【発明の属する技術分野】
本発明は、ディーゼルエンジン等の内燃機関に高圧燃料を噴射する燃料噴射ノズルに関する。

【従来の技術】
直接噴射式エンジンにおいて、燃料噴射ノズルから噴射される燃料噴霧の形状及び噴射量は、エンジンの運転状態及び噴射時期(噴射初期と後期)によって最適な状態がある。これを実現する従来技術として、実開昭63−51154号公報がある。これは、図29に示す様に、ノズルボディ100のシート面110に開口する第1の噴孔120とサック室130の内周面に開口する第2の噴孔140とを設け、ニードル150のリフト量に応じて、噴射噴孔数を二段階に変更することにより、適切な噴射流量を実現している。

【発明が解決しようとする課題】
ところが、上記の従来技術では、閉弁後においても、サック室130に開口する第2の噴孔140が開いているため、サック室130に溜まっている燃料が第2の噴孔140から噴出することがある。この場合、エンジンの燃焼室内に噴出された燃料が未燃焼ガスとなり、排出ガス中のHC(有害物質)が増加するという問題が生じる。
本発明は、上記事情に基づいて成されたもので、その目的は、ニードルのリフト量に応じて噴射噴孔数を段階的に変更する燃料噴射ノズルにおいて、閉弁後の燃料噴出を防止することにある。

【課題を解決するための手段】
(請求項1の手段)
ノズルボディは、ガイド孔の下流側端部に円錐状のシート面が形成され、更にシート面の下流にサック室が設けられ、且つ、シート面に開口する第1の噴孔とサック室の内周面に開口してサック室の周方向に複数設けられる第2の噴孔とを有している。
ニードルは、閉弁時に第1の噴孔より上流側のシート面に着座するシート部と、このシート部より下流に設けられてサック室に摺動自在に嵌合する小径軸部とを有している。その小径軸部は、閉弁時にサック室に嵌合して、自身の外周面によって第2の噴孔を塞ぎ、一段目のニードルリフトの後、二段目のニードルリフトでサック室から抜け出す遮断部と、この遮断部の下流側に連続して設けられ、外周面をカットした切欠き面が周方向に複数箇所形成されたガイド部とが設けられ、そのガイド部は、二段目のニードルリフトで、自身の下流側をサック室に残して上流側のみサック室から抜け出し、切欠き面とサック室の内周面との間に第2の噴孔に通じる燃料通路を形成する。
また、ガイド部の周方向に隣合う切欠き面同士の間に残っている外周面をガイド面と呼び、このガイド面がガイド部の周方向に複数箇所設けられている時に、1箇所のガイド面が1個の第2の噴孔と周方向の位置が重なった場合、残りのガイド面が残りの第2の噴孔とそれぞれ周方向の位置が異なることを特徴とする。

本発明によれば、閉弁時にニードルの小径軸部に設けられた遮断部がサック室に嵌合して、その遮断部の外周面が第2の噴孔を塞いでいるので、サック室の燃料が第2の噴孔から噴出することを防止できる。
二段目のニードルリフトでは、遮断部がサック室から抜け出しても、ガイド部の下流側がサック室に残るため、ニードルの傾きを防止でき、閉弁を確実に行うことができる。また、二段目のニードルリフトでは、ガイド部に形成された切欠き面とサック室の内周面との間に燃料通路が形成されるので、ガイド部の下流側がサック室に残った状態でも、サック室へ燃料が供給され、第2の噴孔からも燃料噴射を行うことができる。
さらに、ノズルボディの内部でニードルが回転しても、ガイド面と第2の噴孔とが2箇所以上で重なることがないので、ガイド面により第2の噴孔へ流れ込む燃料の流れが阻害されることが少なくなり、複数の第2の噴孔への流れを均一化できる。

請求項1に記載した燃料噴射ノズルにおいて、

【発明の実施の形態】
次に、本発明の燃料噴射ノズルを図面に基づいて説明する。
(第1実施例)
図1(a)はノズル先端部の断面図、(b)はA−A断面図である。
本実施例の燃料噴射ノズル1は、図2に示す様に、ノズルボディ2とニードル3から構成され、開弁圧(第1開弁圧と第2開弁圧)を設定するノズルホルダ(図示しない)に組付けられている。

ノズルボディ2は、ニードル3を摺動自在に嵌挿するガイド孔4、このガイド孔4の途中に設けられた燃料溜室5、この燃料溜室5に通じる燃料供給路6、ガイド孔4の下流側端部に設けられた円錐状のシート面7、このシート面7の下流端から連続して形成されたサック室8(図1参照)、及び高圧燃料を噴射するための噴孔9、10等が形成されている。
噴孔は、シート面7に開口する第1の噴孔9と、サック室8の内周面に開口する第2の噴孔10とから成り、それぞれ複数個ずつ周方向に等間隔に設けられている。

ニードル3は、自身の上部(摺動部3a)がガイド孔4に数μmのクリアランスで挿通され、燃料噴射時にガイド孔4を二段階にリフトする。
ニードル3の下端部には、図1(a)に示す様に、閉弁時に第1の噴孔9より上流側のシート面7に着座するシート部11と、このシート部11より下流に設けられてサック室8に摺動自在に嵌合する小径軸部(下述する)とが設けられている。
この小径軸部には、以下に説明する遮断部12とガイド部13とが設けられている。

遮断部12は、円柱形を有し、閉弁時に自身の外周面によって第2の噴孔10を塞いでおり、一段目のニードルリフトで第2の噴孔10を開いた後、二段目のニードルリフト(図4参照)でサック室8から抜け出す。
ガイド部13は、遮断部12の下流側に連続して設けられ、図1(b)に示す様に、外周面を部分的に残してカットしたカット面13a(切欠き面)が周方向に3箇所形成され、軸方向から見て略三角形状に設けられている。以下、周方向に隣合うカット面13a同士の間に残された外周面をガイド面13bと呼ぶ。 また、ガイド部13の下流側には、3箇所のカット面13aで構成される三角形に略内接する大きさの先端軸部14が設けられている。

このガイド部13は、遮断部12がサック室8から抜け出す二段目のニードルリフト時に、自身の下流側半分がサック室8に残り、上流側半分がサック室8から抜け出すことで、カット面13aとサック室8の内周面との間に第2の噴孔10に通じる燃料通路15を形成することができる(図4参照)。但し、二段目のニードルリフト時に、サック室8に残ったガイド面13bが第2の噴孔10を塞ぐことがない様に、下記の寸法関係が成立する様に設計されている。

次に、燃料噴射ノズル1の作動及び効果を説明する。
図示しない燃料噴射ポンプより圧送された高圧燃料が燃料供給路6を介してニードル3のガイド孔4に供給され、その燃料圧力が第1開弁圧より大きくなると、ニードル3が押し上げられて、一段目のリフト位置までリフトする。この一段目のニードルリフトにより、ニードル3のシート部11がノズルボディ2のシート面7から離座すると、図3に矢印で示す様に、ガイド孔4からシート面7に流れ込んだ高圧燃料がシート面7に開口する第1の噴孔9から噴射される。

この時、遮断部12がサック室8内に残り、サック室8の内周面と遮断部12の外周面との間で燃料がシールされるため、第2の噴孔10から燃料が噴射されることはない。
この一段目のニードルリフトでは、噴孔面積が全体(第1の噴孔9と第2の噴孔10との合計)に対して小さくなるため、小噴孔径により高圧で噴射することができる。その結果、噴霧の微粒化を促進でき、空気との混合が良好に行われるため、燃焼が改善される。

更に、ガイド孔4の燃料圧力が上昇して第2開弁圧より大きくなると、ニードル3が更に押し上げられて、二段目のリフト位置までリフトする。この二段目のニードルリフトでは、図4に示す様に、ニードル3の遮断部12がサック室8から抜け出し、ガイド部13に形成されたカット面13aの上端Dが、シート面7とサック室8との交点Bよりも上方へ移動する。これにより、カット面13aとサック室8の内周面との間に燃料通路15が形成されるため、この燃料通路15を通ってサック室8に燃料が供給され、第2の噴孔10からも燃料が噴射される。

この時、遮断部12がサック室8から抜け出しても、ガイド部13の下流側半分がサック室8に残るため、3箇所のガイド面13bがサック室8の内周面に支持されてニードル3の傾きが防止される。この二段目のニードルリフトでは、噴孔面積が大きくなり、適切な噴射率を実現できる。
その後、燃料噴射ポンプの燃料圧送が終わりに近づくと、ガイド孔4内の燃料圧力が低下するため、それまでリフトしていたニードル3が下方へ付勢され、シート部11がシート面7に着座して燃料噴射が終了する。

(第1実施例の効果)
本実施例の燃料噴射ノズル1は、閉弁時にニードル3の小径軸部がサック室8に嵌合して、遮断部12の外周面によって第2の噴孔10の開口部が塞がれている。その結果、サック室8に溜まっている燃料が第2の噴孔10から噴出されることを防止できるので、未燃焼ガスによる排出ガス中のHC(有害物質)を低減できる。

また、二段目のニードルリフトでは、遮断部12がサック室8から抜け出しても、ガイド部13の下流側半分がサック室8に残り、3箇所のガイド面13bがサック室8の内周面に支持されるため、ニードル3の傾きを防止できる。その結果、閉弁時のニードルの動作を確実に行うことができる。
更に、ガイド部13は、上述の寸法関係(Lx >Lf )が成立することにより、二段目のニードルリフト時に、ガイド面13bの下端Eが第2の噴孔10の上端部より上方に位置している(図4参照)。これにより、仮にガイド面13bが第2の噴孔10と周方向の位置が重なっても、ガイド面13bが第2の噴孔10を覆うことはなく、第2の噴孔10から確実に燃料噴射を行うことができる。

(第2実施例)
本実施例は、第2の噴孔10の数に応じてガイド面13bの数を規定する一例である。
ニードル3は、ノズルボディ2の内部で回転規制されていないため、使用中に回転位置が変化する。この時、ガイド部13のガイド面13bが第2の噴孔10の直上に位置する(つまり、ガイド面13bと第2の噴孔10の周方向位置が重なる)と、ガイド面13bによって燃料の流れが阻害され、第2の噴孔10へ流れ込む燃料流量が低下する可能性がある。

ここで、第2の噴孔10の総数をN、直上にガイド面13bが位置する第2の噴孔10の数をnとし、nをパラメータとして、n=0の時の流量に対する流量比を測定すると、図5に示す様に、nが増える(n/Nが大きくなる)程、流量低下が大きくなることが分かる。この測定結果では、許容される流量(噴射量)のバラツキから考えると、n/N≦0.2が望ましいと言える。
この条件を満足するためには、2箇所以上のガイド面13bが同時に第2の噴孔10の直上に位置しない様に、第2の噴孔10とガイド面13bの数を規定する必要がある。言い換えると、1箇所のガイド面13bが1個の第2の噴孔10の直上に位置する時に、残りのガイド面13bが残りの第2の噴孔10とそれぞれ周方向の位置が異なる様な関係が望ましい。

以下に、上記関係を満足する幾つかの例を示す。
a)第2の噴孔10の数が5個の場合(図6〜図8参照)。
ガイド面13bが3箇所の場合(図6参照)と4箇所の場合(図7参照)は、何れか1箇所のガイド面13bが第2の噴孔10と周方向の位置が重なっても、残りのガイド面13bは、第2の噴孔10と重ならないため、ガイド面13bにより燃料の流れを阻害する影響は小さいと言える。
ガイド面13bが5箇所の場合(図8参照)は、何れか1箇所のガイド面13bが第2の噴孔10と周方向の位置が重なると、必然的に残り4箇所のガイド面13bも第2の噴孔10と重なってしまうため、ガイド面13bにより燃料の流れを阻害する影響が大きくなり、好ましい実施例とは言えない。

b)第2の噴孔10の数が6個の場合(図9〜図11参照)。
ガイド面13bが3箇所の場合(図9参照)は、何れか1箇所のガイド面13bが第2の噴孔10と周方向の位置が重なると、必然的に残り2箇所のガイド面13bも第2の噴孔10と重なってしまうため、ガイド面13bにより燃料の流れを阻害する影響が大きくなり、好ましい実施例とは言えない。
ガイド面13bが4箇所の場合(図10参照)は、何れか1箇所のガイド面13bが第2の噴孔10と周方向の位置が重なると、180度反対側のガイド面13bも第2の噴孔10と重なってしまうため、ガイド面13bにより燃料の流れを阻害する影響が大きくなり、好ましい実施例とは言えない。
ガイド面13bが5箇所の場合(図11参照)は、何れか1箇所のガイド面13bが第2の噴孔10と周方向の位置が重なっても、残りのガイド面13bは、第2の噴孔10と重ならないため、ガイド面13bにより燃料の流れを阻害する影響は小さいと言える。

ガイド面13bが3箇所の場合(図12参照)、4箇所の場合(図13参照)、及び5箇所の場合(図14参照)は、何れか1箇所のガイド面13bが第2の噴孔10と周方向の位置が重なっても、残りのガイド面13bは、第2の噴孔10と重ならないため、ガイド面13bにより燃料の流れを阻害する影響は小さいと言える。

ガイド面13bが4箇所の場合(図16参照)は、何れか1箇所のガイド面13bが第2の噴孔10と周方向の位置が重なると、必然的に残り3箇所のガイド面13bも第2の噴孔10と重なってしまうため、ガイド面13bにより燃料の流れを阻害する影響が大きくなり、好ましい実施例とは言えない。

(第3実施例)
本実施例は、ガイド面13bの幅とガイド面13bから第2の噴孔10までの距離との関係を規定した一例である。
ガイド面13bの直下では、上流からの燃料の流れがないため、流れが剥離し、結果的に第2の噴孔10へ流れ込む流量が低下してしまう。これに対し、ガイド面13bから第2の噴孔10までの距離が大きくなると、第2の噴孔10の流量低下に与えるガイド面13bの影響が小さくなる。従って、図18に示す様に、ガイド面13bから第2の噴孔10までの距離Hが大きくなる程、第2の噴孔10への流量低下も抑えられることが分かる。

そこで、図19に示す様に、ガイド面13bの幅をW、ガイド面13bの下端Eと第2の噴孔10の上端部Cとの距離をHとした時に、図18の結果に基づいて下記の条件を満足する様に設計する。

これにより、第2の噴孔10の上部にガイド面13bが位置する場合でも、ガイド面13bの両側からの流れがガイド面13bの下流で合流し、補って第2の噴孔10へ流れ込むため、流量の低下を抑制できる。

(第4実施例)
本実施例は、ガイド面13bの下流に整流部を設けた一例である。
第3実施例に記載した様に、ガイド面13bの直下では、流れが剥離するため、第2の噴孔10へ流れ込む流量が低下してしまう。
そこで、図20に示す様に、ガイド面13bの下流に先細り形状の整流部16を設けると、ガイド面13bの両側からの流れがガイド面13bの下流で合流し易くなる。その結果、第2の噴孔10の上部にガイド面13bが位置する場合でも、流量の低下を抑制できる。なお、この実施例は、第3実施例に記載した条件(H≧3×W)を付加しても良い。

(第5実施例)
本実施例は、ガイド面13bに整流効果を持たせた一例である。
本実施例のガイド面13bは、図21に示す様に、下流側へ向かって次第に幅が小さくなる先細り形状を有している。
この場合、ガイド面13bに整流効果を持たせることができるので、ガイド面13bの直下で流れが剥離することが少なくなる。その結果、ガイド面13bの両側からの流れがそのままガイド面13bの下流で合流し、補って第2の噴孔10へ流れ込むので、第2の噴孔10の上部にガイド面13bが位置する場合でも、流量の低下を抑制できる。

(第6実施例)
図22はノズル先端部の断面図である。
第1実施例では、ガイド部13の下側に先端軸部14(図1参照)を設けることで、閉弁時にサック室8に溜まる燃料を少なくしているが、本発明の燃料噴射ノズルは、閉弁時に第2の噴孔10が遮断部12によって塞がれ、サック室8に溜まった燃料が第2の噴孔10から噴出することがないので、図22に示す様に、先端軸部14を取り除いても良い。この形状でも、第1実施例と同等の効果を得ることができる。
また、以上の実施例では、燃料自身の圧力によりニードルがリフトする形態の燃料噴射ノズルに本発明を適用したが、ソレノイド、圧電素子などを用いて、二ードルを直接的あるいは間接的に駆動する燃料噴射弁に適用することもできる。

(第7実施例)
図23はノズル先端部の断面図である。
本実施例の燃料噴射ノズルは、ニードル3の下端部に設けられる小径軸部の形状が第1実施例と異なり、遮断部12とガイド部13との間に両者より外径を小さくした小径部17が設けられ、且つ閉弁時にサック室8の燃料を第1の噴孔9から噴出させるための連通路18が設けられている。また、遮断部12の上流側には括れ部19が形成されている。

遮断部12は、第1実施例と同様に円柱形を有し、閉弁時に自身の外周面によって第2の噴孔10を塞いでおり、一段目のニードルリフトで第2の噴孔10を開いた後、二段目のニードルリフトでサック室8から抜け出す。

小径部17は、二段目のニードルリフトで遮断部12がサック室8から抜け出すことにより、小径部17の外周に第2の噴孔10に高圧燃料を導く燃料通路を形成する。

連通路18は、図23に示す様に、遮断部12の上流側に設けられる括れ部19を径方向に貫通する横孔と、小径軸部の径方向中央部を図示上下方向に延びて上端が横孔に連通し、下端が小径軸部の下端面に開口する縦孔とで構成される。括れ部19は、シート部11の下流側に形成される円錐面20の下流端と遮断部12との間に形成され、閉弁時(図23に示す状態)に、円錐面20とシート面7との隙間を介して第1の噴孔9と連通している。

ここでは、第7実施例と異なるガイド部13の構成について説明する。
ガイド部13は、第1実施例と同様に、外周面を部分的に残してカットしたカット面13a(切欠き面)が周方向に複数箇所形成され、そのカット面13a同士の間に残された外周面がサック室8の内周面に摺接している。
