【発明の属する技術分野】
本発明はワードプロセッサやファクシミリ等のプリンタ機構として組み込まれるサーマルヘッドの製造方法に関するものである。

【従来の技術】
従来、ワードプロセッサ等のプリンタ機構として組み込まれるサーマルヘッドは、アルミナセラミックス等から成る基板上にガラスグレーズ層を介して複数個の発熱抵抗体及び一対の電極層を設け、これら発熱抵抗体及び電極層を保護膜によって被覆した構造を有しており、かかるサーマルヘッドは、外部からの画像データに基づいて一対の電極層間の発熱抵抗体を個々に選択的にジュール発熱させるとともに、該発熱した熱を感熱紙等の記録媒体に伝導させ、記録媒体に所定の印画を形成することによってサーマルヘッドとして機能するようになっている。

尚、前記保護膜は記録媒体の摺接による磨耗や大気中に含まれる水分等の接触による腐食から発熱抵抗体等を保護するためのものであり、大略的に、SiON系の下層保護膜と、SiC系の上層保護膜とから成る構造を有しており、これらは従来周知の薄膜形成技術、具体的には、スパッタリング法やCVD法等により形成される。

【発明が解決しようとする課題】
しかしながら、この従来のサーマルヘッドにおいては、一対の電極層の端部と発熱抵抗体の上面との間に角部が形成されることから、該角部近傍に位置する下層保護膜に大きな応力が内在される。また下層保護膜の表面には前記角部に応じた段差部が形成されることから、該段差部近傍に位置する上層保護膜に大きな応力が内在される。更に、上層保護膜の表面にも段差部が形成される。

このため、保護膜の表面に記録媒体を摺接させつつ印画を行うと、摺接圧によって下層保護膜や上層保護膜にクラックが発生したり、上層保護膜や下層保護膜が容易に剥離し、発熱抵抗体や電極層が大気中の水分等との接触による腐食を発生するおそれがある。

また上層保護膜の表面に形成された段差部によって記録媒体が削り取られ、紙カス等が多量に発生し、発熱抵抗体からの熱を記録媒体に良好に伝導させることが困難となる課題があった。

本発明は上記課題に鑑み案出されたものであり、その目的は長期にわたり品質の高い印画を形成することが可能な高性能のサーマルヘッドの製造方法を提供することにある。

【課題を解決するための手段】
本発明のサーマルヘッドの製造方法は、基板上に発熱抵抗体及び一対の電極層を被着させるとともに、これら発熱抵抗体及び電極層上に、少なくともバイアススパッタ膜及びその上に被着されるノンバイアススパッタ膜を有する下層保護膜と、上層保護膜とを順次積層してなるサーマルヘッドにおいて、前記上層保護膜の形成に先立って、前記下層保護膜のノンバイアススパッタ膜表面にラッピング処理を施し、前記ノンバイアススパッタ膜表面より段差を除去したことを特徴とするものである。

また、本発明のサーマルヘッドの製造方法は、前記バイアススパッタ膜の下地としてノンバイアススパッタ膜を形成することが好ましい。また、本発明のサーマルヘッドの製造方法は、前記ラッピング処理において、ラッピングフィルムを用いるとともに、該ラッピングフィルムを前記下層保護膜に対して主走査方向に移動させる工程と、前記ラッピングフィルムを前記下層保護膜に対して副走査方向に摺接させる工程と、を複数回行うことが好ましい。

本発明によれば、基板上に発熱抵抗体及び一対の電極層を被着させるとともに、これら発熱抵抗体及び電極層上に、少なくともバイアススパッタ膜及びその上に被着されるノンバイアススパッタ膜を有する下層保護膜と、上層保護膜とを順次積層してなるサーマルヘッドにおいて、前記上層保護膜の形成に先立って、前記下層保護膜のノンバイアススパッタ膜表面にラッピング処理を施し、前記ノンバイアススパッタ膜表面より段差を除去したことから、下層保護膜上に被着される上層保護膜の表面を滑らかな平面状もしくは曲面状に成すことができる。従って、記録動作時、上層保護膜の表面に対して摺接される記録媒体が削り取られて多量の紙カスが発生することはなく、発熱抵抗体からの熱を良好に伝導させることができ、その結果、サーマルヘッド並びにサーマルプリンタの熱効率を向上させるとともに印画品質を向上させることができる。

また本発明によれば、前記バイアススパッタ膜の下地としてノンバイアススパッタ膜を形成することにより、発熱抵抗体や一対の電極層との境界部における下層保護膜に内在する応力が比較的小さくなり、発熱抵抗体や一対の電極層に対する密着性が高くなる。従って、サーマルヘッドの使用時等に下層保護膜が下地より剥離するといった不具合が有効に防止され、下層保護膜を長期にわたり機能させることができる。

【発明の実施の形態】
以下、本発明を添付図面に基づいて詳細に説明する。図1は本発明のサーマルヘッドの一実施形態を示す断面図であり、1は基板、3は発熱抵抗体、5は下層保護膜、6は上層保護膜である。

前記基板1はアルミナセラミックスやガラス等の電気絶縁性材料やシリコン等の半導体材料など、種々の材料から成り、その上面でグレーズ層2や発熱抵抗体3,電極層4,下層保護膜5、上層保護膜6等を支持するための支持母材として機能する。

尚、前記基板1は、アルミナセラミックスから成る場合、まずアルミナ、シリカ、マグネシア等のセラミックス原料粉末に適当な有機溶剤、溶媒を添加混合して泥漿状と成すとともにこれを従来周知のドクターブレード法やカレンダーロール法等を採用することによってセラミックグリーンシートを形成し、しかる後、前記セラミックグリーンシートを所定形状に打ち抜いた上、高温で焼成することによって製作される。

また前記基板1の上面には、その一辺に沿って帯状を成すグレーズ層2が20μm〜60μmの厚みに部分的に被着・形成されている。

前記グレーズ層2は、ガラスやポリイミド樹脂等の低熱伝導性材料により形成されており、その内部で発熱抵抗体4の発する熱の一部を蓄積してサーマルヘッドの熱応答特性を良好に維持する作用、具体的には、発熱抵抗体4の温度を短時間で印画に必要な所定の温度まで上昇させる蓄熱層としての作用を為す。

尚、前記グレーズ層2は、例えばガラスからなる場合、ガラス粉末に適当な有機溶剤を添加・混合して得た所定のガラスペーストを従来周知のスクリーン印刷等によってヘッド基板1の上面に帯状に印刷・塗布し、これを高温で焼き付けることによって形成される。

また前記グレーズ層2の頂部には、複数個の発熱抵抗体3が例えば300dpi(dot per inch)の密度で直線状に主走査方向に被着・配列されており、該各発熱抵抗体3の両端には一対の電極層4,4が電気的に接続されている。

前記発熱抵抗体3は、TaSiOやTaSiNO,TiSiO,TiSiCO,NbSiO,TiSiNi等の電気抵抗材料により形成された抵抗薄膜から成り、それ自体が所定の電気抵抗率を有しているため、一対の電極層4,4を介して電源電力が印加されると、ジュール発熱を起こし、記録媒体に印画を形成するのに必要な所定温度、例えば250℃〜400℃の温度となる。

また一方、前記発熱抵抗体3の両端に接続されている一対の電極層4,4はアルミニウム(Al)や銅(Cu)等の金属から成り、前記発熱抵抗体3にジュール発熱を起こさせるのに必要な所定の電力を印加する作用を為す。

尚、前記複数個の発熱抵抗体3及び一対の電極層4,4は、従来周知の薄膜手法、具体的にはスパッタリング法やフォトリソグラフィー技術,エッチング技術等を採用し、例えばTaSiO及びAlをグレーズ層2の上面に所定厚み(発熱抵抗体3を構成する抵抗薄膜の厚み0.02μm〜0.08μm、電極層4の厚み0.8μm〜1.0μm)、所定パターンに被着させることにより形成される。

そして前記発熱抵抗体3及び一対の電極層4,4の上面には上層保護膜5及び下層保護膜6が順次被着されている。

前記下層保護膜5は発熱抵抗体3や一対の電極層4,4を大気中に含まれている水分等の接触による腐食や記録媒体の摺接による磨耗から保護するためのものであり、例えばSiON系やSiN系、SiO系の無機質材料により6.7μm〜7.8μm(ラッピング処理前8.5μm〜9.5μm)の厚みに形成され、発熱抵抗体3や一対の電極層4を被覆するようにして形成されている。

かかる下層保護膜5は、ノンバイアススパッタ膜5a、バイアススパッタ膜5b、ノンバイアススパッタ膜5cを順次積層した3層構造を有しており、中間層であるバイアススパッタ膜5bの厚みは最外層のノンバイアススパッタ膜5cの厚みの0.2倍〜0.4倍(ラッピング処理前0.11倍〜0.18倍)に設定されている。

尚、前記下層保護膜5は、その内部に珪素を35原子%〜65原子%、酸素を10原子%〜40原子%、窒素を15原子%〜40原子%含んだものが好適に使用され、特に酸素を10原子%〜40原子%の範囲に設定し、且つ、ノンバイアススパッタ膜5a、バイアススパッタ膜5b、ノンバイアススパッタ膜5cの酸素含有率の差を10原子%の範囲内に設定することにより、これらのスパッタ膜5a,5b,5c間の圧縮応力差が小さくなるため、これらの密着強度を高くすることができる上に、成膜レートを高く成してサーマルヘッドの生産性向上に供することもできる。

一方、前記上層保護膜6は、SiC系やSiN系、SiON系等の耐磨耗性に優れた無機質材料から成り、該上層保護膜6で発熱抵抗体3及び一対の電極層4を被覆しておくことにより、発熱抵抗体3及び一対の電極層4を記録媒体の摺接による磨耗から保護している。

かくして上述したサーマルヘッドは、一対の電極層間4−4に外部からの画像データに基づいて所定の電力を印加し、発熱抵抗体3を個々に選択的にジュール発熱させるとともに、該発熱した熱を感熱紙等の記録媒体に伝導させ、記録媒体に所定の印画を形成することによってサーマルヘッドとして機能する。

次に、上述したサーマルヘッドの上層保護膜5及び下層保護膜6の形成方法について図2を用いて詳細に説明する。

(1)まず、グレーズ層2、発熱抵抗体3、一対の電極層4を有した基板1を準備する(図2(a))。

(2)次に、前記発熱抵抗体3及び一対の電極層4上に下層保護膜5を被着させる(図2(b))。

前記下層保護膜5は、従来周知のスパッタリングとバイアススパッタリングとを組み合わせて形成される。

すなわち、まず、発熱抵抗体3及び一対の電極層4を被着させた基板1とSiONターゲットを高周波マグネトロンスパッタリング装置内のカソード電極及びアノード電極にそれぞれ配置し、次に、前記スパッタリング装置を真空引きするとともに、該装置内にAr(アルゴン)ガスを所定量ずつ導入しながら前記カソード電極−アノード電極間に1.5kW〜5.0kWのノンバイアス電力を印加することによって発熱抵抗体3や一対の電極層4,4上にノンバイアススパッタ膜5aを4.8μm〜5.2μmの厚みに被着させ、続いて上記カソード電極−アノード電極間に前述のノンバイアス電力よりも小さな1.0kW〜4.0kWのバイアス電力を印加してバイアススパッタ膜5bを0.4μm〜0.6μmの厚みに被着させ、最後に上記カソード電極−アノード電極間に前述のバイアス電力よりも大きな1.5kW〜5.0kWのノンバイアス電力を印加してノンバイアススパッタ膜5cを3.3μm〜3.7μmの厚みに被着させ、これによって上述した下層保護膜5が8.5μm〜9.5μmの厚みに形成される。尚、前記バイアススパッタ膜を形成する際のノンバイアス電力をノンバイアススパッタ膜を形成する際のバイアス電力よりも小さく設定するのは、バイアススパッタ膜の成膜レートを速めてサーマルヘッドの生産性を向上させるためである。

ここで、下層保護膜5上には、発熱抵抗体3と一対の電極層4とで形成される角部の形状に応じた段差部5aが形成される。

(3)次に、前記下層保護膜5上にラッピング処理を施すことにより段差部を除去する(図2(c))。

前記ラッピング処理は、例えば、ポリエステル等からなるベースフィルム上に平均粒径0.5μm〜5μmのSiC粒子が多数被着された構成を有するラッピングフィルム7を下層保護膜5のノンバイアススパッタ膜5cの表面に押し当てた状態でこれをサーマルヘッド上に配されるプラテンローラを用いて副走査方向(主走査方向と直交する方向)に摺接させることにより、下層保護膜5上の段差部を除去する。

このとき、前記下層保護膜5は、最下層としてノンバイアススパッタ膜5aを有していることから、発熱抵抗体3や一対の電極層4との境界部における応力は比較的小さく、発熱抵抗体3や一対の電極層4に対する密着性が高くなっている。従って、サーマルヘッドの使用時等に下層保護膜5が下地より剥離するといった不具合が有効に防止され、下層保護膜5を長期にわたり機能させることができる。

また下層保護膜5の中間層であるバイアススパッタ膜5bの厚みが最外層のノンバイアススパッタ膜5aの厚みの0.11倍〜0.18倍に設定されているため、ラッピング処理による摺接圧が大きくなったとしても、該摺接圧によってノンバイアススパッタ膜5cがバイアススパッタ膜5bより剥離したり、バイアススパッタ膜5bがノンバイアススパッタ膜5aより剥離したりすることはなく、サーマルヘッドの歩留り向上に供することができる。

ここで、下層保護膜5の中間層であるバイアススパッタ膜5bの厚みが最外層のノンバイアススパッタ膜5cの厚みの0.11倍よりも小さいと、バイアススパッタ膜5bのステップカバレッジが悪くなって、その上に被着されるバイアススパッタ膜5cの密着強度が低くなる傾向にあり、一方、下層保護膜5の中間層であるバイアススパッタ膜5bの厚みがノンバイアススパッタ膜5cの厚みの0.18倍よりも大きいと、バイアススパッタ膜5bの圧縮応力が大きくなりすぎて、ノンバイアススパッタ膜5cがバイアススパッタ膜5bより剥離し易くなる傾向にある。従って、下層保護膜5の中間層であるバイアススパッタ膜5bの厚みが最外層のノンバイアススパッタ膜5aの厚みに対して0.11倍〜0.18倍となるように設定することが重要である。

また上記ラッピング処理を施す際、ラッピングフィルム7を同じ箇所で副走査方向に摺接するのではなく、下層保護膜5に対して主走査方向に移動させ、しかる後、ラッピングフィルム7を下層保護膜5に対して副走査方向に摺接させ、再び、下層保護膜5に対して主走査方向に移動させるという作業を複数回行うと、ラッピングフィルム7の表面状態が領域によって異なる場合、あるいはラッピングフィルム7を移動させるプラテンローラの平坦性が領域毎に異なる場合であっても、下層保護膜5(ノンバイアススパッタ膜5c)の表面の削れ方に大きな差がでることを有効に防止することができる。従って、ラッピングフィルム7を常に同じ箇所で副走査方向に摺接するのではなく、ラッピングフィルム7を主走査方向に移動させ、しかる後、ラッピングフィルム7を副走査方向に摺接させる作業を複数回行うことが好ましい。

尚、ラッピング処理後のノンバイアススパッタ膜5cの厚みは1.5μm〜2.0μmとなり、バイアススパッタ膜の厚みはノンバイアススパッタ膜の厚みの0.2倍〜0.4倍となる。

(4)最後に、下層保護膜5上に上層保護膜6を被着させる(図2(d))。

前記上層保護膜6は、従来周知の薄膜形成技術、具体的には、従来周知のスパッタリング、CVD法等を採用することにより、2.5μm〜3.5μmの厚みに形成される。

このとき、工程(3)において下層保護膜5上の段差部を除去したことから、下層保護膜5上に被着される上層保護膜6の表面を滑らかな平面状もしくは曲面状に成すことができる。従って、記録動作時、上層保護膜6の表面に対して摺接される記録媒体が削り取られて多量の紙カスが発生することはなく、発熱抵抗体3からの熱を良好に伝導させることができ、その結果、サーマルヘッド並びにサーマルプリンタの熱効率を向上させるとともに印画品質を向上させることができる。

尚、前記上層保護膜6は、SiC系の無機質材料から成る場合、SiC系の無機質材料は脆い傾向にあるため、バイアススパッタ法により上層保護膜6を形成すると、バイアススパッタ膜の内部応力が大きいことに起因して、前記上層保護膜6自体が非常に脆くなり、耐磨耗性を高く維持することが難しくなるおそれがある。従って、上層保護膜6は、SiC系の無機質材料から成る場合、従来周知のノンバイアススパッタ法により形成することが好ましい。

本発明は上述の実施形態に限定されるものではなく、本発明の要旨を逸脱しない範囲において種々の変更、改良等が可能である。

【発明の効果】
本発明によれば、下層保護膜上に被着される上層保護膜の表面を滑らかな平面状もしくは曲面状に成すことができ、記録動作時、上層保護膜の表面に対して摺接される記録媒体が削り取られて多量の紙カスが発生することはなく、発熱抵抗体からの熱を良好に伝導させることができる。その結果、サーマルヘッド並びにサーマルプリンタの熱効率を向上させるとともに印画品質を向上させることができる。
