【発明の属する技術分野】
本発明は、紙等の記録媒体上にインク滴を吐出して画像(文字も含む。以下、同じ)を記録するインクジェット記録装置に関し、更に詳しくは、記録媒体を搬送する際の送り量誤差を抑制する手段に関する。

【従来の技術】
従来から、記録媒体の搬送方向と直交する方向に往復移動するキャリッジに、インクジェット記録ヘッドを搭載し、記録媒体の所定ピッチ毎の搬送と、キャリッジの往復移動とを交互に繰り返しながら、そのインクジェット記録ヘッドのノズルからインク滴を吐出して、所望とする画像データに基づいた画像を記録媒体に記録(形成)するインクジェット記録装置は知られている。このようなインクジェット記録装置にあっては、通常、図2で示すように、インクジェット記録ヘッドの下方において、所定間隔を隔てて配設された上下一対の搬送ローラー36と上下一対の排出ローラー38が、記録媒体の一例としての記録用紙60を上下方向から挟持して搬送するようになっている。

すなわち、インクジェット記録ヘッド32よりも記録用紙60の搬送方向上流側に搬送ローラー36が配設され、下流側に排出ローラー38が配設されており、記録用紙60は、搬送ローラー36と排出ローラー38のそれぞれに上下方向から挟持された状態で所定ピッチずつ搬送されるようになっている。したがって、記録用紙60は、搬送ローラー36のみによって挟持された状態から、搬送ローラー36及び排出ローラー38の両方に挟持された状態になり、更に排出ローラー38のみによって挟持された状態になって排紙トレイ28(図1参照)上に排出される。

ここで、搬送ローラー36は、記録用紙60を精度よく搬送するために、ニップ圧(挟持力)が排出ローラー38よりも強く構成されている。つまり、排出ローラー38は、印字面に配設される側が、その印字面になるべく接触しないように、複数の突起を有するスターホイール状に形成されているため、搬送ローラー36よりも搬送力が弱く、搬送精度も良くない。また、この排出ローラー38は、通常、記録用紙60の弛みを防止するために、搬送ローラー36の回転速度よりも速い速度で回転するようになっている。したがって、記録用紙60が搬送され、その終端部が搬送ローラー36から外れるときには、記録用紙60の送り量に誤差が発生するおそれがあった。

そのため、従来では、排出ローラー38のみでの搬送時には、搬送ローラー36及び排出ローラー38での搬送時に使用したノズルと違う位置のノズルを使用し、切り替わり時における位置ずれ誤差を抑制するようにしたり(例えば、特許文献1参照)、搬送ローラー36及び排出ローラー38の両方で搬送して印字した高精度領域と、排出ローラー38のみで搬送して印字した低精度領域とを混在させることで、排出ローラー38のみで搬送したときの画質の劣化を緩和するようにしていた(例えば、特許文献2参照)。

また、記録用紙60を搬送ローラー36と排出ローラー38の両方で挟持搬送している状態から、排出ローラー38のみで挟持搬送する状態に切り替わる(記録用紙60の終端部が搬送ローラー36を通過する)ときの排出ローラー38のフィードモーターへの駆動パルス数又は駆動時間を理論値で算出して制御(減速)し、記録用紙60の送り量(以下、「フィード量」という場合がある)誤差を補正するようにしていた。

しかしながら、このとき行われる減速制御は、インクジェット記録装置10において推奨とされる普通紙を基準にしていた。つまり、切り替わり時におけるフィード量の補正を実施するための理論値は、その推奨とされる普通紙を基に算出されていた。したがって、その推奨とされる普通紙を使用して印刷する分には、切り替わり時において、送り量誤差が発生しないが、推奨とされる普通紙以外の普通紙や専用紙等の紙類を記録用紙60として使用した場合には、送り量誤差が発生することがあった。

すなわち、記録用紙60の厚さや、記録用紙60表面の摩擦係数の違いなどにより、搬送ローラー36及び排出ローラー38と記録用紙60との滑り具合が相違するので、搬送ローラー36から記録用紙60の終端部が離れる切り替わり時のタイミングが、推奨とされる普通紙のときとは微妙に異なり、その切り替わり時において、記録用紙60に送り量誤差が発生することがあった。また、この送り量誤差は、印字速度や搬送速度等の印刷モードの違い、実機毎のメカのばらつき、使用環境などの影響によっても発生することがあった。

このように、理論値による制御では、実際の使用(推奨とされる普通紙以外の使用)に基づいて補正されているわけではないため、その切り替わり時のフィードモーターへの駆動パルス数又は駆動時間の制御タイミングが上記した各種条件の違いにより微妙に異なってしまい、記録用紙60のフィード量に誤差が発生して、印刷された画像に、図7(A)で示すような白すじ(減速指示の制御タイミングが遅いときに発生)56や図7(B)で示すような黒すじ(減速指示の制御タイミングが早いときに発生)58ができるなどの画質の劣化(欠陥)が生じることがあった。

【発明が解決しようとする課題】
そこで、本発明は、記録媒体の種類や印刷モードの違いなど、実際の使用に基づいて送り量(フィード量)誤差を補正することができるインクジェット記録装置を得ることを目的とする。

上記の目的を達成するために、本発明に係る請求項1に記載のインクジェット記録装置は、複数のノズルを記録媒体の搬送方向に直線状に配列してなるインクジェット記録ヘッドと、前記インクジェット記録ヘッドより記録媒体の搬送方向上流側に配置された搬送ローラーと、前記インクジェット記録ヘッドより記録媒体の搬送方向下流側に配置された排出ローラーと、を備えたインクジェット記録装置において、前記搬送ローラーと前記排出ローラーの両方で前記記録媒体を狭持搬送した状態で、該記録媒体に第1の調整パターンを印字し、その後、前記排出ローラーのみで前記記録媒体を狭持搬送した状態で、該記録媒体に第2の調整パターンを印字する動作を、前記記録媒体の搬送速度が異なる印刷モード毎に行うパターン作成手段と、前記パターン作成手段によって印字された第1の調整パターン及び第2の調整パターンから読み取られる前記排出ローラーの送り量の補正値を入力する入力手段と、を有することを特徴としている。

【発明の実施の形態】
以下、本発明の実施の形態を図面に示す実施例を基に詳細に説明する。まず、最初にインクジェット記録装置10の概要を説明し、次に、本発明に係る要部について説明をする。なお、記録媒体は記録用紙60として説明をする。また、図1において、記録用紙60のインクジェット記録装置10における搬送方向と直交する方向を主走査方向として矢印Mで表し、搬送方向を副走査方向として矢印Sで表す。

図1、図2で示すように、インクジェット記録装置10は、後述するインクジェット記録ヘッド32(インクジェット記録ユニット30)を搭載するキャリッジ12を備えている。このキャリッジ12の記録用紙60の搬送方向上流側(以下、単に「上流側」という)には一対のブラケット14が突設されており、そのブラケット14には円形状の開孔14Aが穿設されている。そして、その開孔14Aに、主走査方向に架設されたシャフト20が挿通されている。

また、主走査方向の両端側には、主走査機構16を構成する駆動プーリー(図示省略)と従動プーリー(図示省略)が配設されており、その駆動プーリーと従動プーリーに巻回されて、主走査方向に走行するタイミングベルト22の一部がキャリッジ12に固定されている。したがって、キャリッジ12は主走査方向に往復移動可能に支持される構成であり、その移動速度は、約1.0m/秒の高速度とされている。

また、このインクジェット記録装置10には、画像印刷前の記録用紙60を束にして入れておく給紙トレイ26が設けられており、その給紙トレイ26の上方には、インクジェット記録ヘッド32によって画像が印刷された記録用紙60が排出される排紙トレイ28が設けられている。そして、給紙トレイ26から1枚ずつ給紙された記録用紙60を所定のピッチで副走査方向へ搬送する上下一対の搬送ローラー36及び上下一対の排出ローラー38からなる副走査機構18が設けられている。また、このインクジェット記録装置10には、印刷時において、各種設定を行うコントロールパネル24が設けられている。

インクジェット記録ユニット30は、インクジェット記録ヘッド32と、それにインクを供給するインクタンク34とが一体に構成されたものであり、その下面(インク吐出面)に形成されたインクジェット記録ヘッド32のノズルが、記録用紙60と対向するようにキャリッジ12上に搭載されている。したがって、インクジェット記録ヘッド32が主走査機構16によって主走査方向に移動しながら、記録用紙60に対してノズルからインク滴を吐出することにより、所定のバンド領域に対して画像の記録が行われる。

そして、主走査方向への1回の移動が終了すると、記録用紙60は、副走査機構18によって副走査方向に所定ピッチ搬送され、再びインクジェット記録ヘッド32が主走査方向(前述とは反対方向)に移動しながら、次のバンド領域に対して画像の記録を行うようになっており、このような動作を複数回繰り返すことによって、記録用紙60に画像データに基づく画像が記録される。

以上のような構成のインクジェット記録装置10において、次に記録用紙60を副走査方向へ搬送する際の送り量誤差を抑制する手段について説明する。上記したように、この送り量誤差は、推奨とされる普通紙以外を使用したときにも発生する。すなわち、記録用紙60の種類(厚さや表面の摩擦係数など)の違いや、印字速度や搬送速度等の印刷モードの違い、実機毎のメカのばらつき、使用環境などの影響によって、排出ローラー38への制御タイミングが微妙にずれることがある。

したがって、推奨とされる普通紙以外の紙類を記録用紙60として使用する場合など、各種条件が異なる場合でも、それに合わせて最適な画像品質が得られるように、インクジェット記録装置10には、排出ローラー38への制御タイミングを補正する補正値を入力できるコントロールパネル24が設けられている。なお、インクジェット記録装置10に接続されているコンピューターのソフトウエア上のプリンタードライバー(図示省略)によって、上記補正値を入力するようにしてもよく、この場合はコントロールパネル24の操作を簡略化できる。何れにしても、実機毎、用紙種類毎、印刷モード毎等に補正値を入力できるので、白すじや黒すじなどの画質劣化が生じることはない。

そこで、次に、その補正値を求めるための調整パターンについて説明する。調整パターンは、実機毎、用紙種類毎、印刷モード毎等に印字することにより、そのときの記録用紙60の送り量誤差が判別できる専用のパターンであり、記録用紙60を搬送ローラー36と排出ローラー38の両方で挟持している状態から、排出ローラー38のみで挟持する状態に切り替わる前後において、例えば図3(A)で示すように、複数の所定長さの直線で印字される。なお、調整パターンを印字するための制御手段(パターン作成手段)はインクジェット記録装置10に内蔵されているが、コンピューター上のプリンタードライバーによって制御して印字させる構成にしてもよい。

更に具体的に説明すると、調整パターンを印字するには、まず、図4(A)で示すように、搬送ローラー36と排出ローラー38の両方で挟持している状態でキャリッジ12を主走査方向へ移動させながら、インクジェット記録ヘッド32の所定のノズルにより、複数本(3以上の奇数本が好ましく、図示のものは5本)の第1直線P1を印字する。この第1直線P1は搬送方向と直交する方向へ等間隔で、かつ同一直線上となるように印字される。

そして、搬送ローラー36から記録用紙60の終端部が外れて排出ローラー38のみで搬送している状態で、再度キャリッジ12を主走査方向に移動させながら、インクジェット記録ヘッド32の所定のノズルにより、同数本の第2直線P2を印字する。この第2直線P2は搬送方向と直交する方向へ等間隔で、かつ図示の右側が1dotずつずれながら下流側へ、左側が1dotずつずれながら上流側へ印字される。

こうして、調整パターンが印字されるが、この調整パターンでは、図3(A)で示すように、第1直線P1の中央(0:ゼロ)の線と第2直線P2の中央(0:ゼロ)の線が、互いに重なり合う(一致する)ときが、送り量誤差のない状態であると設定されている。つまり、推奨とされる普通紙で調整パターンを印字すると、図3(A)で示すような調整パターンが印字される。

したがって、例えば図4(B)で示すような調整パターンが印字されたときには、送り量誤差がある状態であり、この場合は、「−1」(上流側)で一致していることから、このときの記録用紙60の送り量は、推奨とされる普通紙の送り量よりも多かったことが判る。よって、この場合は、ユーザーがコントロールパネル24又はプリンタードライバー上から「−1」という補正値を入力すればよく、入力された補正値が、排出ローラー38を回転駆動するフィードモーター(図示省略)の駆動パルス数に変換されることによって、排出ローラー38の回転数が所定量減量される。

なお、逆に、例えば「+1」(下流側)で一致すれば、記録用紙60の送り量は、推奨とされる普通紙の送り量よりも少なかったことが判るので、ユーザーはコントロールパネル24又はプリンタードライバー上から「+1」という補正値を入力して、排出ローラー38の回転数を所定量増量させればよい。何れにしても、このような操作(入力)を行うことにより、上記した切り替わり時における記録用紙60の送り量が調整される(排出ローラー38の送り量が、それを駆動制御する制御手段により調整される)ので、推奨とされる普通紙を印刷したときと同様に、白すじや黒すじなどの画質劣化は生じない。

以上のようなインクジェット記録装置10において、次に、調整パターンを印字してから補正値を入力するまでの一連の作用を説明する。なお、インクジェット記録装置10の給紙トレイ26内には、A4サイズの推奨とされる普通紙以外の記録用紙60(例えばコート紙)がセットされているものとする。

まず、最初に、コントロールパネル24又はコンピューター等により調整パターンの印字を実行する指令をインクジェット記録装置10に送る。すると、インクジェット記録装置10は、給紙トレイ26から記録用紙60を給紙する。このとき、給紙された記録用紙60は、搬送ローラー36直前のセンサー40(図2参照)によって、給紙されたか否かが確認される。

センサー40によって給紙が確認されたら、搬送ローラー36を回転させ、インクジェット記録ヘッド32の下に(最上流側のノズル直前まで)記録用紙60を搬送する。そして、記録用紙60を標準的な印刷モードにおける送り量である400dotでフィード(搬送)のみ行う。この際、記録用紙60のフィード量は、搬送ローラー36に記録用紙60を突き当てた時点を0(ゼロ)として、その時点からの搬送ローラー36へのパルス数を累積カウントして行くことにより管理する。

そして、6400dotフィードした時点(270.9mm)で、キャリッジ12を主走査方向に移動させながら、インクジェット記録ヘッド32の所定のノズルからインク滴を吐出して、基準となる第1直線P1を印字する(図4(A)参照)。このとき、記録用紙60は、搬送ローラー36と排出ローラー38の両方で挟持搬送されている。第1直線P1を印字したら、400dot更にフィードする。すると、フィード時に搬送ローラー36から記録用紙60が外れて、排出ローラー38のみの搬送となる。排出ローラー38のみの搬送となった場合には、排出ローラー38へのパルス数を累積カウントして行くことによりフィード量を管理する。

フィード(搬送)終了後、キャリッジ12を主走査方向に移動させながら、インクジェット記録ヘッド32の所定のノズルからインク滴を吐出して、第2直線P2を印字する。そして、記録用紙60を排紙トレイ28上に排紙し、印字された調整パターン上で線が1番細く見える(2重に見えない)補正値(パラメーター)を確認する。このとき、例えば図4(B)で示す調整パターンであったとすると、「−1」がそれに該当する。

こうして、「−1」という補正値が選択されたら、その選択された「−1」という補正値をユーザーがコントロールパネル24又はインクジェット記録装置10に接続されているコンピューターのソフトウエア上のプリンタードライバーによって入力し、インクジェット記録装置10の設定を変更する。

ここで、そのコントロールパネル24について説明すると、図5(A)で示すように、コントロールパネル24には、メニューキー42、セットキー44、キャンセルキー46、スクロールキー48、表示部50等が配置されている。そして、今、記録用紙60が「コート紙」であるとすると、次のようにして設定される。図5(B)で示すように、ユーザーは、まず、メニューキー42を押し、スクロールキー48を操作して「調整パターンプリント」を選択し、セットキー44を押して決定する。そして、上記のようにして調整パターンの印字を実行する。

調整パターンの印字を実行した後、表示部50には「用紙種の選択」が表示され、コントロールパネル24では用紙の種類を選択する状態に移行される。したがって、ユーザーは、セットキー44を押し、スクロールキー48を操作して「コート紙」を選択し、セットキー44を押して決定すればよい。すると、今度は補正値の入力を行う状態に移行するので、ユーザーは、スクロールキー48を操作して、予め用意されている複数の補正値の中から「−1」を選択し、セットキー44を押して決定すればよい。

なお、用紙の種類が選択されずに、補正値の入力に移行するように構成されていても同様である。また、用紙の種類の他に、印字速度や搬送速度等が「速い」、「遅い」などの印刷モード別に補正値を入力する場合も同様である。また、図5ではコントロールパネル24から入力する例を示しているが、コンピューター上のプリンタードライバーから設定する場合も同様であり、プリンタードライバー上で設定した値が優先されるようにインクジェット記録装置10を構成すればよい。その他、上記した調整パターンの印字部位は記録用紙60の終端側だけなので、その終端側以外、例えば始端側に別の用途の調整パターン等を印字するようにしてもよい。

また、印字された調整パターンを自動的に読み取って補正値を算出するように構成してもよい。すなわち、キャリッジ12の側方に濃度センサー52(図1参照)を設け、調整パターンを印字したとき、この濃度センサー52によって調整パターンを読み取り、1番ずれの少ないパターンをインクジェット記録装置10に内蔵した検知手段(補正値算出手段)によって検知するように構成してもよい。

このときの調整パターンは上記のような調整パターンでもよいが、より一層検出しやすくするために、図3(B)で示すような幅広の調整パターンなどにした方が好ましい。この図3(B)で示す調整パターンにおいては、重なったときが1番濃い濃度となるので、濃度センサー52での読み取りがしやすくなる。こうして、補正値を検知(認識)したら、その補正値に基づいて、排出ローラー38の送り量が上記切り替わり時において自動的に調整されるように、制御手段を構成すればよい。このような構成であると、ユーザーの労力が軽減されるので好ましい。

更に、調整パターンを印字することなく、補正値を算出するように構成してもよい。すなわち、図6で示すように、記録用紙60のフィード量を検出するための反射型センサー54を搬送ローラー36とインクジェット記録ヘッド32との間に設ける。この反射型センサー54は排出ローラー38側に設けてもよいが、記録用紙60の送り姿勢に影響の少ない搬送ローラー36側に設けるのが好ましい。
