凸の状態になるので、第2の金属箔を瞬時に上向きに押圧し、その変形を確実にする。従って、第1の金属箔も確実に変形を受け、その強度の弱い部分で破断する。

上記各構成において、上記端子キャップとケースのいずれか一方又は両方に絶縁体を介在させて導電性の部品を装着し、それを安全装置の単位としたのである。そのようにすれば、安全装置と電池の外装筐体を組み合わせる際には、その導電性の部品に電池の外装筐体を接合すればよいので、従来のように、一々絶縁部品を組み込む必要がなく、その分の工程が簡略化される。

【発明の実施の形態】
以下、図を参照してこの発明の実施の形態、及び参考例を説明する。
(参考例1)
図1(a)は、円筒型電池の図示しない外装筐体の開口端に付設される安全装置10を、電池の軸中心を含む鉛直面による断面で示している。この安全装置10は、一端が開口された扁平な円筒の金属ケース1の中に、外装筐体内で発生したガス圧を感知して電流を遮断するための封止体20を有し、そのケース1に、電池の外部端子となる帽子状の金属キャップ2(端子キャップ2)を被せて外装筐体の開口端に一体化してかしめたもので、この安全装置10によって外装筐体内に発電物質を封止している。

前記封止体20は、二枚の円形のアルミ箔3、4がその周囲で絶縁リング5を挟んで積層されており、絶縁リング5は、ポリプロピレン樹脂を図のような断面を有するリングに成形したものである。

上側アルミ箔3の周囲上面には端子キャップ2の周縁に挟まれてリング状のPTC(PositiveTemperature Coefficient)素子6が配設されている。PTC素子6は、それが組み込まれた電流回路に大電流が投入された場合や高電圧が印加された場合に、その抵抗が急激に上昇して電流を遮断する正温度特性の抵抗素子である。下側のアルミ箔4は、その周縁において前記絶縁リング5と金属ケース1に挟まれている。

この上下のアルミ箔3、4は、互いの中央部C(円形の中心)で超音波溶接又はレーザー溶接によって溶着されており、下側のアルミ箔4の裏面には、その溶着位置Cと同心の円に沿って所定の深さの溝4aが設けられていて、その部分が薄肉4aとなっている。

金属ケース1の底部には、短絡、過充電等の異常使用の際に、その下に封止された発電要素が反応して発生したガスを安全装置10内に導くための通気孔1aが設けられており、底部外面には、発電要素に繋がるリード線31が接続されている。以上が、この参考例1の安全装置10の構造であるが、次に、この安全装置10の作用を示す。

外部短絡等の誤使用時に電池に過大電流が流れた場合、先ず、前記PTC素子6が動作温度に達してその抵抗値が増大し、通電電流が大幅に減少維持される。それにより、電池の著しい損傷を防止できる。

次に、例えば、リチウムイオン二次電池では、充電器の故障などによる無制限での過充電、あるいは逆充電等に至った場合、上記PTC素子6の動作電流以下の電流が流れている場合でも、電池の安全許容電流を超えて電池内圧が上昇することが多い。この場合、さらに継続して電池に電流が流れた場合には、外装筐体内の電解液や活物質の分解などを伴いながら電池温度が急激に上昇して、大量のガスあるいは蒸気を発生させ、発火あるいは爆発的損傷に至ることがある。

それを防止するために設けたのが前記封止体20である。ガスが発生すると、それは前記ケース底部の通気孔1aから安全装置10内に浸入し、下側のアルミ箔4と、それに溶着された上側のアルミ箔3を押圧する。そうすると、図1(b)に示すように、両アルミ箔3、4が断面アーチ状に変形して張力がかかるので、そのことにより、下側アルミ箔4の前記薄肉部4aに剪断力が作用して、最終的に、図1(c)に示すように、その薄肉部4aの部分で下側アルミ箔4が破断する。

こうして、中心の溶着部Cを通じてのみ導通していた両アルミ箔3、4が離間するので、金属ケース1、下側アルミ箔4、上側アルミ箔3、PTC素子6、キャップ2端子と繋がっていた通電経路の電流が遮断され、電池の温度上昇が阻止される。上側のアルミ箔3は破断せず、引き続き発電要素を外装筐体内に封止する。

この下側のアルミ箔4を破断させるための強度の弱い部分の形成方法としては、図2(a)に示すような溝4aを形成することによる薄肉部4aの形成以外にも、図2(b)、(c)に示すような、半抜き加工やハーフカット等の形態があり、これらは、プレス成形、エッチング、電鋳等の方法で成形する。

さらに、強度の弱い部分を有するものとして、図2(d)に示すような、クラッド板形態のものを形成してもよい。このものは、本体となるアルミ箔4の表面に、リング状の別種の金属4rを被覆するものであり、そのリング4rの内周縁がアルミ箔4の表面に設けられるべき強度の弱い部分に沿うようにする。この形態のものでは、アルミ箔4の下面に上向きの圧力が加わった際に、その表面がリング4rの内周縁に押しつけられて、その部分で破断する。このクラッド板形態のものは鋳造法や圧延法で形成する。

(参考例2)
参考例2では、上記参考例1の構成を基にして、図3(a)に示すように、下側のアルミ箔4に通気孔4bを設けた。

通気孔4bを設けると、ガスがそこから浸入し、上側のアルミ箔3を直接押圧して、それを変形させる。この時、前記参考例1の場合と同様、その中央Cで溶接されている下側のアルミ箔4を変形させるが、この場合、それを破断に至らせるための有効な受圧面積は上側のアルミ箔3の全面積(図3(a)の符号S3 参照)に対応し、下側のアルミ箔4に通気孔4bを設けず、上側のアルミ箔3が下側のアルミ箔4とともに押圧される場合の破断に有効な受圧面積、すなわち、破断位置(薄肉部4a)の内側の面積(図1(a)の符号S1 参照)より大きい。受圧面積を大きく取れるということは、破断圧力のバラツキを小さくできるということであり、所望の圧力に近い状態で電流遮断を起こさせることができる。

近年、機器の小型化に伴い、それに搭載される電池についても、ますます小型化が要求されるが、そういう状況の下、同じ寸法のケースの電池において、ガスの受圧面積を相対的に大きくとれるということは電池の小型化にとって大いに有利なことである。

なお、この参考例2では、下側のアルミ箔4を破断させるために設ける強度の弱い部分を、この通気孔4bに兼用させた。図3(b)は封止体20の変形途中を示しており、図3(c)は下側のアルミ箔4が破断した後の様子を示している。

(実施の形態)
上記参考例1,2では、電池の温度上昇に基づいて電流の遮断作用を起こすための素子としてPTC素子6を配設したが、この実施の形態ではPTC素子6に代えて図4(a)に示すような帯板状のバイメタル7を配設した。

バイメタルは、図4(b)に模式的に示すように熱膨張率の異なる二枚の金属片を貼り合わせたものであり、この実施の形態では上側の金属片7aが下側の金属片7bより低膨張率となっている。このようなバイメタル7を、図4(c)に示すように、上下のアルミ箔3、4の溶着部Cと絶縁リング5の間に、一端を上側アルミ箔3と絶縁リング5の間に挟み、他端を自由端とする片持ち梁の形態で配設している。なお、この実施の形態は、角型電池で例示しており、9は安全装置10を外装筐体30と絶縁するための絶縁リング、19は安全装置10をその絶縁リング9内にかしめ込み、かつ、外装筐体30と電気的・機械的に接合される金属リングである。この絶縁リング9と金属リング19についての意味合いは後述する。

以上のようにバイメタル7が配設された安全装置10では、周囲の温度が上昇すると、バイメタル7は低膨張率側、すなわち、この実施の形態では上側に曲がるので、その自由端の部分が上方に反って、上側のアルミ箔3を上向きに押圧する。こうして、上側のアルミ箔3が押圧されることにより、それが変形し、図4(d)に示すように、それに溶着された下側のアルミ箔4が上側のアルミ箔3から張力を受けて、前記した薄肉部4aで破断する。

このバイメタル7としては、前記のような帯板状のものだけではなく、図5(a)に示すような下向き凸の皿状のもの17を配設してもよい。皿状のバイメタル17は、周囲の温度が上昇し、そのバイメタル17の材質、板厚、あるいは皿面の曲率等の仕様で決まる特有の温度に達すると凹凸の向きが瞬時に完全に反転する。したがって、この皿状のバイメタル17を、図5(b)に示すように上側のアルミ箔3の直下に配置すれば、帯板状のもの7と同様、それによって上側のアルミ箔3を押圧することができる。この皿状のバイメタル17が帯板状のバイメタル7と異なるのは以下のような点である。

すなわち、前記の帯板状のバイメタル7は温度の上昇によって徐々に変位するので、それが押圧する上側のアルミ箔3、あるいは、それに溶着された下側のアルミ箔4がバイメタル7に対して即応性に乏しいものである場合、例えば、アルミ箔の厚みが厚い場合や硬い場合には、両アルミ箔3、4がバイメタル7の押圧に追随して変形しにくい。従って、所望の温度になっても、上側のアルミ箔3が下側のアルミ箔4を破断に至らせるまでには変形せず、電流遮断のタイミングがずれる場合がある。

他方、皿状のバイメタル17は、温度が上昇していって、そのバイメタル17特有の反転温度に達すると、図5(c)に示すように瞬時に反転するので、上記したような即応性に乏しい性質の上側アルミ箔3に対しても、その瞬間的な変形により、上側アルミ箔3を確実に変形させることができる。従って、所望の温度において、下側アルミ箔4を確実に破断することができる。この皿状のバイメタル17が反転する温度は、先にも述べたように、その材質、厚さや成形具合(皿面の曲率)を調整することで行え、設定が容易である。

なお、以上のバイメタル7、17を配設する形態は先の参考例1,2の円筒型電池にも適用可能である。

(参考例3)
強度の弱い部分を設けた下側のアルミ箔4は、全体としても強度的に弱いものであるので、中央の溶着位置Cで上側アルミ箔3と超音波溶接する際、簡単に破損してしまうことがある。そこで、この参考例3では、図6や図7および図8に示すように、上下のアルミ箔3、4の溶着を行う前に下側のアルミ箔4を金属ケース1の底面に溶接で溶着して強度的に補強するようにした。

このようにすれば、下側アルミ箔単体だけの場合と異なり、製作時にも又製作後の使用時にも破損しにくく、歩留りの高い、耐久性のある封止体20を得ることができる。

この下側のアルミ箔4に強度的補強を図るには、ケース1に直接溶着する他、図9(a)、(b)に示すように、別体の導電性の板体14に予め溶着しておき、その板体14をケース1の上面に絶縁リング5で挟んだり((a)参照)、ケース1の上面に溶着して((b)参照)固定するようにしてもよい。

以上の場合、金属ケース1の通気孔1aを通じて外装筐体側から安全装置10側に浸入してくるガスが上側アルミ箔3を押圧できるよう、下側アルミ箔4や板体14のそれぞれに適宜、通気孔4b、14bを設けて置く。

(参考例4)
上記のようなPTC素子6やバイメタル7、17の配設による電流遮断機構にもかかわらず、電池の急激な温度上昇があった場合には、電池の外装筐体の内圧はさらに上がり続けるので、それが外装筐体や外装筐体と安全装置10を組み付けている部分の強度限界を超えた圧力になった場合には、電池が破裂し、電池のみならず、それを搭載している機器を破壊したり、さらには、その機器を操作している人間が怪我をするおそれがある。

そこで、電池が破裂する前にこのガスを電池外に解放しなければならないが、そのためには、所望の圧力になると上側のアルミ箔3が破れるようにする必要がある。そのためには、下側のアルミ箔4の場合と同様に、薄肉部を設けたり、半抜き加工を施したりすればよいが、そのような方法では、所望の圧力で破断するように加工するのが困難である。また、そのような強度の弱い部分の形成は下側アルミ箔4の場合と同様、製作時、あるいは使用時においても簡単に破損してしまうという欠点がある。

そこで、この参考例4では、上側のアルミ箔3を破断させるのに、箔そのものに加工を施すのではなく、図10(a)に示すように、前記参考例3において上側アルミ箔3の上面にリング状の金属板8を載置し、それを端子キャップ2との間で挟むようにした。このようにすると、ガスが上側のアルミ箔3を押圧した際に、アルミ箔3が、その金属板8の内周縁8aに押し付けられて、図10(b)に示すように、その内周縁8aにおいて破断するようになる。この場合の上側アルミ箔3の破れ易さは、それ自身の厚みや硬さとともに、金属板8についても、その開口の大きさで調整することができる。すなわち、金属板8の開口が大きい場合には、上側アルミ箔3が変形するための受圧面積が大きくなるので、それを破るための圧力が小さくて済む。

なお、この上側アルミ箔3を破断させるための金属板8として、前記参考例1におけるPTC素子6を兼用することができる。

(参考例5)
この参考例5は、上記各構成において、図11に示すように、上側のアルミ箔を下向き凸の皿状13に成形したのである。そのようにすれば、上記した皿状のバイメタル17の場合と同様、そのアルミ箔13の材質や皿形状に基づく特有の圧力で瞬間的に凸の向きが上向きに変わるので、力を受けて徐々に変化する平板のアルミ箔3に比べ、下側のアルミ箔4を確実に変形させ、それを確実に破断させることができる。

(参考例6)
この参考例6では、図12(a)に示す角型電池において、コ字の上下の辺の両端が、その辺に直角に上下に突出する突出辺を有する断面形状のポリプロピレン樹脂性の絶縁リング9で端子キャップ2とケース1を挟み込み、さらに、その絶縁リング9の断面コ字の部分を囲む断面コ字状の金属リング19でそれらをかしめ込んだ。そして、このものを安全装置の単位10’としたのである。このような安全装置10’を外装筐体30に取り付ける際には、前記金属リング19のコ字の上辺の部分で外装筐体30の上面30aに溶着する。

このようにすれば、安全装置10’を外装筐体30に組み込む際には、新たに絶縁を図る必要がなく、従来のように封止体20を収納したケース1に端子キャップ2を被せたものを単位とする安全装置10のものに比べ、この分の製作工程をなくすことができる。

また、図12(b)に示す円筒型電池においては、その金属ケース1の側縁に絶縁リング9aを取り付けて金属リング19aでかしめ込んだものや、図12(c)に示すように、その端子キャップ2の側縁に絶縁リング9bを取り付けて金属リング19bでかしめ込んだものを安全装置の単位10”とし、それぞれ、金属リング19a、金属リング19bの部分で外装筐体30の上面30aに溶着する形のものとすることもできる。絶縁リング9a、9bはポリプロピレン樹脂で形成する。図中、Wは溶接部である。

なお、以上の各参考例及び実施の形態では、封止体20を構成する上、下の金属箔3(13)、4にアルミ箔を用いたが、電池の極性によっては、ニッケルやステンレス等の箔を用いることもある。

また、各絶縁リング5、9、9a、9bについても、ポリプロピレン樹脂以外にポリブチレンテレフタレート(PBT)やパーフルオロアルコキシフッ素樹脂(PFA)等の合成樹脂を用いることができ、それらが有する耐電解液特性を利用すれば、電解液による電池の腐食を防止できることにもなる。

【発明の効果】
以上、説明したように、この発明は、安全装置を設けるようにしたので、電池の異常な温度の上昇や内圧の増加があった際には、その安全装置により、通電経路の電流を遮断して、それ以上の温度上昇や内圧の増加を阻止するので、電池の爆発の危険を防ぐことができる。

BACKGROUND OF THE INVENTION

In order to solve the above-described problems, the present invention provides a safety of a secondary battery in which a sealing body is housed in a conductive case having a vent hole so as to achieve electrical continuity between the case and a terminal cap covering the case.
