【発明の属する技術分野】
本発明は、所定の温度、電流にて電流を規制/遮断する電流規制/遮断素子を具備した非水電解質二次電池に関するもので、特に、過電流による異常発熱、高温状態に曝された場合の熱暴走を防止する機能を電池自体に設けると共に、樹脂被覆された電池缶を使用し、電池単体での使用を可能にした非水電解質二次電池に関する。

【従来の技術】
非水電解質二次電池の一例であるリチウムイオン二次電池はエネルギー密度が高く、電解液として可燃性の有機溶媒を用いているため、水溶液系の電池に比して安全性の配慮が重要となる。何らかの原因によって異常が生じたときにも人体や機器に損傷を与えないように安全性を確保する必要がある。例えば、電池の正極端子と負極端子との間に金属片等が接触して外部短絡が生じた場合、エネルギー密度の高い電池では過大な短絡電流が流れ、この電流が内部抵抗によってジュール熱を発生させ、電池温度を上昇させてしまう。電池が高温になると正負極活物質と電解液との反応や電解液の気化、分解などが生じて電池内部の圧力が急上昇し、電池の破裂や発火に至る恐れがある。

さらに電池が異常な状態に陥る原因は、上述した外部短絡だけでなく、電気的、機械的、熱的など種々の要因が考えられる。リチウムイオン二次電池をはじめとする非水電解質二次電池では、電池が異常状態に陥ることを防止すると共に異常状態に陥った場合にも危険な状態にならないようにする機能が設けられている。

上記のような背景から、リチウムイオン二次電池は、PTC(positive thermal coefficient) 素子や温度ヒューズと共にパックケース内に収容した電池パック(例えば、特許文献1参照)や過充電や過放電等から電池を保護する電池保護回路を構成した回路基板と共にパックケース内に収容した電池パックの形態に構成されるのが一般的である。電池単独で機器に装填される構成でも、接続回路に前記のPTC素子や電池保護回路が設けられる。

電池が危険な状態に陥るのは、過電流や過充電、さらには高温環境への曝露により電池の温度が異常上昇することが最大の要因である。そこで、上記電池パックを構成する場合には、温度ヒューズを電池缶に接触させて配置したり、電池温度をサーミスタ等によって検出することにより、異常な電池温度が検出された場合に入出力回路を遮断する制御がなされる。しかし、電池温度の検知は電池の外部から行っているため、異常温度の検出に遅れが生じたり、検出精度が低い問題がある。電池内部で温度を検出して異常高温に対応するのが最も好ましい処置である。これを実現すべく、電池缶の開口部に温度ヒューズを内蔵した封口体を配した円筒形の密閉型電池も提案されている(例えば、特許文献2参照)。

【発明が解決しようとする課題】
しかし、角形電池のように小型化あるいは薄型化された電池には、PTC素子や温度ヒューズを設けるスペースを確保することが困難であるため、電池パックの形態に構成して、電池の外部に電池保護回路やPTC素子を設け、電池が危険な状態に陥ることを防止している。さらに前述したように電池が危険な状態に陥る温度状態を電池の外部から検出しても、検出の遅れや検出精度に問題があり、小型薄型化された電池内の温度に対応して動作する安全機能を設けることが望まれている。

一方、電池保護回路やPTC素子を設けた構成では、温度ヒューズのみを具備した電池パックに比べて制御回路や素子の価格が高くなるため、コスト高を招いてしまう。さらに昨今、電池パックを使用する機器の価格低下に伴い、電池パックに対するコスト低減の要求が厳しくなっており、コスト高を招く電池パックの高機能化に逆行する市況環境である。そこで、電池パックを構成する筐体の構成を簡素化することが望まれている。

本発明者らは、上述した状況に鑑み、所定の温度、電流にて電流を制御する電流規制素子、及び電流遮断素子を具備した電池を提案した。この電池は、正極端子、負極端子の導体面を外部露出させる絶縁部材を前記封口板の上部に配置し、封口板と絶縁部材にて囲まれた空間に前記各素子を収容した構成を有しており、電池単体として使用可能である。

さらに、上記の電池は、発電要素を収容する電池缶の外面を樹脂フィルムにて被覆した外装被覆としている。樹脂フィルムは、一面に接着層を形成し、電池缶の表面を取り囲むように貼付されており、電池の表面には樹脂フィルムの巻着端が露呈している。このため、樹脂製の筐体を用いた電池パックに比較して、意匠性、商品性に劣ってしまう。

また、使用者が興味本位で電池の外装被覆を容易に剥離させる事が可能である。この時、外装被覆が剥がされた電池缶の部位は、正負極の何れか一方の電位を有しているため、他極の電位を有する部位との間で誤って短絡を発生させてしまう恐れがある。

以上のことから、本発明が目的とするところは、電池単体として使用可能とし、且つ外観の商品性を高めた電池であり、同時に安全機能を異なる複数の条件で作動させ、安全性を確保した非水電解質二次電池を提供することにある。

【課題を解決するための手段】
上記目的を達成するために本発明に係る非水電解質二次電池は、発電要素を収容した電池缶の開口端を封口板によって封口し、正極外部接続端子及び負極外部接続端子を外部露出させる絶縁部材を前記封口板の上部に配置してなる非水電解質二次電池であって、前記封口板と絶縁部材に囲まれた空間に、所定の温度又は電流にて充放電電流を規制又は遮断する復帰式電流規制素子及び/又は所定の温度又は電流にて電流を遮断する非復帰式電流遮断素子が配設され、前記電池缶は、樹脂被覆金属板を、DI工法で、横断面形状が長円形の有底筒状に成形した成形体からなり、その外面側が少なくとも樹脂被覆されており、前記樹脂被覆は、ポリエチレンテレフタレート、エチレンテレフタレート繰り返し単位を主体とする共重合ポリエステル樹脂、ポリブチレンテレフタレート、ブチレンテレフタレート繰り返し単位を主体とするポリエステル樹脂、またはこれらのポリエステル樹脂を少なくとも2種類ブレンドしたポリエステル樹脂、または上記のポリエステル樹脂を少なくとも2種類積層してなる複層のポリエステル樹脂のいずれか、さらにポリカーボネート樹脂、またはポリカーボネート樹脂と上記のポリエステル樹脂を少なくとも1種類ブレンドした樹脂、さらに、ポリカーボネート樹脂と上記のポリエステル樹脂を少なくとも2種類積層した複層樹脂からなる二軸配向樹脂フィルムのいずれかにより構成されていることを特徴とする。

本発明の構成において電池缶は、樹脂被覆金属を横断面形状が長円形の有底筒状にDI加工を施して成形されたケースを用いている。成形されたケースは、発電要素を収容し、後述する復帰式電流規制素子、及び非復帰式電流遮断素子を配置することで、電池に完成される。電池缶は、上記所定の樹脂被覆が施された樹脂被覆金属から形成されることにより、従来構成で不可欠であった外装被覆用の樹脂フィルムを必要としない。特に樹脂フィルムによる絶縁、保護が困難であった電池缶の底面部分も被覆されることから、底面被覆に要する部材も必要としない。このため、外装被覆を施すための工程を簡略化できる点、さらに電池の部品点数を削減できる点で有利な効果を奏する。

加えて、従来の電池缶における金属部分と外装の被覆層となる樹脂部分とが一体化されていることから、使用者による樹脂フィルムの剥離、及びこれに起因する短絡の発生を防止するだけでなく、外装被覆の物理的強度を向上させ、電池に対する擦れや引っ掻き等による外装被覆の破損を抑制できる効果も奏する。

一方、本発明の構成において、電池缶の開口端を封口する封口板と、正負極接続端子の導体面を露出させる絶縁部材とによって形成される空間部に、非復帰式電流遮断素子、及び復帰式電流規制素子を配置している。これにより、デッドスペースとなっていた空間部を有効活用でき、電池の体積を増加させることなく安全機能を備えた電池に構成することができる。さらに、複数の異なる温度/電流条件で電流を規制/遮断する素子を設け、これら素子が共に正負極の各端子よりも発電要素側に配置され、且つ電池表面に前記端子のみを露出させる構成とすることで、電池単体としての安全性を大幅に向上させるものである。

尚、絶縁部材は、封口板の上部に配置されており、前記正極端子、負極端子を含む端子の導体面を露出させ、他の部位を絶縁被覆するものである。この絶縁部材は、接続端子を露出させるための開口部を設けた形状に樹脂成形する事で得られる。また、前記の樹脂成型された絶縁部材を用いる構成に代えて、基板上に接続端子を形成し、他の部位を絶縁被覆することで端子部分を露出させる構成、また同様に基板上に端子部分を形成した後、端子部分が露出する様に樹脂成形を行う構成でも良い。

また、本発明に係る非水電解質二次電池は、上記本発明の構成において、正極端子、及び負極端子が絶縁部材上に形成するのが好ましい。

この構成によれば、正極端子、負極端子が封口板の上部に配置される絶縁部材上に形成されることから、電池及び絶縁部材と別体にて端子を形成する必要がなく、構成の簡素化をはかることができる。

尚、本発明の構成において、正極端子及び負極端子は、非水電解質二次電池とこの電池を使用、或いは充電する機器との接続用途に供せられる端子部分を指すものである。これら端子は、上述した封口板の上部に配置される基板に形成する構成に加えて、非復帰式及び/又は復帰式の電流規制素子の表面に形成する構成、さらには封口板等の電池構成要素に形成する構成を、単独或いは組み合わせたものである。従って、本発明における正負極の接続端子は、電池缶及び封口板の表面において正負極の各電位を呈する部分を指すものではない。

またさらに、本発明に係る非水電解質二次電池は、上記本発明の構成において、絶縁部材が回路基板から構成され、この回路基板の一面に正極端子、及び負極端子を形成し、他面に少なくとも充放電状態を制御する制御回路を実装してなり、発電要素と正負極端子との経路に介挿されたスイッチ手段を制御し、非復帰式もしくは復帰式電流規制素子の何れか一方として機能するものである。

この構成によれば、正負極端子が形成された回路基板に、充放電状態を制御する制御回路、この回路にて制御され、電池缶に収容された発電要素と正負極端子とを接続する経路に配置されるスイッチ手段、とを備え、制御手段が電池に付加される電流、及び/もしくは温度を検出、評価し、電池への電流供給を遮断、或いは規制する必要があると判断した際に、スイッチ手段をオフ状態へ切り替えるものである。従って、制御回路は、非復帰式電流遮断素子、及び復帰式電流規制素子の何れか一方の機能を果たす事ができる。そこで、前記各素子の何れか一方の機能を制御回路にて代行することで、非復帰式電流遮断素子、復帰式電流規制素子を削減することができる。

制御回路は、正負極端子が形成された回路基板上に形成することで、部品点数の削減、省スペース化を実現できることから好ましい構成であるが、正負極端子の少なくとも一方を別体としても同様の機能を果たすことはできる。さらに、非復帰式電流規制素子、復帰式電流遮断素子に併用して、制御回路及びスイッチ手段による制御を設けても良い。この構成では、前記素子による2重の安全機能に加えて、制御手段による安全機能も反映することから、電池の安全性をさらに向上させる効果を奏するものである。

尚、本発明における非復帰式電流遮断素子、及び復帰式電流規制素子は、共に所定の動作温度及び/又は動作電流で電流を遮断/規制する。これら素子は、過大な電流が流れることで、温度上昇を生じ、この温度上昇により電流を規制/遮断する作用効果を奏するものである。また、素子が高温環境下におかれた場合には、温度上昇により電流を規制/遮断するものである。従って、これら素子は、温度、電流の条件により別個独立に作動するのではなく、素子に加わる温度、及び電流により生じた温度上昇の両因子が密接に絡み合って作動するものである。本発明に係る非水電解質二次電池は、復帰式電流規制素子による電流規制が非復帰式電流遮断素子による電流遮断に優先して生じさせるものであり、両素子の動作温度及び電流は、素子の特性、電池の使用条件等を鑑みて決定するのが好ましい。特に、非復帰式電流遮断素子は、温度による作動条件を優先すると、過大な短絡電流が流れた際に、電池自体の内部抵抗によってジュール熱が発生し、過度な温度上昇を招く虞がある。そこで、電流による作動条件を優先させ、ジュール熱による異常な温度上昇が生ずる前に非復帰式電流遮断素子を作動させることで、信頼性を高める効果が得られる。この設定は、非復帰式電流遮断素子が動作する電流値を低く設定することで実現できる。

好ましくは、復帰式電流規制素子の動作温度は80〜100℃に、非復帰式電流遮断素子の動作温度は100〜130℃に設定すると、復帰式電流規制手段による動作がなされなかった場合にも、非復帰式電流遮断手段による動作がなされるので、二重の安全機能を構成することができる。

復帰式電流規制手段は、所定の動作温度以上に加熱された、或いは所定値以上の電流が加わった際に、抵抗値が急増するPTC素子が好適であり、抵抗値の急増により過大電流を規制することができる。また、所定値を超える動作温度、電流が加わった際に、変形により回路を開くバイメタルを適用することもできる。このバイメタルは、作動時には電流を遮断し、電流/温度が正常値に戻ると、再度、閉状態に復帰するものである。このように、復帰式電流規制素子は、異常状態に有る場合のみに電流を規制、或いは遮断するものである。さらに、PTC素子、バイメタルに代えて、復帰式電流規制素子としては、形状記憶合金を用いたスイッチ機構やサーミスタ素子を用いることができる。後者のサーミスタ素子は、所定の動作温度に到達すると電流を規制する素子である。

一方、非復帰式電流遮断手段は、所定の動作温度以上に達した際に、溶融して回路を開く温度ヒューズが好適である。このヒューズの配置形状としては、封口板、接続リード、基板上にチップ状のヒューズを配置する構成、或いは基板上に過電流や異常温度で溶断する回路パターンを形成したパターンヒューズによる構成が好ましい。また、これらヒューズに代えて、所定の動作温度以上に達した際に、記憶する形状に戻って回路を開き、温度が低下しても開状態を維持するように設定された形状記憶合金を用いたスイッチ機構を適用することもできる。

【発明の実施の形態】
以下、添付図面を参照して本発明の実施形態について説明し、本発明の理解に供する。尚、以下に示す実施形態は本発明を具体化した一例であって、本発明の技術的範囲を限定するものではない。
(電池缶の作製方法)
本実施形態における電池缶は、以下の手順にて作成した。

本実施形態における電池缶は、樹脂被覆ニッケル鋼板を用いて形成した。この樹脂被覆ニッケル鋼板は、ニッケルメッキ層が形成された鋼板に熱可塑性樹脂フィルムを積層することによって得られるものである。また、このニッケルメッキ鋼板に代えて、アルミニウム合金板、好ましくはMnを含有するAl−Mn合金を用いても良い。また、ニッケル鋼板やアルミニウム合金板に積層される熱可塑性樹脂フィルムには、ポリアミド樹脂を用いるのが好ましい。

ニッケルメッキ鋼板と熱可塑性樹脂フィルムの積層は以下のようにして行われる。すなわち、供給手段から連続的に送り出された鋼板を、加熱手段を用いて熱可塑性樹脂フィルムの融点以上の温度に加熱し、その両面に、フィルム供給手段から送り出された熱可塑性樹脂フィルムを接触させ、1対のラミネートロールの間で重ね合わせ、挟みつけて圧着した後、直ちに急冷することで作製される。

得られた樹脂被覆ニッケルメッキ鋼板は、絞り加工等の加工方法により電池缶とされる。好ましくはDI工法を採用することで、底厚が側厚に比べて肉厚に設定された電池缶を効率的に作製できる。このDI工法は、プレス加工によってカップ状に形成された中間製品をパンチにより絞りダイス、及び複数のシゴキダイスが一直線上に列設されたダイス列内に押し出すことで実施される。中間製品が、パンチの進出方向にその内径が小さくなるようにダイスが配列された絞りダイス、各シゴキダイス内に押し込まれる毎に絞り及びシゴキが加えられ、一工程で所定寸法の有底円筒形の電池缶に成形することができる。

電池缶の作製を実施するに際し、熱可塑性樹脂フィルムの上面に、高温揮発性潤滑剤を塗布するのが好ましい。高温揮発性潤滑剤は、加工後に200℃程度の温度で数分の加熱を施した時に50%以上飛散することが望ましく、具体的には、流動パラフィン、合成パラフィン、天然ワックスなどの単体、またはこれらの混合物から加工条件、加工後の加熱条件に応じ選択する。塗布される潤滑剤の特性としては融点が25〜80℃、沸点が180〜400℃の範囲が好ましく、塗布量は缶外面となる面、缶内面となる面、加工条件、加工後の加熱条件等を考慮して決定される。

さらにニッケルメッキ鋼板やアルミニウム合金板に積層される熱可塑性樹脂としては、上述のポリアミド樹脂に代えて、ポリエステル樹脂、ポリオレフィン樹脂、ポリカーボネート樹脂などを主成分とした単層または複層の樹脂フィルム、これらの樹脂が2種以上ブレンドされた樹脂フィルム、あるいは共重合した樹脂フィルムなどを用いることができる。特にDI工法を適用する場合には、ポリエチレンテレフタレート、エチレンテレフタレート繰り返し単位を主体とする共重合ポリエステル樹脂、ポリブチレンテレフタレート、ブチレンテレフタレート繰り返し単位を主体とするポリエステル樹脂、またはこれらのポリエステル樹脂を少なくとも2種類ブレンドしたポリエステル樹脂、または上記のポリエステル樹脂を少なくとも2種類積層してなる複層のポリエステル樹脂のいずれか、さらにポリカーボネート樹脂、またはポリカーボネート樹脂と上記のポリエステル樹脂を少なくとも1種類ブレンドした樹脂、さらに、ポリカーボネート樹脂と上記のポリエステル樹脂を少なくとも2種類積層した複層樹脂からなり、公知の押し出し機によりフィルム成形後、縦横二方向に延伸し、熱固定して製造される二軸配向樹脂フィルムが好ましい。

積層される樹脂フィルムの厚さは5〜50μmの範囲が好ましく、10〜30μmの範囲がより好ましい。厚さが5μm以下の場合、連続的に高速で金属板に積層することがむずかしい。一方、積層される樹脂フィルムの厚さが50μm以上になると、エポキシ系樹脂塗料などと比較して経済性の点からも好ましくない。

また、樹脂フィルムはニッケルメッキ鋼板やアルミニウム合金板に直接積層されてもよいし、樹脂フィルムとニッケルメッキ鋼板、或いはアルミニウム合金板の間にエポキシ−フェノール樹脂のような熱硬化性接着剤を介在させて積層されてもよい。熱硬化性接着剤を樹脂フィルムまたは鋼板/合金板のどちらかの、互いと接着する片面に予め塗布しておくことにより、熱硬化性接着剤を介在させて樹脂フィルムをニッケルメッキ鋼板、或いはアルミニウム合金板に積層することができる。

(第1の実施形態)
本実施形態は、非水電解質二次電池の一例であるリチウムイオン二次電池について説明する。図1は、本実施形態に係るリチウムイオン二次電池の外観を示すもので、扁平な角形電池として形成されている。この角形電池は、電池缶1の開口端を封口する封口板3に電池缶1内側に向けた凹部(図1には図示せず)を形成している。また、絶縁板11は、封口板の上部に配置されており、封口板の凹部と絶縁板11とにより囲まれた空間に、非復帰式電流遮断素子及び復帰式電流規制素子の双方を配置している。

図1において、本実施形態に係るリチウムイオン二次電池は、上述した電池缶の作製方法によって得られた電池缶1を用いた。この電池缶1は、ニッケルメッキ鋼板の一方側のニッケルメッキ層をポリアミド樹脂フィルムにて被覆しており、樹脂フィルム側が外面となるようにプレス加工及びDI加工を施すことによって断面形状が長円形である有底筒状に形成されている。そして、電池缶1内に発電要素を収容し、電池缶1の開口部は後述する封口板3によって封口され、封口板3上に設けられた正極端子(+)及び負極端子(−)を構成する部位が封口板3上を閉じる絶縁板11に形成された開口部から外部に露出するように構成されている。また、ポリアミド樹脂からなる電池缶1の被覆層28には、レーザー印字、或いは印刷にて製造者名、品番、消費者への警告等の表示の用に供される。これら印字及び印刷は、電池缶1の作成工程以降に実施されるものである。缶形状への加工工程の前段階で印刷、印字を行った場合には、加工により変質、消去されてしまう。好ましくは、絶縁板11を一体化し、電池として完成し、電池が正常に機能する状態、即ち製造工程の最終段階で、印字や印刷を施す方法が用いられる。この方法によれば、上記の表示に加えて製造番号等の印字も可能となり、電池の品質管理面で極めて有用な効果を奏する。

図2及び図3は、上記リチウムイオン二次電池の内部構成を示す部分断面図で、図3(a)(b)(c)は、それぞれ図2に示すA−A線、B−B線、C−C線位置での矢視断面であり、電池上部の内部構造を示している。電池缶1内には正極板と負極板とをセパレータを介して巻回した極板群14が収容され、枠体2によって収容位置から移動しないように位置固定されている。電池缶1の開口端には缶内側に向けて凹部を形成した封口板3が嵌め合わされ、その周囲が電池缶1にレーザー溶接されることにより電池缶1の開口端が封口されている。封口板3の両側に形成された開口部の一方の開口部には上ガスケット7と下ガスケット5とにより封口板3と絶縁すると共に封口性を保ち、ワッシャ4及び後述するPTC素子9の下極板9aを取り付けてリベット6が固定されている。他方の開口部は封口板3が電池缶1上に取り付けられた後に、電池缶1内に電解液を注液するためのもので、注液後は図示するように封栓10が挿入され、封栓10を封口板3に溶接することにより閉じられる。

上記構成において、温度ヒューズ8はその動作温度が100〜130℃に設定され、PTC素子9の動作温度、即ちトリップ状態となる温度が80〜100℃に設定される。PTC素子9のトリップ状態になる温度を80℃、温度ヒューズ8の動作温度を100℃に設定した場合、このリチウムイオン二次電池が装填された機器の故障や、金属物が正極端子(+)と負極端子(−)との間に接触したような外部短絡が生じたとき、過大な短絡電流によりPTC素子9は温度上昇し、その温度がトリップ状態となる温度80℃に達すると、抵抗値が急増するので短絡電流は一気に制限され、短絡によって電池が危険な状態に至る前に阻止することができる。短絡状態が解除されると、過大な短絡電流がなくなるので、PTC素子9の温度は低下してトリップ状態から外れ、抵抗値も下がるので再び正常な電池使用が可能となる。

また、このリチウムイオン二次電池が装填された機器の故障などの原因によって高電圧が印加されたり、逆充電がなされたような場合に、PTC素子9が絶縁破壊され、それによる電流規制の作用が働かなかったときには、電池温度の急激な上昇により100℃の温度状態に達すると、温度ヒューズ8が溶断して、PTC素子9が動作し得ない状態での危険状態への移行が阻止される。このような二重の安全機能によってエネルギー密度の高いリチウムイオン二次電池を安全に使用することができる。

また、真夏の炎天下に駐車したクルマの車内に電池又はそれが装填された機器が放置されていたような場合に、電池温度は80℃を超えるまでになることがある。このとき、PTC素子9はトリップ状態となって抵抗値が増大するために電池の使用はできず、電池が異常温度になっている状態で使用されることが防止できる。電池が通常の温度環境に戻されると、PTC素子9はトリップ状態から復帰するので、再度正常な電池使用が可能である。電池が100℃を超えるような高温環境下に曝されたような場合には、電解液や極板活物質が熱により変質し、正常な充放電反応が得られない恐れがある。このような高温状態に陥った場合には、温度ヒューズ8が溶断して電池の使用を不可にすることで危険状態への移行を阻止することができる。

上記構成になる電池の製造は、以下に示す手順により実施することができる。まず、封口板3の凹部内に上ガスケット7を配し、その上に温度ヒューズ8とPTC素子9とを一体化した複合パーツを置き、封口板3の底面側に下ガスケット5を配してリベット6により下ガスケット5、上ガスケット7、PTC素子9の下電極9a、ワッシャ4を締結すると、封口板3に安全機能及び端子を備えた更なる複合パーツが形成される。更に、封口板3の凹部内の温度ヒューズ8やPTC素子9が収容された部位は凹部の側壁及び突出部33によって囲まれているので、そこに配設された構成要素を包み込んでシリコン樹脂やエポキシ樹脂等の樹脂材料が充填される。樹脂充填は側壁及び突出部33で囲まれた中で行なわれるので、樹脂が負極端子(−)となる封栓10に付着しないように充填することができる。この樹脂充填により封口板3の凹部内に配置された各構成要素が絶縁体で被覆固定され、電池に振動や衝撃が加わったときにも各構成要素が保護され、絶縁性が向上すると同時に熱伝導性がよくなり、PTC素子9や温度ヒューズ8に対する伝熱性を向上させることができる。

このように複合パーツに構成された封口板3と、極板群14を収容した電池缶1との間で正極リード12及び負極リード13の接続を行なう。正極リード12及び負極リード13は、極版群14から枠体2に設けられた穴から外部に引き出され、電池缶1より外に置かれた封口板3との接続作業が容易にできるように長く引き出されている。このリード接続がなされた後、電池缶1の開口端に封口板3を嵌め込むと、正極リード12及び負極リード13は、図3(a)(b)に示すように、枠体2上に折り畳まれる。電池缶1の開口端に嵌め込まれた封口板3の周縁と電池缶1の内周縁との間はレーザー溶接され、封口板3は電池缶1に固定される。

(第2の実施形態)
本実施形態は、第1の実施形態と同様に非水電解質二次電池の一例であるリチウムイオン二次電池について説明する。図8は、本実施形態に係るリチウムイオン二次電池100a,100bの外観を示すもので、扁平な角形電池として形成されている。

前記電池本体101は、図9に示すように、横断面形状が長円形の有底筒状に形成された電池缶122内に発電要素を収容し、その開口端は封口板123がレーザー溶接されることによって封口されている。電池缶122について、本実施形態では第1の実施形態におけるニッケルメッキ鋼板に樹脂被覆層を形成した電池缶に代えて、アルミニウム合金板、詳しくはAl−Mn合金にポリアミド樹脂層を形成し、同様にプレス加工、及びDI加工を施したものを使用している。電池缶122に接合して電池正極となる封口板123には、その中央に上ガスケット124a及び下ガスケット124bにより絶縁して電池負極となるリベット125が締結されている。また、封口板123の一部は箔状板を貼り合わせたクラッド板に形成されており、クラッド板部分に放出口120aを形成した安全弁120が構成されている。また、封口板123の両側には樹脂モールド体103を電池本体101に係合する一対の係合部材126が形成されている。この係合部材126の形成方法は、封口板123にプレス加工により形成する方法、係合部材126を封口板123に溶接接合する方法のいずれかを採用することができる。

上記構成になる電池本体101には、図10に示すように、リベット125に一方の電極板を接合してバイメタル素子110が配設され、バイメタル素子110の他方電極板は封口板123上に貼着された絶縁シート121上に配置され、後述する正極接続リード板(正極接続ライン)108と接合される。このバイメタル素子110は、可動接点構造を有している。この接点に過電流が流れることで発生する過度の温度上昇や高温環境により、接点が反転し、完全に電流を遮断する復帰式電流規制素子である。このバイメタル素子の動作温度は、上述した第1の実施形態と同様に80〜100℃に設定される。この設定は、可動接点を構成する熱膨張係数の異なる2種類の金属の貼り合わせ状態、形状等を制御することで、任意に設定可能である。また、このバイメタル素子は、通電時で10mΩ程度の接触抵抗値を示し、PTC素子に比べて3分の1となることから、電池の負荷を低減する効果を有する。このようなバイメタル素子110は、後述する樹脂の充填成形時に溶融状態にある成形樹脂に接することになる。バイメタル素子110は、成形時の熱負荷に耐えうる特性を有しているが、バイメタル素子110が熱破壊されないように断熱シート116を配設するのが好ましい。また、安全弁120の放出口120aを覆って樹脂シート140が貼着される。

既に述べたように本実施形態における非復帰型電流遮断機構は、発電要素の少なくも一方の電極と封口板上に位置する同極性の端子とを接続する接続ライン上にスイッチ手段を配置している。このスイッチ手段は、好ましくは正極と正極端子との間にFET素子を配置したものであり、FET素子が制御回路にて制御される。本実施形態では、復帰型電流規制素子であるバイメタル素子110と組み合わせていることから、バイメタル素子110が動作した後も温度上昇、過電流が継続した場合に制御回路による電流遮断素子としての機能を奏している。さらに、この構成では、非復帰型電流遮断素子として制御回路を用いていることから、後述する樹脂モールド時の熱影響を排除することができる特有の効果も奏する。この熱影響は、温度ヒューズ等の熱感応性を有する電流規制/遮断素子を用いた場合に共通して認められる特有の現象であり、樹脂モールド時に成形樹脂の熱、圧力により前記の素子が溶断してしまい、素子としての機能を喪失、若しくは劣化する虞がある。このような不具合を解決するために、素子を成形樹脂から保護する部材を配置する構成を本発明者らは先に提案したが、工数の増加等を招いてしまう。上述した構成で有れば、樹脂モールド時の熱影響を排除できる特有の効果を得ることができる。

また、バイメタル素子110に代えて非復帰型電流遮断素子として温度ヒューズを用いることでもできる。この場合には、上記の制御回路は復帰型電流規制素子として機能させる必要があり、温度ヒューズに動作に先立って制御回路がスイッチ手段を開状態とすることで電流を規制(遮断)し、電池が定常状態に復帰した際にスイッチ手段を閉状態とすることで通常使用を可能にする。

さらに、前記の温度ヒューズに代えて、回路基板上にパターンヒューズを形成し、これが非復帰型電流遮断素子としての機能を果たす構成としても良い。このパターンヒューズは、回路パターンに比べて極細のパターンを端子板102上に形成することで得られる。高温状態になると、パターンヒューズは端子板102上で溶断し、電気的接続が断ち切られる。同様に、過大な電流が付加された場合にも、パターンヒューズに発生する過度の温度上昇により、ヒューズ部分が溶断し、完全に電流を遮断する非復帰式電流遮断素子の特性を示す。端子板状にパターンヒューズと制御回路を形成する構成では、復帰式電流規制素子、非復帰型電流遮断素子の双方が回路基板上に形成されることから、これら素子の少なくとも一方を電池本体101と端子板102との間に別途配置する必要が無く、構成の簡素化、及びコストの削減を可能にする。また、非復帰型電流規制素子が回路パターンと同時に端子板102上に形成可能なため、製造工程の簡略化にもつながる。
